【発明の属する技術分野】
本発明は微細孔及びガイド孔を有する多心光ファイバコネクタ用フェルール及びその製造装置に関し、より詳細には従来の多心光ファイバコネクタ用フェルールと同等の精度を保ちつつ、熱可塑性樹脂を用いて低コストに成形することができる多心光ファイバコネクタ用フェルール及びその製造装置に関する。

【従来の技術】
従来の多心光ファイバコネクタ用フェルールを図8に示す。このフェルール1の構造はJIS C 5981に規定されているものであり、直方体のブロック状からなるフェルール本体10の上面部11には、接着剤注入のための窓穴23が形成される。この窓穴23の底面には光ファイバを挿入しやすいようにテーパ状のファイバ導入溝24が形成されている。また、この窓穴23の前面部14側の側面壁である内面壁23aからフェルール本体10の前面部14にかけて8本の光ファイバを取付けるための8つの微細孔21、21が穿設され、さらに、ガイド孔22、22が窓穴23の両側方位置に穿設されている。現在、このようなフェルール1は主に熱硬化性樹脂、たとえばエポキシ樹脂等を用いて成形されるのが一般的である。

上記のように成形したフェルール1の微細孔21、21に、光ファイバをフェルール本体10の背面側に設けた開口部(図示せず)から挿入する。光ファイバを挿入する際には、光ファイバが前面部14から露出するように挿入する。光ファイバを挿入後、窓穴23から接着剤を注入して光ファイバを固定する。最後に前面部14を露出した光ファイバとともに研磨する。

【発明が解決しようとする課題】
ところで、光ファイバコネクタによる光ファイバ同士の接続は、非常に高精度に行う必要がある。光ファイバの断面直径は125μm程度であり、実際に光を伝達させる部分となるコアと呼ばれる部分は、さらにこの光ファイバの断面中心にある。光ファイバコネクタは、このコア同士を非常に高精度に当接させるものでなくてはならない。このため、フェルール1に対しては、非常に正確な寸法精度が要求される。光ファイバを位置決めする微細孔21、21に関しては、特に正確な寸法精度が要求される。具体的には、多心の単一モード光ファイバを低損失で接続するためには、微細孔21、21には1μm以下の偏心精度が要求される。

上述した熱硬化性樹脂を用いた成形によれば、このような要求を満たす精度の高いフェルール1が成形可能である。
だが、熱硬化性樹脂による成形は高コストなので、低コスト化が可能な熱可塑性樹脂を用いた射出成形によってフェルール1を成形することが考えられている。しかし、熱可塑性樹脂を用いた場合には、熱硬化性樹脂の場合には現れなかった問題が生じてくる。以下その問題点について述べる。
図9、図10はフェルール成形時の樹脂の流れを示す。ゲートから充填された樹脂は、その粘性、および窓穴23形成用の成形凸部の存在からくる上型と下型の非対称性のために、上型と下型に形成されるキャビティ部の両側面及び底面に沿って早く流れ、微細孔21、21を形成するためのコアピン54、54の周囲に樹脂が到達するまでの時間に差が生じる。このため、フェルール1の微細孔21、21の周囲には樹脂の配向が生じ、これが原因となって異方性収縮が生じる。熱硬化性樹脂の場合には樹脂注入時の粘度が低いので、樹脂の流れによる異方性収縮が小さく問題とはならなかった。
しかし、熱可塑性樹脂の場合は粘度が比較的高いため、樹脂到達の時間差が大きく、異方性収縮が顕著に現れる。その結果微細孔21、21には奥行き方向に曲がりが生じ、偏心精度が低下してしまう。

また、樹脂がコアピン54、54の部分に横方向及び下方向から遅れて回り込むことから、コアピン54、54にはそれぞれピン軸に対して横方向及び上方向の樹脂圧力がかかる。熱硬化性樹脂の場合は、樹脂注入時の粘度が低く流動性が高いので、この樹脂圧力は小さく問題とはならなかった。
しかし、熱可塑性樹脂は熱硬化性樹脂に比べて粘度が高く流動性が低いので、樹脂圧力が大きく、この樹脂圧力によってコアピン54、54及びガイド棒55、55は奥行き方向の曲がりが生じる。特にコアピン54、54は直径が小さく、樹脂圧力の影響を受けやすい。その結果、樹脂圧力によっても微細孔21、21には奥行き方向に曲がりが生じ、偏心精度が低下してしまう。

このように、従来の方法で熱可塑性樹脂を用いてフェルール1を射出成形した場合、上記のように成形の際に微細孔21、21に曲がりが生ずるため、微細孔21、21の偏心精度を1μm以下にすることは困難である。またこの曲がりによって、光ファイバ装着後に前面部14を研磨するに従って光ファイバの偏心が拡大するという問題も生ずる。このままでは、光ファイバコネクタによる光ファイバ同士の接続の所要性能を満たすことができず、必然的にフェルール成形時の歩留り低下を招くこととなる。

異方性収縮及び樹脂圧力によって起こるコアピン54、54の曲がりを抑えるには、成形時に樹脂が全体に時間差なく到達するように、またコアピン54、54の長手方向に沿って流れるように、キャビティ部に凸部、すなわちフェルールに凹部を設けて、樹脂流の流れが速い部分を除去すると共に、樹脂流を中央部に曲げることが考えられる。
フェルールに凹部を設けた先行技術としては特開平9−54225号が挙げられる。この発明では、上面の窓穴とほぼ同じ大きさの凹部を底面に設ける構成となっている。しかし、この発明においてこのよう凹部を設けた目的は、上面だけに存在する窓穴によって生ずる反りを減少させることであり、またこのような凹部によって樹脂流の流れが速い部分を除去し、また樹脂流を中央部に曲げられるとは考え難い。

本発明は以上のような問題点を解決するために成されたものであって、従来の光ファイバコネクタ用フェルールと同等以上の精度を保ちつつ、熱可塑性樹脂によって低コストに製造することができる光ファイバコネクタ用フェルール及びその製造装置を提供することを目的とする。

【課題を解決するための手段】
上記の課題を解決するため、本発明に係る多心光ファイバコネクタ用フェルールは、直方体のブロック状からなるフェルール本体の上面部の略中央に接着剤を注入するための窓穴を設け、該窓穴の内面壁から上記フェルール本体の前面部にかけて多数の微細孔を並列状に穿設し、上記窓穴の両側方位置にガイド孔を穿設してなる多心光ファイバコネクタ用フェルールにおいて、
上記フェルール本体の両側面部であって、上記窓穴の微細孔を穿設した内面壁に懸かる位置もしくはその前方位置に、同一形状をした凹部をそれぞれ設けたことを特徴として構成している。

また、本発明に係る多心光ファイバコネクタ用フェルールは、上記フェルール本体の両側面部において、二つの凹部を離隔させて設け、該凹部の一方の凹部を上記フェルール本体の側面部から上面部に懸かるようにそれぞれ設け、かつ他方の凹部を側面部から底面部に懸かるようにそれぞれ設けたことを特徴として構成している。

【発明の実施の形態】
以下、本発明に係る光ファイバコネクタ用フェルール及びその製造装置の実施形態を、図面を参照しながら説明する。図1、図2はそれぞれ、本発明の実施形態における光ファイバコネクタ用フェルールの斜視上面図、斜視底面図であり、図3は本発明の実施形態におけるフェルール製造装置の分解斜視図である。図4は図3における上型の拡大反転図、図5は図3における下型の拡大図であり、また、図6、図7はそれぞれ本発明の実施形態におけるフェルール製造装置によるフェルール成形の際の樹脂流を示す平面図、側面図である。ここで、本実施形態における前後上下左右は図1に示す方向とする。
なお、本発明に係る光ファイバコネクタ用フェルールの基本的な構造はJIS C 5981に規定されているものと同様であり、微細孔21、21は直径126μm、孔の間隔は250μm、孔数は8である。またガイド孔22、22は直径700μm、孔の間隔は4600μmである。

図3に示すフェルール製造装置40によって、図1に示す光ファイバコネクタ用フェルール1を成形する。以下、まずフェルール製造装置40について説明する。
図3に示すように、フェルール製造装置40はスライドコア50、上型60、及び下型70からなる。上型60と下型70の対応面にはフェルール1を成形するためのキャビティ部80が形成されている。スライドコア50は、このキャビティ部80に挿入自在としている。なお、上型60及び下型70は超硬材製である。

スライドコア50のコア本体51は、その略中央部にコアピン保持部52を有する。コアピン保持部52は平板状の形態を有しており、略中央から先端部までの厚さは基端側の厚さの略半分とされている。コアピン保持部52の上面はその全長にわたって平坦とされており、上型60と下型70、及びスライドコア50を組合せた際(組合せ時)に、後述の上型60に形成した成形凸部65の底面と面接触する。

また、コアピン保持部52の略中央から先端部までの底面側にはテーパ状の導入溝成形部53が形成される。この導入溝成形部53は、フェルール1成形時に、窓穴23の底面にファイバ導入溝24を形成する。この導入溝成形部53はその先端に、成形後のフェルール1における8つの微細孔21、21を形成する8本のコアピン54、54を有する。8本のコアピン54、54は互いに平行に設けられる。
さらにコア本体51は、コアピン保持部52の両側方位置に、成形後のフェルール1におけるガイド孔22、22を形成するガイド棒55、55を有している。ガイド棒55、55はコアピン54、54と平行に設けられる。なお、コアピン54、54及びガイド棒55、55は超硬材製である。

図4に示すように、上型60にはキャビティ部80の略中央に、成形後のフェルール1における、内部に接着剤を注入させるための窓穴23を形成する成形凸部65が形成されている。さらに図4、図5に示すように、上型60及び下型70のスライドコア50側には、組合せ時にスライドコア50のコア本体51と嵌合する方形切欠部62、72がそれぞれ形成されている。また、方形切欠部62、72の前方部には、キャビティ部80に樹脂を注入するためのゲート61、61、71、71がそれぞれ上下左右対称位置に形成されている。

また、上型60のスライドコア50と反対側には、組合せ時にスライドコア50のコアピン54、54の各先端部を位置決めする8本のコアピン用V溝64、64が平行に形成されている。そして、コアピン用V溝64、64の両側には、ガイド棒55、55の各先端部を位置決めするガイド棒用V溝63a、63aがそれぞれ形成されている。また、上型60のスライドコア50側も同じく、ガイド棒55、55の基端部を位置決めするガイド棒用V溝63b、63b形成されている。下型70には上型60のガイド棒用V溝63a、63a及び63b、63bに対向する位置に、ガイド棒用溝73a、73a及び73b、73bがそれぞれ形成されている。

上型60及び下型70に形成されるキャビティ部80には、成形凸部65のキャビティ前面部84側の側面壁である前面壁65aに懸かる位置に、略半円柱状の第一の凸部91、91がキャビティ両側面部83、83からそれぞれキャビティ上面部81に懸かるよう設けられている。前面壁65aに懸かる位置とは前面壁65aを含む平面上に、第一の凸部91の一部が懸かっている位置をいう。同様に、成形凸部65の前面壁65aに懸かる位置に、略半円柱状の第二の凸部92、92がキャビティ両側面部83、83からそれぞれキャビティ底面部82に懸かるよう設けられる。第一の凸部91、91及び第二の凸部92、92はそれぞれ同一形状であり、第一の凸部91、91同士及び第二の凸部92、92同士はそれぞれ左右対称位置に設けられ、また第一の凸部91、91と第二の凸部92、92は上下対称位置に設けられる。ただし、第一の凸部91、91と第二の凸部92、92は互いに接することなく、離隔して設けられる。

第一の凸部91、91及び第二の凸部92、92はそれぞれ、組合せ時に成形凸部65及びガイド棒55、55に干渉しないように設けられる。
なお、本実施形態では、キャビティ両側面部83、83のキャビティ上面部81及びキャビティ底面部82に懸かる位置にそれぞれ第一の凸部91、91と第二の凸部92、92を設けたが、どちらか片方だけ設けてもよい。
また、本実施形態では第一の凸部91、91と第二の凸部92、92は互いに接することなく、離隔して設けることとしたが、組合せ時に第一の凸部91の下面と、第二の凸部92の上面が面接触するよう形成し、キャビティ上面部81からキャビティ底面部82まで連続するような一体的な凸部を設けることもできる。
また、本実施形態では第一の凸部91、91及び第二の凸部92、92の形状を略半円柱状としたが、これに限られず、例えば略四半球状、略半円錐状、略半楕円柱状、丘陵状、三角柱状もしくは三角錐状等の突起状に形成してもよい。

さらにキャビティ底面部82には、図5に示すように、第二の凸部92、92の近傍対称位置に、細長い丘陵状の第三の凸部93、93がそれぞれ設けられる。これら第三の凸部93、93はそれぞれ、組合せ時に成形凸部65及びガイド棒55、55に干渉しないように設けられ、スライドコア50の挿入方向に向かって徐々に内側に寄るように配置される。
なお、第三の凸部93、93は丘陵状に限らず、例えば略半円柱状、略半楕円柱状、三角柱状等の突起状に形成してもよい。

次に、上述したフェルール製造装置40によるフェルール1の成形について説明する。図3に示す上型60、下型70を組合せることによってキャビティ部80が形成され、このキャビティ部80にスライドコア50を挿入する。実際には、上型60と下型70を組合せるタイミングと、スライドコア50をキャビティ部80に挿入するタイミングは略同時である。

形成されたキャビティ部80に対して、上型60及び下型70の両側方のゲート61、61、71、71から溶融した熱可塑性樹脂、ここでは石英系微粒子充填材を60〜70%含有するPPS(ポリフェニレンサルファイド)樹脂を左右バランス良く充填する。図6、図7に示すように、キャビティ部80内に充填された溶融樹脂は、その粘性、成形凸部65の存在からくる上型60と下型70の非対称性のために、キャビティ両側面部83、83及びキャビティ底面部82に沿って早く流れる。しかし、キャビティ両側面部83、83に沿う樹脂流は、キャビティ両側面部83、83からキャビティ上面部81に懸かるように形成した第一の凸部91、91、及びキャビティ両側面部83、83からキャビティ底面部82に懸かるように形成した第二の凸部92、92によって一度堰き止められることにより、下流の流速が遅くなると共に、中央部に曲げられる。
同様に、キャビティ底面部82に沿う樹脂流は、第二の凸部92、92の近傍対称位置に設けられた第三の凸部93、93によって一度堰き止められることにより、流速が遅くなると共に、上方部に曲げられる。

このように、途中からキャビティ両側面部83、83及びキャビティ底面部82に沿う樹脂流の流速が遅くなるため、コアピン54、54の周囲には樹脂がキャビティ部80内の他の部分とほぼ同時に到達する。この結果、成形後のフェルール1の微細孔21、21の周囲に、樹脂配向を生じさせないので、成形後のフェルール1に異方性収縮はほとんど発生せず、微細孔21、21は奥行き方向に曲がりが生じて、偏心精度が低下してしまうようなことはない。

また、樹脂流が途中から中央部に曲げられることによって、コアピン54、54に略平行に樹脂が流れるため、横方向及び上方向にかかる樹脂圧力が小さくなり、コアピン54、54の奥行き方向の曲がりが生じにくくなる。

このようにして形成したフェルール1は、図1、及び図2に示すように、JIS C 5981に規定されている構造を有し、かつ窓穴23の内面壁23aに懸かる位置に、略半円柱状の第一の凹部31、31が両側面部13、13から上面部11に懸かるように設けられている。同様に、窓穴23の内面壁23aに懸かる位置に、略半円柱状の第二の凹部32、32が両側面部13、13から底面部12に懸かるように設けられている。第一の凹部31、31及び第二の凹部32、32はそれぞれ同一形状であり、第一の凹部31、31同士及び第二の凹部32、32同士はそれぞれ左右対称位置に設けられ、また第一の凹部31、31と第二の凹部32、32は上下対称位置に設けられる。ただし、第一の凹部31、31と第二の凹部32、32は互いに接することなく、離隔して設けられる。
さらにフェルール本体10の底面部12には、図2に示すように、第二の凹部32、32の近傍対称位置に、細長い丘陵状の第三の凹部33、33がそれぞれ設けられる。これら第三の凹部33、33はそれぞれ、光ファイバ挿入方向に向かって徐々に内側に寄るように配置される。

ただし、上記のフェルール製造装置40の第一の凸部91、91、第二の凸部92、92、第三の凸部93、93のそれぞれの位置、形状を変化させた場合には、これに伴ってフェルール1の第一の凹部31、31、第二の凹部32、32、第三の凹部33、33のそれぞれの位置、形状も変化する。
すなわち、フェルール本体10の両側面部13、13から上面部11及び底面部12に懸かる位置にそれぞれ第一の凹部31、31と第二の凹部32、32を設けたが、どちらか片方だけ設けてもよい。
また、第一の凹部31、31と第二の凹部32、32は互いに接することなく、離隔して設けることとしたが、上面部11から底面部12まで連続するような一体的な凹部を設けることもできる。
また、第一の凹部31、31及び第二の凹部32、32の形状を略半円柱状としたが、これに限られず、例えば略四半球状、略半円錐状、略半楕円柱状、丘陵状、三角柱状もしくは三角錐状等の窪み状に形成してもよく、同様に第三の凹部33、33も丘陵状に限らず、例えば略半円柱状、略半楕円柱状、三角柱状等の窪み状に形成してもよい。

以上、本発明の実施形態を図面に沿って説明した。しかしながら、本発明は上記実施形態に記載された事項に限定されず、特許請求の範囲の記載に基づいてその変更、改良が可能である。
例えば、上記実施形態では、第一の凸部91、91、第二の凸部92、92は成形凸部65の前面壁65aに懸かる位置に設けることとしたが、これより前方位置に設けてもよい。第一の凹部31、31、第二の凹部32、32についても同様である。

【発明の効果】
本発明に係る光ファイバコネクタ用フェルール及びその製造装置によれば、上型と下型に形成されるキャビティ部の両側面部であって、成形凸部の前面壁に懸かる位置もしくはその前方位置に形成した同一形状をした凸部によって、キャビティ両側面部を沿う樹脂流が一度堰き止められ、下流の流速が遅くなるので、コアピンの周囲には樹脂がキャビティ部内の他の部分とほぼ同時に到達し、成形後のフェルールの微細孔の周囲に樹脂配向を生じさせない。そのため、成形後のフェルールに異方性収縮が発生することはほとんどなく、精度の高いフェルールを成形できるという効果がある。

また、本発明に係る光ファイバコネクタ用フェルール及びフェルール製造装置によれば、上型及び下型に形成されるキャビティ部の両側面部であって、上記成形凸部の前面壁に懸かる位置もしくはその前方位置に形成した同一形状をした凸部によって、キャビティ両側面部及びガイド棒に沿う樹脂流が一度堰き止められ、中央部に曲げられるので、コアピンに略平行に樹脂が流れ、横方向にかかる樹脂圧力が小さくなり、コアピンの横方向の曲がりが生じにくくなるという効果がある。

また、本発明に係る光ファイバコネクタ用フェルール及びフェルール製造装置によれば、キャビティ部の底面部であって、上記キャビティ部の両側面部に設けた凸部の近傍対称位置に設けた対称形状の凸部によって、キャビティ底面部に沿う樹脂流が一度堰き止められ、下流の流速が遅くなるため、コアピンの周囲に充填される溶融樹脂はキャビティ部内の他の空間に対してほぼ同時に充填されるため、成形後のフェルールの微細孔の周囲に樹脂配向を生じさせない。そのため、成形後のフェルールに異方性収縮が発生することはほとんどなく、精度の高いフェルールを成形できるという効果がある。
さらに、樹脂流が中央部に曲げられるので、コアピンに略平行に樹脂が流れ、上方向にかかる樹脂圧力が小さくなり、コアピンの上方向の曲がりが生じにくくなるという効果がある。

また、本発明に係る光ファイバコネクタ用フェルール及びフェルール製造装置によれば、安価な熱可塑性樹脂によってフェルールを形成し、さらに射出成形によって成形するので、フェルールを低コストに製造することができるという効果がある。
