本発明は、給水、給湯、ガス配管等に使用される樹脂管に関するものである。

【従来の技術】
近年、給配水配管、ガス配管分野においては、鋳鉄管系、塩ビ管系に代わってポリエチレン、ポリブテン製樹脂管を電気融着接合した配管系が使用されるようになってきた。この配管系の特徴として、耐食性に優れること、地震時の地盤変異に対して追随できる伸びを有していることが挙げられる。また、上記樹脂を使用した配管系においては、樹脂管と同材質で製造され、内面に電熱線を配した電気融着継手が用いられる。この接合方法においては、パイプを継手に挿入した後、電熱線に電流を流し、ジュール熱により溶融したパイプ外面および継手内面の樹脂が互いに溶融することにより接合が達成される。このようにして接合された配管系は、極めて信頼性が高いものとなる。

しかし有機溶剤で汚染された、あるいは汚染の可能性がある場所では、有機溶剤が樹脂管を浸透し内部の水質あるいはガスに悪影響を与えることが懸念される。このような有機溶剤の例として、ガソリン、灯油などの炭化水素化合物やトリクロロエチレン、パークレンなどの過去に半導体などの洗浄剤として使用されていた塩素系有機溶剤があげられる。前者は、ガソリンスタンド付近あるいはその跡地の土壌中に、後者は工場、クリーニング店付近あるいはその跡地の土壌中に残存していることが稀にある。これらの有機溶剤で汚染された土壌中に上記樹脂管を埋設した場合、有機溶剤が樹脂管を浸透して樹脂管の内部に達し、内部を流れる流体の性質(例えば水質)に悪影響を及ぼす。このような不具合を解消するために、汚染場所を大きく迂回して配管を埋設することが考えられるが、工事費の増大や工事期間の長期化を招くので、実用的ではない。

そこで、上記有機溶剤の浸透を抑制するために、ポリエチレン管の表面に耐溶剤浸透性に優れた樹脂をバリア層として設けることが考えられる。耐有機溶剤浸透性が高い樹脂としては、ナイロン6に代表されるポリアミド系樹脂、クラレ社製「エバール」、日本合成化学工業社製「ソアノール」で代表されるエチレンビニルアルコール共重合体、三井化学社製「バレックス」などのポリアクリロニトリル、ポリエステル樹脂などが知られている。また食品包装材の分野では、臭気の透過を抑制するために、ポリアミド、エチレンビニルアルコール共重合体、ポリアクリロニトリル、ポリエステルなどの耐有機溶剤浸透性に優れた樹脂からなるフィルムをポリエチレンあるいはポリプロピレン製フィルム間に挟み込んだラミネートフィルムが使用されている。従って、樹脂管に有機溶剤が浸透するのを抑制するために、上記食品包装材で実用化されている技術をそのまま適用することがまず考えられる。例えば特許文献1には、ポリエチレン管を線状低密度ポリエチレン、ポリエチレン、ナイロン、ポリエチレン、線状低密度ポリエチレンの順に積層された5層積層体からなり、100μmの厚さを有するスリーブで被覆した構造が提案されている。

【発明が解決しようとする課題】
しかしながら、樹脂配管系においては、食品包装材とは異なり充分且つ長期にわたる信頼性(バリア性能)が必要であり、また使用環境も異なったものである。しかるに、特許文献1に記載されているように厚さが100μmのスリーブ(ラミネートフィルム)でポリオレフィン系樹脂パイプを被覆しただけでは、ポリオレフィン系樹脂のみで構成される単層管よりも有機溶剤の透過を抑制する効果を高めることはできるものの、実用上充分な抑制効果が得られないという問題がある。また埋設配管においては、その製品寿命は20年以上を要求されるが、特許文献1に記載された構造では、その抑制効果は、長期にわたって維持されるものではないと推察される。すなわち、優れた耐有機溶剤浸透性を有する樹脂は、有機溶剤の透過を抑制する反面、吸水しやすい性質があり、吸水後は、そのバリア性能は著しく低下するだけでなく伸びの低下をもたらす。例えば、エチレンビニルアルコール共重合体の場合、乾燥状態と吸湿状態とでは、気体透過性は著しく異なり、吸湿状態での透過性は、乾燥状態のそれに比べて10乃至100倍にもなる。食品用ラミネートフィルムにおいては、その欠点を吸水性の少ないポリエチレン等で耐有機溶剤浸透性に優れる樹脂をサンドウイッチすることにより補っているが、食品包装材として使用されるポリエチレンフィルムの厚さは、通常数10μm程度である。しかるに、配管系においては、樹脂管の内部には水が流れる場合があり、また樹脂管が埋設された土壌中では、水分が多いので、この程度の厚みでは、短期間にバリア性能の低下を引き起こすことは直ちに予測される。

【課題を解決するための手段】
本発明者らは、上記課題を解決する手段を追求した結果、多層管の外層(被覆層)の厚みが耐溶剤浸透性の持続期間に密接に関係することを知見し、本発明に到達した。
すなわち本発明の多層樹脂管は、ポリオレフィン系樹脂からなる主要層と、120μm以上の厚さを有するポリオレフィン系樹脂からなる被覆層と、前記主要層と被覆層との間に介在された耐有機溶剤透過性に優れる樹脂からなる中間層を有すること特徴とするものである。耐溶剤浸透性は、ポリオレフィン系樹脂からなる被覆層の厚さに比例して持続するので、その厚さが120μm以上であると、実用上十分な長期間にわたって高い耐溶剤浸透性を得ることができる。

図1に示す多層樹脂管は、ポレオレフィン系樹脂からなる主要層3とその内面に形成された耐有機溶剤性に優れた樹脂からなる中間層2と最内層のポレオレフィン系樹脂からなる被覆層1を有する。この多層構造体において、耐有機溶剤性に優れた樹脂からなる中間層2がポレオレフィン系樹脂で形成されかつ120μm以上の厚さを有する被覆層1で覆われているので、長期に亘って耐有機溶剤浸透性を維持することができる。

主要層3を形成するポリオレフィン系樹脂は、現行の樹脂管と同様にポリエチレン、ポリプロピレン、ポリブテンのうちから選択されることが好ましい。ポリエチレンのうちでは、機械的強度が高い高密度ポリエチレンが好ましい。

中間層2を形成する耐有機溶剤浸透性に優れる樹脂は、エチレンビニルアルコール共重合体、ポリアミド、ポリエステル、ポリアクリロニトリルの中から選ばれる1種あるいはこれらの2種以上を混合した樹脂であることが好ましい。ポリアミド樹脂としては、ナイロン6、ナイロン66、ナイロン12などがあるが、価格及び耐有機溶剤浸透性の点でナイロン6が好適である。ここで有機溶剤及びプラスチックの溶解パラメータ(SP値:MJ/m3)1/2)を例示すると、トルエンは18.2、トリクロロエチレンは19.0であり、ポリエチレン及びポリプロピレン2は16.6、ナイロン6は22.5、ナイロン66は27.8、ポリアクリロニトリルは26.1であり、中間層を形成する樹脂は、耐有機溶剤浸透性に優れていることがわかる。エチレンビニルアルコール共重合体は、通常29〜47mol%のエチレン量を有するが、エチレン量は少ないほど有機溶剤に対するバリア性は高くなるが、吸湿率が増加するので、本発明の中間層に使用する場合、エチレン量が30〜45mol%の範囲にあるエチレンビニルアルコール共重合体を用いることが好ましく、32〜38mol%の範囲がより好ましい。中間層2の厚みは、主要層の管径(管の肉厚)に応じて選定されるが、薄いと耐有機溶剤浸透性が低下し、厚すぎると価格高となるので、数10〜100μmの範囲とすることが望ましい。

被覆層1を形成するポリオレフィン系樹脂は、ポリエチレン、ポリプロピレン、ポリブテン、接着性ポリオレフィン系樹脂のうちから選択されることが好ましい。ポリエチレン、ポリプロピレン及びポリブテンは、現行の樹脂管に使用されている実績があるので、耐溶剤浸透性を長期に亘って維持できると考えられる。また、接着性ポリオレフィン系樹脂は、接着剤として使用されている、水蒸気透過性が低い樹脂であることから、本発明の多層樹脂管に適用して耐有機溶剤浸透性を長期に亘って維持できると考えられる。

上記のポリオレフィン系樹脂は、疎水性であるため水蒸気の透過が少ない材料であるが、長期的に見れば水蒸気の透過は、ゼロではない。各種樹脂の透湿度(g/m2・24hr、厚さ25μm;40℃、90%R.H.)は、例えば高密度ポリエチレンは22、ポリプロピレンは22〜34であり、ポリアクリロニトリルの20よりは高いが、エチレンビニルアルコール共重合体の30、ポリアミド6の240〜360よりも低い。そこでポリオレフィン系樹脂(例えばポリエチレンフィルム)の透湿度から、ポリオレフィン系樹脂中の水蒸気の拡散係数を算出した結果、おおよそ10−12m2/日であることが確認された。この拡散係数から20年間に拡散する距離は以下の式により算出される。

上式により20年間にポリオレフィン系樹脂を水蒸気が透過する距離は、約120μmと算定される。そしてプラスチックフィルム中の水蒸気濃度勾配が一定の時、透過水蒸気量は時間と直線関係になるので、被覆層の厚さを120μm以上にすれば、理論的に長期に亘って耐有機溶剤浸透効果を維持することが可能となる。
水蒸気の透過性(透湿度)は、JIS Z 0208に記載された方法(カップ法)に準じて測定される。すなわちプラスチックフィルムを挟む両側の空間に一定の水蒸気圧差をつくり高水蒸気圧側(相対湿度90%)から低水蒸気圧側(吸湿剤により乾燥状態に保つ)へ24hにこのフィルムを透過する水蒸気の量(g)をその材料/m2あたりに換算した値(g/m2・24h)で表される。

図1及び図2に示す多層樹脂管の耐有機溶剤浸透性は、例えば図3に示す評価装置により測定される。図3の評価装置は、一対のガラス製セル4の間に試料(多層樹脂フィルム)5を介装した基本構造を有する。試料5は、図4に示すように接着層11を介して接合された高密度ポリエチレンフィルム(主要層に相当)8と低密度ポリエチレン(被覆層に相当)10との間にエチレンビニルアルコール共重合体フィルム(中間層に相当)9を封入した構造を有する。この評価装置によれば、一対のガラス製セル4の間に試料5をセットし、一方のセルに純水(水道管における水道水に相当)を充填して水相6とし、他方のセルに有機溶剤の水溶液(汚染土壌に相当)を充填して有機溶剤相7とすることにより、有機溶剤が樹脂フィルムの内部に浸入し、内部を拡散し、純水側に達するので、所定時間ごとに純水中の有機溶剤濃度を測定することにより、バリア性能を評価することができる。

【実施例】
(実施例1)
厚さ1mmの高密度ポリエチレン(ソルベー社製TUB124)のシートの上に、厚さ20μmのエチレンビニルアルコール(クラレ社製エバールFタイプ、エチレン量32mol%)を載せ、さらにその上から厚さ150μmの低密度ポリエチレン(出光石油化学社製モアテック0128)をエバールからはみ出している高密度ポリエチレンに熱融着させることにより図4に示す試料を作成した。ポリエチレンの透湿を加速するため、この試料を80℃の水中に30分浸漬した後、図3に示す評価装置で溶剤浸透性を評価した。有機溶剤として3mg/Lのトリクロロエチレン水溶液を用い、150μmの低密度ポリエチレン側を有機溶剤側になるように装置にセットして、トリクロロエチレンの透過が定常状態に達した後の10日あたりの透過量を測定した。純粋中の有機溶剤濃度はHS−GC−MS(ヘッドスペースガスクロマトグラフ質量分析計)で測定した。接液面積は、177mm2(15mmφ)とし、温度は25±25℃とした。
