【発明の属する技術分野】
本発明は、熱電冷却素子(ペルチェ冷却素子)もしくは熱電発電素子(ゼーベック発電素子)等の熱電変換素子を用いた熱電変換装置、及びその製造方法に関するものである。

【従来の技術】
従来から、ペルチェ効果を利用したペルチェ冷却素子は、熱電(変換)半導体を利用したヒートポンプの一種として知られており、直流電流を通電することにより、素子の一方の面において熱を吸収し、他方の面において熱を放出するという特徴を持っている。簡単な構造で冷却作用が得られるため、半導体プロセス用恒温プレート、保温庫及びCPU(Central Processing Unit;中央演算ユニット)クーラー等への応用が拡大している。このペルチェ冷却素子は、吸熱側と発熱側との温度差が小さいほど、冷却効果が高くなる。

一方、ゼーベック効果を利用したゼーベック発電素子も知られており、素子の片面に熱を加え、素子の一方の面と他方の面との間に温度差を設けることにより、効率は低いが発電することができる。この原理は、体温と気温との差を利用して発電する発電式の腕時計等に活用されている。このゼーベック発電素子は、素子の高温部と低温部との温度差が大きくなるほど、発生する起電力(熱起電力)が大きくなる。

ここで、上記のペルチェ効果及びゼーベック効果等を総称して熱電変換効果と称し、これらの効果を利用したペルチェ冷却素子及びゼーベック発電素子を熱電変換素子と称する。

上記のペルチェ冷却素子を用いた熱電変換装置とゼーベック発電素子を用いた熱電変換装置とは、動作方法は異なるが、全く同じ構造を有している。以下、図10を用いて、従来の一般的な熱電変換装置70の構造を説明する。

図10の熱電変換装置70においては、アルミナ、窒化アルミニウム等からなる一対のセラミックス基板67及び68に、それぞれ、板状の金属電極63及び64(図示されていない)が設けられている。そして、セラミックス基板67及び68の間に、p型熱電半導体エレメント61とn型熱電半導体エレメント62とが交互に配列されている。

p型熱電半導体エレメント61及びn型熱電半導体エレメント62は、金属電極63及び64にはんだ付けされ、交互に直列に接続されて熱電変換素子69を形成している。熱電変換素子69の両端の電極63には、リード線65と66とが接続されている。

例えば、熱電変換装置70をペルチェ冷却装置として動作させる場合には、吸熱側のセラミックス基板68が、冷却しようとする発熱体60、例えば半導体発熱部品等にできるだけ緊密に熱的に接触するように配置し、他方のセラミックス基板67は、大気等にすみやかに放熱する構造とする。

そして、吸熱側のセラミックス基板68上では、n型熱電半導体エレメント62からp型熱電半導体エレメント61へ電流が流れて吸熱が行われ、放熱側の基板面67上では、p型熱電半導体エレメント61からn型熱電半導体エレメント62へ電流が流れて発熱が行われるように、リード線65及び66を電源に接続する。

ここで、p型熱電半導体エレメント61及びn型熱電半導体エレメント62として用いられる熱電半導体材料としては、一般に、下記の式で表される性能指数Zが大きい材料が望ましい。

上式から、性能指数Zの値を大きくするには、電気的な性能を表すα2・σの値を大きくするだけでなく、熱伝導率κの値を小さくしなければならない。

しかし、一般に、熱電半導体材料においては、σの値が大きくなると、αの値が小さくなる傾向がある。

現在、ペルチェ冷却素子には、一般に、p型熱電半導体エレメント61としてSb2Te3−Bi2Te3合金等が用いられ、n型熱電半導体エレメント62としてSb2Te3−Bi2Te3合金等が用いられ、これらBi2Te3系の材料の性能指数Zは、2.5〜3.0×10−3K−1程度である。

熱電変換装置では、直列に接続されている、p型熱電半導体エレメント61及びn型熱電半導体エレメント62のエレメント本数が多いほど、ペルチェ冷却素子としては吸熱量が大きくなり、ゼーベック発電素子としては発生起電力が大きくなる。そのため、単位面積あたりに配置されるエレメント本数をできるだけ多くするように、エレメントの断面積が決められる。なお、現状の細いエレメントのサイズは0.5mm×0.5mm×1.0mm程度である。

【発明が解決しようとする課題】
図10のような従来の熱電変換装置70等には、主として2つの問題点がある。

第1は、構造上の問題点で、熱電変換素子69と外部との熱の授受が、セラミックス基板67及び68を介して行われる構造になっているため、熱伝導率の低いセラミックス基板67及び68によって熱電変換性能が低下することである。
【0018】
また、セラミックス基板67及び68の低い熱伝導性の結果、発熱体60に接触している部分と接触していない部分の間に温度の不均一が生じると、熱膨張の違いによる歪みがセラミックス基板67及び68に生じ、熱電半導体エレメント61及び62や電極63及び64が破損する恐れが生じる。これらの部品は直列に接続されているため、これらのうちの1つでも破断すると、熱電変換素子69全体が使用不可能になる。

そこで、図11に示すようにセラミックス基板を除き、基板温度の不均一による部品の破損を防止し、且つ、熱電変換素子69aと外部との熱の授受をセラミックス基板を介さずに行うことで、発熱体60に対する熱電変換素子69aの熱吸収効率を高め得るように、スケルトン構造の熱電変換装置70aが提案されている。

図11の熱電変換装置70aでは、各6個のp型熱電半導体エレメント61及びn型熱電半導体エレメント62が図10の熱電変換装置70と同様に配置され、蛇行状に直列接続されている。下部電極63a及び上部電極64aは、それぞれ、図10のセラミックス基板67及び68上の電極63及び64と同じパターンで配置されている。

しかし、熱電変換装置70aは、p型熱電半導体エレメント61及びn型熱電半導体エレメント62を支持する支持体が無いため、強度的に脆弱となる問題点がある。

第2の問題点は、製造に関するものである。図10のような熱電変換装置を製造するには、図12(a)に示すように、金属電極63が形成された下部セラミックス基板67に、p型熱電半導体エレメント61及びn型熱電半導体エレメント62を手作業もしくはロボットを用いて配置し、加圧しながらはんだを溶融して各エレメントを電極63に接合した後、上部セラミックス基板68を配置してはんだを溶融し、各エレメントをセラミックス基板68上の電極64に接合する。

この構造は、電極63及び64をセラミックス基板67及び68上にメタライゼイション等によって形成する必要があるため、コストアップの要因となっている。

また、p型熱電半導体エレメント61及びn型熱電半導体エレメント62の基板67上への配列は、穴あき時具を用いたマニュアル組み立てや振動振込み冶具やロボット等を用いた機械組み立てで行われるが、この時、図12(b)に示すように、エレメントの浮き、割れ、欠けやずれ及びロボットアーム72がエレメントに激突することによるエレメントの欠け等が起こる等の品質上の問題が生じる。熱電変換素子69では、各エレメント及び各電極が直列に接続されているため、一つでも破断すると使用不可能になる。これも、熱電変換装置のコスト上昇の原因となる。

本発明の目的は、上記のような実情に鑑み、外部との熱交換効率に優れ、熱歪みで破損しにくく、十分な物理的強度を有する熱電変換装置、及び、その簡便で、能率的で、低コストな製造方法を提供することにある。

【課題を解決するための手段】
即ち、本発明における第1の発明は、複数種の熱電変換エレメントが支持体の一方の面に交互に配列され、この配列方向と交差する方向における前記複数種の熱電変換エレメントの端部間が接続され、外部との熱の授受が少なくとも前記端部を介して行われる熱電変換装置に係わるものである。

又、本発明における第2の発明は、複数種の長手状熱電変換エレメントが支持体の一方の面に交互に配列され、この配列方向と交差する方向における前記複数種の長手状熱電変換エレメントの端部間が接続されている熱電変換装置に係わるものである。

又、本発明における第3の発明は、複数種の熱電変換エレメントが支持体の一方の面に交互に配列され、この配列方向と交差する方向における前記複数種の熱電変換エレメントの端部間が接続され、外部との熱の授受が少なくとも前記端部を介して行われる熱電変換装置の製造方法であって、前記複数種の熱電変換エレメントのうちの第1の熱電変換エレメントを前記支持体上に配列する工程と、前記第1の熱電変換エレメント間に第2の熱電変換エレメントを配列する工程と、前記第1の熱電変換エレメント及び前記第2の熱電変換エレメントを前記端部間で接続する工程とを有する、熱電変換装置の製造方法に係わるものである。

第1の発明によれば、前記複数種の熱電変換エレメントは前記支持体の一方の面側において支持され、前記複数種の熱電変換エレメントの接続部(熱電変換による熱の吸収または発生が行われる場所)が、前記熱電変換エレメントの配列方向と交差する方向における端部に設けられている。この端部は、外部に対して露出していて、この部分を通過する熱の流れを遮るものがない。

このため、前記支持体により十分な物理的強度を保ちながら、外部との熱の授受においては、スケルトン構造と同様の高い効率を実現できる。

【発明の実施の形態】
本発明において、前記複数種の熱電変換エレメントの支持方法としては、その端部を前記支持体に設けた電極に接合するのがよく、この場合、前記熱電変換エレメントが長手状であるのが好都合である。

また、前記支持体が可撓性の高分子支持体であるのがよい。セラミックス基板を支持体として用いると、熱電変換素子が外部からの衝撃等から保護される反面、熱電変換素子の可撓性や柔軟性が損なわれる。また、セラミックス基板に温度の不均一が生じると、熱膨張の違いによる歪みが生じ、それに接合されている熱電半導体エレメントや電極が破損する心配がある。高分子シートは、適度な強度と可撓性を併せ持っているので、このような問題は生じない。

また、前記支持体がシート状の前記高分子支持体である場合には、電極を印刷等の方法で形成できるため、電極がメタライゼイション等により形成されるセラミックス基板を用いる場合より、製造コストを抑えることが可能となる。

また、前記支持体がシート状の前記高分子支持体である場合には、その上に作製された熱電変換素子もシート状の形状を有するものになるので、ロール状に巻き取ることができ、大量生産には好都合である。使用時には、必要な寸法だけ切断して使用することも可能となる。

実施の形態1
図1(a)は、本発明の実施の形態1に基づく熱電変換装置50の概略斜視図である。支持体として電気絶縁性で可撓性のある一対のフレキシブルな高分子シート7及び8を用いる。各シートの横方向の端部には、板状の金属などで、高分子シート7上に電極3が設けられ、高分子シート8上に電極4が設けられている。そして、2枚の高分子シート7及び8の間に、高分子シートの幅とほぼ同じ長さの棒状のp型熱電半導体エレメント1及びn型熱電半導体エレメント2が交互に配列され、各エレメントは、その端部21及び22の側面で電極3及び4にはんだ付けされ、直列に接続されている。この接続位置は、端部21及び22の側面間で行うのが望ましいが、端面23及び/又は24の間で行ってもよい。

p型熱電半導体エレメント1とn型熱電半導体エレメント2との接合部に直流電流を流すと、n型からp型に流れる接合部では熱が吸収され、p型からn型に流れる接合部では熱が放出される。

吸熱部10において、電極4は、高分子シート8上に設けられているものの、高分子シート8の熱伝導性は低い。一方、熱電半導体エレメント1及び2の端面24は、外部に対して露出していて、端面24を通過する熱の流れを遮るものがない。従って、冷却しようとする物、例えばCPU(中央演算ユニット)等の発熱体から熱電変換装置50が熱を吸収する効率は、高分子シート8を通過する経路よりも、熱電半導体エレメント1及び2の端面24を通過する経路の方が高い。そこで、熱電変換装置50では、端面24が冷却しようとする物に熱的に密着するように配置する。

このように、熱電変換装置50と外部との間で行われる熱の授受が、主として、従来の支持体を通過する経路ではなく、支持体上に配列された熱電半導体エレメントの配列方向から見た側面(端面24)で行われること、又、それを可能にするように熱電変換エレメントの接合部が側部に露出するように熱電変換エレメント1及び2が支持体7及び8上に配列されていることが、本実施の形態1に基づく熱電変換装置50の特徴である。

本実施の形態に用いられる熱電半導体エレメントとしては、チップ状のものでもよいが、製造上は、長手状の形状を有するものが好都合である。図1(a)には、断面が方形の角棒状の熱電半導体エレメント1、2を用いる例を示したが、図1(b)に示すように、断面が円形の丸棒状の熱電半導体エレメント11、12を用いてもよい。

熱電半導体エレメントの材質は、特に限定されるものではなく、その目的や用途に応じて選択すればよい。例えば、ペルチェ材料の代表的な例として知られるSb2Te3−Bi2Te3合金、Bi2Te3−Bi2Se3合金等のペルチェ材料や、Si−Ge合金、YbAl3系合金、Fe−Al系合金、酸化物熱電変換材料および有機物熱電変換材料等を挙げることができる。

但し、Sb2Te3−Bi2Te3合金、Bi2Te3−Bi2Se3合金等の結晶は、結晶のどの方向に電流が流れるかによって熱電性能が変化する方向性(異方性)を有する。よって、長手形状の熱電半導体エレメントを作製する場合には、長手方向が熱電性能が良い結晶の方向と一致するように結晶を加工することが望ましい(図1(c))。

なお、電極3及び4に薄い銅箔等の金属箔を用いることにより、電極部分での可撓性を確保することができる。フレキシブルな電極として、銅箔等の金属箔電極にかえて、導電性ペーストを塗布したものを用いてもよい。

熱電半導体エレメントとして丸棒状のエレメント11、12を用いる場合には、図1(c)に示すように、電極13に断面円弧状の凹部を設け、エレメント11、12をこの凹部にはめ込むことによって、平板電極に接続する場合に比べてエレメントをより安定に支持し、十分高い強度を保つことができる。

そして、図1(d)に示すように、電極13を2重構造にして、円弧状の凹部をもつエレメント保持部14とフレキシブルな銅箔などの金属箔電極15とで構成することにより、角柱形のエレメントを平板電極に接続する場合に比べ、エレメントと電極とをより剥離しにくく、且つ電極部をフレキシブルにすることができる。

支持体がシート状の形状をもつので、その上に作製された熱電変換素子もシート状の形状を有するものになる。これは、何千、何万という個数の熱電半導体エレメントを扱う大量生産には好都合である。シート状の形状をもつため、次のようなことも容易に行うことができる

例えば、熱電変換素子の製造時には、ロール状に巻かれた長い高分子シートを連続して少しずつ繰り出し、その上に自動機械によって熱電半導体エレメントを順次、配列して接続する。作製された、シート状に連続した熱電変換素子は、できた分だけロール状に巻き取っていく。使用時には、ロール状に巻き取られて保存されていた、長大なシート状の熱電変換素子から、必要な長さだけ切り出して使えばよい。

なお、このような作製、保存及び使用の方法を適用するには、図3(a)に示すように、シートの両端に規則的に穴が開けられた側部7aがシートの両端にあると、好都合である。この規則的に開けられた穴を用いて、シートの繰り出し、保持、位置決め、巻き上げ等を容易に確実に行うことができる。そして、装置への熱電変換素子の組み込みが終わり、不要になれば、この側部7aは切り落としてしまえばよい。

また、図2に示すように、熱電半導体エレメント間の隙間を通じて起こる好ましくない熱伝導を抑え、熱電変換素子の変形時の強度を向上し、隣接する前記熱電変換エレメント間の絶縁性を向上させるために、互いに隣接する熱電変換エレメント間に、熱伝導率の低い絶縁材を充填してもよい。この絶縁性断熱材としては、例えば、シリコーン系樹脂25、ゴム系の多孔質絶縁材料26、中空のボール状セラミックス27等を用いることができる。

実施の形態2
次に、本発明の実施の形態2として、図1(a)の熱電変換装置を作製する工程を、図5を参照しながら工程順に説明する。

予め、高分子シート7及び8には、それぞれ、電極3及び4を印刷等の方法で形成しておく。まず、図5(a)及び(b)に示すように、一方の高分子シート7上の電極3上にはんだクリーム17(図示せず)を塗布し、その上にp型熱電半導体エレメント1のみを所定の位置に配置して、p型熱電半導体エレメント配列体31を作製する。
