本発明は、電子写真方式の複写機やプリンタ等の画像形成装置に使用され、静電潜像をトナー現像する現像器に対して現像剤を補給する現像剤補給システムに関するものである。

【従来の技術】
電子写真方式の複写機やプリンタ等の画像形成装置においては、感光体ドラム等の潜像担持体上に形成された静電潜像をトナーで現像することにより、画像情報に応じた記録画像を形成している。静電潜像をトナー現像する現像器はトナーにキャリアや添加剤等を含んだ現像剤を内包しており、かかる現像剤を潜像担持体に接触あるいは近接させることにより、静電潜像がトナーによって現像されるようになっている。

現像器内の現像剤は静電潜像の現像と共に消費されていき、また、現像器内の現像剤が少なくなると、トナー現像した画像に濃度むらが現れてしまうので、現像器に対しては現像剤の消費と共に新たな現像剤を逐次補給していく必要がある。このため、複写機等、大量に現像剤を消費する画像形成装置においては、現像器に対して適時に新たな現像剤を補給し、現像器内の現像剤の量の変動を一定範囲内に抑える現像剤補給システムが設けられている。

この現像剤補給システムは、補給現像剤を蓄えた現像剤カートリッジと、この現像剤カートリッジから現像器に対して逐次現像剤を供給する手段とを備え、静電潜像の現像によって消費された分の現像剤が現像剤カートリッジから現像器へ補給され、現像器内の現像剤の量が常に一定範囲内に保たれるようになっている。また、上記現像剤カートリッジは画像形成装置を使用するユーザの手によって交換可能であり、かかるカートリッジ内の補給現像剤が尽きると、液晶ディスプレイ等のユーザインターフェースを介して現像剤カートリッジの交換を促すメッセージがユーザに対して表示されるようになっている。

また、トナーやキャリアといった現像剤の構成成分は粒径が非常に小さく、かかる現像剤を大量に含む現像剤カートリッジを常に同一の姿勢で画像形成装置に対して装着しておくと、カートリッジ内で現像剤が凝集し易く、この凝集が発生すると、現像器に対する現像剤の補給を正確に行うことが出来なくなり、また、現像不良が発生する原因ともなる。そこで、この種の現像剤カートリツッジには現像剤の凝集を防止するためのアジテータと称される攪拌手段が設けられており、現像剤カートリッジを画像形成装置に装着すると、かかる画像形成装置側のモータによって上記アジテータが逐次回転し、カートリッジ内の現像剤をほぐすようになっている。

【発明が解決しようとする課題】
しかし、現像剤カートリッジ内の現像剤が著しい凝集状態にあると、上記アジテータを駆動するモータに対して過度な負荷が作用し、モータの動力をアジテータに伝達するためのギヤが破損したり、モータそのものが脱調してしまうといった問題点があった。特に、現像剤カートリッジを交換した直後は、かかるカートリッジを一定の姿勢で長期間保管しておいたことにより、現像剤が著しく凝集している場合があり、このようなトラブルが発生する可能性が高かった。

このため、従来は、前述のような過度の凝集状態に打ち勝ってアジテータを回転させることができるよう、アジテータを駆動するモータとして高トルクのモータを採用すると共に、かかるトルクを伝達するギヤとしても強度の大きなものを使用していたが、コストが嵩むといった問題点があった。また、カートリッジ内における現像剤の凝集状態が崩された後は、アジテータが逐次回転することから、現像剤が再び顕著な凝集状態に陥ってしまうことはなく、かかる意味においてモータの高トルク化、ギヤの強度向上は無駄な性能であった。

更に、補給現像剤を現像剤カートリッジから現像器へ供給するためのディスペンスモータがアジテータの駆動モータと兼用されている場合には、現像剤の凝集によってアジテータの回転が抑え込まれ、これに伴ってモータが脱調すると、現像器に対する現像剤の補給も滞ることになり、現像器内の現像剤が過度に減少する結果、静電潜像を現像したトナー像に濃度むらが発生してしまうといった問題点もあった。

一方、上記現像剤カートリッジは内部の補給現像剤が尽きるタイミングで交換を行わなければならないが、カートリッジ内に現像剤のレベルを検出するセンサを設けたのでは該カートリッジの構造が複雑となり、コストが嵩むといった問題点がある。このため、従来は現像器へ現像剤を補給するディスペンスモータの累積駆動時間を利用し、かかる累積駆動時間から補給現像剤の残量を推定し、累積駆動時間が所定時間に達したならば、現像剤カートリッジの交換をユーザに促すように構成されていた。

しかし、ディスペンスモータの累積駆動時間を利用して現像剤カートリッジの交換時期を判断したのでは、かかるカートリッジ内の現像剤の残量を正確には把握することができず、補給現像剤が残っていてもカートリッジ交換を促してしまう場合もあれば、補給現像剤が尽きているにも拘らずカートリッジ交換が促されない場合も発生し、現像剤カートリッジの交換タイミングを精度良く把握することができないといった問題点があった。

本発明はこのような問題点に鑑みなされたものであり、その目的とするところは、現像剤カートリッジ内における現像剤の凝集状態やエンプティ状態を的確に把握することができ、把握した内容をユーザに伝達することで、かかるユーザにトラブル処置やカートリッジ交換を的確に行わせることが可能であり、しかも安価に構成することが可能な現像剤補給システムを提供することにある。

【課題を解決するための手段】
すなわち、本発明は、静電潜像をトナー現像する現像器に対して現像剤を補給するためのシステムであって、補給現像剤を蓄えた現像剤カートリッジと、この現像剤カートリッジから上記現像器に対して現像剤を適宜補給する供給手段と、上記現像剤カートリッジ内でトナーを攪拌する手段と、この攪拌手段を適宜動作させる攪拌モータと、この攪拌モータの負荷を検出する手段と、この負荷検出手段による検出負荷が上限基準値以上又は下限基準値以下となった場合に、ユーザインターフェースを通じて所定の警告を発する判定手段とから構成されることを特徴とするものである。

ここで、上記負荷検出手段による検出負荷が上限基準値以上になった場合とは、現像剤カートリッジ内の攪拌手段を駆動する攪拌モータに対して所定以上の負荷が作用している場合、すなわち現像剤の凝集により攪拌手段の駆動により大きなトルクが必要な状態であり、そのまま攪拌モータの駆動を継続すると、かかる攪拌モータの脱調や、攪拌モータから攪拌手段へ駆動力を伝達するギヤの破損等が懸念される状態である。従って、負荷検出手段による検出負荷が上限基準値以上となった場合には、上記判定手段がユーザインターフェースを通じて所定の警告、この場合であれば、現像剤カートリッジを画像形成装置から一旦取り外し、内部の現像剤を攪拌するために強く振ってから再度装着するように警告を発する。

このように、攪拌モータの負荷状態をモニターすることにより、現像剤カートリッジ内における現像剤の凝集状態を容易に把握して、ユーザに適切な処置を案内することができ、攪拌モータの脱調や伝達ギヤの破損といったトラブルを未然に回避することが可能となる。また、攪拌モータとして必要以上に高トルクのモータを選定する必要もなく、伝達ギヤの強度も必要以上に強化せずに済むので、安価に現像剤補給システムを構成することができる。

一方、上記負荷検出手段による検出負荷が下限基準値以下になった場合とは、現像剤カートリッジ内の攪拌手段を駆動する攪拌モータに対して所定以下の負荷しか作用していない場合、すなわち現像剤カートリッジ内の現像剤が空に近づき、僅かなトルクのみで攪拌手段を駆動することができる状態であり、このまま現像器に対して現像剤の補給を継続すると、近々に現像剤カートリッジ内の現像剤が尽きてしまう状態をいう。従って、負荷検出手段による検出負荷が下限基準値以下となった場合には、上記判定手段がユーザインターフェースを通じて所定の警告、この場合であれば、現像剤カートリッジの交換の準備を促す警告を発する。

このように、攪拌モータの負荷状態をモニターすることにより、現像剤カートリッジ内の現像剤の残量を容易に把握して、ユーザにカートリッジ交換の時期を的確に案内することができ、かかるカートリッジ内に補給現像剤を残した状態で該カートリッジを交換してしまうといった無駄を防止することが可能となる。また、下限基準値の設定により、現像剤カートリッジ内の現像剤が完全に尽きる前にユーザに対して警告を発することができるので、ユーザは警告が発せられた後に新たなカートリッジの注文を行い、補給現像剤が完全に尽きる前に新カートリッジを手に入れることが可能となる。つまり、カートリッジ内の現像剤を最大限使用しつつも、補給現像剤が意図せずして尽きてしまうといったトラブルを回避することができるのである。

このような本発明の技術的手段において、上記負荷検出手段としては、攪拌手段を駆動する攪拌モータの電流値又は電圧値を定期的にサンプリングするものであればよく、電流値をサンプリングするのであれば、上記判定手段はサンプリングした電流値を予め定められた上限電流値又は下限電流値と比較することになる。

また、上記負荷検出手段及び判定手段は、攪拌モータの負荷を所定のサンプリング周期で検出すると共に、検出結果を基準値と比較するものであれば良いが、例えば、現像剤カートリッジを画像形成装置に装着してしまえば、かかる画像形成装置の動作中は攪拌手段が随時動作することにより、現像剤が極端に凝集してしまうことは殆どあり得ず、頻繁に攪拌モータの負荷を検出する必要性は余りない。従って、攪拌モータの負荷を検出すると共にこれを上限基準値と比較するのは、カートリッジ内の現像剤が凝集していると疑われるような状況、例えば、現像剤カートリッジの交換直後や、画像形成装置の主電源を投入した直後であれば良い。

また、現像剤カートリッジを交換した直後は該カートリッジ内に充分な現像剤が存在することから、そのような状況下で攪拌モータの負荷を下限基準値と比較しても無駄であり、かかる観点からすれば、カートリッジ内の現像剤が尽きると予想される時期、例えば、現像剤を現像器へ補給する供給手段の累積駆動時間が該カートリッジの交換後に所定時間以上となった場合に限って、攪拌モータの検出負荷を下限基準値と比較すれば足りる。

そして、このように攪拌モータの検出負荷を各基準値と比較するタイミングを特定の場面に限定すれば、上記判定手段を具体的に構成するであろうコンピュータシステムの処理負荷を軽減することができる。

また、上記判定手段は検出負荷と各基準値とを1回比較したのみで、かかる比較結果に基づいて所定の警告を発するように構成しても良いが、確実性を期すという観点からすれば、検出負荷が上限基準値を所定回数以上上回り、又は下限基準値を所定回数以上下回った場合に、警告を発するように構成するのが好ましい。

更に、現像剤カートリッジ内における現像剤の凝集の度合いは、現像剤を構成するトナーやキャリア等の材質によっても異なることから、上記判定手段で用いる上限基準値及び下限基準値は現像剤の材質によって適宜異ならせるのが好ましい。

【発明の実施の形態】
以下、添付図面に基づいて本発明の現像剤補給システムを詳細に説明する。
図1は本発明を適用した現像剤補給システムの概略構成を示す図である。同図において、符号1は画像形成装置における潜像担持体であり、一般的には表面に感光層を有する感光体ドラムとして構成されている。かかる画像形成装置では、先ず、潜像担持体1の表面に対して画情報に応じた静電潜像を書き込み、次に、かかる静電潜像を現像器2によってトナー現像し、この後、潜像担持体1上に可視像化されたトナー像を記録シートに転写することによって、画情報に応じた記録画像が形成されるようになっている。

潜像担持体1上に静電潜像を形成するには、先ず、潜像担持体1の表面を一様な背景部電位に帯電させた後、画情報に応じて該潜像担持体1を露光し、露光部分の電位を露光強度に応じて低下させることにより、かかる潜像担持体1上に静電潜像が形成される。尚、図1中には、潜像担持体1を一様帯電する帯電器、潜像担持体1を露光する露光手段を図示していない。

上記現像器2はこのようにして潜像担持体1上に形成された静電潜像をトナー現像する。現像器2中にはトナー、キャリア、帯電調整剤等の添加剤からなる現像剤が格納されており、かかる現像剤を潜像担持体1に接触又は近接させることによって、現像剤中のトナーが潜像担持体1上の静電潜像に電気的に引かれ、かかる潜像担持体1にトナーが付着することによって静電潜像がトナー現像される。

静電潜像の現像に伴い、現像器2に格納されている現像剤中のトナーは消費されていくので、かかる現像剤に含まれるトナー量を一定に維持するためには、現像器2に対してトナーを適宜補給していく必要がある。従って、図1に示す現像剤補給システムは、補給現像剤を格納した現像剤カートリッジ3から現像器2に対して現像剤を適宜補給するように構成されている。

上記現像剤カートリッジ3は例えば筒状に形成されて、その内部に補給現像剤4を内包しており、画像形成装置に対して自由に着脱し得るように構成されている。画像形成装置に装着された現像剤カートリッジ3は供給手段5を介して現像器2と接続され、カートリッジ3内の現像剤4が現像器2へ送り込まれるようになる。この供給手段5は、現像剤カートリッジ3から現像剤4が落とし込まれる貯留部6と、この貯留部6を現像器2と連結する供給管7とを備えており、上記供給管7の内部には貯留部6から現像器2へ現像剤を搬送する螺旋状のオーガ8が設けられている。従って、このオーガ8の回転数を制御することで、現像剤カートリッジ3から現像器2へ補給される現像剤の量をコントロールすることができる。

上記オーガ8はディスペンスモータ9によって駆動される。このディスペンスモータ9は現像器2内における現像剤の消費に応じて駆動され、例えば、潜像担持体1の回転数や画情報中の画像面積率等に応じて所定時間ずつ間欠的に駆動される。また、上記現像剤カートリッジ3内には現像剤4を攪拌するコイル状のアジテータ10が内蔵されており、かかるカートリッジ3を画像形成装置に装着することで、上記アジテータ10がディスペンスモータ9に接続されるようになっている。

従って、現像器2内の現像剤が消費され、供給手段5を構成するディスペンスモータ9が回転すると、これと同時にカートリッジ3内のアジテータ10も回転して、カートリッジ3内の現像剤を攪拌する。また、上記アジテータ10は現像剤カートリッジ3内の現像剤4を供給手段5の貯留部6に掃き落とす役割も果たしている。

一方、この現像剤補給システムでは、アジテータ10を回転駆動しているディスペンスモータ9の負荷を検出し、かかる負荷の状態から現像剤カートリッジ3内の現像剤4の状態を把握するように構成されている。具体的には、ティスペンスモータ9の回転時に、図示の負荷検出手段11がディスペンスモータ9に流れる電流値を計測し、この電流値を基準値と比較することでカートリッジ3内の現像剤4の状態を把握している。

現像剤カートリッジ3内の現像剤4が凝集しておらず、流動性の良い状態にある場合、アジテータ10の回転に対して作用する抵抗は余り大きくなく、ディスペンスモータ9にはさほど負荷が作用しない。また、この負荷はカートリッジ3内の現像剤4が減少する程、小さくなる傾向にある。これに対し、現像剤カートリッジ3内の現像剤4が凝集した状態にあると、アジテータ10の回転に対して大きな抵抗が作用し、ディスペンスモータ9にも大きな負荷が作用するようになる。このことから、ディスペンスモータ9の負荷が大きい場合にはカートリッジ3内の現像剤4が凝集していると判断することができ、また、負荷が小さい場合にはカートリッジ3内の現像剤4の残量が少ないと判断することができる。

現像剤カートリッジ3内における現像剤が著しく凝集した状態にあると、アジテータ10は現像剤4に抑え込まれて回転が困難となり、ディスペンスモータ9が充分なトルクを発揮できないと、かかるモータ9が脱調してしまうといったトラブルになる。また、ディスペンスモータ9が脱調しない場合でも、かかるモータ9からアジテータ10に駆動力を伝達するギヤが破損してしまう懸念もある。

そこで、図示の判定手段12は負荷検出手段11が計測した電流値を所定の上限基準値と比較し、計測した電流値が上限基準値よりも大きいと判断される場合には、画像形成装置の操作パネル内の液晶表示部13に警告メッセージを表示させる。ここで、上記上限基準値とは、ディスペンスモータ9の駆動可能な最大負荷よりも僅かに小さい負荷に対応した電流値であり、依然としてディスペンスモータ9によって現像剤4を正常に現像器2へ供給することができ、且つ、アジテータ10によって現像剤カートリッジ3内の現像剤4を攪拌することができる範囲のものである。しかし、この上限基準値を超えてディスペンスモータ9の電流値が大きくなる場合は、現像器2に対する現像剤4の補給が阻害され、また、モータ9やギヤの破損も懸念されるので、かかる事態を未然に防止するために警告メッセージを表示させる。

かかる警告メッセージは、現像剤カートリッジ3を画像形成装置から一旦取り外し、それを充分に振ってから、再度画像形成装置へ装着することを促す内容とする。この警告メッセージの指示内容がユーザによって実行され、現像剤カートリッジ3が画像形成装置に対して再装着された後は、かかるカートリッジ3内の現像剤4の凝集状態は改善されて流動性が向上し、ディスペンスモータ9は現像剤カートリッジ3の脱着前と比較して軽い負荷、すなわち小さな電流値で回転することが可能となる。

このようにディスペンスモータ9の負荷を検出して、その検出負荷を所定の上限基準値と比較するように構成すれば、現像剤カートリッジ3内の現像剤4の凝集状態を的確に把握することができ、ユーザに対して適切な処置を自動的に指示することが可能となる。もっとも、アジテータ10の回転によってカートリッジ3内の現像剤4の凝集状態は改善されていくことから、検出負荷が上限基準値を1回だけ上回った程度では、既に現像剤4の凝集状態が改善されている場合もあり、わざわざユーザが現像剤カートリッジ3を取り外して処置を行う必要のない場面も想定される。

従って、かかる観点からすれば、所定の周期で検出したディスペンスモータ9の負荷が上限基準値を繰り返し上回った場合に、前述の警告メッセージを表示させるように構成するのが好ましい。図2はこのときの処理手順を示すフローチャートである。このフローチャートの処理は、現像剤カートリッジ3を新品のものに交換した直後の画像形成動作の際、または、画像形成装置の主電源の投入後の最初の画像形成動作の際に実行される。いずれの場面も現像剤カートリッジ3内のアジテータ10が長期にわたって回転しておらず、現像剤4が凝集していると想定される場面である。先ず、画像形成動作に伴ってディスペンスモータ9が回転を開始すると、負荷検出手段11がディスペンスモータ9の負荷を検出し、判定手段12が該検出負荷を上限基準値と比較する。このとき、検出負荷が上限基準値を下回るのであれば、現像剤カートリッジ3内の現像剤2は長期の放置にも拘らず凝集していないと予想されることから、警告メッセージを何ら発することなく処理手順を終了する。

一方、検出負荷が上限基準値以上となる場合には、計数カウンタを0から1へ加算した後、カウント数が所定数nに合致しているか否かをチェックする。nに合致していないのであれば、次のディスペンスモータ9の回転の際に再度負荷を検出し、この検出負荷を上限基準値と比較する。ここで、検出負荷が上限基準値を下回るのであれば、現像剤4の凝集状態は部分的なものであり、アジテータ10の回転によって解消可能なものであると予想されることから、警告メッセージを何ら発することなく処理手順を終了する。また、検出負荷が上限基準値以上となる場合には、計数カウンタを1から2へ加算した後、カウント数が所定数nに合致しているか否かをチェックする。

以降はこの処理手順を繰り返し、計数カウンタによるカウント数が所定数nに合致したと判断されたなら、現像剤カートリッジ3内の現像剤4が全体的に凝集しているものと予想されることから、液晶表示部13に警告メッセージを表示し、ユーザに現像剤カートリッジ3の取り外し、及び手動による攪拌を促す。

そして、新品の現像剤カートリッジ3への交換後の最初の画像形成動作の際、あるいは画像形成装置の主電源の投入後の最初の画像形成動作の際にこのような処理を実行し、かかるカートリッジ3内の現像剤4の流動性が良好な状態に保たれていることが確認されれば、画像形成動作が繰り返し行われている限りにおいては、アジテータ10がカートリッジ3内の現像剤4を繰り返し攪拌するので、現像剤カートリッジ3内で現像剤4が極度に凝集してしまうということはなく、継続的に現像剤4の流動性を良好な状態に維持することができるものである。

次に、上記判定手段12は検出したディスペンスモータ9の負荷、すなわち電流値を所定の下限基準値と比較し、検出負荷が下限基準値以下であると判断される場合には、現像剤カートリッジ3内の現像剤残量が少なくったものと判断し、液晶表示部13を通じて、現像剤カートリッジ3の交換時期が近づいたことを知らせる警告をユーザに対して表示する。ここで、上記下限基準値は任意に設定することが可能であり、少なくとも前述の上限基準値よりは小さい値である。

もっとも、現像剤カートリッジ3内では現像剤4が部分的に堆積しているような状態も生じ得ることから、1回のみ検出負荷が下限基準値を下回っただけでは、カートリッジ3内に現像剤4が充分残存している可能性もある。従って、かかる観点からすれば、この下限基準値についても、所定の周期で検出したディスペンスモータ9の負荷が下限基準値を繰り返し下回った場合に、前述の警告メッセージを表示させ、ユーザにカートリッジ交換を促すように構成するのが好ましい。このように構成すれば、現像剤カートリッジ3の交換時期を略的確に判断することが可能となる。

このような本発明の現像剤補給システムは、モノクロの画像形成装置に対して適用し得るだけでなく、フルカラーの画像形成装置についても適用することができる。その場合、ブラック、イエロー、マゼンタ、シアンの各色現像器毎に現像剤カートリッジ3やディスペンスモータ9が設けられることになるから、各色のディスペンスモータ9に対して個別に本発明を適用することになる。

そして、このようなフルカラーの画像形成装置にあっては、各色毎に設けた現像剤補給システムに対し、検出負荷を比較する上限基準値及び下限基準値を個別に決定することができる。これにより、各色の現像剤の流動性の相違を考慮した状態で、現像剤の凝集状態の把握や、現像剤の消費状態を把握することができ、一層的確に現像剤の補給を行うことが可能となる。

【発明の効果】
以上説明してきたように、本発明の現像剤補給システムによれば、現像剤カートリッジ内の攪拌手段を駆動している攪拌モータの負荷を検出し、かかる検出負荷を上限基準値又は下限基準値と比較することにより、現像剤カートリッジ内における現像剤の凝集状態やエンプティ状態を的確に把握することができ、把握した内容をユーザに伝達することで、かかるユーザにトラブル処置やカートリッジ交換を的確に行わせることが可能となる。

また、現像剤の凝集状態を的確に把握することで、ユーザの手にトラブル処置を委ねることが可能となり、凝集状態を機械的に解決するために攪拌モータのトルクアップを図り、あるいは攪拌モータのトルクを伝達するギヤの強化を図るといった対策を講じる必要がなくなり、画像形成装置をより安価に構成することが可能となる。
