【発明の属する技術分野】
本発明は、固体高分子電解質を用いた燃料電池に係わり、特に導電性セパレータ板のガス流路内凝縮水の排出を良好にした燃料電池に関する。

【従来の技術】
固体高分子電解質を用いた燃料電池は、水素を含有する燃料ガスと、空気など酸素を含有する酸化剤ガスとを、電気化学的に反応させることで、電力と熱とを同時に発生させるものである。この燃料電池は、基本的には、水素イオンを選択的に輸送する高分子電解質膜、および高分子電解質膜の両面に配置された一対の電極からなる。電極は、白金族金属触媒を担持した導電性カーボン粉末を主成分とする触媒層、およびこの触媒層の外面に形成された、通気性と電子導電性を併せ持つ、例えば撥水処理を施したカーボンペーパーからなるガス拡散層から構成される。

供給するガスが外にリークしたり、燃料ガスと酸化剤ガスとが互いに混合したりしないように、電極の周囲には高分子電解質膜を挟んでガスシール材やガスケットが配置される。このシール材やガスケットは、電極及び高分子電解質膜と一体化してあらかじめ組み立てられる。これをMEA(電解質膜−電極接合体)と呼ぶ。MEAの外側には、これを機械的に固定するとともに、隣接したMEAを互いに電気的に直列に接続するための導電性のセパレータ板が配置される。セパレータ板のMEAと接触する部分には、電極面に反応ガスを供給し、生成ガスや余剰ガスを運び去るためのガス流路が形成される。ガス流路は、セパレータ板と別に設けることもできるが、セパレータ板の表面に溝を設けてガス流路とする方式が一般的である。
これらのMEAとセパレータ板を交互に重ねていき、10〜200セル積層した後、集電板と絶縁板を介して端板でこれを挟み、締結ボルトで両端から固定するのが一般的な積層電池の構造である。

高分子電解質膜は、水分を飽和状態で含水させることにより膜の比抵抗が小さくなり、水素イオン導電性電解質として機能する。よって、燃料電池の稼動中は、高分子電解質膜からの水分の蒸発を防ぐために、燃料ガスおよび酸化剤ガスは加湿して供給される。また、電池発電時には、次の電気化学反応によりカソード側で反応生成物として水が生成される。

この生成水は、電解質膜を飽和状態に保つために使用され、さらに余剰の酸化剤ガスとともに燃料電池の外部へ排出される。このため、カソード側の酸化剤ガスに含まれる水分量が酸化剤ガスの流れ方向で差異を生じ、酸化剤ガスの入口側に比べて、出口側では反応生成水に相当する量だけ多量に水分が含まれることとなる。したがって、膜の含水状態を飽和に維持するために飽和状態に加湿された酸化剤ガスを電池に供給すると、出口側では水蒸気が過飽和となり、液体状態となった水(凝縮水)が混在する。このように酸化剤ガス中に液体状態の水が含まれると、液体状態の水は、セパレータ板のガス流路を構成する溝に、表面張力によって液滴として付着する。甚だしい場合は、ガス流路内に付着した水がガス流路を塞いでガスの流れを阻害し、フラッディング状態になる。その結果、電極の反応面積が減少し、電池性能が低下する。

液滴には、液滴自体の重力の他に、ガス流路を流れるガス流によって生じる圧力損失が加わることとなる。したがって、反応ガスの流速やガス流路の断面積を適切に選定することにより、ガス圧力を所定値以上とすれば、表面張力による付着力に打ち勝って、ガス流路を閉塞した液滴を排出することができる。
しかしながら、実使用レベルでのエネルギー効率を最良にするためには、使用状況により出力を変動させることが必要であるため、定格よりも低出力運転をする場合がある。低出力運転の場合、ガス圧力が小さくなり、表面張力による付着力が大きければ、付着した液滴の排出は困難となる。

このように、ガス流路に凝縮水が付着する事態が生じると、やがて、増量した凝縮水によるガス流路の閉塞、つづいてガス流の圧力による凝縮水の排出が起こり、再びガス流路に凝縮水が付着するサイクルを繰り返すこととなる。したがって、ガス流路に凝縮水が付着すると、反応ガスの供給量が不足したり、ガス流路相互の間での流量の不均一を生じたりして、電池特性の低下をもたらす危険性がある。また、発電出力増加に伴うカソードで生成する水の量の増加、あるいは発電出力低下に伴うガス流量の減少による凝縮水に対する排水力の低下により、フラッディング状態になると、カソード側からアノード側に水の逆拡散現象が生じ、アノード側でも水蒸気分圧が上昇する。アノード側で水蒸気分圧が上昇すると、カソード側と同様に、アノード側でもフラッディングが生じ、電池性能低下につながる。

従来のセパレータ板によるガス流路で発生した凝縮水を除去する方法として、ガス流路の内面に金メッキ層からなる撥水処理層を形成したものが提案されている(たとえば特許文献1参照)。また、システムとして、排水装置を設けたものも提案されている(たとえば特許文献2参照)。
しかしながら、コストの増加、装置の大型化などが懸念されるため、実用的とは言い難い。

【発明が解決しようとする課題】
本発明は、このような燃料電池のセパレータ板内の凝縮水の排出に関する課題を解決し、低出力運転においてもフラッディングがなく、出力電圧の安定性に優れた高分子電解質型燃料電池を提供することを目的とする。

【課題を解決するための手段】
上記の目的を達成するため本発明の燃料電池は、高分子電解質膜、前記高分子電解質膜を挟むアノードおよびカソード、前記アノードに燃料ガスを供給するガス流路を有するアノード側導電性セパレータ板、および前記カソードに酸化剤ガスを供給するガス流路を有するカソード側導電性セパレータ板を具備し、少なくとも一方の導電性セパレータ板のガス流路は、ガスの流れが実質的に電池の重力方向の下向きとなるように構成され、かつガス流路の内表面に複数個の凹部を有することを特徴とする。

【発明の実施の形態】
本発明の燃料電池は、少なくとも一方の導電性セパレータ板のガス流路は、ガスの流れが実質的に電池の重力方向の下向きとなるように構成され、かつガス流路の内表面に凹部を有する。この凹部により、凝縮水の排水が促進される。この様子を図1に示す。
図1は、セパレータ板に設けられた溝により構成されるガス流路の正面図を表している。ガス流路1の内底面に、円形の開口部をもつ凹部2がガスの流れ方向に沿って直線状に配列されている。ガス流路1は、地面に垂直となるように電池が設置される。供給ガスの圧力により排出されない凝縮水3は、供給ガスの圧力を避けるように、セパレータ板のガス流路1の内表面に備えた凹部2に集まり始め(a)、次第に凹部2が凝縮水3で満たされる(b)。その後、凹部の凝縮水が溢れ出る際、他の凹部に溜まっている凝縮水を巻き込むことにより大きな液滴3aとなる。そして、液滴3aの重量増加、および流路1を流れるガス流によって生じる圧力の増加により、凝縮水の電池外への排出が促進される(c)。
図1において、直立する流路の中で、凹部2に溜まった凝縮水が表面張力を振り切って流下するには、凹部はその底が狭くなるような構成が望ましい。また、凝縮水を速やかに流下させるには、表面張力が強くなるような開口部が多角形の凹部ではなく、開口部が円形の凹部が好ましい。
図1(c)において、上側の凹部2から流下した凝縮水が直下に位置する凹部の凝縮水に接触して瞬時に両者を含む大きな水球となり、かくして順次速やかに、溜まっている凝縮水を道ずれにして流下するためには、ガスの流れは重力方向になる方が良く、また、凹部の配列は直線状にするのが有効である。ここでガスの流れが重力方向とは、ガス流路が地面に垂直な方向にある場合のみでなく、傾斜していてもよく、液滴が重力により下方に向かって流れるような方向にあればよい。

このように導電性セパレータ板のガス流路の内表面に凹部2を備えることで、高加湿運転、低ガス流速運転、あるいは反応生成水が多くなる高電流密度運転などにおいて、フラッディングが生じにくく、安定した出力特性の燃料電池を提供することができる。
本発明の高分子電解質型燃料電池は、携帯情報端末、携帯電子機器、家庭用コージェネレーションシステム、自動二輪車、電気自動車、ハイブリッド電気自動車等に用いることができるが、特にこれらに限定されるわけではない。

【実施例】
以下、本発明の詳細を実施例および比較例を挙げて説明する。これらの実施例は、本発明を何ら限定するものではない。
図2は本発明の各実施例および各比較例において作製した高分子電解質型燃料電池の単電池の構成を示す横断面図であり、図3は本発明の実施例におけるセパレータ板の要部の正面図、図4は図3のIV−IV’線断面図である。

まず、各実施例および各比較例における燃料電池に共通した電池の構造を図2を参照して説明する。
単電池10は、高分子電解質膜11、およびこれを挟むカソード12およびアノード13からなる電解質膜−電極接合体(MEA)18、カソード12へ酸化剤ガスを供給するガス流路14を有するカソード側導電性セパレータ板16、およびアノード13へ燃料ガスを供給するガス流路15を有するアノード側導電性セパレータ板17から構成されている。MEA18は、電解質膜11の周縁部を挟むガスケット19を有する。セパレータ板16および17は、それぞれ背面に冷却水の流路を構成する溝22および23を有する。
この単電池を積層したセルスタックにおいては、1つの単電池のカソード側セパレータ板16とこれに隣接する単電池のアノード側セパレータ板17との間に溝22と23による冷却水の流路が形成される。また、セパレータ板16および17並びにMEA18は、周縁部に酸化剤ガス、燃料ガスおよび冷却水の入り口側マニホールド孔および出口側マニホールド孔を有している。そして、酸化剤ガス、燃料ガスおよび冷却水は、それぞれ入り口側マニホールド孔からガス流路14、15および冷却水の流路に流入し、出口側マニホールド孔から排出される。図2では、燃料ガスの一対のマニホールド孔25のみを示している。

カソード側セパレータ板16およびアノード側セパレータ板17は、いずれも大きさが160mm角、厚さが5mmであり、ガス流路14および15の深さは2mm、幅は2mmである。高分子電解質膜には、市販品(デュポン(株)製のNafion膜)を用い、電極触媒にはPt担持カーボンを、ガス拡散層にはカーボンペーパ用いた。単電池を30セル積層してセルスタックとした。セルスタックの両端には、集電板と絶縁板を介して端板を重ね合わせ、締め付けボルトにより締め付けて燃料電池を構成した。セルスタックの両端部のカソード側セパレータ板およびアノード側セパレータ板は、背面に冷却水のための溝は設けていない。
燃料電池は70℃に保持し、アノードおよびカソードにはそれぞれ露点が70℃となるように加温・加湿した水素ガスおよび空気を供給し、燃料ガス利用率は70%、酸化剤ガスの利用率は40%に設定した。

《実施例1》
本実施例のセパレータ板の要部の構成を図3および図4に示す。
セパレータ板30は、垂直方向に伸びるガス流路31を並行に配列している。各ガス流路31は溝で構成され、内底面に、円形の開口部を有する凹部32をガスの流れ方向に沿って複数設けている。凹部32はガス流路の幅方向の中心に位置しており、直径aは1mm、流路壁との差bは0.5mm、深さcは1mm、隣接凹部との間隔dは1mmである。本実施例では、上記のような構成のガス流路を有するセパレータ板をカソード側セパレータ板およびアノード側セパレータ板に用いる。以下の実施例および比較例においても特に断らない限り、同様な構成のガス流路を有するカソード側セパレータ板およびアノード側セパレータ板を用いる。

以上の実施例1〜5および比較例1の各燃料電池について負荷変動試験を行った。まず、電流密度を0.2A/cm2として24時間運転し、次いで0.1A/cm2、0.05A/cm2、および0.03A/cm2と順次電流密度を下げて運転して電圧の安定性を比較した。各電流密度における運転時間はいずれも24時間とした。その結果を図9に示す。
図9から明らかなように、比較例1の電池は、電流密度が0.05A/cm2以下になると、各単セルの平均電圧が不安定になり、フラッディング現象を起こしていることがわかる。一方、実施例1および実施例5の電池は、0.05A/cm2のみならず0.03A/cm2においても比較例1と比較して、優れた電圧安定性を示している。また、実施例2、3、および4の電池は、0.05A/cm2において、比較例1と比べて優れた電圧安定性を示している。これらの結果から、セパレータ板のガス流路の内底面に凹部を備えることによる顕著なフラッディング抑制効果が確認された。

比較例2に用いたセパレータ板のガス流路の構造は実施例1と同様であるが、ガスの流れる方向が重力方向とは逆、すなわち、下部から上部になっている点が異なる。
このセパレータ板を用いた燃料電池について、上記と同様の方法で、負荷変動試験を行った。この結果を実施例1の結果とともに図10に示す。
図10から明らかなように、比較例2の電池は、電流密度が0.05A/cm2以下になると、各単セルの平均電圧が不安定になり、フラッディング現象を起こしていることがわかる。この結果からセパレータ板のガス流路の内底面に備えた凹部をガスが重力方向、すなわち、上部から下部へ流れることによる顕著なフラッディング抑制効果が確認された。

実施例6に用いたセパレータ板のガス流路を図5および図6に示す。
このセパレータ板40は、並行するガス流路41を有し、ガスは重力方向に流れるように電池が設置される。ガス流路41は、実施例1と同様に、溝の中心部に凹部42を有する。凹部42の開口部は1mm角であり、流路壁との差bは0.5mm、深さcは1mm、隣接凹部との間隔dは1mmである。凹部42は1mm角になっている。

図11から明らかなように、実施例6の電池は、電流密度が0.03A/cm2以下になると、各単セルの平均電圧が不安定になっているが、図9の比較例1と比べるとフラッディング現象が抑制されていることがわかる。この結果から、セパレータ板のガス流路の内底面に備えた凹部の開口部の形状が四角形でも効果があるが、円形にすることによって、より顕著なフラッディング抑制効果が確認された。

実施例7に用いたセパレータ板のガス流路を図7および図8に示す。
このセパレータ板50は、並行するガス流路51を有し、ガスは重力方向に流れるように電池が設置される。ガス流路51は、その内底面に実施例1と同様に直径aが1mmの円形の開口部をもつ凹部52を有するが、その配列が異なっている。すなわち、凹部52は、中心部から左右にずらして設けている。凹部52の流路壁との差b1は0.25mm、b2は0.75mm、深さcは1mm、隣接凹部との間隔dは1mmである。

本発明は、前記の実施例に記載のセパレータ板、特にそのガス流路の内表面に備えた凹部の形成方法、ガス流路のパターン形状などに限定されるものではなく、発明の趣旨から容易に置換可能な様々な修正および変形が可能である。セパレータ板の材質に関しても、カーボン以外の材料、例えば、金メッキを施したステンレス鋼材でも良く、当業者によく知られている他の材質を用いることが可能である。さらに、前記各実施例は高分子電解質型燃料電池に関するものであるが、本発明は、電池発電時に電気化学反応によりカソード側で反応生成物として水が生成される燃料電池の全てに適用した場合に大きな効果が得られる。

以上のように本発明によれば、ガス流路内の凝縮水の排出が促進され、かつ低負荷時の電圧安定性などの電池特性に優れた高分子電解質型燃料電池を提供することができる。
