本発明は、有機系の溶剤を含有する液状体材料を吐出するための吐出ヘッド、さらに吐出装置、電気光学装置とその製造方法、及び電子機器に関する。

【従来の技術】
従来、液状体材料を吐出する吐出ヘッドを備えた吐出装置として、インクジェットヘッドを備えたインクジェットプリンタが知られている(例えば、特許文献1参照)。
このようなインクジェットプリンタに備えられたインクジェットヘッドは、通常、液状体材料を充填したインクカートリッジなどの液溜め部に接続される針を有した針部材と、液溜め部から供給された液状体材料を吐出するためのノズルを有したヘッド本体と、前記針部材と前記ヘッド本体との間を連結するための連結部材とを備えて構成されている。

【発明が解決しようとする課題】
ところで、前記のインクジェットヘッドは、近年では吐出ヘッドとして、民生用のインクジェットプリンタだけでなく工業用の吐出装置、すなわち各種デバイスの構成要素を形成するための装置としても使用されるようになってきている。例えば、有機EL装置における発光層や正孔注入層、液晶装置などにおけるカラーフィルタ、さらには各種デバイスの金属配線、マイクロレンズなどについても、その形成のために吐出ヘッドが用いられるようになってきている。

また、前記民生用のインクジェットヘッドにおいては、インクジェットプリンタとして使用されることから吐出するインクの種類がほぼ決まっており、通常は使用環境などを考慮して水溶性のものが用いられている。
ところが、工業用の吐出装置で用いられるインク材料、すなわち液状体材料では、ポリマー自体が特殊であり、また生産性を重要視していることなどから通常は有機系の溶剤が用いられている。
しかしながら、このように有機系の溶剤を含有する液状体材料を、従来の民生用のインクジェットヘッドを用いて吐出を行おうとすると、特に樹脂やゴムで形成されている部材が有機系の溶剤に冒されて膨潤による変形や溶解を起こし、使用不能になってしまう。

本発明は前記事情に鑑みてなされたもので、その目的とするところは、有機系の溶剤を含有する液状体に対しても、膨潤や溶解を起こすことなく、良好に吐出を行うことのできる吐出ヘッド、さらに吐出装置、電気光学装置とその製造方法、及び電子機器を提供することにある。

【課題を解決するための手段】
前記目的を達成するため本発明の吐出ヘッドは、有機系の溶剤を含有する液状体材料を吐出する吐出ヘッドであって、前記液状体材料を充填した液溜め部に接続される針部材と、液状体材料を吐出するためのノズルを有したヘッド本体と、前記針部材と前記ヘッド本体との間を連結するための連結部材とを備えてなり、前記針部材および連結部材の、少なくとも前記液状体材料と接する箇所が前記有機系の溶剤に対して高い耐溶剤性を有する材料によって形成されてなることを特徴としている。
この吐出ヘッドによれば、針部材および連結部材の、少なくとも液状体材料と接する箇所が、使用する液状体材料に含有される有機系の溶剤に対して高い耐溶剤性を有する材料によって形成されているので、針部材や連結部材が有機系の溶剤に冒され、膨潤による変形や溶解を起こして使用不能になってしまうといった不都合が防止される。

また、前記の吐出ヘッドにおいては、前記針部材および連結部材の、前記液状体材料に対する耐溶剤性が、常温の前記液状体材料中に60日間浸漬処理した後の重量変化率が6%以下であるのが好ましい。
このようにすれば、針部材や連結部材が液状体材料と連続的に接触していてもその重量変化がほとんどなく、したがって長期間の連続使用に耐え得るものとなる。

また、前記の吐出ヘッドにおいては、有機系の溶剤を含有する液状体材料がカラーフィルタ材料であてもよい。
その場合、カラーフィルタ材料を支障なく連続的に吐出することができる。

この吐出装置によれば、吐出ヘッドが有機系の溶剤に冒されて使用不能になってしまうといった不都合が防止されており、また、移動機構によって吐出ヘッドが移動させられるようにしたので、吐出ヘッドからの液状体の吐出を所望する位置に行うことができる。

【発明の実施の形態】
以下、本発明を詳しく説明する。
図1は本発明の吐出ヘッドの一例を示す分解斜視図であり、図1中符号1は吐出ヘッドである。この吐出ヘッド1は、有機系の溶剤を含有する液状体材料を吐出するもので、液状体材料を充填したインクカートリッジなどからなる液溜め部(図示せず)に接続される針部材2と、液状体材料を吐出するためのノズルを有したヘッド本体3と、針部材2とヘッド本体3との間を連結するためのゴムブッシュ(連結部材)4とを備えてなるものである。

針部材2は、湾曲した周壁5によって囲まれた凹部6を有し、この凹部6の底面には、液状体材料をヘッド本体3内に案内する針状突起7、7が突出して形成されている。この針状突起7、7には、先端部から軸線方向に向けてその内部に液案内路(図示せず)が形成されており、この液案内路は凹部6内に開口している。また、この凹部6の底面には後述するヘッド本体3に連通する孔(図示せず)が形成されている。

ヘッド本体3は、図2(a)に示すように例えばステンレス製のノズルプレート12と振動板13とを備え、両者を仕切部材(リザーバプレート)14を介して接合したものである。ノズルプレート12と振動板13との間には、仕切部材14によって複数の空間15と液溜まり16とが形成されている。各空間15と液溜まり16の内部は液状体材料で満たされており、各空間15と液溜まり16とは供給口17を介して連通したものとなっている。また、ノズルプレート12には、空間15から液状体材料を噴射するためのノズル孔18が縦横に整列させられた状態で複数形成されている。一方、振動板13には、液溜まり16に液状体材料を供給するための孔19が形成されている。この孔19は、針部材2の凹部6に形成された孔にゴムブッシュ4を介して接続され、連通させられることにより、針部材2で案内された液状体材料を液溜まり16に供給するものとなっている。

また、振動板13の空間15に対向する面と反対側の面上には、図2(b)に示すように圧電素子(ピエゾ素子)20が接合されている。この圧電素子20は、一対の電極21の間に位置し、通電するとこれが外側に突出するようにして撓曲するよう構成されたものである。そして、このような構成のもとに圧電素子20が接合されている振動板13は、圧電素子20と一体になって同時に外側へ撓曲するようになっており、これによって空間15の容積が増大するようになっている。したがって、空間15内に増大した容積分に相当する液状体材料が、液溜まり16から供給口17を介して流入する。また、このような状態から圧電素子20への通電を解除すると、圧電素子20と振動板13はともに元の形状に戻る。したがって、空間15も元の容積に戻ることから、空間15内部の液状体材料の圧力が上昇し、ノズル孔18から基板に向けて液状体材料の液滴22が吐出される。

また、これら針部材2とヘッド本体3との間には、これらを連結するためのゴムブッシュ4が設けられている。このゴムブッシュ4は、液状体材料を流通させるための筒状体8を複数(本例では2個)有してなるもので、これら筒状体8が針部材2の孔(図示せず)とヘッド本体3の孔19(図2(a)参照)とにそれぞれ連通した状態で接続されることにより、針部材2からの液状体材料をヘッド本体3に案内するようになっている。

このような構成の吐出ヘッド1において、針部材2は樹脂によって形成されており、またゴムブッシュ4はゴム等のエラストマーによって形成されている。また、これら針部材2やゴムブッシュ4は、特に吐出する液状体材料に含有される有機溶媒に対し、高い耐溶剤性を有する材料によって形成されている。具体的には、例えば液状体材料がカラーフィルタ材料、すなわち、固形分10%と顔料数%とを含有し、さらにこれを有機系の溶剤としてブチルカルビトールアセテートに溶解した材料である場合、針部材2を形成する樹脂としては、PP(ポリプロピレン)やCOC(Cyclic Olefin Copolymers;環状オレフィンポリマー)が好適に用いられる。なお、COC(環状オレフィンポリマー)としては、例えばエチレンと環状オレフィンの一種であるTD(テトラシクロドデセン)とを共重合させて形成したエチレン・テトラシクロドデセン・コポリマーが用いられる。このようなCOCは、カラーフィルタ材料以外にも、例えばオーバーコート材などに対しても好適に用いられる。

また、液状体材料が有機ELの発光層材料、すなわち、蛍光物質や燐光物質からなるポリマーと、これを溶解する有機系の溶剤としてのシクロヘキシルベンゼン(CHB)とからなる材料である場合、針部材2を形成する樹脂としては、ホルムアルデヒドの重合体であるポリアセタール(POM)が好適に用いられる。このポリアセタールは、液状体材料に含有される有機系の溶剤が特にベンゼン系の溶剤、例えばキシレンやトリメチルベンゼンなどである場合に、高い耐溶剤性を有することから好適に用いられる。さらに、液状体材料が有機ELの正孔注入層材料、例えば3,4−ポリエチレンジオシチオフェン/ポリスチレンスルフォン酸(PEDOT/PSS)の分散液である場合、針部材2を形成する樹脂としては、変性ポリフェニレンエーテル(例えばザイロン[登録商品];旭化成社製)やCOC、POM、PPが用いられる。

一方、液状体材料が前述したカラーフィルタ材料である場合、ゴムブッシュ4を形成するエラストマーとしては、パーフロロゴム(商品名;ニチアス社)やブチルゴム、シリコンゴムが用いられ、特にパーフロロゴムが好適に用いられる。また、液状体材料が有機ELの発光層材料である場合、ゴムブッシュ4を形成するエラストマーとしては、パーフロロゴムやフッ素ゴムが用いられる。さらに、液状体材料が有機ELの正孔注入層材料である場合、ゴムブッシュ4を形成するエラストマーとしては、パーフロロゴム、シリコンゴム、さらにはSEBS、SEPS、PPをブレンドし、これにパラフィン系のオイルを添加した樹脂などが用いられる。

なお、これら針部材2やゴムブッシュ4については、吐出する液状体材料の有機系の溶剤に対し、少なくとも液状体材料と接する箇所が有機系の溶剤に対して高い耐溶剤性を有していればよく、具体的には、一般的な樹脂やエラストマーの表面にフッ素樹脂やメタルをコーティングすることにより、高い耐溶剤性を付与したものを用いてもよい。
また、コーティングに代えて樹脂やエラストマーの表面改質を行い、これら樹脂やエラストマーに高い耐溶剤性を付与するようにしてもよい。

(実験例)
針部材2用としての樹脂と、ゴムブッシュ4用としてのエラストマーとをそれぞれ前記した各種の液状体材料に浸漬し、その耐溶剤性を調べた。
実験は、常温で放置した液状体材料中に各試料を60日間浸漬処理することで行った。また、その評価は、浸漬処理後各試料を液状体材料中より取り出し、表面を払拭した後、その重量を測定して浸漬前に対する浸漬後の重量変化率を算出することで行った。
得られた結果を表1に示す。

なお、表1中における液状体材料の欄においてCFは、有機系の溶剤としてブチルカルビトールアセテートを含有したカラーフィルタ材料であり、LEPは、有機系の溶剤としてシクロヘキシルベンゼンを含有した有機ELの発光層材料であり、PEDOTは、有機ELの正孔注入層材料である。
また、LEPに対する樹脂としてのPOMについての実験、及びPEDOTに対するエラストマーとしてのSEPS等についての実験は行っておらず、したがってこれらの数値データはないが、過去の実績からしてこれらは重量変化率が6%未満であることが確認されているので、表1中においては使用可能との意味でOKと記した。
また、CFに対する樹脂としてのPOMについては実験を行っていない。

表1に示した結果より、特に重量変化率が6%未満の材料であれば、これによって形成された針部材や連結部材は、対応する液状体材料に対し連続的に接触していても膨潤や溶解といったことが起こらず、したがって長期間の連続使用に耐え得るものとなると考えられる。

なお、前記構成の吐出ヘッド1については、これを移動させる移動機構を備えることにより、液状体材料を吐出ヘッド1によって所望位置に自動的に吐出することのできる、吐出装置として機能させることができる。ここで、移動機構は、吐出ヘッド1をX方向に移動させるX方向移送体と、Y方向に移動させるY方向移送体と、Z方向(高さ方向)移送体とを有したもので、これら移送体がリニアモータ等の駆動手段によって例えば1μm単位で移動することにより、吐出ヘッッド1を水平方向であるXY方向と高さ方向(垂直方向)であるZ方向に精度よく移動させることができるようになっている。

このような吐出装置にあっては、吐出ヘッド1の針部材2およびゴムブッシュ4の、少なくとも液状体材料と接する箇所を、使用する液状体材料に含有される有機系の溶剤に対して高い耐溶剤性を有する材料で形成しておくことにより、民生用ではほとんど使用されない特殊なポリマーに対応した有機系の溶剤に対しても、支障なく良好に吐出することができるようになる。
したがって、この吐出装置によれば、各種デバイスの構成要素、例えば液晶装置におけるカラーフィルタや配線、、また有機EL装置における発光層や正孔注入層、さらにはマイクロレンズなどの液状体の形成材料を吐出することにより、これら構成要素を形成することができる。

次に、このような吐出ヘッド1を備えてなる吐出装置による、電気光学装置(デバイス)の構成要素の製造例として、液晶装置などにおけるカラーフィルタの製造例について説明する。
まず、図3(a)に示すように透明の基板Sの一方の面に対し、ブラックマトリックス52を形成する。このブラックマトリックス52の形成方法としては、光透過性のない樹脂(好ましくは黒色)を、スピンコート等の方法で所定の厚さ(例えば2μm程度)に塗布することで行う。このブラックマトリックス52の格子で囲まれる最小の表示要素、すなわちフィルターエレメント53については、例えばX軸方向の巾を30μm、Y軸方向の長さを100μm程度とする。

次に、図3(b)に示すように、吐出装置からカラーフィルタ用の液状体材料(液滴)54を吐出し、これをフィルターエレメント53に着弾させる。吐出する液状体材料54の量については、加熱工程におけるインクの体積減少を考慮した十分な量とする。
ここで、液状体材料54を吐出するための吐出装置における吐出ヘッド1としては、本例ではその針部材2を環状オレフィンポリマー(COC)によって形成し、ゴムブッシュ4をブチルゴムによって形成したものを用いている。

このようにして基板S上のすべてのフィルターエレメント53にインク滴54を充填したら、ヒータを用いて基板Sが所定の温度(例えば70℃程度)となるように加熱処理する。この加熱処理により、インクの溶媒が蒸発してインクの体積が減少する。この体積減少の激しい場合には、カラーフィルターとして十分なインク膜の厚みが得られるまで、インク吐出工程と加熱工程とを繰り返す。この処理により、インクに含まれる溶媒が蒸発して、最終的にインクに含まれる固形分のみが残留して膜化し、図3(c)に示すようにカラーフィルタ55となる。

次いで、基板Sを平坦化し、かつカラーフィルタ55を保護するため、図3(d)に示すようにカラーフィルタ55やブラックマトリックス52を覆って基板S上に保護膜56を形成する。この保護膜56の形成にあたっては、スピンコート法、ロールコート法、リッピング法等の方法を採用することもできるが、カラーフィルタ55の場合と同様に、前記吐出装置を用いて行うこともできる。

次いで、図3(e)に示すようにこの保護膜56の全面に、スパッタ法や真空蒸着法等によって透明導電膜57を形成する。その後、透明導電膜57をパターニングし、画素電極58をフィルターエレメント53に対応させてパターニングする。なお、液晶表示パネルの駆動にTFT(Thin Film Transistor)を用いる場合には、このパターニングは不用となる。
このようなカラーフィルタの製造において、吐出ヘッド1を用いているので、カラーフィルタ材料を支障なく連続的に吐出することができ、したがって良好なカラーフィルタを形成することができるとともに、生産性を向上することができる。

次に、吐出ヘッド1を備えた吐出装置による別の製造例として、有機EL装置の製造例について説明する。
図4は、吐出装置により一部の構成要素が製造された有機EL装置の側断面図であり、まずこの有機EL装置の概略構成を説明する。
図4に示すようにこの有機EL装置301は、基板311、回路素子部321、画素電極331、バンク部341、発光素子351、陰極361(対向電極)、および封止基板371から構成された有機EL素子302に、フレキシブル基板(図示略)の配線および駆動IC(図示略)を接続したものである。回路素子部321は基板311上に形成され、複数の画素電極331が回路素子部321上に整列している。そして、各画素電極331間にはバンク部341が格子状に形成されており、バンク部341により生じた凹部開口344に、発光素子351が形成されている。陰極361は、バンク部341および発光素子351の上部全面に形成され、陰極361の上には封止用基板371が積層されている。

また、発光層の形成材料を吐出する第2吐出工程では、針部材2をポリアセタール(POM)によって形成し、ゴムブッシュ4をフッ素ゴムによって形成したものを用いている。

なお、本発明の吐出装置によって構成要素の一部が形成され、得られる電気光学装置としては、前記の液晶装置や有機EL装置に限ることなく、他に電気泳動装置やプラズマディスプレイ装置などの種々のものを挙げることができる。
また、このような電気光学装置を備えた本発明の電子機器としては、携帯電話やパーソナルコンピューターなどの表示部を備えたものを挙げることができ、特にその表示部に前記の電気光学装置を好適に用いることができる。
