【発明の属する技術分野】
この発明は、セラミックス、電気化学素子、電気化学素子の製造方法、燃料電池および酸素濃縮器に関し、さらに詳しくは、ジルコニアおよび/または電極材料との化学反応を生起し難く、比較的低温で焼付け可能なペーストを調製することができ、しかも高い焼付強度を得ることのできるセラミックス、このセラミックスを反応防止層として用いた電気化学素子、この電気化学素子の製造方法、この電気化学素子を用いて成る燃料電池および酸素濃縮器に関する。

【従来の技術】
これまでに、セラミックス製の電気化学素子を用いて、電気化学反応により、例えば、燃料ガスから電気を取り出す燃料電池や、空気から酸素を取り出す酸素濃縮器が知られている。

このような燃料電池にあって、ジルコニア系固体電解質を使用した固体酸化物燃料電池における空気極(空気側の電極)には、主として、La(1−x)SrxMnO3−σ(以下、「LSM」という。)で表される酸化物が使用されている。

LSMは、ジルコニアと熱膨張率が近く、他の酸化物電極材料(例えば、La(1−x)SrxCoO3−σ(以下、「LSC」という。)に比して、ジルコニアとの化学反応を生起し難いという長所を有し、1000℃近傍で燃料電池を稼動させるには好適な電極である。

しかしながら、1000℃近傍という高温下で燃料電池を稼動させる場合、配管等の部材に用いる金属材料に大きな制約を受けることになる。このため、600〜800℃の中温度域で稼動可能な燃料電池の実現が要望されている。

ところが、600〜800℃の中温度域においては、前記LSMを空気極材料として使用した場合、LSMは、酸素分子をイオン化し、ジルコニアに取り込む能力(活性)が不十分であって、電気抵抗が大きくなり、発電効率が低下するという問題があった。

このため、活性の高い他の電極材料(例えば、LSC等)の使用が検討されてきた。しかし、この種の電極材料は、一般的にジルコニアとの化学反応を生起し易く、高抵抗成分を生成する傾向にあり、ジルコニアに直接、電極を接触させることは望ましくない材料である。

そこで、ジルコニア表面に、前記電極材料との化学反応を生起し難いセリアから成る反応防止層を形成し、この反応防止層上に電極を装荷する方法が提案されている(例えば、特許文献1参照)。

このセリアから成る反応防止層は、セリウムゾル等の溶液状組成物にジルコニアを浸漬した後、乾燥し、1000℃程度で焼付けて形成する方法(浸漬法)が採用されている。

しかしながら、この浸漬法によるセリアから成る反応防止層は、1000℃程度で焼付けて形成することができるため、ジルコニアとセリウムとの界面における化学反応が生起することはないものの、乾燥方法の最適化、膜厚の制御等、実際の層形成現場においては、きわめて煩雑かつ困難な問題が多い方法であった。

また、ジルコニア上にセリアペーストをスクリーン印刷等により塗布した後、焼付けて反応防止層を形成する方法をも採用することができる。この方法は、工程が簡便であるという利点を有するが、十分な焼付強度を得るためには、1400〜1600℃という高温で焼付けする必要があり、その結果、ジルコニアとセリウムとの界面における化学反応が生起し、高抵抗成分を生成するという問題を生じていた。

【発明が解決しようとする課題】
この発明は、このような従来の問題を解消し、ジルコニアおよび/または電極材料との化学反応を生起し難く、比較的低温で焼付け可能なペーストを調製することができ、しかも高い焼付強度を得ることのできるセラミックス、このセラミックスを反応防止層として用いた電気化学素子、この電気化学素子の製造方法、この電気化学素子を用いて成る燃料電池および酸素濃縮器を提供することをその課題とする。

【課題を解決するための手段】
本発明者らは、前記課題を解決するために、特定の希土類元素の酸化物に含有させる金属元素について種々検討を重ねた結果、この金属元素として、特定の遷移金属元素を用いることによって、ジルコニアおよび/または電極材料との化学反応を生起し難く、比較的低温で焼付け可能なペーストを調製することができ、しかも高い焼付強度を得ることのできるセラミックスが得られるということを見出し、この知見に基づいてこの発明を完成するに到った。

すなわち、この発明の前記課題を解決するための第1の手段は、
(1) Ce(1−x)LnxO2−δ(ただし、LnはCeを除く希土類元素を表し、xは0<x≦0.30であり、δは酸素が欠損していることを示しており、化合物の電荷を中性にする数とする。)ならびにCo、Mn、Ni、CuおよびFeから選ばれた少なくとも1種の金属元素を含有することを特徴とするセラミックスである。

この第1の手段における好ましい態様としては、前記Co、Mn、Ni、CuおよびFeから選ばれた少なくとも1種の金属元素の含有量が、前記Ce(1−x)LnxO2−δに対し0.1〜10mol%であるセラミックスを挙げることができる。

【発明の実施の形態】
(1) この発明のセラミックスは、Ce(1−x)LnxO2−δ(ただし、LnはCeを除く希土類元素を表し、xは0<x≦0.30であり、δは酸素が欠損していることを示しており、化合物の電荷を中性にする数とする。)ならびにCo、Mn、Ni、CuおよびFeから選ばれた少なくとも1種の金属元素を含有することを特徴とする。

ここに、Ce(1−x)LnxO2−δで表される酸化物におけるLnは、具体的には、Sc、Y、La、Pr、Nd、Pm、Sm、Eu、Gd、Tb、Dy、Ho、Er、Tm、YbおよびLuである。

Ce(1−x)LnxO2−δにおけるxは、0<x≦0.30であることを要し、好ましくは、0.05<x≦0.25である。xが0.30以下であることにより、酸化セリウムに希土類元素が固溶し、高い酸素イオン伝導性を示すからである。また、Ce(1−x)LnxO2−δにおけるδは、酸素が欠損していることを示しており、化合物の電荷を中性にする数とする。ここに化合物とは、前記Ce(1−x)LnxO2−δで表される化合物をいう。

Ce(1−x)LnxO2−δで表される酸化物としては、具体的には、Ce0.9Gd0.1O1.95、Ce0.9Sm0.1O1.95、Ce0.8Sm0.2O1.9、Ce0.8Gd0.2O1.9等を挙げることができる。

この発明のセラミックスは、前記Ce(1−x)LnxO2−δで表される酸化物と、Co、Mn、Ni、CuおよびFeから選ばれた少なくとも1種の金属元素とを含有している。これら金属元素は、固溶成分として含有されていてもよく、金属酸化物、すなわち、CoO、Mn2O3、NiO、Cu2O、CuO、FeOまたはFe2O3として含有されていてもよい。

この発明のセラミックスに含有される前記金属元素は、1種の金属元素であってもよく、2種以上の金属元素であってもよい。また、その含有量の総量についても特に制限はないが、前記Ce(1−x)LnxO2−δに対し0.1〜10mol%、好ましくは、0.2〜5mol%である。

前記金属元素の含有量が0.1mol%以上であるときは、Ce(1−x)LnxO2−δと遷移金属元素の組成物との焼結温度を著しく低下させることができ、10mol%以下であるときは、Ce(1−x)LnxO2−δが有する酸素イオン伝導性を損なうことを回避または抑制することができる。

この発明のセラミックスは、まず、所定量の原料粉末にバインダーを加えて造粒して粒状体を得、次いで、得られた粒状体から必要により成形体を製造し、この成形体を焼成することによって製造することができる。

原料粉末としては、CeO2粉末およびCeを除くLnの酸化物、炭酸塩、硝酸塩、硫酸塩、炭化物、ホウ化物、ケイ化物または窒化物等の粉末ならびにCo、Mn、Ni、CuおよびFeから選ばれた少なくとも1種の金属またはこれら金属の酸化物、炭酸塩、硝酸塩、硫酸塩等の無機塩、酢酸塩等の有機塩、炭化物、ホウ化物、ケイ化物または窒化物等の粉末を挙げることができる。

原料粉末の混合は、前記所定割合となるように秤量、採取して、ミキサー等により、5〜30時間、湿式混合することが好ましい。次いで、得られた混合物に所望によりバインダーを加え、スプレードライヤー等の造粒機を用いて造粒する。造粒して得られる粒状体の粒径は50〜100μmであることが好ましい。

用いるバインダーとしては、水溶性高分子物質が好ましく、例えば、ポリビニルアルコール、ポリビニルピロリドン、ポリアクリル酸、ポリアクリルアミド、ポリエチレンオキシド、ポリエチレンイミン、カルボキシメチルセルロース等を挙げることができる。このバインダーの使用量に特に制限はないが、通常は、前記混合物100質量部に対し、1〜10質量部、好ましくは、3〜7質量部である。

続いて、造粒することにより得られた粒状体を金型に充填し成形する。成形手段としては特に制限はなく、圧縮成形、射出成形、押出成形等が採用され、これらの中でも圧縮成形が好ましい。

このようにして得られた成形体を焼成することによって、この発明のセラミックスが製造される。焼成条件に特別な制限はないが、通常は、大気中、大気圧下、1300〜1500℃で1〜5時間、焼成処理することによって焼結される。

(2) この発明の電気化学素子は、ジルコニア系固体電解質から成る基材と、陽極および陰極とを有する電気化学素子であって、前記基材と前記陰極を形成する材料との間に、前記(1)のセラミックスから成る反応防止層を設けたことを特徴とする。

電気化学素子は、一般に、緻密な固体電解質から成る基材2と、この基材2の両側に設けられた電極(陽極3と陰極4)と集電電極5とから形成されており、この発明の電気化学素子1においては、前記固体電解質として、ジルコニア系固体電解質が用いられる。ジルコニア系固体電解質としては、全安定化ジルコニア、部分安定化ジルコニア等を挙げることができる。全安定化ジルコニアまたは部分安定化ジルコニアは、希土類元素等を添加して室温から高温域における結晶構造を安定化させたジルコニアである。

この発明に用いられるジルコニア系固体電解質から成る基材2は、例えば、まず、ジルコニア粉末、バインダーおよび有機溶剤をボールミル等により混合してスラリーを調製する。次いで、このスラリーから、ドクターブレード法等によってグリーンシートを作製し、このグリーンシートを所定の形状に切断した後、250〜350℃にて脱脂し、続いて、1450〜1500℃で焼成することにより製造することができる。

この場合、用いるバインダーとしては、セルロールアセテートブチレート、ポリメチルメタクリレート、ポリエチレン、ポリビニルアルコール、ポリビニルブチラール、エチルセルロース等を挙げることができ、有機溶剤としては、アセトン、エタノール、ブタノール、プロピルアルコール、メチルイソブチルケトン、メチルエチルケトン、ベンゼン、トルエン、キシレン等を挙げることができる。

ジルコニア粉末、バインダーおよび有機溶剤の配合割合に特に制限はないが、三者全質量100部に対し、通常は、ジルコニア粉末40〜60質量部、バインダー5〜20質量部、有機溶剤20〜55質量部、好ましくは、ジルコニア粉末45〜55質量部、バインダー10〜15質量部、有機溶剤30〜45質量部の範囲内で選択し、決定される。

前記陽極3を形成する材料に特に制限はなく、Ag、Pd、Pt等を挙げることができるが、中でもPtが好ましく用いられる。

Ln(1−y)AEyCoO(3−σ)で表される材料の中でも、La0.8Sr0.2CoO3−σ、La0.3Sr0.7CoO3−σ、Sm0.5Sr0.5CoO3−σ、La0.3Ba0.7CoO3−σが好ましく、Ln(1−y)AEyCozFe(1−z)O(3−σ)で表される材料の中でも、La0.8Sr0.2Co0.2Fe0.8O3−σ、La0.2Sr0.8Co0.2Fe0.8O3−σ、La0.8Sr0.2Co0.8Fe0.2O3−σ、La0.2Sr0.8Co0.8Fe0.2O3−σが好ましい。

(3) この発明の電気化学素子の製造方法は、前記反応防止層を印刷によって形成することを特徴とする。この反応防止層6は、前記(1)のセラミックスからペーストを調製し、このペーストを基材2の一方の側に、スクリーン印刷、グラビア印刷、転写法、凸版印刷、メタルマスク法等の印刷、好ましくはスクリーン印刷した後、焼付けて形成される。

前記ペーストは、セラミックスを粉砕し、所定のふるいを通して粒径の調整されたセラミックス粉末または所定の組成となるように原料粉末を混合した後、700〜1000℃で仮焼した粉末、バインダーおよび有機溶剤を混合して調製される。用いるバインダーとしては、エチルセルロース、ブチラール樹脂等を挙げることができ、有機溶剤としては、ブチルカルビトール、α−テルピネオール等を挙げることができる。

実施例1〜23
〔セラミックスの製造例〕
Ce0.8Gd0.2O1.9またはCe0.8Sm0.2O1.910g、下記a〜wに示す組成となるような所定量の遷移金属の酢酸塩およびエタノール50gを、ボールミルを用いて、12時間、混合した後、乾燥した。この乾燥物を800℃で5時間、仮焼して、23種のセラミックスを製造した。
a:Ce0.8Gd0.2O1.9+0.25mol%Co(実施例1)
b:Ce0.8Gd0.2O1.9+0.10mol%Co(実施例2)
