【発明の属する技術分野】
本発明は、車両の車室内側へ水を浸入させないようにするための車両ドア用防水シートに関する。

【従来の技術】
従来、車両のドアには図21に示されるような車両ドア用防水シートが取り付けられている(例えば特許文献1参照)。図21において、車両のドア1の車室内側を形成するドアインナパネル2には、ドア1の内部に例えばドアロック装置を取り付ける際に用いられる複数の作業用開口部3が設けられている。また、ドアインナパネル2の車室内側には、その全域にわたって柔軟且つ軽量な薄膜状の車両ドア用防水シート4が貼り付けにより設けられている。

車両ドア用防水シート4は、雨天時や洗車時にドア1内部に流入した水をドアインナパネル2の作業用開口部3から車室内へ浸入しないようにするために設けられている。このような車両ドア用防水シート4は、一般にその全周をドアインナパネル2側に塗布される接着剤(又はブチルゴム)5により、ドアインナパネル2に対して接着されるようになっている。

ドアインナパネル2の車室内側には、特に図示しないが、クランプ等の既知の固定部材によってワイヤハーネスが配索固定されている。

【発明が解決しようとする課題】
ところで、カーメーカーでのドア1の組み付け作業にあっては、接着剤5をドア一枚一枚に塗布しなければならず、また、その上、接着剤5の位置を確認しながら車両ドア用防水シート4を接着しなければならないことから、非常に繁雑な作業になって作業性の低下を招いていた(ワイヤハーネスの配索も含めると更に繁雑な作業になってしまう)。

本発明は、上述した事情に鑑みてなされるもので、作業性の向上を図ることが可能な車両ドア用防水シートを提供することを課題とする。

【課題を解決するための手段】
上記課題を解決するためなされた請求項1記載の本発明の車両ドア用防水シートは、車両のドアの車室内側を形成するドアインナパネルに設けられた開口部から前記車室内側へ水を浸入させないようにするための車両ドア用防水シートであって、押圧により変形可能な溝を有し且つ前記開口部を覆うことが可能な大きさのシート本体を、加熱軟化させたシート素材を用いての真空成形法により成形し、前記溝には前記ドアインナパネルに対して密着するシール剤を充填したことを特徴としている。

請求項1に記載された本発明によれば、シート本体を真空成形法により成形した車両ドア用防水シートになる。また、シール剤を予めシート本体に設けた車両ドア用防水シートになる。さらに、ドアインナパネルへの取り付け時までシール剤をシート本体に設けた状態に保持し、取り付け時にシール剤をドアインナパネル側に出すような車両ドア用防水シートになる。シート本体は、真空成形法を用いることにより容易に得られる。このような車両ドア用防水シートをドアインナパネルの開口部を覆うようにして取り付ければ、例えばカーメーカー側での組み付け作業が簡単に完了する。すなわち、カーメーカーでは、接着剤等のシール剤をドア一枚一枚に設ける必要がなく、また、そのシール剤を設ける作業がないことからシール剤の位置を確認する必要もなく、その結果、作業が簡単に完了する。従って、カーメーカー側での組み付け作業性の向上が図られる。

【発明の実施の形態】
以下、図面を参照して本発明の実施の形態を説明する。
図1は本発明の車両ドア用防水シートの一実施の形態を示す斜視図である。また、図2及び図3はシート本体の斜視図、図4はシート本体の溝及びその溝に充填されたシール剤の断面図、図5及び図6は真空成形金型の斜視図、図7は図6の要部拡大斜視図、図8〜図15はシート本体を真空成形するための工程の説明図、図16は車両ドア用防水シートの取り付け状態の説明図である。

図1において、引用符号11は車両のドアを示している。また、引用符号12は本発明の車両ドア用防水シートを示している。ドア11は、車両外側の側部を形成するドアアウタパネル13と、車室内側の側部を形成するドアインナパネル14とを備えて構成されている。そのドアインナパネル14には、ドア11の内部(ドアアウタパネル13とドアインナパネル14との間)に例えばドアロック装置を取り付ける際に用いられる作業用の開口部15が設けられている(ここでは開口部15の形状を簡素化しているものとする)。このような開口部15は、本発明の車両ドア用防水シート12によって車室内側から水密に覆われるようになっている。

車両ドア用防水シート12は、開口部15から車室内側へ水を浸入させないようにするためのものであって、従来よりも作業性の向上が図られた構造を有している。すなわち、車両ドア用防水シート12は、シート本体16とシール剤17と回路体18とを備えて構成されている。以下、上記各構成部材について説明する。

シート本体16は、真空成形法を用いて成形された例えば発泡成形シートであって、開口部15の形状に合わせてその全体が開口部15よりも大きくなるように形成されている(図示の形状に限定されるものではない)。このようなシート本体16のドアインナパネル14に対する接着面には、シール剤17を充填するための溝19が形成されている(図1及び図2参照)。また、上記接着面の反対側の面には、回路体18が配索固定されるている(図1ないし図3参照)。

図1ないし図3において、シート本体16の溝19は、押圧を受けると変形するような溝であって、必要な量のシール剤17を充填することができる深さに形成されている。また、溝19は、本形態において、溝開口部分、溝中間部分、溝底部分の溝幅が全て同じとなるような断面コ字状に形成されている(この断面形状に限るものではない。これについては後述する)。このような溝19は、平面視略環状であって例えば開口部15の形状に合わせて形成されている。また、溝19は、当然であるが開口部15よりも大きく形成されている。

シート本体16における上記接着面の反対側の面には、回路体18が複数の抜け止め用凸部20によって保持固定されている。また、回路体18の形状に沿ってシート本体16の一部が密着し、これによって回路体18が保持固定されている。抜け止め用凸部20は、後述する加熱軟化させたシート素材43が切り欠き空間36に引き込まれるようにして食い込んだ後に形成される部分である。

シール剤17は、シール且つ接着剤としての機能を有するものであって、ここではブチルゴムが用いられている。このようなシール剤17は、上述の如く、シート本体16の溝19に充填されている。本形態においては、溝19の溝開口部分よりも低くなるように充填されている(図4(a)参照。充填方法は特に問わないものとする。ディスペンサーを用いれば作業効率が向上する)。シール剤17は、溝19の全周にわたって適量且つ均一に充填されている。尚、図4(b)に示される如く、シール剤17の上に剥離紙21を設けてもよいものとする。シール剤17は、ドアインナパネル14への取り付け時まで溝19に充填された状態に保持されている。

回路体18は、ドア11に配索される既知のワイヤハーネスであって、その端末には、既知のコネクタ22、22が設けられている。回路体18は、本形態において、複数の電線23を横一列に一体的に並べて形成したフラット電線が用いられている(これに限定するものではない。回路体18には分岐部分があってもよいものとする)。このような回路体18の配索固定は、シート本体16の真空成形と同時に、そのシート本体16に対して行われている。尚、シート本体16に対する回路体18の配索固定位置は任意であるものとする。また、回路体18の配索は任意であるものとする。すなわち、シート本体16とシール剤17とで車両ドア用防水シート12を構成してもよいものとする。

次に、図5ないし図15を参照しながらシート本体16を成形するための真空成形金型及び成形方法を説明する。尚、必要に応じて図1ないし図3も参照するものとする。

真空成形金型31は、シート本体16の成形に必要十分な大きさのベース型32を有している。ベース型32は、平坦な表面33を有する板状の部材であって、その表面33には、溝19を成形するための溝成形部分(図5参照)と、回路体18を成形と同時に配索固定するための回路体配索部分(図6及び図7参照)とが設けられている。

上記溝成形部分は、溝成形部34を有している。また、上記回路体配索部分は、回路体配索部35と複数の切り欠き空間36と複数の空気吸引穴37、38と収納用凹部39とを有している。溝成形部34は、平面視略環状の突起であって、本形態においては、開口部15の形状に合わせて形成されている。

回路体配索部35は、回路体18の幅と同等の幅、且つ適宜高さを有してベース型32の表面33に突設されている。また、回路体配索部35は、回路体18の配索経路に合わせて形成されている。このような回路体配索部35には、その回路体配索部35を分断するような切り欠き空間36が複数形成されている。

回路体配索部35の上面は、回路体18を載せるための面であって、平坦に形成されている。また、回路体配索部35の側面には、回路体18の位置決めをするための一対の回路***置決め部40、40が複数形成されている。回路***置決め部40、40は、円柱を半割にしたような形状に形成されている。回路***置決め部40、40は、回路体18の両側に位置してその回路体18のずれを阻止する機能を有している。

ベース型32には、切り欠き空間36に連通する空気吸引穴37が貫通形成されている。その空気吸引穴37は、回路体配索部35を分断した部分の範囲内に形成されている。一方、引用符号38で示される空気吸引穴もベース型32の適宜位置に複数個形成されている。空気吸引穴38は、溝成形部34の近傍にも複数形成されている。

収納用凹部39は、回路体18の端末部分41を収納するための部分であって、図示のような凹形状に形成されている。このような収納用凹部39は、シート本体16の成形時において回路体18の長尺な端末部分41の処理を容易にするために形成されている。収納用凹部39には、押さえ部42が設けられている。押さえ部42は、必要に応じて設けられるものであって、例えばピン形状に形成されている。

押さえ部42は、収納用凹部39に収納された端末部分41のはみ出しを規制するようになっており、収納用凹部39に収納された端末部分41に、屈曲による反力が生じたとしても、端末部分41を押さえ付けてベース型32の表面33からのはみ出しを阻止することができるようになっている。尚、押さえ部42に替えて収納用凹部39を覆うような蓋部材を設けてもよいものとする。

シート本体16を成形するための成形方法は、例えば以下で説明する第一工程と第二工程と第三工程と第四工程とを順に経るようになっている。

第一工程では、配索すべき回路体18を回路体配索部35の上面に載せる作業が行われる(図12参照)。この時、回路体18は、回路***置決め部40、40によってずれなく確実に回路体配索部35の上面に載せられる。尚、図8及び図12中の引用符号43はシート素材を示している。そのシート素材43は、合成樹脂製の柔軟性を有するシートであって、加熱されると軟化して、真空成形後には、シート本体16に成形されるようになっている(特に限定するものではないが、発泡剤を添加してなるような発泡体がシート素材として好ましいものとする)。第一工程が終了すると第二工程へ移行する。

第二工程では、例えば遠赤外線ヒーター等により予め加熱軟化させたシート素材43をベース型32の表面33に被せる作業が行われる(図9及び図13参照)。この時、加熱軟化させたシート素材43は、溝成形部34、及び回路体配索部35の上面に載せた回路体18を覆うように被せられる。第二工程が終了すると第三工程へ移行する。

第三工程では、シート素材43とベース型32の表面33との間の空気を複数の切り欠き空間36及び複数の空気吸引穴37、38を介して吸引する作業が行われる。この時、シート素材43とベース型32の表面33との間の空気を矢線方向(図10及び図14参照)に吸引すると、上記回路体配索部分においては、加熱軟化させたシート素材43が切り欠き空間36に引き込まれるようにして食い込み、且つ回路体18に密着して、その回路体18を保持固定する。加熱軟化させたシート素材43は、回路体18の形状に沿って成形される。シート素材43が十分に冷えると第四工程へ移行する。

第四工程では、真空成形金型31を上記空気の吸引方向に引き抜く、又は十分に冷えたシート素材43、すなわち、シート本体16を上記空気の吸引方向とは逆の方向に押し出す作業が行われる(図11及び図15参照)。これにより、シート本体16が成形される。

以上のように成形されたシート本体16の溝19にシール剤17を充填すると、本発明に係る車両ドア用防水シート12が形成される。そして、このように形成された車両ドア用防水シート12は、ドアインナパネル14の開口部15を覆うようにして取り付けられる。すなわち、車両ドア用防水シート12をドアインナパネル14に対して押し付け、且つ溝19の裏側を押圧すると、その溝19が押圧力により変形して(図16参照)、シール剤17が溝19から飛び出す。これにより、車両ドア用防水シート12とドアインナパネル14とが接着されて、車両ドア用防水シート12の取り付けが完了する。

以上、図1ないし図16を参照しながら説明してきたように、本発明の車両ドア用防水シート12は、シート本体16を真空成形法により成形したものであり、また、シール剤17を予めシート本体16に設けたものであり、さらには、ドアインナパネル14への取り付け時までシール剤17をシート本体16に設けた状態に保持し、取り付け時にシール剤17をドアインナパネル14側に出すようなものであることから、本発明の車両ドア用防水シート12をドアインナパネル14の開口部15を覆うようにして取り付ければ、例えばカーメーカー側での組み付け作業を簡単に行うことができる。すなわち、カーメーカーでは、従来のように接着剤等のシール剤をドア一枚一枚に設ける必要がなく、また、そのシール剤を設ける作業がないことからシール剤の位置を確認する必要もなく、その結果、作業を簡単に行うことができる。従って、カーメーカー側での組み付け作業性を向上させることができる。

尚、上述の形態において、シート本体16の成形と同時に回路体18の配索及び固定を行っていたが、次のような構造にして回路体の配索及び固定を行ってもよいものとする。図17は回路体配索部分の他の成形例を示す断面図、図18は図17の回路体配索部分の斜視図、図19は図17の回路体配索部分に回路体を配索した状態の斜視図である。
