本発明は、自動車等に用いられる車両用ディスクブレーキのディスクロータに関するものである。

【背景技術】
自動車等に用いられる車両用ディスクブレーキは、キャリパボディに取り付けられたブレーキパッドをディスクロータに対して両側から押しつけることで摩擦力を得て、車両を制動させるものである。従来、車両用ディスクブレーキのディスクロータとしては、一般に鋳鉄やクロム系ステンレスが用いられている。しかしながら、ブレーキ特性例えば耐熱性、放熱性、耐摩耗性の向上及び軽量化が求められている。

そこで、ディスクロータとブレーキパッドの間の摺動面に酸化物セラミックス材を溶射させ、耐摩耗性を向上させた車両用ディスクブレーキのディスクロータが提案されている。また、この車両用ディスクブレーキのディスクロータは、母材をアルミニウムで形成し、軽量化している(特許文献1参照)。

しかしながら、従来の軽量化したディスクロータにおいては、ディスクロータ本体を製造する工程とディスクロータに溶射する工程の2工程が必要になっていた。また、軽量化したディスクロータの剛性、耐熱性、放熱性及び耐摩耗性のさらなる向上が望まれている。

本発明は、剛性、耐熱性、放熱性及び耐摩耗性を向上させ、また剛性を維持しつつ軽量化が可能な車両用ディスクブレーキのディスクロータを提供することを目的とする。

【課題を解決するための手段】
上記課題を解決するため、本発明の第一の態様に係る車両用ディスクブレーキのディスクロータは、平均直径が0.7〜500nmであって平均長さが0.01〜1000μmであるカーボンナノファイバー及び球殻状炭素であるフラーレンの少なくとも一方を含有する金属によって形成される。

本発明の第一の態様によれば、カーボンナノファイバー及びフラーレンの少なくとも一方を含有する金属によって形成することで、剛性、特に破壊靭性を向上させることができ、また剛性を維持しつつディスクロータを軽量化することができる。また、この態様によれば、耐熱性・放熱性や耐摩耗性を向上させることができる。特に、高温時で摩擦係数が低下しにくく(耐熱性)、摩耗量が少ない特性(耐摩耗性)があるので、高回転領域からの制動時や高負荷領域での制動効果が向上する。

自動車等の車両に用いられるディスクブレーキ10の構造は、図2に示すように、油圧装置による油圧によってキャリパボディ11の液圧室14に伝えられてピストン12を押圧し、その押圧する力によって、パッド20の摩擦材を円板状のディスクロータ1に押圧して、車の運動エネルギーをその摩擦作用によって熱エネルギーへと変えて制動するものである。

図1に示すように、車両用ディスクブレーキ10のディスクロータ1は、パッド20が押し当てられる平滑な摺動面4が円板状の本体2の外周面の両面に形成されている。本実施の形態において、ディスクロータ1の本体2は、製造の容易さなどからアルミニウムを用いているが、金属製であれば鋳鉄やステンレス製であってもよく、特に軽量化の目的を達成するために、アルミニウム、アルミニウム合金、マグネシウム、マグネシウム合金、チタン、チタン合金などのいわゆる軽金属の中から適宜選択することができる。

本発明のディスクロータ1の成形方法としては、特に限定されないが、鍛造、鋳造、粉末冶金、メタルインジェクションモールディング(MIM)などで製造することができる。本実施の形態においては、金属溶湯(アルミニウム溶湯)にカーボンナノファイバー及びフラーレンの少なくとも一方を混入し、金型によって形成されたキャビティ内に金属溶湯(アルミニウム溶湯)を充填し、加圧する。溶湯が固化した後、ディスクロータ1の本体2をキャビティから取りだし、所望の切削加工を施して最終製品であるディスクロータ1を得る。なお、この切削加工によって、ディスクロータ1の摺動面4にスリットや孔などを適宜加工してもよい。

ディスクロータ1おいて、炭素繊維およびフラーレンを合わせて0.01〜50重量%含むことが好ましい。炭素繊維およびフラーレンの割合が50重量%を超えると成形性の点で好ましくなく、0.01重量%未満であると、機械的強度を十分向上することができない場合がある。なお、上記重量割合は、炭素繊維およびフラーレンをそれぞれ単独で含有する場合は、炭素繊維およびフラーレン単独の重量%である。

また、金属例えばアルミニウムに混入させるカーボンナノファイバーは、平均直径が0.7nm〜500nmであって、平均長さが0.01〜1000μmのカーボンナノファイバーを用いることが好ましい。また、カーボンナノファイバーの配合量は、成形時の流動性、得られるディスクロータの強度などの観点から、ディスクロータ1の本体2の金属例えばアルミニウム中に0.01〜50重量%の範囲で含まれていることが好ましい。このようなカーボンナノファイバーは、炭素六角網面のグラフェンシートが円筒状に閉じた単層構造あるいはこれらの円筒構造が入れ子状に配置された多層構造をしたいわゆるカーボンナノチューブなどである。カーボンナノチューブは、単層構造のみから構成されていても多層構造のみから構成されていても良く、単層構造と多層構造が混在していてもかまわない。また、部分的にカーボンナノチューブの構造を有している炭素材料も使用することができる。なお、カーボンナノチューブという名称の他にグラファイトフィブリルナノチューブといった名称で称されることもある。

単層カーボンナノチューブもしくは多層カーボンナノチューブは、アーク放電法、レーザーアブレーション法、気相成長法などによって望ましいサイズに製造される。

アーク放電法は、大気圧よりもやや低い圧力のアルゴンや水素雰囲気下で、炭素棒でできた電極材料の間にアーク放電を行うことで、陰極に堆積した多層カーボンナノチューブを得るものである。また、単層カーボンナノチューブは、前記炭素棒中にニッケル/コバルトなどの触媒を混ぜてアーク放電を行い、処理容器の内側面に付着するすすから得られる。

イオン注入処理(ion implantation)は、イオン源によってイオン化された元素例えば酸素などに加速器によって必要なエネルギーを与え、真空ポンプによって高真空状態に保たれた真空チャンバにあるカーボンナノファイバーの表面内にイオンを打ちこむものである。

本発明の一実施の形態のイオン注入処理について、図3に示す全方位型イオン注入装置の概略構成図を用いて説明する。全方位型イオン注入装置50は、真空ポンプ57に接続された例えばステンレス製の真空チャンバー51内にイオン注入処理を施す試料(例えばカーボンナノファイバー52)を置く回転テーブル53が回転自在に配置されている。回転テーブル53は、パルスバイアス電源54に接続され、真空チャンバー51との間は絶縁体55によって絶縁されている。真空チャンバー51は、プロセスガス供給装置58と、高周波電源59に接続されたコイル60と、アーク式蒸発源61と、真空チャンバー51内温度を測定する赤外線放射温度計62と接続されている。

イオン注入処理は、真空ポンプ57によって適当な真空状態とされた真空チャンバー51内に、プロセスガス供給装置58からガスが供給され、高周波電源59によってコイル60の周りにプラズマを発生させる。これによってイオン化されたガスが、パルスバイアス電源54の負極に接続されている試料例えばカーボンナノファイバー52に引き込まれ、注入される。また、真空チャンバー51に接続されたアーク式蒸発源61によって、金属イオンを試料例えばカーボンナノファイバー52に注入させることができる。この場合、アーク式蒸発源61内の金属蒸発源は、図示せぬ直流アーク電源に接続され、アーク放電によって蒸発させられる。このとき、回転テーブル53及び試料例えばカーボンナノファイバー52は、スイッチ63によって切りかえられた負の直流バイアス電源56により印加されているので、金属イオンが試料例えばカーボンナノファイバー52に注入される。

また、全方位型イオン注入装置50の回転テーブル53を図4に示すような攪拌羽53a及び容器53bを有する構造としてもよい。容器53bは、広口の開口部を上方に有し、容器53b中には試料例えばカーボンナノファイバー52を配置できる。イオン注入処理の間、カーボンナノファイバー52のような粉体の試料は、攪拌羽53aの回転によって攪拌されることで、全体にまんべんなくイオン注入処理を受けることができる。攪拌翼53aの回転速度は、カーボンナノファイバー52の量や、イオン注入処理時間などによって適宜調整することができる。

プラズマ処理は、プラズマをカーボンナノファイバーに照射することによって表面を改質させるものである。プラズマ処理は、一般的なグロー放電処理やコロナ放電処理などを採用することができる。
