本発明は、大画面で、薄型、軽量の画像表示装置として知られているプラズマディスプレイパネル(以下、PDPと記す)の製造方法に関するものである。

【従来の技術】
近年、PDPは、視認性に優れた表示パネル(薄型表示デバイス)として注目されている。

このPDPには大別して、駆動的にはAC型とDC型があり、放電形式では面放電型と対向放電型の2種類があるが、高精細化、大画面化および製造の簡便性から、現状では、AC型で面放電型のPDPが主流を占めるようになってきている。

その構造は、走査電極と維持電極とからなる表示電極を複数有する前面基板と、表示電極に対して直交する複数のデータ電極を有する背面基板とを、表示電極とデータ電極とが直交するように放電空間を挟んで対向させ、その周辺部を封着部材により封止しており、放電空間には蛍光体層を形成したものである。

そして、放電セル内には放電ガスが封入され、表示電極とデータ電極との交差部が放電セル(単位発光領域)として機能するもので、表示電極とデータ電極との間に電圧を印加することによって放電を発生させ、この放電による紫外線が蛍光体層に照射されることで可視光が発生し、画像表示が行われる。

ここで、上述したような構成のPDPでは、その製造工程においては熱プロセスが多用されており、例えば、前面基板と背面基板との封止の際に、封着部材として一般的に用いられている低融点ガラス材料をその軟化温度にまで加熱する封着工程もその一つである。そしてこの封着工程により、蛍光体層を構成する蛍光体材料も加熱される(例えば、非特許文献1参照)。

【発明が解決しようとする課題】
上述のようにして作製したPDPには、材料段階での蛍光体特性を基に設計した画像表示特性と、実際のPDPでの特性とが異なったものになってしまうという課題があった。このような場合、PDPでの画像表示特性は、実際に製造してみないと判らないという事態となり、PDPの開発上、およびPDPの商品としての信頼性の面で、非常に大きな問題となる。ここで、この課題に対して本発明者らが検討を行った結果、その原因が、PDPの製造工程時での熱プロセスにより蛍光体材料が酸化され、その特性が変化してしまうことであることが判った。これは緑色の蛍光体材料において特に顕著に見られる。

本発明は上記課題に鑑みてなされたものであり、製造工程時の熱プロセスでの蛍光体材料の酸化による変質が原因と考えられる特性変化が小さいプラズマディスプレイパネルの製造方法を実現することを目的とする。

【課題を解決するための手段】
上記目的を達成するために本発明のプラズマディスプレイパネルの製造方法は、放電ガスを封入する前に、蛍光体材料の過剰な酸素を取り除くことを特徴とするものである。

また、上記目的を達成するために本発明のプラズマディスプレイパネルの製造方法は、放電ガスを封入する前に、250℃以上の状態で、放電空間を還元ガスで置換することを特徴とするものである。

【発明の実施の形態】
すなわち、本発明の請求項1に記載の発明は、放電ガスを封入する前に、蛍光体材料の過剰な酸素を取り除くことを特徴とするプラズマディスプレイパネルの製造方法である。

また、請求項2に記載の発明は、放電ガスを封入する前に、250℃以上の状態で、放電空間を還元ガスで置換することを特徴とするプラズマディスプレイパネルの製造方法である。

以下、本発明の一実施の形態によるPDPの製造方法について説明する。

図1は、本発明の一実施の形態によるPDPの製造方法によって製造されるPDPの概略構造を示す平面図である。また、図2は、同じく、本発明の一実施の形態によるPDPの製造方法によって製造されるPDPの画像表示領域の一部の概略構造を示す断面斜視図である。

PDP1の前面基板2は、前面ガラス基板3(図2)の一主面上に形成したN本の走査電極4とN本の維持電極5とからなる表示電極6(N本目を示す場合はその数字を付す)と、その表示電極6を覆うように形成した誘電体層7と、さらにその誘電体層7を覆うように形成した、例えばMgOによる保護層8とを有する構造である。走査電極4と維持電極5は、透明電極4a、5aにバス電極4b、5bをそれぞれ積層した構造である。

背面基板9は、背面ガラス基板10の一主面上に形成したM本のデータ電極11(M本目を示す場合はその数字を付す)と、そのデータ電極11を覆うように形成した誘電体層12と、誘電体層12上のデータ電極11の間に相当する位置に形成した隔壁13と、隔壁13間に形成した蛍光体層14R、14G、14Bとを有する構造である。

図3に、上述のPDP1を用いたプラズマ画像表示装置の概略構成のブロック図を示す。プラズマ画像表示装置30は、PDP1にPDP駆動装置31を接続した構成である。

PDP駆動装置31は、コントローラ32、維持ドライバ回路33、走査ドライバ回路34、データドライバ回路35を備え、プラズマ画像表示装置30の駆動時には、PDP1に維持ドライバ回路33、走査ドライバ回路34、データドライバ回路35を接続し、コントローラ32の制御に従い点灯させようとする放電セル18(図2)において走査電極4とデータ電極11との間に電圧に印加することでアドレス放電を行った後に、走査電極4と維持電極5との間に電圧を印加して維持放電を行う。この維持放電により、当該放電セル18において紫外線が発生し、この紫外線により励起された蛍光体層14R、14G、14Bが発光することで点灯し、各色の放電セル18の点灯、非点灯の組み合わせによって画像が行われる。

次に、本発明の一実施の形態によるPDPの製造方法を、図1および図2を参照しながら説明する。

前面基板2は、前面ガラス基板3上に、まず透明電極4a、5aを形成し、それぞれの上にバス電極4b、5bをそれぞれ積層して、走査電極4および維持電極5を形成する。そして、その上を誘電体層7で被覆し、さらに誘電体層7の表面にMgO材料からなる保護層8を形成することによって作製される。

ここで、透明電極4a、5aは、ITOまたは酸化スズ(SnO2)等の透明導電材料により形成する。

バス電極4b、5bは、金属材料により構成され、銀(Ag)厚膜(厚み:2μm〜10μm)、またはアルミニウム(Al)薄膜(厚み:0.1μm〜1μm)、またはCr/Cu/Cr積層薄膜(厚み:0.1μm〜1μm)等を、スクリーン印刷や、フォトリソグラフィー等によりパターン形成する。

誘電体層7は、鉛系のガラス材料を含むペーストをスクリーン印刷で塗布した後、所定温度、所定時間(例えば560℃で20分)焼成することによって、所定の層の厚み(約20μm)となるように形成する。上記鉛系のガラス材料を含むペーストとしては、例えば、PbO(70wt%)、B2O3(15wt%)、SiO2(10wt%)、およびAl2O3(5wt%)と有機バインダ(α−ターピネオールに10%のエチルセルローズを溶解したもの)との混合物が使用される。ここで、有機バインダとは樹脂を有機溶媒に溶解したものであり、エチルセルローズ以外に樹脂としてアクリル樹脂、有機溶媒としてブチルカービトールなども使用することができる。さらに、こうした有機バインダに分散剤(例えば、グリセルトリオレエート)を混入させてもよい。

保護層8は、誘電体層7をプラズマによる損傷から保護する為の、例えば酸化マグネシウム(MgO)から成るものであり、スパッタリング法やCVD法(化学蒸着法)等によって所定の厚み(約0.5μm)となるように形成する。

一方、背面基板9は、背面ガラス基板10上に、M本のデータ電極11を列設した状態に形成する。そしてその上に誘電体層12を形成し、その後、誘電体層12上のデータ電極11間に相当する個所に隔壁13を形成する。そして、隔壁13の間に赤色の蛍光体層14R、緑色の蛍光体層14G、青色の蛍光体層14Bを形成することで作製する。

ここで、データ電極11は金属材料で構成し、銀(Ag)厚膜(厚み:2μm〜10μm)、またはアルミニウム(Al)薄膜(厚み:0.1μm〜1μm)、またはCr/Cu/Cr積層薄膜(厚み:0.1μm〜1μm)を、スクリーン印刷やフォトリソグラフィー法によりパターン形成する。

誘電体層12は、酸化鉛(PbO)または酸化ビスマス(Bi2O3)または酸化燐(PO4)を主成分とする低融点ガラスのペーストをスクリーン印刷法で塗布することで厚み5μm〜20μmに形成したものである。

隔壁13は、誘電体層12と同じく、鉛系のガラス材料を含むペーストを例えばスクリーン印刷法により所定のピッチで繰り返し塗布することで、高さ80μm〜140μm程度に形成したものである。

蛍光体層14R、14G、14Bそれぞれは、赤色蛍光体材料(R)、緑色蛍光体材料(G)、青色蛍光体材料(B)の粉末にビークルを混合しペースト状にしたものを、例えばインク吐出法によって隔壁13間に塗布した後、400〜590℃の温度で焼成して有機バンイダを焼失させることによって、蛍光体材料の粒子が結着した構造として形成したものである。各色の蛍光体材料としては、一般的にプラズマディスプレイパネルに用いられる以下に示す蛍光体材料が使用できる。すなわち、赤色蛍光体としては、(YXGd1−X)BO3:Eu3+、あるいはYBO3:Eu3+、緑色蛍光体としては、Zn2SiO4:Mn、青色蛍光体としては、BaMgAl10O17:Eu2+である。

ここで、蛍光体層14R、14G、14Bのデータ電極11上における積層方向の厚みは、各色蛍光体材料の粒子の平均粒径のおよそ8〜25倍程度に形成することが望ましい。すなわち、蛍光体層14R、14G、14Bに一定の紫外線を照射したときの輝度(発光効率)を確保するために、蛍光体層14R、14G、14Bは、放電空間17において発生した紫外線を透過させることなく吸収するために蛍光体粒子が最低でも8層、好ましくは20層程度積層された厚みを保持することが望ましく、それ以上の厚みとなれば蛍光体層14R、14G、14Bの発光効率はほとんどサチュレートしてしまうとともに、20層程度積層された厚みを超えると放電空間17の大きさ(容量)を十分に確保できなくなるからである。

次に、以上のようにして作製した前面基板2と背面基板9とを、前面基板2の表示電極6と背面基板9のデータ電極11とが直交するよう対向させ、その状態で画像表示領域15の外の周囲に形成した封着部材16により封止する、いわゆる封着工程を行う。この封着工程は、例えば450℃程度で10〜20分間焼成することで、封着部材である低融点ガラス材料を軟化させ、その後、冷却することで、封止、すなわち気密に貼り合わせるものである。

ここで、蛍光体層14R、14G、14Bは、塗布後、有機バインダを焼失させるための焼成と、封着工程との、2回の熱プロセスにより、蛍光体材料が酸化し、材料段階の特性と変化してしまっている場合がある。

本発明者らの検討により、例えば緑色蛍光体Zn2SiO4:Mnの場合、空気雰囲気(酸化雰囲気)での500℃、10分間の焼成により、未焼成の材料段階での輝度(100%)に対して、約90%にまで輝度が低下するということが判った。さらに、この輝度が低下した蛍光体材料を、還元雰囲気中で250℃、1時間保持することで、約95%にまで輝度を回復させることができるということ、また、200℃では輝度を回復させることができないことも判った。

これは、蛍光体材料が焼成時に酸化してしまい、通常より酸素リッチ(過剰)な状態に変質してしまうために輝度が低下してしまうが、還元雰囲気中で250℃、1時間保持することで、還元作用によりその過剰な酸素が取り除かれ、その結果、約95%にまで輝度が回復するものと考えられる。また、200℃程度の温度状態では還元作用が進行しないものと考えられる。

そこで、本実施の形態によるPDPの製造方法では、放電ガスを封入する前に、製造工程時の熱プロセスでの酸化によって過剰となった、蛍光体層14R、14G、14Bを構成する蛍光体材料の酸素を取り除く。例えば、前面基板2と背面基板9とを封着した後、その放電空間17を250℃以上の温度状態とし、その状態で放電空間17を還元ガスで置換する。ここで、温度状態の上限は、温度が高いほど還元作用は高まるものと期待できるが、実際には封着部材16の封止の信頼性の面から、封着部材16が再軟化してしまう温度以下であることが好ましい。

上述したように、放電空間17を還元ガスで置換することにより、放電空間17内の、酸化された蛍光体層14R、14G、14Bの蛍光体材料から過剰な酸素を取り除くことができ、蛍光体層14R、14G、14Bの特性を、未焼成時の材料段階での特性に近づけることが可能となる。

ここで、還元ガスによる置換について詳細を以下に述べる。

図4は、PDPの放電空間を還元ガスで置換するための装置の概略構成を示す図である。PDP1は封着後の状態のものであり、PDP1の背面基板9の画像表示領域15外の部分には、放電空間17と通じている排気管40が設置されている。また、排気管40は、還元ガス導入装置41、排気装置42と切り替えバルブ43を介して接続されている。すなわち、放電空間17は、排気管40を通じて、切り替えバルブ43の切り替えにより、還元ガスの導入、排気が可能な構成となっている。また、加熱装置44はその内部にヒーター45を備え、PDP1を加熱することで、PDP1の温度状態、すなわち放電空間17の温度状態を設定できる。加熱装置44としては、通常の工程で用いる封着炉とすれば効率が良い。図5に放電空間17の、ヒーター45の加熱による温度状態とガス状態との関係の一例を示す。

封着後のPDP1に対し、排気管40と還元ガス導入装置41とが通じるように切り替えバルブ43を設定し、放電空間17に還元ガスを導入した状態で、放電空間17の温度状態が先に述べたような250℃以上のT1(℃)となるように、PDP1をヒーター45で加熱する。そして、T1(℃)となった時点でその温度をキープする。このキープの期間で、熱プロセスでの酸化により酸素リッチとなった蛍光体材料から、その過剰な酸素が還元作用により取り除かれる。

ここで、PDP1の破損を防ぐため、還元ガスの導入時の圧力はPDP1の外の気圧以下に設定することが好ましい。

また、T1(℃)の温度状態は、図4に示すような、PDP1の封着後、一旦室温となった状態から再度加熱することによってでも、封着工程後、封着温度(例えば450℃)から徐冷する降温途中で得ても構わない。

また、T1(℃)の温度状態時での還元作用が効果的に行われるよう、還元ガス導入前に放電空間17内を清浄な状態としておくと効果的である。この目的のため、図6に示すように、封着直後のPDP1に対して、切り替えバルブ43の設定により、排気装置42と排気管40とが通じるようにし、PDP1の放電空間17を、加熱しながら排気する。そして、温度T1(℃)に達した時点で切り替えバルブ43により放電空間17内に還元ガスが導入されるようにする。このようにすることにより、放電空間17内の蛍光体層14R、14G、14Bには、その層構造から、大量に空気、水などが物理吸着していると考えられるが、それらの離脱が促進されるため、その後に行われる還元ガスの導入時には、蛍光体層14R、14G、14Bの蛍光体材料の表面は清浄な状態となっており、還元ガスによる還元作用が蛍光体材料に対して作用しやすくなることが期待できる。

また、還元ガス導入後の排気を、後述する放電ガス封入の前に行う真空排気と兼ねる工程でも良い。これにより、放電空間17に導入した還元ガスの除去が確実に行われるようになるため、PDP1の駆動条件などへの影響を最低限とすることができ、また、全体工程の短縮を図ることも可能となる。この場合、図7に示すように、T1(℃)からの降温過程で、上記の真空排気と還元ガスの排気とを兼ねるようにすると、温度状態が高いことから、排気の効果を高めることができる。

また、図8に示すように、還元ガスの導入と排気とを複数回、行うようにすると、新規の還元ガスが都度、導入されることとなるので、還元作用を強い状態で維持することができ、本発明の効果を高めることができる。ここで、還元ガスの放電空間17内への導入と、その後の排気という動作を繰り返す場合、導入と排気との組み合わせは、それぞれを少なくとも1回行うのであれば、任意である。すなわち、導入、排気、導入、排気、・・・の順に繰り返しても、導入、排気、排気、導入のようにランダムに繰り返しても良い。

また、還元ガスとしては窒素と水素の混合ガスなどを選択すれば良く、少なくとも混合ガス中の水素混合比を2%以上に設定することが好ましい。また、水素の代わりに一酸化炭素を選択することも可能である。

そして、以上のように、放電空間を還元ガスで置換した後、放電空間17を一旦、真空排気し、真空度が1×10−4Pa程度となった後に、例えば、ネオンガスとキセノンガスの混合ガスを、体積%で95%、5%、圧力を66.5kPa(500Torr)で封入し、そして排気管50を封止することで、PDP1が完成する。

ここで、酸化の影響は、特に緑色蛍光体材料である、Zn2SiO4:Mn材料が大きく受けるため、この材料により構成される蛍光体層を備えたPDPを製造する場合に本発明は特に有効となる。

次に、本発明の効果を検証するために、前記実施の形態に基づいてPDPを作製しその性能評価実験を行った(以後、このパネルをパネル1と記す)。その実験結果を以下に示す。パネルは42”(インチ)サイズである。構成は図1および図2と同じである。

PDP1は、蛍光体膜厚を30μmとし、封着部材15として軟化点390℃のガラスフリットを使用した。PDP1の昇温中にPDP1内の真空排気を行い、350℃となった時点でPDP1内への還元ガスの導入を開始し、1時間保持した。ここで、PDP1内に導入した還元ガスは窒素98%、水素2%の混合ガスであり、PDP1内での圧力が67kPaになるようにした。その後、PDP1を冷却せずにそのまま、350℃を5時間保持する温度プロファイルにて真空排気した後、室温にまで冷却した。そしてその後、PDP1に放電ガスとして、Ne(95%)−Xe(5%)を67kPaで封入しPDP1を完成した。

比較例としては、従来の工程の通りに、パネル内に還元ガスを導入することのないPDPを作製した(以後、このパネルをパネル2と記す)。それ以外は、構成、工程ともパネル1と全く同一とした。

パネルを点灯させて評価した発光特性は、緑色のみを点灯させた時の輝度、発光スペクトルのピーク波長、および青色、赤色、緑色のすべてを同一電力条件で点灯した時の白色表示の輝度とした。

比較の結果、パネル1では、緑色輝度が、パネル2に比べ約6%増加した。それに伴い、白色輝度も3%増加することを確認した。

なお、以上の実施の形態においては、プラズマディスプレイパネルを例示したが、熱プロセスにより酸化のダメージを受ける蛍光体材料を有する表示パネル全てに適用することができる。

【発明の効果】
以上述べたように本発明によれば、製造工程時の熱プロセスでの蛍光体材料の酸化による変質が原因と考えられる特性変化が小さいプラズマディスプレイパネルの製造方法を実現することができる。
