【発明の属する技術分野】
本発明は、酸化銀をペースト化し、これを熱により酸化銀を還元して金属銀を得る方法と、その方法により導通が得られるホールを有するプリント基板、あるいはその方法により得られる金属銀膜、または金属銀画像に関する。

【従来の技術】
金属銀は高導電性材料や記録材料、表面の被覆剤、印刷版等に広汎に使われている素材である。プリント基板の分野では、回路パターンを形成したり、多層プリント基板においてスルーホールやバイアホールの穴壁面に銀を付けて導通を取るのに用いられる。具体的な使用方法としては、化学的に銀を析出させる湿式めっき法や、銀の小粒子を液体で練り上げてペースト状に加工した銀ペースト法が挙げられる。

湿式めっき法は、光沢のあるきれいな膜面が得られる利点があり、ホール壁面の導通処理にもよく用いられるが、洗浄、前処理等の工程が必要で、かつ薬品も多く消費する欠点がある。

銀ペースト法は、銀の小粒子をペースト状に加工したものである。このような銀ペーストは、印刷によりパターニングすることも容易で、加工性においては優れている。しかしながら、強度を出すには高温で焼結する必要があり、やはり対象物が限定されてしまう。また、硬化性の樹脂を用いて比較的低い温度で強度が得られるものもあるが、これは樹脂分が銀粒子同士の密着を阻害し、抵抗値が高めになる欠点がある。これらの欠点を改良するため、近年銀のナノ粒子を用いた銀ペーストが提案されている(例えば、非特許文献1参照)。これはナノメートルのレベルまで微細化した銀粒子を用いることにより、焼結温度を引き下げたものである。しかし、やはり微粒子化にはコストがかかる等の欠点がある。

有機または無機の銀化合物を熱分解により銀に変換しても、銀を得ることは可能である。中でも酸化銀は比較的還元されやすく、加熱処理によって金属銀に分解される。また、銀含量が高く、分解の際には酸素ガスしか発生しないので、高純度の銀が効率よく取り出せる。しかし、完全に銀に還元するには300℃以上、好ましくは400℃以上に加熱する必要があり、300℃以下の加熱では導電性は得られない。このため、金属銀層を形成したい基材が限定されたり、あるいは銀で画像を形成する際に熱膨張により画像にひびや狂い等を生じることがある。水素気流中で加熱すれば100℃で容易に還元されるが、水素ガスを扱うために、安全性確保のため熱源と水素ガスを充分に隔離する必要が生じ、設備に気密性が要求され、簡便にはできない。過酸化水素水と接触した場合は常温で銀に還元されるが、反応が激しいためきれいな膜面や画像を作るのには適していない。

特願2002−220148号においては、酸化銀に少量の有機物を混合することにより、比較的低い温度で酸化銀を銀に変換する方法が提案されている。しかし、この方法も生じた銀の基材への接着力が弱く、必ずしも実用的に満足のいくものではなかった。

【発明が解決しようとする課題】
本発明の目的は、比較的低い温度での加熱により、導通の取れたホールを有するプリント基板や金属銀膜や金属銀画像を得るのに好適な、簡易かつ加工性が良く、基材への接着性も良好な方法を提供することにある。この目的は、酸化銀と架橋剤から成るペーストを使用することにより達せられる。

【課題を解決するための手段】
本発明者は実験を繰り返し、酸化銀と架橋剤より成るペースト状組成物を使用することにより、300℃以下の比較的低温の熱処理で導電性を持つ銀に還元することができ、さらに生じた銀と基材との接着性が良好であることを見いだし、上記の目的を達成することができた。

酸化銀は一般に1価の酸化物(酸化銀(I):Ag2O)がよく知られている。その他に、2価の酸化物(酸化銀(II):AgOまたはAg2O2)、過酸化銀(Ag2O3)があるが、酸化銀(I)以外は構造が確定されていない、あるいは純粋なものが得られていない等構造的にあまり安定でない。普通に酸化銀と呼ぶ場合は、通常酸化銀(I)のことである。本発明では、酸化銀とは全て酸化銀(I)のことである。

酸化銀は導電性は有さないので、導電剤として用いるにはこれを還元して金属銀に変換することが必要である。酸化銀は加熱処理により分解して金属銀になるが、酸化銀を単独で加熱したときの分解温度は通常300℃以上である。しかしながら、酸化銀に有機物を混合した場合には分解温度を低下させることができる。有機物が架橋剤、特にアクリル化合物やメタクリル化合物(以下この両者は(メタ)アクリル化合物とまとめて表記)、エポキシ化合物の場合、酸化銀の分解温度が低下すると同時に、自らは重合反応により硬化し、基材との接着が強くなる。また、多くの架橋剤は粘調の液体であり、酸化銀と混合してペースト状に加工するのに好適な素材である。このように、(メタ)アクリル化合物やエポキシ化合物は、酸化銀をペースト状に加工し、かつ酸化銀の熱分解温度を低下せしめ、さらに自らは重合することにより金属銀と基材との接着を高めるという3つの役割を果たす、きわめて有用な素材である。

さらに、ロジンを加えることにより、とりわけ銅板に対する接着性はさらに向上する。これはロジンがフラックスとして作用し、表面の酸化反応を阻害して保護する働きのためと考えられる。

【発明の実施の方法】
以下、発明の実施のための具体的方法を詳細に説明する。

まず、本発明に用いられる酸化銀については、特に制限はない。代表的な製法は硝酸銀の濃厚水溶液に当量の水酸化ナトリウムの希薄溶液を加え、生じる沈澱を回収することであり、純度の高い酸化銀を得ることができる。しかし、本発明で用いる酸化銀は、高純度である必要はない。従って、水酸化ナトリウム以外のアルカリ、例えばアミン等を用いてもかまわない。銀の供給源としては、硝酸銀は水溶性が高く、比較的安定であり、安全性も高いため、好ましいが、これに限定はされない。また、酸化銀の粒子径も特に制限はないが、10nmから10μmの範囲のものが好ましい。また、粒子径の調節のため、酸化銀調製時に分散剤等の薬品を添加しても、いっこうにかまわず、得られた酸化銀からこれら薬品を除去しても、あるいは除去せず酸化銀中に混在したまま用いてもどちらでもかまわない。

酸化銀は架橋剤と混合した状態で加熱することにより、酸化銀単独の場合に比べてより容易に還元されやすくなり、300℃以下の比較的低い温度で充分な導電性を得ることができるようになる。また、還元時の発熱により銀の粒子間に融着が生じると同時に、架橋剤は重合反応により硬化し、基材との接着性が確保される。酸化銀から還元によって脱離された酸素は酸素ガスとして放出される。

架橋剤には多くの種類があるが、中でも(メタ)アクリル化合物やエポキシ化合物は重合性が良く、好ましい。具体例としては以下のものがあげられるが、これに限定されるものではない。

酸化銀と架橋剤より成るペーストにロジンを添加すると、加熱処理後の接着性はさらに向上する。ロジンははんだ用フラックスに汎用されており、松類の樹脂を精製して得られる。主成分はアビエチン酸で、製法によりガムロジン、ウッドロジン、トールロジンの3種に分けられるが、いずれも同様に用いることができる。具体的には、白菊ロジン、ハイペール、ガムロジン、重合ロジン、KR−610、KE−311、KE−604、パインクリスタルKR−85(以上、荒川化学工業(株)製)やハートールR−X、ハートールR−WW、ハートールR−N(以上、ハリマ化成(株)製)が上げられるが、これに限定はされない。

架橋剤の添加量は、酸化銀100部に対して10〜50部が適切である。10部よりも少なければ、加熱処理によって生じた金属銀の基材への接着性が不足してしまう。逆に、50部よりも多かった場合は、酸化銀の分解によって生じる金属銀どうしの融着を阻害し、導通が悪くなる結果となり、好ましくない。ロジンの添加量については、0.1〜20部が適切である。0.1部よりも少なければ、接着力の向上がほとんど見られなくなり、20部よりも多ければ、架橋剤の場合と同様に導通を阻害する結果となる。

本発明の酸化銀ペーストには、必要に応じて様々な他の薬品を添加することが可能である。例としては、ペーストの粘性を調製するための溶剤や増粘剤、分散性向上のための界面活性剤、消泡剤、沈降防止剤、バインダーとしての高分子化合物、カップリング剤、酸化銀の熱分解温度を低下させるための有機物(例えば特願2002−220148号に記載したもの)等が挙げられる。また、導電性改善のため各種導電性金属粉や導電性金属を含有する化合物を添加することも可能である。

本発明の酸化銀ペーストを製造するためには、以上説明したような成分を配合し、らいかい機、ニーダー、三本ロール、自転公転方式ミキサー等を用いて、均一に混合、分散、混練すればよい。

本発明の酸化銀ペーストの使用法は、従来の導電性ペーストの使い方と基本的には同様である。例えば、プリント基板のスルーホールやバイアホールについては、スクリーン印刷やピン挿入によってホール壁面に塗布される。また、銀膜を得るには、スクリーン印刷に代表される印刷法でベタ印刷する等の方法で基材上に酸化銀膜を作り、これを加熱処理することにより金属銀膜を得ることができる。膜の厚みには特に制限はない。基材の材質、形状には特に制限はない。具体例としては、紙、アルミ板や銅板等金属板、PETフィルム等高分子フィルム、ガラス、セラミックス、石板等が挙げられる。金属銀画像を得るには、やはり印刷法等を用いて直接画像を形成しても良いし、酸化銀膜をレーザー照射等により選択的に加熱することにより酸化銀を金属銀に変換して金属銀画像を得てもよい。また、上記方法によって得た金属銀膜上にフォトレジスト層を設けて、エッチングにより金属銀画像を得ることも可能である。

本発明の酸化銀ペーストが従来の導電性ペーストと異なる点は、導電性が生じるのが加熱処理を行ってからである点である。これは酸化銀には導電性がなく、熱分解により銀に変換することにより、導電性が生じることによる。酸化銀ペーストの熱処理温度の温度範囲については特に制限はなく、酸化銀が金属銀に変換される温度よりさらに高温に上げても、別に差し支えはない。しかし、温度を上げすぎると、基材を傷めることが多くなるので、発明の趣旨からいえば100〜300℃が、接着性の保持、エネルギー消費、銀を付着させる基材の保護等の観点から好ましい。加熱する時間も0.1秒から数時間まで、必要な導電性、接着性またはその他の特性が得られるならば任意で差し支えない。

酸化銀ペーストの加熱方法としては、750〜900nmの範囲内に波長を有する近赤レーザーを照射することも可能である。これは酸化銀が750〜900nmに吸収を有することにより、この範囲に波長を有する近赤レーザーを照射することにより光熱変換が発生し、さらに架橋剤の添加が酸化銀の還元を容易ならしめているためである。照射されるレーザーのエネルギー量は、必要な導電性またはその他の特性が得られるならば任意で差し支えない。レーザー照射による加熱は、高精細の金属銀画像を得るのに有用な方法である。

【実施例】
本発明を実施例によりさらに具体的に説明するが、本発明はその主旨を越えない限り、下記の実施例に限定されるものではない。なお、実施例中における「部」「%」はすべてそれぞれ「質量部」「質量%」を示す。

酸化銀(和光純薬工業(株)製特級)100部、ジペンタエリスリトールペンタアクリレート(三洋化成工業(株)製、商品名ネオマーDA−600)30部、1−メトキシ−2−プロパノール10部を、自転・公転方式のミキサー((株)シンキー製、商品名あわとり練太郎、型式AR−250)を用いて、公転2000rpm、自転800rpmの条件下で3分間混合して、酸化銀ペーストを調製した。

こうして得られた酸化銀ペーストを用いて、OHPシートにスクリーン印刷でパターンの印刷を行った。この酸化銀ペーストを塗布したOHPシートを、風乾後200℃に設定した送風乾燥機中で30分加熱処理を行った。加熱処理後のOHPシート上のパターンは完全に硬化しており、水洗いしてもパターンがOHPシートから剥がれるようなこともなく、良好な接着性を示した。また、その導通をテスターで調べたところ、導通が生じていた。

また、同じ酸化銀ペーストを、プリント配線板用銅基板のスルーホールに充填した。プリント配線板用銅基板には三菱ガス化学(株)製CCL−EL−170の厚さ0.60mm、両面銅箔の厚み35μmのものを用いた。スルーホールは、この銅基板にハンドドリルで直径1mmの穴をあけて作製した。スルーホールに酸化銀ペーストを手作業で充填した銅基板を風乾後、やはり200℃に設定した送風乾燥機中で30分加熱処理を行った。加熱処理後の銅基板の表裏間の導通をテスターで調べたところ、導通が生じており、充填した酸化銀が銀に分解していることを示した。充填したペーストは完全に硬化していたが、銅基板との接着はやや弱く、細い棒で強く押したところ、硬化したペーストは銅基板からはずれて、スルーホールから落ちてしまった。

1−メトキシ−2−プロパノールを溶媒に、KR−610(荒川化学工業(株)製)の20%溶液を調製した。1−メトキシ−2−プロパノールの替わりにこの溶液を用いた他は実施例1と同様にして、酸化銀ペーストを調製した。

この酸化銀ペーストを用いて、実施例1と同様にスクリーン印刷を行い、加熱処理を行った。加熱処理後のOHPシート上のパターンは完全に硬化しており、水洗いしてもパターンがOHPシートから剥がれるようなこともなく、良好な接着性を示した。また、その導通をテスターで調べたところ、導通が生じていた。
