【発明の属する技術分野】
本発明は、2台のプレス間でワークをリフト・ダウン方向に移動させるリフト軸駆動手段と、アドバンス・リターン方向に移動させるフィード軸駆動手段を有するフィーダを備えるタンデムプレスラインの異常処理システムに関するものである。

【従来の技術】
従来、複数台のプレスをワーク搬送方向に一列に配置してワークに対して順次加工を行う、所謂タンデムプレスラインにおいて、互いに隣接するプレス間におけるワーク搬送方法としては、ロボット方式またはローダ・アンローダ方式が知られている。ここで、ロボット方式とは、隣接するプレス間に多関節型のハンドリングロボットを設置し、このハンドリングロボットにより前工程のプレスからワークを搬出するとともに、このワークを次工程のプレスに搬入するようにしたものである。これに対してローダ・アンローダ方式とは、プレス本体の上流側側面と下流側側面とにそれぞれリンク構造のローダおよびアンローダをそれぞれ設けるとともに、上流側のアンローダと下流側のローダとの間にシャトル台車を設け、プレス本体に対するワークの搬出および搬入をそれぞれアンローダおよびローダで行い、次工程へのワークの搬送をシャトル台車にて行うようにしたものである。

しかし、これら従来方式においては、上流側および下流側の各プレスのそれぞれの断続的な動きに追従させてワークを搬送する必要があり、しかもワーク搬送時に金型等との干渉が生じないようにする必要があることから、ワークのハンドリング速度を高速化できず、生産速度の向上に限界があるという問題点がある。さらに、ロボット方式の場合には、搬送軌跡をティーチングするのにそのティーチングが困難で、かつ長時間を要するという問題点があり、ローダ・アンローダ方式の場合には、シャトル台車を隣接するプレス間に設置する必要があることから、装置が大掛かりになって大きな設置スペースが必要になるという問題点がある。

これらの問題点を解消するために、本出願人は、ワーク搬送軌跡のティーチングが短時間で容易にでき、しかもワーク搬送速度を高速化できるタンデムプレスラインのワーク搬送方法および搬送装置を先願発明として既に提案している(特願2001−400849号)。この先願発明のワーク搬送装置は、ワーク搬送方向と平行に上下動自在なリフトビームを設けるとともに、このリフトビームの長手方向に沿って移動自在なキャリアおよびサブキャリアを設け、左右一対のサブキャリア間にワーク保持手段を有するクロスバーを設けた構成を備えたものとされている。

ところで、前記先願発明にて提案されたようなタンデムプレスラインにおいて、ワーク搬送装置(フィーダ)はプレススライドの動きに同期して運転され、このフィーダのワーク保持手段等とプレスの金型とが干渉しないように、フィーダは所定のモーション軌跡を描いて運動するように構成されている。そして、フィーダの運転中にそのサーボ駆動系に異常が発生すると、ハードロジックによりそのサーボ駆動系とサーボモータとが切り離されてそのサーボモータにダイナミックブレーキがかけられ、フィーダがその場で非常停止される。また、プレススライドについても、フィーダの異常検出によりブレーキがかけられて、フィーダとは独立して停止動作がなされる。

【発明が解決しようとする課題】
しかしながら、前述のようにフィーダの異常発生時にプレススライドとフィーダとが同時に非常停止できれば問題はないが、実際にはフィーダに比べてプレススライドの慣性力の方が大きくその惰走距離が長いために、フィーダが先に停止し、プレススライドが遅れて停止することになる。このとき、フィーダの非常停止位置によっては、プレススライドがフィーダに干渉する可能性があり、この干渉によって非常に高価なプレス金型もしくはフィーダを破損させてしまったり、あるいは損傷を与えてしまうという問題点がある。

特に、この種のタンデムプレスラインにおいては、フレキシビリティの向上を図るためにプレス間ピッチを長くする必要があり、それに応じてフィーダによるワーク搬送速度(ライン速度)を速くすることが要求されてきており、前述のようなプレスとフィーダとの干渉の可能性が高くなっている。

本発明は、このような事情に鑑みてなされたもので、運転中の異常発生時に、その異常発生部位等に応じて適正に停止処理を実行することにより、フィーダとプレスとが干渉するのを確実に防止することのできるタンデムプレスラインの異常処理システムを提供することを目的とするものである。

【課題を解決するための手段および作用・効果】
前記目的を達成するために、本発明によるタンデムプレスラインの異常処理システムは、
2台のプレス間でワークをリフト・ダウン方向に移動させるリフト軸駆動手段と、アドバンス・リターン方向に移動させるフィード軸駆動手段とを有するフィーダを備えるタンデムプレスラインの異常処理システムであって、
(a)前記フィーダの異常発生時に、その異常発生部位が前記リフト軸駆動手段もしくはフィード軸駆動手段のうちのいずれの部位であるかを判定するとともに、前記プレスとフィーダとが干渉する干渉領域にあるか否かを判定する異常判定手段および、
(b)この異常判定手段による判定結果に基づき、前記異常発生部位および前記フィーダの現在位置に応じてプレスおよびフィーダの適正な停止処理を選択して実行する停止処理制御手段
を備えることを特徴とするものである。

本発明においては、タンデムプレスラインの運転中にフィーダに異常が発生したことが検知されると、異常判定手段によってその異常発生部位が前記フィーダにおけるリフト軸駆動手段もしくはフィード軸駆動手段のうちのいずれの部位であるかが判定され、さらにその判定された部位が、プレスとフィーダとが干渉する干渉領域にあるか否かが判定される。そして、異常発生部位に応じて、さらには干渉領域にあるか否か、言い換えればフィーダの現在位置に応じて、停止処理制御手段によってプレスおよびフィーダの適正な停止処理が選択されてその処理が実行される。こうして、プレスとフィーダとが干渉する干渉領域にあるときには、フィーダをその干渉領域から非干渉領域へスムーズに退避させることができ、非常停止時にプレススライドが下降動作中であってもプレス金型とフィーダとが干渉するのを確実に回避することができる。また、前記干渉領域にない場合でも、異常発生部位に応じた適正な処理が実行されてプレス金型とフィーダとが干渉するのを確実に回避することができる。

本発明において、前記停止処理は、前記プレスの非常停止処理、前記リフト軸駆動手段もしくはフィード軸駆動手段に対するブレーキ作動による停止処理、前記フィード軸駆動手段をフリーランさせた後のブレーキ作動による停止処理および前記フィード軸駆動手段の待機点まで移動させた後のブレーキ作動による停止処理を含むものであるのが好ましい。

【発明の実施の形態】
次に、本発明によるタンデムプレスラインの異常処理システムの具体的な実施の形態について、図面を参照しつつ説明する。

図1には本発明の一実施形態に係るタンデムプレスラインの正面図が、図2にはその側面図がそれぞれ示されている。また、図3には前記タンデムプレスラインに用いられるワーク搬送装置の正面図が、図4にはそのA−A断面図がそれぞれ示されている。

本実施形態のタンデムプレスライン1は、相互に所定間隔を有して上流側(図の左側)から下流側へ向けて直列に配置される複数台(本実施形態では4台)のプレス2,3,4,5と、最上流側のプレス2の上流側に配される材料搬入装置6と、最下流側のプレス5の下流側に配される製品搬出装置7と、前記材料搬入装置6上のワーク8(図3、図4参照)を第1番目のプレス2の加工ステーションに搬送するワーク搬送装置9と、互いに隣接するプレス2,3,4,5の各加工ステーション間でワーク8の受け渡し(搬出・搬入)を行うワーク搬送装置10,11,12と、第4番目のプレス5の加工ステーションから前記製品搬出装置7上へワーク8を搬送するワーク搬送装置13を備えて構成されている。

前記各プレス2,3,4,5は、本体フレームとしてのアプライト14と、このアプライト14の上方に配されて駆動力伝達機構が内蔵される上部フレーム15と、前記アプライト14に上下動自在に支承され、前記駆動力伝達機構を介して上下動されるスライド16と、このスライド16に対向配置されてベッド17上に設けられるボルスタ18とを備え、スライド16の下端に装着される上金型と、ボルスタ18の上端に装着される下金型とによってワーク8に加工がなされるように構成されている。

次に、前記ワーク搬送装置9〜13の詳細構造等について説明する。なお、これら各ワーク搬送装置9〜13の基本構成は略同様であるので、以下、代表例として、プレス2,3間に配されるワーク搬送装置(以下、「フィーダ」という。)10の構成等を中心に説明することとする。

図2、図4に示されるように、フィーダ10は、ワーク搬送方向の左右両側に互いに離間して配される一対のリフトビーム19,19を備えている。このリフトビーム19の上部には、アプライト14に沿うように上方へ向けて延設されるロッド20が取着されている。一方、アプライト14の上部には支持部材21を介してリフト軸サーボモータ(リフト軸駆動手段)22が装着され、このサーボモータ22の出力軸に取り付けられるピニオンが前記ロッド20に刻設されるラックに噛合することで、サーボモータ22の正逆回転によってリフトビーム19が昇降動されるようになっている。ここで、前記リフト軸サーボモータ22は、後述するコントローラ31からの制御信号により予め設定されたフィーダモーションに基づき制御される。

左右の各リフトビーム19には、そのリフトビーム19を下方から抱持するように断面略U字形状のキャリア(メインキャリア)23が配され、このキャリア23がリフトビーム19の長手方向に沿って移動できるようにされている。そして、図4に示されるように、前記リフトビーム19の両外側面とそれに対向するキャリア23の内側面との間には、キャリア23をリフトビーム19に沿って移動させる移動手段としての一対のリニアモータ24が配されている。また、前記リフトビーム19の上部両外側面とそれに対向するキャリア23の内側面との間および、前記リフトビーム19の下面とそれに対向するキャリア23の底面との間にはそれぞれリニアガイド25が配され、これら3点支持のリニアガイド25によってリフトビーム19に対するキャリア23の移動動作が案内されるように構成されている。ここで、前記リニアモータ24は、リフトビーム19の両側面に搬送方向(長手方向)に沿って配されるマグネット24aと、このマグネット24aに対向するキャリア23の内側面に搬送方向(長手方向)に沿って配されるコイル24bとより構成され、このコイル24bを有するアーマチャ(キャリア23)が、マグネット24aを有するステータ(リフトビーム19)上に作られる磁場の変化によって直線的に移動するようにされている。

さらに、前記キャリア23の下部には、所要長さのベースプレート23aがワーク搬送方向に沿うように延設され、このベースプレート23aに沿ってサブキャリア26が移動できるようにされている。このサブキャリア26の移動手段は、前記ベースプレート23aの下面に搬送方向に沿って配されるマグネット27aと、このマグネット27aに対向するサブキャリア26の上面に配されるコイル27bとよりなるリニアモータ27により構成されている。また、前記ベースプレート23aの両側下面とそれに対向するサブキャリア26の上面との間にはそれぞれリニアガイド28が配され、これらリニアガイド28によってキャリア23に対するサブキャリア26の移動動作が案内されるように構成されている。そして、互いに対向する一対のサブキャリア26,26間はクロスバー29により連結され、このクロスバー29の下面に複数個のバキュームカップ30が装着されて、これらバキュームカップ30によってワーク8が吸着されるようになっている。ここで、前記リニアモータ(フィード軸駆動手段)24,27は、後述するコントローラ31からの制御信号により予め設定されたフィーダモーションに基づき制御され、これによって、リフトビーム19に対するキャリア23の搬送方向に沿う移動動作およびキャリア23に対するサブキャリア26の搬送方向に沿う移動動作が制御される。

このように構成されているフィーダ10においては、リフト軸サーボモータ22の駆動によってリフトビーム19を昇降動させることで、キャリア23、サブキャリア26およびクロスバー29を介してバキュームカップ30を昇降動させることができる。また、リニアモータ24の駆動によってキャリア23をリフトビーム19の長手方向に沿って移動させ、リニアモータ27の駆動によってサブキャリア26をキャリア23の移動方向にオフセットさせることで、クロスバー29およびバキュームカップ30をワーク搬送方向に移動させることができる。こうして、上下方向および/または搬送方向の2つの直交する駆動軸位置を制御することにより、バキュームカップ30の移動軌跡、言い換えればワーク8の搬送軌跡を制御することができる。

各フィーダの昇降(リフト−ダウン)動作および搬送(アドバンス−リターン)動作は、そのフィーダにより搬送されるワーク8と金型等との干渉を避けるために、図5に示されるように、予めコントローラ31において設定されるストロークとタイミング、すなわちフィーダモーションに基づき前記リフト軸サーボモータ22およびリニアモータ24,27が制御されることによりなされる。本実施形態において、前記フィーダモーションは、フィード軸方向(搬送方向)およびリフト軸方向(上下方向)の二次元モーションとされており、各軸(フィード軸およびリフト軸)毎に設定されたプレス角度に対する軸位置指令値に基づき決定される。本実施形態のフィーダモーションによれば、ワーク8は吸着点Pにて上流側のプレス2の加工ステーションの下型内より吸着されてリフト(L)軸方向に持ち上げられた後、下流側のプレス3の加工ステーションの下型上までフィード(F)軸方向に搬送され、この下型内に入れるためにリフト軸方向に下げられて解放点Qにてワークの吸着が解放される。次に、フィーダ10は、上流側プレス2の加工ステーションに戻るために一旦上方へ持ち上げられてリターン方向に移動された後、やや下降位置にある待機点Rを通って再度上昇および下降されて吸着点Pに戻され、1サイクルが終了する。

上流側のプレス2および下流側のプレス3にはそれぞれエンコーダ(プレス角度検出器)32,33が設けられ、これらエンコーダ32,33により各プレス2,3のプレス角度(クランク角)が検出され、この検出値がコントローラ31に入力されるようになっている。具体的には、前記エンコーダ32,33は、クランク角の角速度に対応した数のパルス信号を検出し、この検出されたパルス信号の数がコントローラ31内のアップダウンカウンタに加えられることにより、このアップダウンカウンタにより前記クランク角に対応するパルス信号数が計数される。なお、前記アップダウンカウンタは、クランク軸が1回転する毎にその計数値が元の値になるように設定されている。

また、前記コントローラ31には、所定の速さでクランク角の数値を進めたり戻したりする機能を内蔵している。この機能は、上流側および下流側の各プレス2,3に配されるエンコーダ32,33と同様、フィーダ10の昇降動作および搬送動作を制御するためのものであることから、仮想プレス角度検出器(もしくは仮想カム)34と称することができる。なお、この仮想カム34は、クランク角の数値を速めたり戻したりすることができ、速度を一定にすることも可変にすることも可能である。

前記コントローラ31は、前記エンコーダ32,33からの入力情報および仮想カム34に基づき所要の演算を実行し、その演算結果に基づき各サーボアンプ(サーボドライバ)35,36,37,38に指令値を出力し、これによってフィーダ10の各リフト軸サーボモータ22およびリニアモータ24,27を制御する。また、前記リフト軸サーボモータ22およびリニアモータ24,27には、それらモータの速度を検出する速度センサとそれらモータの現在位置を検出する位置センサ(いずれも図示せず)が付設され、これら速度センサにより検出される速度信号および位置センサにより検出される位置信号がコントローラ31に入力されることにより各サーボアンプ36,37に速度フィードバックと位置フィードバックがかけられるようになっている。

次に、本実施形態におけるフィーダ10(フィーダ9,11,12,13についても同様)の制御態様について説明する。

まず、上流側のプレス2からのワーク8の搬出に際して、このプレス2のスライド16が下死点を過ぎて上昇工程に入る所定のプレス角度範囲においては、このプレス2に付設されたエンコーダ32からの信号に基づき、コントローラ31より各サーボアンプ35〜38に制御信号が出力され、フィーダ10はプレス2の動きに同期(追従)するように、リフトビーム19の昇降動作と、キャリア23およびサブキャリア26のフィード方向への移動動作とによって、バキュームカップ30をその加工ステーションの下型内へ移動させてワーク8を保持した後、その下型内からワーク8を搬出する動作を実行する(上流側プレスとの同期区間)。

次いで、この同期区間が終了した後、言い換えれば前記所定のプレス角度範囲を脱した後であって、次の下流側のプレス3との同期区間の開始点に至るまでの区間(自走区間)においては、前記仮想カム34からの信号に基づき、コントローラ31より各サーボアンプ35〜38に制御信号が出力される。より詳細には、前記自走区間は、下流側のプレス3との同期駆動に入る前の準備区間とされ、この下流側のプレス3に付設されたエンコーダ33からの信号と、前記仮想カム34との偏差に基づき、その偏差を徐々に小さくするように各サーボアンプ35〜38が制御される。こうして、上流側および下流側の各プレス2,3がそれぞれ独立した速度で運転されていたとしても、フィーダ10の運転速度を前記準備区間において次のプレス3の運転速度に徐々に合わせることができるので、フィーダの動きをよりスムーズに制御することができ、かつラインスピードを向上させることができる。また、上流および下流の各プレス2,3がそれぞれ位相差を有して運転されたとしても前記準備区間においてフィーダの動きを調整することで対応可能である。

この後、前記自走区間の終了後のプレス角度範囲においては、今度は下流側のプレス3に付設されたエンコーダ33からの信号に基づき、コントローラ31より各サーボアンプ35〜38に制御信号が出力され、フィーダ10はプレス3の動きに同期(追従)するように、リフトビーム19の昇降動作と、キャリア23およびサブキャリア26のフィード方向への移動動作とによって、バキュームカップ30はその加工ステーションの下型内へワーク8を搬入する(下流側プレスとの同期区間)。

なお、ワーク8を下流側のプレス3の下型内へ搬入した後のリターン工程についても、前述のフィード方向へのワーク8の搬送と略同様にして、下流側プレス3との同期区間の後、自走区間(待機点Rを含む)を経て、上流側プレス2との同期区間に入るという制御が実行される。

次に、本実施形態のタンデムプレスライン1において、その運転中にフィーダ10に異常が発生した場合にその異常処理を行う異常処理システムについて説明する。

前記コントローラ31内には、エンコーダ32,33からの入力信号および仮想カム34に基づき、予め設定されたモーションデータ毎に、0°〜360°のフィーダ角度に対するフィーダ工程に係るテーブル(以下、「フィーダ工程テーブル」という。)が記憶されている(表1および図6参照)。なお、本実施形態では、アドバンス工程がAdv前半、Adv中間およびAdv後半の3工程で、リターン工程がRet1前半、Ret1後半、Ret2前半およびRet2後半の4工程の計7工程からなるフィーダモーションが例示されている。

また、前記コントローラ31内には、エンコーダ32,33からの入力信号および仮想カム34を監視することで、フィーダ10に重度の異常が発生したことを判定し、かつその異常発生部位がリフト軸駆動手段(リフト軸サーボモータ22およびその駆動系)およびフィード軸駆動手段(リニアモータ24,27およびその駆動系)のいずれの部位であるかを判定する異常判定手段が設けられている。ここで、この異常判定手段は、前記フィーダ工程テーブルを参照することで、発生した異常がいずれのフィーダ工程であるかについても判定する。

さらに、前記コントローラ31内には、前記異常判定手段による判定結果に基づき、異常発生部位およびフィーダ10の現在位置に応じてプレス2,3およびフィーダ10の適正な停止処理を実行する停止処理制御手段が設けられている。

以下、これら異常判定手段および停止処理制御手段を含むコントローラ31による異常処理フローを図7に示されているフローチャートにしたがってより具体的に説明する。なお、このフローは、当該タンデムプレスライン1を断続運転する際のフィーダの異常処理フローについて、異常発生部位がリフト軸駆動手段およびフィード軸駆動手段である場合のみを抽出して示すものであるが、その他の異常発生部位(フィーダコントローラ、プレスコントローラ等)に関しても同様にしてその発生部位毎に所定の停止処理が実行される。

S1:異常判定手段によって異常発生部位がリフト軸駆動手段であるか否かを判定する。
S2:リフト軸駆動手段に異常が発生している場合には、次に、異常が発生しているフィーダ工程がリターン1(Ret1)工程の前半であるか否かを判定する。なお、このリターン1工程の前半においては、フィーダ10が下流側のプレス3の金型内にワークを供給した後に退避しようとして上昇する途上にあり、一方プレス3のスライド16はワークを加工しようとして下降途上にあるため、これらフィーダ10とスライド16とは最も干渉の危険性の高い状況にある。

S3:ステップS2の判定において、リターン1(Ret1)工程の前半であるときには、前述のように干渉する危険性が極めて高いため、上流側および下流側の各プレス2,3を非常停止させるとともに、リフト軸駆動手段をダイナミックブレーキ(DB)停止させ、その他の軸(フィード親軸およびフィード子軸)についてはサイクル停止させる。このような停止処理によって、フィーダ10を干渉領域から確実に退避させて待機点Rで停止させることができる。ここで、ダイナミックブレーキ停止とは、サーボモータ(ここではリフト軸サーボモータ22)とブレーキユニットとの間に介挿されるマグネットコンタクタをON作動させてサーボモータにブレーキをかけて停止させる処理である。また、サイクル停止とは、リターン方向に待機点Rまで移動して停止させる処理である。なお、フィード親軸とはメインキャリア23をリニアモータ24にて移動させる移動軸(フィード軸)を指し、フィード子軸とはサブキャリア26をリニアモータ27にて移動させる移動軸(フィード軸)を指す。

S4:一方、ステップS2の判定において、リターン1(Ret1)工程の前半でないときには、干渉の可能性が低いため、上流側および下流側の各プレス2,3を非常停止させるとともに、リフト軸駆動手段をダイナミックブレーキ(DB)停止させ、その他の軸(フィード親軸およびフィード子軸)についてはサーボ急停止(サーボ制御を行いながら停止処理)させる。

S5:ステップS1の判定において、リフト軸駆動手段の異常でない場合には、次に、異常発生部位がフィード親軸(メインキャリア23の駆動系統)であるか否かを判定する。
S6:フィード親軸に異常が発生している場合には、次に、異常が発生しているフィーダ工程が干渉の可能性の高いリターン1(Ret1)工程の前半であるか否かを判定する。

S7:ステップS6の判定において、リターン1(Ret1)工程の前半であるときには、次に、プレス3が最大SPM(生産速度)の90%以上の高速で運転されているか否かを判定する。

S8:プレス3が最大SPMの90%以上の高速で運転されているときには、上流側および下流側の各プレス2,3を非常停止させるとともに、フィード親軸をフリーランさせ、その他の軸(リフト軸およびフィード子軸)についてはサイクル停止させる。ここで、フリーランとは、フィード親軸のリニアモータ24をサーボアンプ36から切断するとともに、ブレーキユニットからも切断してトルクフリー状態にする処理をいう。こうすることで、リニアモータ特有のフリーランを利用して非常停止時に干渉領域から確実にフィーダ10を脱出させることができる。なお、このようなフリーランの処理を行う理由は、プレスが高速運転されているときには後述する片肺運転を行うだけのトルクを有していないためである。
