本発明は、コネクタを介して光ファイバを他の光学部材に接続するための光デバイスおよびこの光デバイスの製造方法に関し、特に、複数の光ファイバを支持する光ファイバユニットと、光ファイバに対応する光学素子を支持する光学ユニットとに分離された光デバイスおよびこの光デバイスの製造方法に関する。

【従来の技術】
従来、光ファイバを用いた光通信では、例えば、情報伝送路である光路を切り換えるための光スイッチや、光ビームを減衰させるためのアッテネータ等の光デバイスが用いられている。

この種の光デバイスは、1本または複数の光ファイバと、この光ファイバに対応して設けられる各種光学素子と、これら光ファイバおよび光学素子を支持する支持基板と、この支持基板を収容する筐体とを備えて構成されている。この光デバイスは、筐体から外方に引き出された光ファイバの一端が、外部コネクタ等の他の光学部材に、融着加工や、コネクタを介して光学的に接続されている。

また、従来の他の光デバイスとしては、光ファイバを埋設したフェルールの一端が筐体の外方に引き出され、このフェルールの一端が、筐体に設けられた筒状部内のスリーブに支持された構成が開示されている(例えば、特許文献1参照。)。そして、この従来の光デバイスは、フェルールの一端が、スリーブを介して外部プラグ等に光学的に接続されている。

【発明が解決しようとする課題】
近年、光デバイスによる光通信では、波長多重通信に対応するように高密度化や、小型化、薄型化を図ることが要望されている。さらに、光デバイスには、Telcordia規格GR−1221に準拠した信頼性が求められており、特に温度85℃、湿度85%の高温多湿の環境下で使用された場合の動作信頼性が要求されている。

ところで、上述した従来の光デバイスは、光ファイバが、フェルールやスリーブを介して外部プラグ等に光学的に接続されているため、着脱時の外力が、フェルールを介して光ファイバに負荷されてしまう(例えば、特許文献1参照。)。このため、この従来の光デバイスは、光ファイバの光軸等が変化したり、光ファイバを支持する支持基板等を破損したりする虞があり、動作信頼性が乏しいという不都合があった。

また、この従来の光デバイスは、フェルールやスリーブを備えているため、筐体が大型化してしまい、使用環境の温度変化に伴う熱膨張の影響が大きいという不都合があった。さらに、この従来の光デバイスは、光ファイバを収容するフェルールが筐体に固定された構造であるため、筐体等が熱膨張した際に、光ファイバの光軸方向に圧縮力や張力等の外力が加わることで、光ファイバの光軸が変動してしまうという問題もあった。

また近年、光デバイスにMEMS(マイクロ・エレクトロ・メカニカル・システム)技術が適用されており、いわゆるマイクロマシン構造の従来の光デバイスでは、光ファイバを支持する支持基板上に、ミラー等の光学素子が一体に設けられている。この種の光デバイスは、シリコンからなる支持基板上に、各種光学素子を有する光学ユニットと、光ファイバを支持する光ファイバユニットとがそれぞれ一体に形成されている。また、この光デバイスが備える光ファイバは、挿入損失の低減を図るため、光学ユニットの臨む端面に、光ビームの反射を防止するための傾斜面を形成し、この傾斜面にAR(Anti Reflection Coating)コート処理を施す必要がある。

そして、従来の光デバイスの製造方法では、光学ユニットおよび光ファイバユニットがそれぞれ一体に設けられた比較的大きな支持基板を取り扱うことが困難であるため、光ファイバ単体で研磨加工によって傾斜面が形成され、ARコート処理が施された後に、光ファイバが支持基板上に固定されている。

このような光デバイスでは、光通信の高密度化を図るために、複数の光ファイバを備える構成が考慮されている。

しかしながら、複数の光ファイバを備える構成の場合には、複数の光ファイバを支持基板に固定する前に、光ファイバごとに研磨加工およびARコート処理を施すことが必要になる。また、複数の光ファイバを支持基板にそれぞれ固定する際には、複数の光ファイバの各端面を揃えて位置決めして、支持基板上に固定することになる。さらに、複数の光ファイバを備える構成の場合には、複数の光ファイバの傾斜面の傾斜角を揃えることも必要になる。

したがって、従来の光デバイスの製造方法では、複数の光ファイバを備える構成の場合、加工工程数等が多くなるとともに組立作業が煩雑化し、各光ファイバの組立精度を向上させることが困難であった。また、従来の製造方法では、各光デバイスごとの組立精度のバラツキを抑えることも困難であり、光デバイスの製造コストを低減する上で不都合があった。

また、従来の光デバイスの製造方法では、支持基板上に光ファイバを接着材によって接合した際に発生するガスによって、光ファイバの端面のARコートが汚損されてしまう問題があった。

さらに、従来の光デバイスの製造方法では、光学ユニットに対する光ファイバの光軸の位置を調整することが困難であったため、光ファイバの組立精度を向上する必要があった。

そこで、本発明は、筐体内に複数の光ファイバをコンパクトに収容して、光デバイス全体の小型化および薄型化を図るとともに、高温多湿の環境下での動作信頼性を向上することができる光デバイスおよび光デバイスの製造方法を提供することを目的とする。

【課題を解決するための手段】
上述した目的を達成するため、本発明に係る光デバイスは、複数の光ファイバと、これら複数の光ファイバを収容する筐体と、複数の光ファイバの一端に設けられこれら複数の光ファイバを他の光学部材に光学的に接続するためのコネクタとを備える。そして、コネクタは、筐体の外周部に固定されて設けられる。

以上のように構成した本発明に係る光デバイスは、筐体内に複数の光ファイバが設けられ、筐体の外周部にコネクタが固定されて設けられたことで、光デバイス全体のコンパクト化が図られ、光デバイスを小型化および薄型化を図ることが可能になる。また、この光デバイスは、筐体にコネクタが固定されたことによって、光ファイバがコネクタを介して他の光学部材に光学的に接続される際等に、光ファイバに外力が負荷されることが抑えられるため、光ファイバ等の破損が防止され、動作信頼性が向上される。

また、本発明に係る光デバイスが備える筐体には、複数の光ファイバを内部に導入するためのファイバ導入部が設けられ、複数の光ファイバがファイバ導入部にろう付け接合されていることが好ましい。これによって、筐体内の気密性が向上され、特に多湿の環境下での動作信頼性が向上される。

また、本発明に係る光デバイスは、複数の光ファイバをそれぞれ支持する第1の支持基板と、複数の光ファイバに対応して配置される光学素子を支持する第2の支持基板と、これら第1および第2の支持基板を支持する第3の支持基板とを備えることが好ましい。これによって、第3の支持基板に、第1および第2の支持基板を調整して固定することで、光学素子に対する光ファイバの光軸が容易にかつ確実に調整され、組立精度が向上される。また、本発明に係る光デバイスは、複数の光ファイバを支持する第1の支持基板と、光学素子を支持する第2の支持基板とに分離されたことで、第1の支持基板の小型化が図られるため、例えば、第1の支持基板に複数の光ファイバを取り付けた状態で、複数の光ファイバの端面を研磨加工することが可能になり、第1の支持基板に対する複数の光ファイバの組付け精度が大幅に向上される。

また、本発明に係る光デバイスが備える複数の光ファイバは、第1の支持基板に設けられた支持溝にろう付け接合されることが好ましい。これによって、光ファイバを第1の支持基板に固定する際に、ガス等が発生しないため、光ファイバが汚損されることが抑制される。

【発明の実施の形態】
以下、本発明の具体的な実施形態の光スイッチについて、図面を参照して説明する。

(第1の実施形態)
図1に示すように、光スイッチ1は、複数の光ファイバ10を有する光ファイバユニット5と、この光ファイバユニット5から出射されたビーム光の光路を切り替えるための光学ユニット6と、光ファイバ10を他の光学部材(不図示)の光路に光学的に接続するためのコネクタ7と、光ファイバユニット5および光学ユニット6を収容するための筐体8とを備えている。

光ファイバユニット5は、互いに平行に配列された複数の光ファイバ10と、これら光ファイバ10を支持する第1の支持基板11と、この第1の支持基板11上の光ファイバ10を挟み込むように固定される固定板12とを有している。

各光ファイバ10は、シングルモード型光ファイバ13(以下、SMF13と称する。)が用いられており、光学ユニットの臨む端部に、ビーム光を平行光に変換するためのグレーディッドインデックス型光ファイバ14(以下、GIF14と称する。)が設けられている。すなわち、各光ファイバ10は、光学ユニット6に臨む端部が、コリメータとして構成されている。

各光ファイバ10には、図示しないが、GIF14の光学ユニット6側の端面に、光軸に対して傾斜された傾斜面が形成されており、この端面に、出射される光ビームの反射を防止するためのARコート(Anti Reflection Coating)処理が施されている。

第1の支持基板11は、例えばシリコンからなり、断面V字状をなす複数の支持溝16が互いに平行にそれぞれ設けられている。各光ファイバ10は、第1の支持基板11上の各支持溝16に支持されて、例えばはんだ等のろう材によってろう付け接合されている。固定板12は、第1の支持基板11上に支持された各光ファイバ10に、重ね合わされている。

光学ユニット6は、光ファイバユニット5から出射された光ビームを反射するためのミラーが一体に形成されたミラー基板17と、このミラー基板17のミラーを駆動するための駆動基板18と、これらミラー基板17および駆動基板18を支持する第2の支持基板19とを有している。

コネクタ7は、光ファイバ10の端部に接着材によって接合されて設けられており、筐体8の外周部に固定されて配置されている。コネクタ7としては、例えばMT(Mechanically Transferable)コネクタが用いられており、複数の光ファイバ10が並列された接続領域の両側に、外部プラグ等の他の光学部材側の光軸に対して各光ファイバ10の光軸を位置決めするための一組の位置決めピン22がそれぞれ設けられている。

筐体8は、例えば金属材料によって形成されており、光ファイバユニット5および光学ユニット6を収容する略有底箱状のケース24と、このケース24の開口を気密に閉塞するリッド25とを有している。

ケース24内には、底面に、光ファイバユニット5の第1の支持基板11および光学ユニット6の第2の支持基板19をそれぞれ支持する第3の支持基板27が、ろう付け接合されている。第3の支持基板27は、例えば、ガラス材によって形成されている。ろう材としては、例えば、Au−Sn合金のろうやSn−Pb合金のはんだ等が用いられている。また、第3の支持基板27の主面上には、例えば、第1の支持基板11がAu−Sn合金やSn−Ag−Cu合金のはんだによって接合され、第2の支持基板19が熱硬化型接着材によって接合されている。

ケース24の底面には、長手方向に平行な両側面に沿って、複数の端子29がそれぞれ設けられており、図示しないが、これら端子29を介して光学ユニット6の電極が電力供給部等に電気的に接続されている。

また、ケース24の一側壁には、ファイバ導入部31に隣接する位置に、コネクタ7を支持する平板状のコネクタ支持部32が一体に突出されて形成されており、このコネクタ支持部32の主面上に、コネクタ7の底面側が係合される係合凹部33が設けられている。コネクタ7は、係合凹部33内に係合されて、例えば接着材等によって接合されて、ケース24内が気密に封止されている。また、コネクタ7は、係合凹部33内に係合されることによって、筐体8に対して所定の位置に位置決めされて固定されている。なお、コネクタ7は、ケース24の外周面と、この外周面に対向する対向面との間隔が1mm程度にされている。

光スイッチ1の製造方法は、光ファイバユニット5を組み立てる第1の工程と、光学ユニット6を組み立てる第2の工程と、ケース24内に第3の支持基板27を組み付ける第3の工程とを有している。なお、これら第1、第2および第3の工程の順序は、他の順序で行われてもよく、少なくとも2つの工程が同時に行われてもよい。

第5の工程で、図4(c)に示すように、ケース24内に固定された光ファイバユニット5には、ファイバ導入部31からケース24の外方に突出された光ファイバ10のSMF13側の端部に、コネクタ7が取り付けられる。コネクタ7は、挿通孔(不図示)に各光ファイバ10が挿通され、これら光ファイバ10が接着材等によって接合されて固定される。また、コネクタ7は、ケース24のコネクタ支持部32の係合凹部33に係合されることによって、ケース24に対して位置決めされ、接着材等によって接合されて固定される。続いて、コネクタ7は、ケース24の外方に臨む端面が、研磨加工される。また、コネクタ7の端面には、図示しないが、一組の位置決めピン22がそれぞれ組み付けられる。

ところで、光学ユニット6のミラー基板17には、エッチング処理によってミラーが一体に形成されて、このミラーに金属反射膜が被覆されて反射面が形成されている。しかしながら、厳密には、ミラーの反射面は、エッチング処理の特性上、ミラー基板17の主面に直交されておらず、微小な傾斜角をもって傾斜されている。すなわち、従来の光デバイスでは、光ファイバの支持溝とミラーが同一基板上に一体に形成されていたため、光ファイバの光軸とミラーの反射面と高精度に直交されることが困難であり、光ビームの損失が生じていた。

本実施形態では、光ファイバユニット5と光学ユニット6とに分離されているため、光ファイバユニット5の各光ファイバ10の光軸に対して、ミラー基板17のミラーの反射面を調整することで、光軸と反射面を高精度に直交させることが可能とされている。

したがって、第6の工程では、光ファイバユニット5が固定された第3の支持基板27に光学ユニット6を固定する際に、第3の支持基板27上の各光ファイバ10の光軸に対して、光学ユニット6のミラーの反射面の傾斜角を調整して、第3の支持基板27上に第2の支持基板19を接着材37によって接合して固定している。図5(a)に示すように、光学ユニット6は、保持アーム36によって保持され、この保持アーム36を調動することで、光ファイバ10の光軸に対するミラーの反射面の傾斜角が調整されて、第3の支持基板27上に傾斜された状態で接合されて固定される。

すなわち、この第6の工程によれば、光ファイバユニット5の各光ファイバ10の光軸に対して、光学ユニット6のミラーの反射面が高精度に直交されるため、光ビームの損失を抑制することができる。

第7の工程では、図5(b)に示すように、第3の支持基板27上に固定された光学ユニット6の電極(不図示)と端子29とを接続配線38を介して電気的に接続する、いわゆるワイヤーボンディングを行う。

まず、光スイッチ1は、各光ファイバ10が、コネクタ7を介して他の光学部材に光学的に接続される。光スイッチ1は、他の光学部材側から入射されたビーム光が、光ファイバユニット5の光ファイバ10のSMF13側から入射され、GIF14で平行光に変換されて、光学ユニット6側に出射される。光学ユニット6に入射されたビーム光は、ミラー基板17のミラーによって反射され、光ファイバユニット5の他の光ファイバ10に入射され、コネクタ7側の端部から他の光学部材側に出射される。そして、光スイッチ1は、光学ユニット6のミラーが、駆動基板18が発生する静電駆動力によって、光ファイバ10の光軸に対して移動されることで、各光ファイバ10のGIF14側から出射された光ビームの光路が切り替えられる。

上述したように、光スイッチ1によれば、従来の光デバイスのように光ファイバをフェルールやスリーブ等の筒状部材を介して筐体内に固定することなく、筐体8内に複数の光ファイバ10が第1の支持基板11上に支持され、従来の光デバイスのように筐体の外部に光ファイバが引き出されることなく、筐体8の外周部に、複数の光ファイバ10を光学的に接続するためのコネクタ7が固定されて設けられたことで、光学スイッチ全体のコンパクト化が図られ、光スイッチを小型化および薄型化することができる。

また、光スイッチ1の製造方法によれば、第1の支持基板11上に固定された複数の光ファイバ10のGIF14側の端面を、同時に研磨加工することで、1回の加工で、複数の光ファイバ10に光軸に対して傾斜させた傾斜面を研磨加工し、ARコート処理を行うことが可能になる。このため、この製造方法によれば、加工工数が削減されて作業性の向上が図られるとともに、光ファイバ10ごとの傾斜面の位置を傾斜角を確実に揃えることが可能になり、第1の支持基板11に対する各光ファイバ10の組付け精度を大幅に向上することができる。
