【発明の属する技術分野】
本発明は、複写機、ファクシミリ、プリンター等の画像形成装置に係り、詳しくは、磁性キャリアとトナーよりなる二成分現像剤を用いて画像を形成する二成分現像方式の現像装置を用いた画像形成装置に関するものである。

【従来の技術】
従来、潜像形成を行った像担持体に、磁性キャリアとトナーよりなる二成分現像剤を用いた現像装置からトナーを供給して可視化し、画像を形成する画像形成装置が広く用いられている。このような装置の現像剤担持体としては、内部に複数の磁極を有する磁界発生手段を固定配置し、その外周の現像スリーブが回転する機構のものが用いられている。現像スリーブを回転させることで、現像スリーブの表面に磁力によって磁気ブラシ状に担持した磁性キャリアとトナーからなる二成分現像剤を像担持体との対向部である現像領域へ搬送する。現像領域では、磁気ブラシを像担持体表面に接触又は非接触状態で近接させ、像担持体の表面電位と現像スリーブに印加されるバイアスとによって形成される現像電界から受ける力でトナーを像担持体に付着して潜像を顕像化する。このような磁気ブラシによる現像方式を磁気ブラシ現像方式という。

近年、高画質化への要求が高まりつつある。磁気ブラシ現像方式の画像形成装置においては、一般に、使用するキャリアの平均粒径が小さければ小さいほど、形成される画像の画質や文字再現性、更には文字の見た目の滑らかさである粒状性が向上することが知られている。よって、平均粒径が小さいキャリア(以下、小粒径キャリアという)を現像剤に用いた磁気ブラシ現像方式の画像形成装置への期待は高まりつつある。

ところで、磁気ブラシ現像方式において、従来より像担持体上の非画像部にキャリアが付着する所謂キャリア付着、ベタ画像に隣接したハーフトーン画像が白抜けする所謂ベタ画像隣接部のハーフトーン白抜けという2つの現象が問題になっている。高画質化のために小粒径キャリアを現像剤として用いる場合においても、キャリア付着やベタ画像隣接部のハーフトーン白抜け等の不具合が発生しないようにすることが望まれるところである。
キャリア付着は次のようにして発生する。通常、キャリアは磁力により現像スリーブに保持されている。同時にキャリアには電荷が存在し、像担持体上の電荷との間に静電力が働いている。キャリアと像担持体との静電力が現像スリーブの磁力による保持力に打ち勝つと、キャリアが像担持体に付着してしまう。このキャリア付着は、小粒径キャリアを現像剤として用いると発生しやすくなる。それは、キャリアの粒径が小さくなるほど粒子一個あたりに働く磁力が弱くなり、像担持体との静電力が現像スリーブの磁力による保持力より強くなりやすいためである。そして、感光体に付着したキャリアは転写の際に転写体上へ転写され、画像上では地肌部でのチリ状の汚れ等となって画質を低下させてしまう。
ベタ画像隣接部のハーフトーン白抜けは次のようにして発生する。ベタ画像とハーフトーン画像とが隣接している画像において、エッジ効果によってハーフトーン画像端部の現像電界が弱まり、ハーフトーン側のトナーがベタ画像エッジ部に付着する。これにより、ハーフトーン画像端部が白抜けしてしまう。このとき、ベタ画像エッジ部ではトナー付着量が増加するが、もともとベタ画像のため目立たない。従って、ベタ画像隣接部のハーフトーン白抜けが画像上の不具合となる。

従来、小粒径キャリアを現像剤に用いる場合に、キャリア付着を防止するための様々な提案が知られている(特許文献1、特許文献2、特許文献3及び特許文献4等参照)。これらの提案によれば、小粒径キャリアによって高解像度の潜像を忠実に現像できると同時に像担持体へのキャリア付着も防止可能となっている。

【発明が解決しようとする課題】
ところが、上記いずれの特許文献においても、ベタ画像隣接部のハーフトーン白抜けを防止することまではできなかった。そして、更に高画質化を実現するためには、小粒径キャリアを現像剤に用いる場合に、キャリア付着を防止できると共に、ベタ画像隣接部のハーフトーン白抜けも防止できるようにすることが望まれるところである。

本発明は、上記背景に鑑みなされたものであり、その目的とするところは、高品質な画像を得るために小粒径キャリアを用いた二成分現像方式において、キャリア付着とベタ画像隣接部のベタ画像隣接部のハーフトーン白抜けとを共に防止できる現像装置又は画像形成装置を提供することである。

【課題を解決するための手段】
上記目的を達成するために、請求項1の発明は、磁性キャリアとトナーからなる二成分現像剤における該磁性キャリアの平均粒径が50[μm]以下であって、内部に複数の磁極からなる磁界発生手段が固定配設され、表面に該二成分現像剤を磁気ブラシ状に担持する現像剤担持体を有し、該現像剤担持体表面に担持した二成分現像剤を該表面を移動させることにより画像形成装置本体に設けられた像担持体との対向領域である現像領域へ搬送し、該像担持体上の潜像をトナー像化する現像装置において、上記現像剤担持体に交流電圧を印加し、以下の▲1▼〜▲7▼の各パラメータの数値範囲を、

また、請求項2の発明は、請求項1の現像装置において、上記現像ギャップGpが0.30〜0.35[mm]であることを特徴とするものである。
また、請求項3の発明は、請求項1又は2の現像装置において、上記像担持体表面に対する現像剤担持体表面の線速比が1.7〜2.1であることを特徴とするものである。
また、請求項4の発明は、像担持体と、該像担持体の表面に潜像を形成する潜像形成手段と、該潜像形成手段により像担持体上に形成された潜像をトナー像化する現像手段と、該現像手段により像担持体上に形成されたトナー像を転写材上に転写する転写手段とを有する画像形成装置において、上記現像手段として、請求項1,2,又は3の現像装置を用いることを特徴とするものである。
ここで、請求項1乃至3の各パラメータの数値範囲はいずれも上限及び下限の値を含むものである。
請求項1の現像装置及び請求項4の画像形成装置においては、現像剤担持体に交流電圧を印加し、現像ニップに交流バイアスがかかるようにする。図3は、印加する交流電圧の説明図である。現像ニップに交流バイアスを印加すると磁気ブラシに担持されているトナーが移動しやすくなり磁気ブラシの根元付近のキャリアに付着しているトナーも現像バイアスによって像担持体側へ転移しすくなる。結果的に現像能力が向上する。このような交流バイアスを印加した上で、キャリア付着及びベタ画像隣接部のハーフトーン白抜けの少なくとも一方に影響を及ぼす以下の▲1▼〜▲7▼の各パラメータの数値範囲を、相互の組合せによって生じる影響を踏まえて総合的に設定する。
▲1▼交流電圧の周波数[kHz]は、高くすると、像担持体への電荷注入が抑えられ地汚れが減少する。地汚れが減少すれば地肌ポテンシャル(像担持体非画像部表面電位と現像剤担持体印可する交流の平均値との差)を小さくしても地汚れ発生を防止することができる。地肌ポテンシャルを小さくすることが可能となれば、後ほど説明するようにキャリア付着が発生しにくくなる。但し、周波数を高くし過ぎると、エッジ効果が生じやすくなり、ベタ画像隣接部のハーフトーン白抜けが発生するため高くし過ぎないようにする。これらの条件を満たす範囲として周波数を5〜12[kHz]の範囲内の数値とした。
▲2▼交流電圧のピークtoピーク電圧[kV]は、高くすると、地汚れとベタ画像周辺部のハーフトーン白抜けが減少する傾向があることが実験的に分かった。但し、ピークtoピーク電圧を高くし過ぎると現像剤担持体から像担持体へのリークが発生し、地汚れが発生するので高くし過ぎないようにする。これらの条件を満たす範囲としてピークtoピーク電圧[kV]を0.5〜1.1[kV]の範囲内の数値とした。
▲3▼交流電圧におけるトナーと同極性側のduty[%]は、従来は一般的に50[%]であった。これをトナーと同極性側の比率をやや低くすると、トナーの飛び散りをある程度抑えることができ、地汚れが減少する。地汚れが減少すれば地肌ポテンシャルを小さくしても地汚れ発生を防止することができる。地肌ポテンシャルを小さくすることが可能となれば、後ほど説明するようにキャリア付着が発生しにくくなる。但し、トナーと同極性側のdutyを低くしすぎると、直流電界に近づくため、上記の交流バイアスのメリットである現像能力の向上が得られなくなるので、低くしすぎないようにする。これらの条件を満たす範囲としてトナーと同極性側のduty[%]を30〜40[%]の範囲内の数値とした。▲4▼地肌ポテンシャル[V]は、像担持体表面電位と現像剤担持体に印可される交流の平均電位との差である。地肌ポテンシャルは、小さくするとキャリア付着が減少する。但し、小さくし過ぎると地汚れが増加するので小さくしすぎないようにする。地汚れを回避しつつキャリア付着を防止できる地肌ポテンシャルの適正範囲は比較的狭い。そこで、本発明においては、上記のように交流電圧の周波数やトナーと同極性側のdutyを調整し、地肌汚れを発生しにくくすることで、地肌ポテンシャルの範囲設定に余裕度を持たせる。地肌ポテンシャルを低めに設定しても地汚れが生じにくくすることができ、結果としてキャリア付着を減少させることができる。このような他のパラメータによる影響を踏まえて、地肌ポテンシャル[V]を100〜150[V]の範囲内の数値とした。
▲5▼現像剤担持体と像担持体とのギャップGp[mm]は、狭くするとエッジ効果が低減され、ベタ画像隣接部のハーフトーン白抜けが低減する。また、磁気ブラシが短くなるのでブラシ先端のキャリアでも現像剤担持体からの距離が短くなり現像剤担持体内部に設けた磁極のうち主極から受ける磁力をある程度以上のレベルに維持できる。よって、主極から受ける磁力が弱くなってブラシ先端部のキャリアがちぎれ、像担持体上に付着するキャリア付着の発生も低減する。但し、ギャップGpは狭くし過ぎると、現像領域に供給する現像剤量(汲み上げ量)も少なくしなければならず、現像に使用できるトナー量が少なくなってしまうので、狭くしすぎないようにする。これらの条件を満たす範囲として現像ギャップGpを0.30〜0.45[mm]の範囲内の数値とした。
▲6▼該該像担持体上の二成分現像剤汲み上げ密度[mg/mm3]が高いと、汲み上げ密度[mg/mm3]にギャップGpをかけた現像剤汲み上げ量ρが多くなる。現像剤汲み上げ量は多過ぎると現像ニップ中でのキャリアの動きを抑制してしまい、ベタ画像を現像しトナーが剥ぎ取られたキャリアがいつまでも磁気ブラシ先端に存在したままになる恐れがある。このような磁気ブラシ先端のキャリアはカウンタチャージを受け、ベタ画像周辺部のハーフトーン部からトナーを剥ぎ取ってしまい、ベタ画像隣接部のハーフトーン白抜けを発生させてしまう。一方、二成分現像剤汲み上げ密度が低いと現像剤汲み上げ量が少なくなる。現像剤汲み上げ量が少なすぎると現像剤担持体から像担持体へのリークが発生してしまう。よって、汲み上げ密度[mg/mm3]とギャップGpとの積によって決まる現像剤汲み上げ量を多からず少なからずとなるよう、二成分現像剤汲み上げ密度[mg/mm3]をギャップGpとのからみで適度に設定する。本発明においては、上記現像ギャップGpとの関係で現像剤汲み上げ密度[mg/mm3]を1.0〜1.5[mg/mm3]の範囲内の数値とした。
▲7▼像担持体表面に対する現像剤担持体表面の線速比(以下、対像担持体線速比という)は、高くすると、ベタ画像隣接部のハーフトーン白抜けが低減する。対像担持体線速比が高くなると、単位時間単位面積の現像領域中を通過する磁気ブラシの本数が多くなる。したがって、像担持体表面を単位面積当たりが同じトナー量となるような潜像を現像する場合を考えてみると、対像担持体線速比の高い場合が低い場合に比して磁気ブラシ1本当たりから取られるトナー量が少なくなる。当然磁気ブラシ1本当たりが受けるカウンタチャージ量も少なくなるため、ベタ画像周辺のハーフトーン部から剥ぎ取るトナー量も少なくなり、ベタ画像隣接部のハーフトーン白抜けが低減される。但し、対像担持体線速比を高くしすぎると、現像剤担持体上の磁気ブラシにかかる遠心力が増加し、ブラシが切れやすくなるため、キャリアが切れて像担持体に付着しやすくなる。よって、対像担持体線速比を高くし過ぎないようにする。本発明では、対像担持体線速比を1.4〜2.1の範囲内の数値とした。
以上のようにキャリア付着及びベタ画像隣接部のハーフトーン白抜けの少なくとも一方に影響を及ぼす▲1▼〜▲7▼のパラメータを設定する。複数のパラメータの相互の影響を踏まえて設定し、これらのうち一部のパラメータのみの範囲限定では解消できなかったキャリア付着とベタ画像隣接部のハーフトーン白抜けの両方を共に防止できるようにする。

【発明の実施の形態】
以下、本発明を画像形成装置であるプリンタに適用した一実施形態について説明する。図1は本実施形態に係るプリンタの要部概略構成図である。
像担持体である感光体ドラム1の周囲には、帯電装置2、露光装置3、現像手段としての現像装置4、転写装置5、クリーニング装置7、除電装置(図示を省略)が順に配列されている。帯電装置2は、帯電ローラ等で感光体ドラム1の表面を帯電する。露光装置3は、レーザー光線等で感光体ドラム1の一様帯電処理面に潜像を形成する。現像装置4は、感光体ドラム1上において潜像に対し帯電したトナーを付着させることでトナー像を形成させる。転写装置5は、転写ベルトまたは転写ローラ、チャージャ等で感光体ドラム1上に形成されたトナー像を転写材としての転写紙Pに転写する。クリーニング装置7は、転写後に感光体ドラム1上に残ったトナーを除去する。除電装置は、感光体ドラム1上の残留電位を除去する。

上記構成のプリンタにおいて、帯電装置2の帯電ローラによって表面を一様に帯電された感光体ドラム1は、露光装置3によって静電潜像を形成され、現像装置4によってトナー像を形成される。トナー像は転写装置5によって感光体ドラム1表面から、不図示の給紙トレイから搬送された転写紙Pへ転写される。その後転写紙P上のトナー像は定着装置8によって転写紙Pに定着される。一方、転写されずに感光体ドラム1上に残ったトナーはクリーニング装置7によって回収される。残留トナーを除去された感光体ドラム1は不図示の除電装置で初期化され、次回の画像形成プロセスに供される。

図2は、現像装置の説明図である。現像剤収容部としての現像容器40には、現像剤担持体としての現像ローラ41、現像容器内の現像剤を攪拌搬送する搬送スクリュウ42,43、現像ローラ表面に所定のギャップを持って対向している現像剤規制部材としてのドクタブレード44等を有している。
現像ローラ41は、現像容器の開口から外部に向けて表面が露出しており、感光体ドラム1に対して所定のギャップで対向している。現像ローラ41と感光体ドラム1との対向部で現像領域が形成されている。現像容器内にある現像剤45はトナーと磁性粒子(以下「キャリア」という)から構成される二成分現像剤である。搬送スクリュ42,43によって容器内を循環している。

図4は、現像ローラ内部の磁極配置と現像ローラ表面法線方向磁束密度分布を示す図である。現像ローラ41には、円筒状に形成してなる現像スリーブ46が、図示を省略した回転駆動機構によって矢印方向すなわち反時計回り方向に回転されるようにして備えられている。現像スリーブ46内には、現像スリーブ46の表面上に現像剤を穂立ちさせるように磁界を形成する磁界形成手段としての磁石ローラ47が固定状態で備えられている。
現像剤を構成するキャリアは、上記磁石ローラ47から発せられる磁力線に沿うようにして現像スリーブ46上にチェーン状に穂立ちされるとともに、このチェーン状に穂立ちされたキャリアに対して帯電トナーが付着されて磁気ブラシが形成されるようになっている。形成された磁気ブラシは、現像スリーブ46の回転にともなって現像スリーブ46と同方向、すなわち反時計回り方向に搬送されることとなる。現像剤の搬送方向すなわち反時計回り方向における前記現像領域の上流側部分には、現像剤チェーン穂の高さすなわち現像剤の量を規制するドクターブレード44が設置されている。
上記磁石ローラ47の表面部には、長手方向に延在する複数の磁極P1〜P5を有している。これらの磁極P1〜P5のうち、現像領域に対向する位置の磁極P1は、感光体ドラム1上の静電潜像の現像に用いる磁界を形成するための主極である。なお、図4中の符号B1〜B5で示す曲線は、現像剤を現像スリーブ表面に引きつける磁力の分布に関連する現像スリーブ43上の法線方向における磁束密度Bの分布を示している。

上記構成の現像容器40において、搬送スクリュウ42、43で混合攪拌された現像剤が現像ローラ41に向け放出され、磁石ローラ47の磁力により現像ローラ41の表面に担持される。そして、現像ローラ41に担持された現像剤は、現像スリーブ46の回転に伴って表面を移動し、ドクターブレード44によって担持量が規制された上で、現像ローラ41と感光体ドラム1とが対向する現像領域Dを通過する。その後、現像ローラ41に担持された現像剤は、現像容器40との間隙を通過するように搬送され、搬送スクリュウ42、43による剤撹搬送領域へ引き渡される。また、現像容器40には、図示しないトナー補給部から、感光体ドラム1に供給されるトナーの濃度が低下したとき等の所定のタイミングでトナーが補給される。

このように構成された現像装置4の現像領域に形成される現像電界について説明する。現像ローラ41には、現像バイアス電圧として、電源48により、直流電圧に交流電圧を重畳した振動バイアス電圧が印加される。背景部電位と画像部電位は、上記振動バイアス電位の最大値と最小値の間に位置している。これによって、感光体1と現像スリーブ14とが対向する現像位置に、向きが交互に変化する交番電界が形成される。この交番電界中で現像剤45のトナーとキャリアが激しく振動し、トナーは現像ローラ41及びキャリアへの静電的拘束力を振り切って感光体1に飛翔し、感光体1の潜像に対応して付着する。

キャリアは平均粒径が50[μm]以下の所謂小粒径キャリアを用いる。本実施形態においては、30〜40[μm]のキャリアを用いている。これによって、形成される画像の画質や文字再現性、更には文字の見た目の滑らかさである粒状性を向上させることができ、高品質な画像を得ることができる。

次に、本実施形態の特徴について説明する。
本実施形態においては、現像ローラ41に印加する矩形波の交流電圧を、次の範囲内の値に設定している。交流電圧の周波数が5〜12[kHz]、ピークtoピーク電圧が0.5〜1.1[kV]、交流電圧におけるトナーと同極性即ちマイナス側のdutyが30〜40[%](図3参照)、地肌ポテンシャルが100〜150[V]の範囲である。ここで、地肌ポテンシャルは、帯電装置2によって行った帯電による感光体ドラム1表面電位と現像ローラ41に印可する交流電圧のバイアス平均値との差である。
更に、交流電圧以外の現像条件も次の範囲内の値に設定している。図5に示すように、感光体ドラム1表面と現像ローラ表面の最近接距離である現像ギャップGpが0.30〜0.45[mm]、現像ローラ41上の二成分現像剤汲み上げ量ρ[mg/mm2]を左右する二成分現像剤汲み上げ密度を1.0〜1.5[mg/mm3]にしている。現像ローラ41上の二成分現像剤汲み上げ量ρ[mg/mm2]は、現像ギャップGp[mm]に二成分現像剤汲み上げ密度[mg/mm3]を掛けた値となる。例えば、現像ギャップGpが0.35[mm]ならば、汲み上げ量ρは0.35×1.2=0.42[mg/mm2]となる。ここで現像剤汲み上げ量とは、図6に示すように、現像ローラ41に設けた磁石ローラ47の5つの磁極のうち主極P1を中心として、1[mm]×1[mm]の面積に担持されている二成分現像剤の重量を指す。また、感光体ドラム1表面に対する現像ローラ表面の線速比Vs/Vpを1.4〜2.1の範囲内に設定している。

上記のように各パラメータを設定した理由について説明する。各パラメータはその値を上下に振ることによって次のような効果と不具合が分かっている。そして、本発明者は各パラメータを振る実験を行ない、キャリア付着・ベタ画像隣接部のハーフトーン白抜け(以下、ハーフトーン白抜けという)の発生が共に抑えられる条件を見出した。
交流電圧の周波数[kHz]は、高くすると、感光体ドラム1への電荷注入が抑えられ地汚れが減少する。地汚れが減少すれば地肌ポテンシャル(感光体ドラム1非画像部表面電位と現像ローラ41に印可する交流の平均値との差)を小さくしても地汚れ発生を防止することができる。地肌ポテンシャルを小さくすることが可能となれば、後ほど説明するようにキャリア付着が発生しにくくなる。但し、周波数を高くし過ぎると、エッジ効果が生じやすくなり、ハーフトーン白抜けが発生するため高くし過ぎないようにする。これらの条件を満たす範囲として周波数を5〜12[kHz]の範囲内の数値とした。
