【発明の属する技術分野】
本発明は、アルミニウムまたはアルミニウム合金の素線を撚り合わせてなる自動車用アルミケーブルに関し、特に自動車用のバッテリーケーブルやワイヤハーネスとして使用されるアルミニウムまたはアルミニウム合金の素線(以下「アルミニウム素線」と省略する)を撚り合わせてなるもので、耐屈曲性に優れた自動車用アルミケーブルに関するものである。

【従来の技術】
従来、自動車用のバッテリーケーブルやワイヤハーネスには、銅系材料が使用されてきた。近年、自動車用のバッテリーケーブルやワイヤハーネスとして、その導体の軽量化やリサイクル化を目的とし、銅系材料に代わりアルミ系材料の使用が考えられている。しかし、アルミ系材料は銅より強度、硬度、疲労特性が低いため、屈曲時に電線内部で素線同士が擦れることにより素線が摩耗し、屈曲性が低下するという欠点があった。
そこで、自動車用のバッテリーケーブルやワイヤハーネスとして、軽量化、断線させることなく曲げることができ、狭いスペースにおける配線を容易することができるという要請に応ずるために、図7に示すような自動車用アルミケーブルについて検討を行った。図7はアルミケーブルの断面図で、アルミケーブル50は、1本の子撚り線52を内層に、6本の子撚り線53を外層に配置し、これら同一径の子撚り線52、53を、さらに撚り合わせた導体に絶縁層4を被覆したものである。子撚り線52は複数本(図7には7本を図示している)のアルミニウム素線52aを撚り合わせたものであり、子撚り線53は複数本(図7には7本を図示している)のアルミニウム素線53aを撚り合わせたものであり、アルミニウム素線52aと53aは同一径のものである。

【発明が解決しようとする課題】
上述した図7のような同一径のアルミニウム素線を撚り合わせて、同一径の子撚り線とし、これら同一径の子撚り線を外層及び内層に配置して、さらに撚り合わせた導体に絶縁層を被覆したアルミケーブルは、軽量化、屈曲性について改善がみられたが、本発明は、上述した図7のような自動車用アルミケーブルおいて、その導体外径を大きくすることなく、より一層の屈曲性に優れた自動車用アルミケーブルを提供するものである。

【課題を解決するための手段】
本発明は、上記課題を解決するためのもので、アルミニウムまたはアルミニウム合金の素線を撚り合わせてなる子撚り線、前記子撚り線を外層及び内層に配置し、前記子撚り線をさらに撚り合わせてなる導体に絶縁層を被覆したアルミケーブルにおいて、外層に配置される子撚り線の径が、内層に配置される子撚り線の径よりも大としたことを特徴とする自動車用アルミケーブルである。

さらに、本発明の上記自動車用アルミケーブルは、撚り合わせてなる導体の外層に配置される子撚り線に撚り合わせられるアルミニウムまたはアルミニウム合金の素線径が、内層に配置される子撚り線に撚り合わせられるアルミニウムまたはアルミニウム合金の素線径よりも大としたことを特徴とするものである。

【作用】
本発明のアルミニウムまたはアルミニウム合金の素線を撚り合わせてなる子撚り線、前記子撚り線を外層及び内層に配置し、前記子撚り線をさらに撚り合わせてなる導体に絶縁層を被覆した自動車用アルミケーブルにおいて、外層に配置される子撚り線の径が、内層に配置される子撚り線の径よりも大としたことにより、その導体外径を大きくすることなく、屈曲性を改善することができるものである。これは自動車用アルミケーブルの屈曲時に生ずる素線同士の潰れや擦れによる破断を軽減できることによるものである。

また、本発明の自動車用アルミケーブルは、導体に撚り合わせる子撚り線を成形形状にすることにより、アルミニウムまたはアルミニウム合金の素線として子撚り線を成形しない場合より太いものを用いることができ、太いアルミニウムまたはアルミニウム合金の素線を用いることにより、より一層の素線切れ対策が図られ、導体外径を大きくすることなく、屈曲により生ずる素線同士の潰れや擦れによる破断をより一層軽減することができる。また、アルミケーブル導体の断面積の増加を図ることができるものである。
また、本発明のアルミケーブルは、その導体がアルミニウムまたはアルミニウム合金の素線を撚り合わせてなる子撚り線をさらに撚り合わせて構成されているので、アルミケーブル導体の軽量化が図られ、また導体の外径を大きくすることなく屈曲性が改善されるので、自動車の組み立て工程で、狭い空間に容易に配線することができるものである。

【発明の実施の形態】
本発明の自動車用アルミケーブルは、バッテリーケーブルやワイヤハーネスとして用いられるもので、例えば、その導体の径は、3.0mm〜12.0mmで、絶縁層としてプラスチックやゴムを被覆したものである。
また、本発明の自動車用アルミケーブルの導体に撚り合わせられる子撚り線の径は、外層に配置されるものは1.1mm〜2.9mm、内層に配置されるものは0.6mm〜1.6mmであり、外層に配置される子撚り線の径が、内層に配置される子撚り線の径よりも、0.5mm〜1.3mm 大としたものである。
また、内層に配置される子撚り線に撚り合わせられるアルミニウム素線の径は0.2mm〜0.3mmであり、外層に配置される子撚り線に撚り合わせられるアルミニウム素線の径は0.25mm〜0.4mmであり、外層の子撚り線に撚り合わせられるアルミニウム素線径が、内層の子撚り線に撚り合わせられるアルミニウム素線径よりも0.05mm〜0.1mm、大としたものである。

また、本発明の自動車用アルミケーブルの導体は、内層に1本〜7本の子撚り線、外層に6本〜12本の子撚り線を配置して、これらをさらに撚り合わせたものである。
また、本発明の自動車用アルミケーブルは、導体に撚り合わせた子撚り線の径0.69mm〜1.55mmを成形して、径0.59mm〜1.49mmの成形形状の子撚り線にするものである。
また、本発明の自動車用アルミケーブルにおける導体の子撚り線に、撚り合わせる素線は、例えば、導電率(IACS)が61%を保証するJIS:1060(Al:99.60%以上)、あるいは導電率(IACS)が55%を保証するJIS:6101(Si:0.3〜0.7%、Mg:0.35〜0.8%を含み残部不可避的不純物及びAl)、あるいはZr(0.03〜0.4%)、Fe(0.05〜0.2%)、Si(0.05〜0.2%)を含み残部不可避的不純物及びAlのアルミニウムまたはアルミニウム合金の素線が用いられる。

本発明の自動車用アルミケーブルの実施の形態について、図1〜図4を参照して説明する。
図1〜図4は、本発明の実施の形態を示す自動車用アルミケーブルの断面図である。
図1に示す自動車用アルミケーブル10は、1本の子撚り線2を内層に、6本の子撚り線3を外層に配置し、これらを撚り合わせた導体に絶縁層4を被覆したものである。
内層に配置される子撚り線2は、アルミニウム素線2aを複数本撚り合わせたものであり、外層に配置される子撚り線3は、アルミニウム素線3aを複数本撚り合わせたものである。そして外層に配置される子撚り線3の径が、内層に配置される子撚り線2の径よりも大としたものである。なお、図1には各子撚り線の複数本のアルミニウム素線2a、3aは、7本を図示した。

図2に示す自動車用アルミケーブル20は、1本の成形形状の子撚り線12を内層に配置し、6本の子撚り線3を外層に配置し、これらを撚り合わせた導体に絶縁層4を被覆したものである。

図3に示す自動車用アルミケーブル30は、1本の子撚り線2を内層に配置し、6本の成形形状の子撚り線13を外層に配置し、これらを撚り合わせた導体に絶縁層4を被覆したものである。

また、外層に配置される成形形状子撚り線13は、アルミニウム素線13aを撚り合わせ、それを成形することにより、やや太いアルミニウム素線を用いても、上記図1や図2の外層に配置される子撚り線3と同じ径にすることができ、自動車用アルミケーブルの導体の断面積を広くすることができた。

図4に示す自動車用アルミケーブル40は、1本の成形形状の子撚り線12を内層に配置し、6本の成形形状の子撚り線13を外層に配置し、これらを撚り合わせた導体に絶縁層4を被覆したものである。
内層に配置される成形形状の子撚り線12は、アルミニウム素線12aを複数本撚り合わせ、外郭丸形状に成形したものであり、外層に配置される成形形状の子撚り線13は、アルミニウム素線13aを複数本撚り合わせ、外郭丸形状に成形したものである。そして外層に配置される成形形状の子撚り線13の径が、内層に配置される成形形状の子撚り線12の径よりも大としたものである。なお、図4には各子撚り線の複数本のアルミニウム素線12a、13aは、7本を図示した。

外層に配置される成形形状子撚り線13は、アルミニウム素線13aを撚り合わせて成形することにより、また内層に配置される成形形状子撚り線12は、アルミニウム素線12aを撚り合わせて成形することにより、やや太いアルミニウム素線を用いても、上記図1〜図3の子撚り線2、3と同じ径にすることができ、自動車用アルミケーブルの導体の断面積を広くすることができた。

【実施例】
本発明の実施例について、表1、表2及び図1〜図7を参照して説明する。
表1は本発明の実施例の自動車用アルミケーブルの具体的データを示したもので、屈曲試験を行う試験試料であり、表2は試験結果である。図5(a)(b)、図6(c)は試験方法を示す図である。
表1の本発明例1〜4については図1〜図4と対応させ、また従来例について図7と対応させて説明する。なお、表1の本発明例1〜4において、子撚り線を成形形状とした場合のアルミニウム素線の径は、子撚り線を成形形状にする前の素線の径を括弧付で示した。

本発明例1は、自動車用アルミケーブルの断面が、図1に示したようなものであり、外層には丸線(アルミニウムの素線を撚り合わせたもので成形形状にしないもの)の子撚り線3、内層には丸線の子撚り線2を配置し、これらを撚り合わせた導体に絶縁層4としてPVC被覆した自動車用アルミケーブル10である。
外層の子撚り線3は、6本で、素線径0.29mmのアルミニウム素線3aを23本撚り合わせたもので、その径は1.75mmである。
内層の子撚り線2は、1本で、素線径0.21mmのアルミニウム素線2aを27本撚り合わせたもので、その径は1.37mmである。
これらを撚り合わせた導体の外径は4.5mm、PVC被覆したケーブルの外径は6.5mmである。

従来例は、アルミケーブルの断面が、図7に示したようなものであり、外層には子撚り線53、内層には子撚り線52を配置し、これらを撚り合わせた導体に絶縁層4としてPVC被覆したアルミケーブル50である。
外層の子撚り線53は、6本で、素線径0.26mmのアルミニウム素線53aを27本撚り合わせたもので、その径は1.41mmであり、内層の子撚り線52は、1本で、素線径0.26mmのアルミニウム素線52aを27本撚り合わせたもので、その径は1.37mmである。これは子撚り線52、53の径が同一のものである。これらを撚り合わせた導体の外径は4.5mm、PVC被覆したケーブルの外径は6.5mmである。

次に、本発明の実施例の自動車用アルミケーブルについての屈曲試験を説明する。
図5(a)(b)及び図6(c)に示すように、試験試料6をマンドレル7で挟み、下端部に矢印のように荷重をかける。試験試料6の両端は絶縁層を剥して導体1に接続具8、9を取付けて通電する。試験試料6の導体1に通電し、それをモニターして、屈曲によるアルミケーブルの断線を確認するものである。
マンドレル7は径:φ45mm、マンドレル7の間隔は、試験試料6の径:1dに対して、1.1dとした。
また、試験試料6に矢印のようにかける荷重はかける3kg、試験試料6の長さは、300mmとした。
図5(a)に示すように、試験試料(アルミケーブル)6をマンドレル7で挟み、矢印のように荷重をかけ、破線で図示した真っ直ぐな位置から90°屈曲する。次いで図5(b)に示すように、破線で図示した曲げられた位置から180°反対側に屈曲する。さらに図6(c)に示すように、破線で図示した曲げられた位置から180°屈曲する。

試験試料6に、図5(b)と図6(c)の180°屈曲を、屈曲周期:30回/分で繰り返して、試験試料(アルミケーブル)に断線が生ずるまでの屈曲回数を調べた。
試験試料6として、表1の本発明例1〜4及び従来例のアルミケーブルについて、上記のような条件で屈曲試験を行い、その結果を表2に示す。

従来例の外層の子撚り線53の径と内層の子撚り線52の径が同一径のアルミケーブルでは、屈曲回数が220回で断線が発生した。
これに対して、本発明例1〜4は、断線が発生するまでの屈曲回数が270回、280回、290回、285回であり、外層に配置される子撚り線の径1.75mmで、内層に配置される子撚り線の径1.37mmと、外層に配置される子撚り線の径が、内層に配置される子撚り線の径よりも大としたことによるものであり、従来例のアルミケーブルより耐屈曲性を有し、それらの比率にも示したように、優れた屈曲性を示している。

特に、本発明例2〜4の子撚り線を成形形状としたアルミケーブルは、優れた屈曲を有している。本発明例2と本発明例1を比較すると、内層の子撚り線の径1.37mmで同じであるが、子撚り線にするアルミニウム素線の径が、本発明例1の0.21mmに対して、本発明例2では0.24mmであり、太いアルミニウム素線を用いて撚り合わせ、それを成形形状にすることにより、子撚り線の径を調整することができたことによるものである。
また、本発明例3と本発明例1を比較すると、外層の子撚り線の径1.75mmで同じであるが、子撚り線にするアルミニウム素線の径は、本発明例1の0.29mmに対して、本発明例3では0.34mmであり、太いアルミニウム素線を用いて撚り合わせ、それを成形形状にすることにより、子撚り線の径を調整することができたことによるものである。
また、本発明例4と本発明例1を比較すると、外層の子撚り線の径1.75mm、内層の子撚り線の径1.37mmで同じであるが、子撚り線にするアルミニウム素線の径が、本発明例4が本発明例1よりも太いアルミニウム素線を用いて撚り合わせ、それを成形形状にすることにより、子撚り線の径を調整することができたことによるものである。

表3は、アルミニウム素線の径が同一の場合に、撚り合わせたままの子撚り線の径と、成形形状の子撚り線を示したものである。
径0.32mmのアルミニウム素線を13本で撚り合わせたままでは、その子撚り線は、その径は1.3mmであり、撚り合わせた後に成形した成形形状の子撚り線の径は1.17mmである。成形形状にすることにより、アルミニウム素線の径が同一の場合でも、子撚り線の径は細くすることができる。

表4は、撚り合わせたままの子撚り線の径と、成形形状の子撚り線の径を同一にする場合、成形形状子撚り線のアルミニウム素線の径はどの程度にすればよいかを示したものである。
撚り合わせたままの子撚り線では、径0.32mmのアルミニウム素線を13本で撚り合わせると、径を1.3mmである。
これに対して、成形形状の子撚り線では、径0.35mmのアルミニウム素線を13本で撚り合わせ、それを成形することにより、径を1.3mmにすることができ、このように、成形形状の子撚り線にすることにより、アルミニウム素線として太い径のものを用いることができる。
なお、表3、表4の等価素線径とは、成形素線の断面積を丸形状の場合に換算して、同じ断面積の丸形状の場合の素線径を算出したものである。

本発明は、アルミケーブルが屈曲する時にケーブル内部で導体の素線同士の擦れによる素線の摩耗、屈曲性の低下という課題を、外層に配置される子撚り線の径が内層に配置される子撚り線の径よりも大としたことにより、解決することができるものであるが、さらに、子撚り線を成形形状にすることにより、太いアルミニウム素線とすることができ、自動車用アルミケーブルは、屈曲性の改善、導体の断面積の増加を図ることができるものである。

【発明の効果】
以上説明したように、本発明によれば、アルミケーブルの導体がアルミニウムまたはアルミニウム合金の素線を撚り合わせてなる子撚り線、さらに子撚り線を撚り合わているので、アルミケーブル導体の軽量化が図られ、また導体の外径を大きくすることなく屈曲性が改善されているので、自動車の組み立て工程で、狭い空間に容易に配線することができるという効果を有する。さらに、導体に撚り合わせる子撚り線を成形形状にすることにより、太いアルミニウムまたはアルミニウム合金の素線を用いることができ、太いアルミニウムまたはアルミニウム合金の素線を用いることにより、より一層の素線切れ対策が図られ、導体外径を大きくすることなく、屈曲により生ずる素線同士の潰れや擦れによる破断をより一層軽減することができ、またアルミケーブル導体の断面積の増加を図ることができるという効果を奏するものである。
