【発明の属する技術分野】
本発明は、発光ダイオード(Light−Emitting Diode:以下「LED」という。)から放射される光を光学系を介して所定の方向および範囲に放射する発光装置およびその製造方法に関し、特に、光度を大にできるとともに集光性に優れる発光装置およびその製造方法に関する。

【従来の技術】
従来、LEDチップを光源として使用し、この光源から放射される光を光源に近接して設けられる光学系で反射して所定の方向に放射させるようにした発光装置がある(例えば、特許文献1参照。)。

図7は、特許文献1に記載される発光装置を示す。(a)は光源を中心とする縦断面図、(b)は(a)のC−C部における断面図である。

この発光装置は、図7(a)に示すように、光を放射する発光素子60と、発光素子60と一体的に設けられるドーム部61およびベース部61Aを有する光源62と、入射面63、第1の反射領域64、第1の反射面64A、直接伝導領域65、第2の反射領域66、照射面67、縁68および69、ポスト70および71とからなるレンズ要素72と、ピローレンズ73Aをアレイ状に形成した光学要素73とを有し、レンズ要素72の第2の反射領域66には抽出面66Aとステップダウン部(step downs)66Bとの組が第1の反射領域64の周囲360度に形成されている。

このような構成において、光源62から光を放射すると、入射面63からレンズ要素72に光が入射する。この光は、第1の反射面64Aで光源62の中心軸方向と直交する方向に反射され、更に抽出面66Aで中心軸方向に反射されて照射面67から放射される光Aと、光源62から直接伝導領域65を透過して中心軸方向に放射される光Bとして光学要素73に入射する。これにより、光学要素73に照射範囲の拡大された光が入射する。

【発明が解決しようとする課題】
しかし、従来の発光装置によると、光源62からの放射光を中心軸上に集光させるドーム部61を有するため、厚みが大きくなってしまうという問題がある。
また、レンズ要素72の中心軸と光源62の中心軸とを完全に一致させて組み立てることが困難なため、位置ずれを起こし易く全方向の明るさが不均一となり易いという問題がある。即ち、光源62とレンズ要素72とを別体で形成し、これらを位置決めしているので、レンズ要素72の第1の反射領域64に対する光源62の中心軸の位置精度が低下すると、第1の反射領域64によって全反射方向に反射される反射光の光量が不均一となってLEDライトの表面に明暗(明るさの差)が生じる。特に、光源62の出射光の殆どが上方に放射される集光度の高い光学系の場合、光源62自体の配光ばらつきや、上述のレンズ要素72と光源62との中心軸に対し垂直な方向への位置ずれによる光学特性のばらつきによる明るさの差が顕著になる。
更に、ドーム部61によって中心軸上に集光できない側方光は、光の利用効率が低下し、照射面積の増大ができないという問題もある。即ち、光源62から水平面方向(X方向)に放出された光は第2の反射領域66によって反射されず、また第1の反射領域64及び第2の反射領域66のどちらにも反射されない光はZ方向に放射されないため、光効率が劣るという不都合がある。
しかも、図7(a)の発光装置では、光源62とレンズ要素72とが別体であるため、光源62から放射された光が一旦空気層を通過した後にレンズ要素72の入射面63に入射するので、介在する空気層や界面で光のロスを生じたり、光源62とレンズ要素72との界面に汚れが溜まって透光性を阻害し、光のロスを助長することがあった。更に、物理的衝撃が生じた場合に位置ずれを起こし易く、発光素子と反射鏡とを近接させた光学系を成立できなかった。また、部品点数や組み立て工程数が増加したり、組み立て精度のばらつきが大きくなるという問題点もあった。

また、図8(a)に示すように、発光素子60から放射される光をドーム部(集光光学系)61で集光するとき、発光素子60の発光面積が小さく、点光源とみなせるときには光Lが充分に集光される。一方、図8(b)に示すように発光素子60の発光面積が大であると充分な集光ができないことから、点光源とみなせない集光度の低下が生じる。

従って、本発明の目的は、発光源から放射される光の損失を生じることなく有効に活用することができ、光度を大にできるとともに所望の方向および範囲に集光された光を照射することのできる発光装置およびその製造方法を提供することにある。

【課題を解決するための手段】
本発明は、上記目的を達成するため、発光素子と、前記発光素子に電力を供給する電源供給部と、前記発光素子を原点とし前記発光素子の中心軸に対し大きな角度をなす領域に配置される第1の光学系と、前記発光素子の発光面側に対向配置される反射面と、前記発光素子から放射されて前記反射面で反射された光を外部放射する放射面とを有する第2の光学系とを具備し、前記第1の光学系および前記第2の光学系は、前記発光素子が発した光を前記発光素子の中心軸に対し略垂直な方向に外部放射することを特徴とすることを特徴とする発光装置を提供する。

また、本発明は、上記目的を達成するため、電源供給部を形成する第1の工程と、前記電源供給部に発光素子を実装する第2の工程と、前記発光素子を覆って一体的に収容する素子収容部を設けられて光を集光して前記発光素子の中心軸に直交する方向に放射させる集光面を形成された第1の光学系と、前記光を全反射して前記方向に放射させる反射面を形成された第2の光学系とを有する光学部を前記電源供給部に対して位置決めする第3の工程と、前記素子収容部によって前記発光素子が包囲されるように前記光学部と前記電源供給部とを接着固定する第4の工程とを有することを特徴とする発光装置の製造方法を提供する。

【発明の実施の形態】
以下に、本発明の実施の形態を図面を参照しながら説明する。

図1は、第1の実施の形態に係る発光装置の縦断面図である。
以下の説明では、発光素子の中心軸をZ軸とし、このZ軸上の発光素子の上面位置を原点とし、原点でZ軸にそれぞれ直交するX軸とY軸を設けた座標系を定義する。ただし、Z軸は光軸Zとも称す。

この発光装置1は、絶縁層6Aと、アルミニウム等の良熱伝導体からなるベース材6Bと、絶縁層6Aの表面に設けられる配線パターン3Aおよび3Bとを有した基板6と、配線パターン3Aにフェイスアップ接合される発光素子4と、発光素子4の電極部(図示せず)と配線パターン3Aおよび3Bとを電気的に接続するボンディングワイヤ7と、発光素子4およびボンディングワイヤ7を包囲するように基板6に外付け固定される光学部5とを有する。

配線パターン3Aおよび3Bは、絶縁層6Aを介してベース材6Bに接着された銅箔層をエッチング加工して所定の回路パターンを形成したものである。また、光学部5に設けられる凸部と凹凸嵌合させるための位置決め凹部をエッチング加工に基づいて形成されている。

発光素子4は、例えば、GaN、GaAlN、InGaN、InGaAlN等の窒化ガリウム系化合物半導体やZnSe(セレン化亜鉛)等で450nm〜480nmの青色系で発光するように形成されている。この発光素子4は、300×300μmのチップサイズを有し、主として電極形成面および側面から光を出射するようになっている。なお、青色系LEDの素子構造については周知技術であるので、詳細な説明については省略する。

光学部5は、ポリカーボネート樹脂等の比較的屈折率の高い光透過性樹脂を射出成型することによって形成されており、発光素子4を包囲するように設けられて光をZ軸と直交する略水平なX軸方向に集光させる第1光学部51と、第1光学部51と一体的に設けられて全反射に基づいて光をZ軸と直交する略水平なX軸方向に放射させる第2光学部52と、第1光学部51の下部に窪み状に形成されて発光素子4およびボンディングワイヤ7を包囲する素子収容部50とを有し、素子収容部50は、発光素子4との間に形成される隙間5Bを可能な限り小にする形状およびサイズとなっている。

また、光学部5は、発光素子4を搭載した基板6に対して所定の位置に位置決め固定されるようになっている。この位置決めについては図示しないが、基板6に形成された凹部と、光学部5に形成される凸部との凹凸嵌合に基づいて行っている。なお、他の位置決め方法によって位置精度良く固定されるようにしても良い。

第1光学部51は、発光素子4を包囲するように設けられて光を光軸Zに直交する方向に屈折させるようになっており、Z軸に対して約55度から90度にかけての方向に放射される光を屈折させてZ軸に直交する方向に放射させる凸型曲面を有する。即ち、X軸上に対称軸を持ち、原点から楕円中心までの距離がD1、X軸方向の径がn・D1、Z軸方向の径が√(n2−1)・D1の楕円をZ軸周りに回転させた形状である。なお、nはレンズ材料の屈折率であり、エポキシ樹脂、ポリカーボネート樹脂の場合、n≒1.5である。D1は相似比を決める任意の値である。

第2光学部52は、発光素子4の上記した原点を焦点として、X軸を対称軸とする放物線の一部をZ軸の周りに360度回転させた円状の反射形状を成し、Z軸に対して55度以内の角度範囲に形成された上面反射面5Dと、Z軸を中心軸とした円柱形状の上面反射面5Dで全反射された光を側面方向に放射する側面放射面5Eとを有する。なお、用途に応じて、第2光学部52の中央部にZ軸方向へ光を取り出すための平坦面を設けても良い。

第1光学部51と第2光学部52との位置およびサイズ関係は、図1で示されるように、発光素子4から発し、Z軸に対して90度以内に放射される全ての光が第1光学部51のレンズ面か第2光学部52の上面反射面5Dのいずれかに至るもの、かつ、第2光学部52の上面反射面5Dで反射された光が側面放射面5Eに至るもの(Z軸方向高さにおいて、上面反射面5Dの底部が第1光学部51のレンズ面上端部以上の高さ)としてある。このため、第2光学部52の径は第1光学部51の径より大になる。

このような発光装置1を製造するには、まず、銅箔層を表面に有する基板6をエッチング加工して配線パターン3Aおよび3Bを形成する。次に、配線パターン3Aの表面に発光素子4をフェイスアップ接合する。次に、発光素子4の電極部(図示せず)と配線パターン3Aおよび3Bとをボンディングワイヤ7で電気的に接続する。

光学部5は別工程で形成される。まずレンズ形状に応じた割金型に光透過性樹脂を充填することにより図1に示すような形状で素子収容部50を有した光学部5を射出成型する。また、樹脂成型時に位置決め用の凸部をあわせて成型する。

次に、光学部5の凸部と、配線パターン3Aおよび3Bに設けられた凹部とが嵌合するように両者を位置決め固定する。このとき、素子収容部50に透明なシリコン樹脂を注入する。次に、配線パターン3Aおよび3Bに光学部5を被せて接着固定するとともに発光素子4をシリコン封止する。

以下に、第1の実施の形態の発光装置の動作を説明する。

図示しない駆動部は、配線パターン3Aおよび3Bに駆動電圧を印加する。発光素子4は駆動電圧に基づいて発光して青色光を放射する。発光素子4から放射される青色光は、Z軸から約60度にかけての範囲の光が第2光学部52の上面反射面5Dに至り全反射され、側面放射面5Eに垂直入射した後、Z軸と直交する方向に外部放射される。また、Z軸に対して約60度から90度にかけての範囲の光が第1光学部51に至り、レンズにより集光され、Z軸と直交する方向に放射される。このようにして発光素子4から放射される略全ての青色光を、全反射とレンズに基づいてZ軸と直交する方向に外部放射させるようになっている。

上記した第1の実施の形態によると、以下の効果が得られる。
(1)光源(発光素子4と光学部5)の径に対する厚さを薄く形成することができる。
(2)光源とレンズ要素との軸ずれ、および発光素子4と光学部5との位置ずれに起因する光源の配光特性ずれ(集光レンズの集光度が高いほど顕著となる)によって、側面方向へ放射される光の配光特性が不安定となることを原理的に防ぎ、安定した配光特性を得ることができる。
(3)側面方向への放射効率を向上させることができる。即ち、ドーム部によって中心軸上に集光できない側方光は、光の利用効率が低下して照射面積の増大が困難であることや、光源とレンズ要素とを別体で形成することに基づく空気層の介在や界面での光のロス発生、光源とレンズ要素との界面における汚れの堆積による光のロス等が生じることなく、発光素子4が発する略全ての光を光学制御することができる。
(4)発光素子4から放射されて外部放射される際の発光素子4から第1光学部51へ至る光の入射角と、発光素子4から上部反射面5Dで反射され、側面放射面5Eに至る光の入射角とを、n=1.5の材料で界面反射率が増さない35度以下に設けることで(全反射を利用する上面反射面は除く)、界面反射ロスの少ないものとすることができる。また、基本光学系は、発光素子4が発する略全ての光を光学制御できるものなので、径を小さくしても放射効率が低下しないものか、あるいは、放射効率低下率の低いものとすることができる。
(5)側面放射を実現するための第1光学部51および第2光学部52を一体成型しているので、物理的衝撃等での発光素子4に対する光学系の位置ずれが生じない。また、部品点数や組立て工程が増加したり、組立て精度のばらつきが大になるといったことも生じない。

第1光学部は、やや界面反射の影響があるが、Z軸に対しθ=sin−1(1/n)まで形成でき、n=1.5の場合に約40度まで形成することができる。このため、発光素子が発する略全光束を光学制御するには、発光素子4からZ軸に対し約40度までを覆う反射面を形成する必要がある。一般に、Z軸に対し約40度の範囲は発光素子4からの放射強度が大きい領域である。

前述の領域を反射面で広くカバーすることは光の外部放射効率上有利である。即ち、第1光学部51は光学制御できる角度範囲に制限があり、かつ、第1光学部51を大にすると、端部(Z軸方向の高い位置)では界面反射ロスが生じ易くなる。

なお、第1光学部51は、Z軸に直交する方向に平行な光を外部放射するものに限定されず、例えば、30度範囲程度の拡がりをもって集光放射するものであっても良い。この場合には、界面反射が大にならない範囲として、第1光学部51をZ軸に対し最大で約35度まで形成することができる。

また、界面反射の影響があるものであれば、Z軸に対し約20度まで形成することができる。この際に形成すべき範囲の反射面は、それぞれZ軸に対し約35度、約20度である。ただし、光学面が不連続な箇所では成型上エッジが形成しにくいこと、ひけの発生等で成型精度が低下する恐れがあることから、発光素子4からの放射強度が大である範囲は反射面で広くカバーすることが望ましい。そのため、反射鏡はZ軸に対し40度以上の範囲まで形成されていることが望ましい。

また、第2光学部52についても、第1光学部51と同様に、ある程度の拡がりをもって集光放射するものであっても良い。

なお、上記した第1の実施の形態では、青色光を放射する発光素子4を用いた構成を説明したが、青色光以外の赤色光、緑色光、あるいは紫外光を放射する発光素子4を用いた構成であっても良い。また、発光素子4として、大出力型のラージチップ(例えば、1000×1000μm)を用いることもできる。発光素子4と上部反射面5Dとの距離は、光学部5の半径のおよそ1/2以上と比較的長いので、大きなサイズの発光素子4や発光素子4から放射される青色光によって励起されて黄色光を放射する黄色蛍光体を発光素子4の周囲に配置し、青色光と黄色光との混合によって白色光を得る場合のように、光源サイズが大きくなる場合でも上部反射面5Dでの全反射を利用することができる。

また、光学部5についても透明なものに限定されず、着色されたものでも良い。また、Z軸に直交する方向へ略平行光として集光放射するものとして説明したが、所定の環状範囲へ有効に外部放射するものであれば効果を奏する。Z軸に対し約45度以上の略垂直な方向範囲へ、略平行光でなくとも広がりをもった光として外部放射するものであっても良い。

図2は、第2の実施の形態に係る発光装置の縦断面図である。
この発光装置1は、発光素子4として1000×1000μmのラージチップをバンプ4Aを介してフリップチップ接合し、この発光素子4を光学部5の素子収容部50で包囲した構成を有し、素子収容部50は、内周面に発光素子4から放射された青色光によって励起されて黄色光を放射するCe:YAG(イットリウム・アルミニウム・ガーネット)からなる蛍光体層5Aを薄く形成されている構成において第1の実施の形態と相違している。素子収容部50は、発光素子4との間に形成される隙間を可能な限り小にする形状およびサイズで形成されている。

上記した第2の実施の形態によると、外付けの光学部5に素子収容部50を設け、素子収容部50の内周面に蛍光体層5Aを薄く設けて発光素子4を一体的に包囲するようにしたので、白色光を得ることができる。また、第1の実施の好ましい効果に加えて、蛍光体層5Aを均一に薄く形成することが可能になる。また、均一な薄さを有する蛍光体層5Aを形成できることにより、光吸収による光度の低下を防ぐことができる。また、ラージサイズの発光素子4を用いても蛍光体層5Aの層厚による光源のサイズ拡大を最小限に抑えることができるので、外部への放射効率を大にできるとともに良好な集光性を付与することができる。

このような発光装置1を製造するには、まず、金属材料の打ち抜き加工によってリード2Aおよび2Bを形成する。また、リード2Aおよび2Bの打ち抜き加工時に位置決め用の凸部を圧痕形成する。次に、リード2Aおよび2Bの素子搭載側に高熱伝導性材料によってサブマウント3を形成する。次に、サブマウント3の表面に銅箔による所定の配線パターン3Aおよび3Bを形成する。次に、配線パターン3Aおよび3Bの所定の位置にバンプ4Aを介して発光素子4をフリップチップ接合する。

図4は、第4の実施の形態に係るレンズの素子収容部を示す。この光学部5は、発光素子4を包囲する素子収容部50を発光素子4の外形とほぼ同じ矩形状に形成したものである。
