【発明の属する技術分野】
本発明は、有機エレクトロルミネッセンス素子(以下、有機EL素子)の発光層からの光効率に着目した有機ELパネルおよびその製造方法、それを用いた電気光学パネル並びに電子機器に関する。

【従来の技術】
有機ELパネルでは、一般に、基板上に、エレクトロルミネッセンスによって発光する発光層と、キャリアとなる正孔を供給するための正孔輸送層または電子を供給するための電子輸送層の少なくとも1つと、この発光層に電圧を印加するための一対の陽電極層および陰電極層とが積層されている。
この発光層で発せられた光は、有機ELパネルで発光させる領域側であるユーザの視野域へと照射されるが、その光の全てが直射されるわけではなく、その反射または吸収により視野域へと照射されない光も存在する。このため、輝度や色純度などが低下するという問題がある。

この問題を解決するために従来の有機ELパネルでは、反射率の高い白色の隔壁を形成するための感光性ペーストを提供している(例えば、特許文献1参照)。具体的には、この感光性ペーストは焼成後に白色の酸化物として変質される性質を有しており、有機EL素子の発光層で発せられた光に対して、隔壁の光透過を妨げる作用が得られる。これにより、輝度や色純度向上に役立てることができるという効果がある。

【発明が解決しようとする課題】
しかしながら、この特許文献1に示されているような技術では、電極に対して影響を与えないようにするために、その感光性ペースト自体に絶縁性を持たせることが必要である。さらには、白い隔壁を設けることで光透過を妨げているが、反射光を積極的に利用するという観点からすれば、必ずしも大きな効果は期待できない。

本発明は上述した課題に鑑みてなされ、その目的は、有機EL素子の発光層からの光を視野側へと反射させる隔壁層を有する有機ELパネルおよびその製造方法、それを用いた電気光学パネル並びに電子機器を提供することにある。

【課題を解決するための手段】
(1)上述課題を解決するため、本発明の有機ELパネルは、少なくとも一層の有機材料を有しかつEL(エレクトロルミネッセンス)によって発光可能な発光層と、前記発光層に電圧を印加するための一対の電極層とが形成された基板上に、前記発光層から発せられる光を視野域へと反射する光反射面を有する光反射層と、前記光反射層の側面を覆い、透明性かつ絶縁性を有する透明層とを有することを特徴とする。
この構成によれば、透明層の内部に光反射層を有する隔壁層が設けられている。このため、この光反射層にアルミニウムなど高反射性の導電性金属を積極的に用いれば、光照射効率を格段に高めることができるようになる。

(2)また、本発明は、上記(1)に記載の有機ELパネルにおいて、前記光反射層の光反射面は、前記発光層が形成される領域の基板に対して鈍角を成すことを特徴とする。
この構成のように光反射面の少なくとも一部に傾斜を持たせることにより、光反射面からの入射光に対する反射光の多くを直接または間接的に視野域へと導くことができるようになる。

(3)また、本発明は、上記(1)または(2)に記載の有機ELパネルにおいて、前記透明層に対して前記基板側とは反対側に、該反対側からの射影が前記光反射層の一部を覆う遮光性の遮光層を有することを特徴とする。
この構成のような遮光層を有することで、外光の反射を防ぎコントラストの向上に役立てることができる。

(4)また、本発明は、上記(1)乃至(3)のいずれかに記載の有機ELパネルにおいて、前記発光層から発せらた光は、前記基板に対して前記発光層が形成された方向の視野域へと照射されることを特徴とする。
このように、基板上の有機EL素子が形成された側に発光させるトップエミッション構造に対して、本発明の有機ELパネルは顕著な効果が得られる。

(5)また、本発明は、上記(1)乃至(4)のいずれかに記載の有機ELパネルを搭載した電気光学パネルにおいて、前記電極層への電圧の印加に応じて駆動される画素を有し、前記透明層は、前記画素と隣り合う他の画素とを隔てることを特徴とする。
このように電気光学パネルとして利用すれば、透明層を隣接する画素との隔壁として作用させることができると共に、光反射層においては光照射効率を格段に高めるように作用させることができる。

(6)また、本発明は、上記(5)に記載の電気光学パネルにおいて、前記画素を駆動する駆動パネルでは、低温多結晶シリコン基板にTFT(Thin Film Transistor)素子が形成されていることを特徴とする。
このように低温多結晶シリコンTFT素子が形成された駆動パネルを用いれば、高性能の電気光学パネルを提供することができる。

(7)また、本発明は、上記(1)乃至(4)のいずれかに記載の有機ELパネルを搭載した電子機器を提供する。
この有機ELパネルを光源として搭載した電子機器を製造すれば、光照射効率を格段に高めた装置を提供することができるようになる。なお、電子機器としては例えば、ノートパソコン,携帯電話機,時計,表示機能付きデジタルカメラ,または表示機能付きナビゲーション装置などが挙げられる。

(8)また、本発明の有機ELパネルの製造方法では、基板上に、電圧を印加するための一方の電極層を形成する第1の工程と、光を前記基板とは反対側に反射する光反射層を形成する第2の工程と、前記光反射層の側面を透明性かつ絶縁性を有する透明層で覆う第3の工程と、電圧を印加することでEL(エレクトロルミネッセンス)により発光する、有機材料を有する発光層を形成する第4の工程と、前記一方の電極とは異なる他方の電極を形成する第5の工程とを有することを特徴とする。
この製造方法を用いれば、有機EL素子の発光層から発せられた光を視野側へと反射させ、効率的にこの光を利用する隔壁層を有する有機ELパネルを製造することができる。

(9)また、本発明では、上記(8)に記載の有機ELパネルの製造方法において、前記発光層は、インクジェット吐出により形成されることを特徴とする。
上記(8)で透明層を形成したため、特にインクジェットの吐出による発光層の形成工程に役立たせることができる。

【発明の実施の形態】
以下、図面を用いて、本発明の実施の形態を以下に詳細に説明する。

(有機ELパネルの構成)
初めに、図1を用いて、有機ELパネル2の構成を説明する。図1は、この有機ELパネル2において、或る一つの有機EL素子が形成された部分に着目し、この有機EL素子をガラス基板10面に垂直方向(縦方向)に切断した縦断面図を示したものである。

この有機ELパネル2は、ガラス基板10とは反対側から発光させるいわゆるトップエミッション構造を有しており、このガラス基板10上には、緩衝層12を介して、有機EL素子30が形成されている。ここで、有機ELパネル2を、例えばTFT(Thin Film Transistor)素子を有し、アクティブマトリックス駆動を行う駆動パネルなどと共に電気光学パネルとして用いた場合、実際は、図1に示すように、この有機ELパネル2における画素を駆動させるため、緩衝層12におけるコンタクトホールを介して陽電極層32が形成されるが、ここでは特に有機ELパネルとしての説明を行い、電気光学パネルとしての説明は後述することとする。
また、特にガラス基板10に対して有機ELパネル2が形成された側を上部、その反対側を下部として表現することとする。

有機EL素子30では、このガラス基板10上に、陽電極層32、正孔輸送層40、発光層42、電子注入性陰電極層44、および透明性導電層34がこの順に積層されている。

陽電極層32は、ある所定仕事関数(例えば4.8eV以上)を有する、Cr,MoまたはTaなどの材料からなる層であり、蒸着法またはスパッタリングなどにより形成される。あるいは、この陽電極層32の代わりに、ガラス基板10側から光反射性膜およびITO(Indium Tin Oxide)等の透明導電性膜を積層した構造を用いてもよい。
電子注入性陰極層44は、低い仕事関数を有するCaやLiなどの電子注入性の高いアルカリ金属やアルカリ土類金属、あるいはそのフッ化物や酸化物などからなる極薄層(1〜20nm)であり、蒸着法により形成される。
透明性導電層34は、ITOや非晶質透明導電性のIn−Zn−O系などの酸化物からなる層であり、スパッタリングなどにより形成される。
正孔輸送層40は、Polyethylendioxythiophene/ Polystyrenesulfonete(Baytron P、バイエル社商標)や芳香族アミン誘導体などの有機化合物薄膜からなる層であり、インクジェット法などにより形成される。

発光層42は、p−フェニレンビニレン(PPV)やポリフルオレン(PF)などの高分子発光材料からなる層であり、インクジェット法などにより形成される。あるいは、この発光層42の材料として代わりに、トリス(8−キノリノラト)アルミニウム錯体やビス(ベンゾキノリノラト)ベリリウムなどの金属錯体、またはペリレン(青)やキナクリドン(緑)などの低分子蛍光材料を用いてもよい。さらに発光層と陰極との間に電子輸送性の高い有機層や正孔ブロッキング性のある有機層を導入してもよい。

この有機EL素子30では、陽電極層32と透明性導電層34とに直流電圧が印加されることにより、正孔輸送層40からキャリアとなるホールが、また電子注入性陰電極層44からキャリアとなる電子がそれぞれ移動される。発光層42では、このキャリア同士が再結合することで、電界発光が生じる。

さらに、有機ELパネル2には、隔壁層50が形成されている。この隔壁層50では、光反射性を有しかつ30〜200nmの層厚の光反射層54が、透明性かつ絶縁性を有する透明層52で覆われている。
光反射層54は、例えばアルミニウムなどの材料で、ガラス基板10の面から離れる方向に向かってその縦断面がテーパー形状になるように形成されている。透明層52は、例えばアクリルやポリイミドなどの絶縁材料であり、光反射層54を覆い、かつ陽電極層32の外周を覆うように形成されている。このように、陽電極層32の外周を覆うように形成することが望ましい。これにより、例えばインクジェット法による、正孔輸送層40や発光層42などの形成過程において積層された有機EL素子を形成するのに役立つ。

このような有機ELパネル2において、図2を用いて、その発光に伴う素子30周辺の現象を以下に説明する。
陽電極層32と透明性導電層34とに電圧が印加されると、発光層42自体が光を発する。例えば、図2のA,BまたはC方向などに光が発せられる。従来の有機ELパネルでは、発光層42から発せられた光は、陽電極層32により反射されたり、その反射を繰り返したり、または周囲の層に吸収されるなどしていた。

このような状況において、本発明に係る有機ELパネル2では、特に上記B,C方向などへの光(散乱光)および乱反射光を、ガラス基板10上面(つまり、視野域方向)へと反射させるように機能する光反射層54が設けられている。この光反射層54において、傾斜面である光反射面54aを有することで、発光層42から発せられた光およびその乱反射光は、例えば図2の記号Dのような軌跡を辿り、視野域方向へと導かれるようになる。
なお、光反射層54の層厚を(ガラス基板10上の緩衝層12を基準として)30〜200nmとすることで、有機EL素子30自体における、ガラス基板10上から発光層のまでの厚さと同等またはそれ以上となり、より効果的である。

このように、本発明に係る有機ELパネルを用いることで、有機EL素子30から発せられた光およびその乱反射光を、視野域へと積極的に導くことができるようになり、光照射効率を格段に高めることができるようになる。

(有機ELパネルの変形構成例)
なお、上述した図1の有機ELパネル2では、光反射層54は、緩衝層12を介したガラス基板10上に縦断面がテーパー状に形成されていたが、これに限るものではない。この光反射層54は、発光層42から発せられた光およびその乱反射光を視野域側へと反射させる光反射面を少なくとも一領域有していればよい。この場合、特に光反射面は、有機EL素子30が形成されているガラス基板10面領域に対して、その一部が鈍角を成すように形成されていることが望ましい。また、図1に示すようなほぼ平坦な光反射面に限らず、発光層42から発せられた光およびその乱反射光を視野域側へと導くように機能する面であれば、例えば湾曲面であってもよい。また他に、光反射層54自体の縦断面が全体的に湾曲している構成であってもよい。
関連して、上述の実施形態では、光反射層54の光反射面の縦断面はその一部が鈍角を形成するのが望ましいことからテーパー状として説明を進めたが、例えば仮に、図1の有機ELパネル2の縦断面図において、その光反射層の一方が長方形形状になっていても、他方が少なくともテーパー形状を有してさえいれば、十分に本発明の効果を奏することができる。

この他、特に発光層42から発せられた直射光に着目した場合、光反射層54の光反射面は、発光層42の下面(正孔輸送層40と接する側)とほぼ同じ水平位置から上部(視野域の方向)に形成されていればよい。
また、透明層52は、図1に示すように光反射層54を全て覆うものに限らず、光反射層54の側面のみ覆うものであればよい。このようにしても隔壁層として十分に機能する。さらには、透明層52は、少なくとも有機EL素子の積層長の高さで、光反射層54の側面を覆うように形成されていればよい。

(有機ELパネルの製造方法)
次に、図3および図4を用いて、有機ELパネルの製造方法を以下に説明する。なお、この図3および図4で用いる各符号は、便宜的に、図1で説明した符号に基づいて用いることとする。

初めに、図3において、例えば電気光学装置としての画素を駆動させる電極に対応させて、蒸着法またはスパッタリングなどにより、緩衝層12が堆積されたガラス基板10に、陽電極層32をCr,MoまたはTaなどの材料で形成する。この後、スパッタリングにより、30〜200nmの層厚のアルミニウム層100を形成する(工程1)。

次に、アルミニウム層100上にネガ感光性のレジストを塗布し、光反射層を形成するための所望の領域がパターニングされたマスクを用いて露光・現像処理することで、所望のパターンを有するレジスト102を形成する(工程2)。

次に、サイドエッチング現象を引き起こす等方性ドライエッチングまたはウェットエッチングにより、アルミニウム層100を所望の形に形成し(工程3)、この後レジスト102を除去する(工程4)。これにより、アルミニウム層100は、その縦断面が視野域側(つまり、ガラス基板10に対して、有機EL素子が形成される側)に向かってその縦断面がテーパー形状を有する層54へと変形される。この層54が、光反射を行う光反射層として作用する。

次に、図4において、例えばポジ型感光性および絶縁性を有するアクリルまたはポリイミドなどの材料からなる透明樹脂110を、例えば1μmの層厚で、光反射層54を覆うように塗布する(工程5)。

次に、この透明樹脂層110を、透明層の形成のための所望の領域がパターニングされたマスクを用いて露光・現像処理を行うことでパターニングし、所望の透明層52を形成する(工程6)。
なお、ここでは透明層52を、陽極電極の外周に接するか、あるいは覆うようにすることが望ましい。これは、後の工程である有機EL素子の形成工程の際に、陽極電極の横側面に正孔輸送層などの材料などが入り込まないようにするためである。

例えば、図1の有機ELパネルでは、正孔輸送層、発光層および電子注入性陰電極層からなる、いわゆる3層型の有機EL素子が形成されていたが、正孔輸送層および発光層、あるいは電子注入性陰電極層および発光層から成る2層型の有機EL素子が形成されていても、また他に4層以上の多層型であっても上述と同様の効果を奏することができるのはもちろんである。換言すれば、有機EL素子が形成されたパネルであれば、その素子の形体は問わない。

また、上記工程8で形成される遮光層60においては、本発明の有機ELパネルが電気光学パネルまたは電子機器に搭載されて用いられる場合、特に、各画素の開口部領域に対応してこれを形成することで、従来の有機ELパネルと比して、輝度の向上、およびコントラスト性能の向上に寄与することができるようになる。
ここで、特にこのように電気光学パネルとして利用すれば、透明層52を隣接する画素との隔壁として作用させると共に、光反射層54においては光照射効率を格段に高めるように作用させることができる。

また、上記工程5,6では、透明層52を形成するためにポジ型感光性を有するアクリルやポリイミドなどを用いて説明したが、この他に、ネガ型感光性のアクリルなどを用いてもよい。この場合、上記工程5,6においては、例えばネガ型感光性および絶縁性を有するアクリルなどの材料からなる透明樹脂を、例えば1μmの層厚で、光反射層54を覆うように塗布する。この後、この透明樹脂層上に、上記工程6における透明層の形成のための所望の領域とは異なる領域がパターニングされたマスクを用いて、露光・現像処理を行うことでパターニングし、所望の透明層52を形成する。

また、図1の有機ELパネル、または図3,4で説明した製造方法によって製造された有機ELパネルを、例えばTFT素子を有するアクティブマトリックス駆動を行う駆動パネルなどと共に一対の電極間における印加電圧の制御により画素を駆動させる電気光学パネルとして用いたり、パッシブマトリックス駆動を行う電気光学パネルとして用いたり、あるいは電子機器に搭載して用いれば、従来の有機ELパネルを用いた電気光学パネルおよび電子機器と比して、輝度の向上、およびコントラスト性能の向上に寄与することができる。ここで、特に、駆動パネルとして、低温多結晶シリコンTFTを駆動素子として用いれば、高性能の電気光学パネルを提供することができる。
なお、電子機器としては例えば、ノート型パーソナルコンピュータ,携帯電話機,時計,表示機能付きデジタルカメラ,または表示機能付きナビゲーション装置などが挙げられる。図5には、一例として、本発明に係る有機ELパネルが搭載された携帯電話機200を示す。
