本発明は、光ファイバ同士の融着接続後或いは光ファイバ部品(ファイバグレーティングなど)作製後、光ファイバの露出されたクラッド部を再被覆するリコート方法に関するものである。

【従来の技術】
近年、情報輸送の大量化、高速化に伴い通信経路を構成する経路として光ファイバが多用されてきている。光ファイバによる情報通信には光ファイバ同士の融着接続はもちろん、光ファイバ部品としてのファイバグレーティングも必要不可欠となっている。

一般に、光ファイバとしては、石英ガラス系の光ファイバ裸線に合成樹脂等の有機材料による被覆の施されたものが用いられている。この有機材料による被覆は、ガラス製の光ファイバ裸線に外部環境中の塵、埃あるいは異物等が衝突して傷が発生し、光ファイバの破断強度が低下するのを防ぐためのものである。ところが、光ファイバ同士の接続やファイバグレーティングなどの作製の際に、光ファイバの被覆を除去する必要がある。そして光ファイバ同士の接続後或いはファイバグレーティング作製後に露出したクラッド部にゴミの付着や光ファイバ表面の侵食、機械強度の低下を防ぐために、露出したクラッド部を再び樹脂材料で覆うリコート法が提案され、実施されている。リコートする樹脂材料には通常紫外線照射により硬化する紫外線硬化型樹脂が用いられ、実際にリコートする方式としてはダイス方式やモールド方式などがある。

【発明が解決しようとする課題】
このリコート部に85℃から−40℃の温度変化を繰り返すヒートサイクル試験を行うと、温度変化により元々の樹脂とリコート樹脂の界面に繰り返し応力がかかる。それにより、界面に亀裂が発生し、この亀裂が進行すると樹脂同士が完全に分離して、光ファイバの石英部(クラッド部)が外部にむき出しになってしまう場合があった。このように、石英部(クラッド部)が外部にむき出しになることをここでは割れと呼ぶが、この割れが発生すると光ファイバが外部から守られず、破断強度が低下するだけでなく、伝送損失も増大する等の恐れがあった。

この問題の解決策として、図8に示すように、リコート部100の径を元々の樹脂101の径よりも大きくし、元々の樹脂101の全周をリコート樹脂で覆うようにすることで樹脂同士の接着性を向上する方法が提案されている。この元々の樹脂101をリコート樹脂で覆っている部分をここではオーバーラップ部100Aと呼ぶ。しかし、このオーバーラップ部100Aの厚さを光ファイバ1の全周にわたって均一にすることは難しく、光ファイバ1の中心とリコート部100の中心がずれてしまういわゆる偏肉が生じやすい。偏肉が生じ、オーバーラップ部100Aの一部が薄くなってしまうと、オーバーラップによる特性改善効果が低減してしまうことから、亀裂や割れを完全になくすことは困難であった。また、特にモールド方式では樹脂注入時に被覆除去端に気泡が発生することが多く、樹脂硬化後に気泡部分の強度が弱くなるという問題があった。このように、気泡が発生してしまうとオーバーラップを光ファイバ1の全周にわたり均一に行ってもヒートサイクルによって割れが生じてしまうことが確認された。さらに、オーバーラップ法では、リコート部100の径が元々の光ファイバ1の径よりも必然的に太くなってしまう。リコート部100を元々の樹脂101の径と同等の径でリコートする同径リコートへの要求は大きいが、オーバーラップ法では対応できないという問題があった。

なお、この割れは元々の樹脂被覆が厚いほど発生しやすい。一般的には直径125μmの石英ガラスを樹脂で直径250μmまで被覆した光ファイバが幅広く使用されているが、直径400μmまで樹脂で覆った光ファイバも一部で使用されており、この400μm径の光ファイバのリコートにおいて、特に割れの問題が大きかった。

本発明は前記事情に鑑みてなされたもので、被覆除去端での気泡の発生を抑制すると同時に、ヒートサイクル試験による割れの発生を抑え、さらに同径リコートも可能となる光ファイバの露出したクラッド部のリコート方法を提供することを目的とするものである。

【課題を解決するための手段】
上記目的を達成するため、本発明は、光ファイバ同士の接続後や光ファイバ部品作製後、光ファイバの露出されたクラッド部を再び樹脂材料で再被覆するリコート方法において、クラッド部を露出させた状態における被覆樹脂部の形状を露出部に向かって径が小さくなるように段階的に変化するように形成し、露出されたクラッド部と段階的に変化する被覆樹脂部とを含むように再被覆してリコート部を形成したものである。

【発明の実施の形態】
以下に本発明の好適な実施例について図面を参照して説明する。

本発明は、図1に示したように、光ファイバ1の露出されたクラッド部2同士を接続し、被覆樹脂部3の形状を露出されたクラッド部2に向かって、段階的に変化させた。このような形状に加工した光ファイバ1をリコートすると、気泡の発生が抑えられ、さらに同径リコート(光ファイバ被覆直径とリコート部4の直径を同一にする)においても、亀裂や割れが発生しないことを発見した。符号4は、リコート部を示す。ここで、「段階的」とは「テーパ状」のようなスムーズな傾斜面を備えたものも含む。また、リコート樹脂としては、従来と同様に紫外線硬化型樹脂が用いられる。

この方法は、樹脂除去端側の被覆樹脂部3に段階的に変化する形状を作ることにより、リコート樹脂注入時液状のリコート樹脂が抵抗なく、スムーズにリコート部4の全域にわたって行き届く。このため、被覆界面における気泡の発生を抑制することが可能となった。また、図1に示すように被覆樹脂部3をテーパ状にした利点のもう一つは、光ファイバ1の除去端全周にわたり、偏肉を気にすることなくオーバーラップすることができる点にある。つまり、テーパ加工が施されているため光ファイバ1の径中心とリコート部4の径中心が多少ずれても、オーバーラップは完全に行われる。さらに、除去端の傾斜面(テーパ面)がリコート樹脂と光ファイバ1の被覆樹脂部3との間の接触面積を増やし、外力や温度変化に伴う応力集中が緩和でき、亀裂・割れが発生しにくくなる。もちろん、同径リコートにも用いることができる。

被覆径400μmのPANDA型ファイバを用いて、被覆除去端をテーパ状の被覆樹脂部3に形成してから、リコートを行った。テーパの長さを5mmとし、傾斜の角度αを2°にした。リコート径を430μmと500μmとし、10サンプルずつ作った。比較のため、従来の被覆除去法による垂直に被覆を除去した光ファイバも同じ寸法で10サンプルずつ作製した。評価はヒートサイクル試験により500サイクル行った。

外観観察の結果として、430μmリコートしたテーパ加工のサンプルでは、被覆除去端の所在がはっきり確認できないほど、きれいにリコートされている。オーバーラップ部もきちんと樹脂に包まれ、従来のリコートと比べ、外観上の問題を解決できた。また、500μmリコートしたサンプルも外観からは問題が見られなかった。

ヒートサイクル試験はサンプルを−40℃と85℃の恒温槽にそれぞれ15分ずつ保持し、500回繰り返して行った。その結果、従来の被覆除去によるリコートでは、430μmリコートしたサンプルが、50回以下で全数で割れが観察され、500μmリコートしたサンプルでも、300回以下で全数で割れが観察された。それに対して、430μmと500μmリコートしたテーパ加工のサンプルでは、ヒートサイクルが500回経過しても、割れなかった。すなわち、光ファイバ被覆除去部をテーパ状にすることにより、リコートの外観が改善されるばかりでなく、温度の変化による界面亀裂の成長を抑制できた。

次にリコート部4の強度と光ファイバ被覆直径との関連性を調べた。表1に250μmと400μmの光ファイバ1をリコートし、前記ヒートサイクル試験の結果を示した。被覆除去端にテーパ加工が施されない場合の被覆直径250μmの光ファイバ1に対するリコートはあまり問題にならないが、光ファイバ被覆直径が400μmの光ファイバ1に対するリコートに問題が起きていることが分かった。しかも、リコート径が光ファイバ被覆直径に近いほど、割れる確率が大きくなる。一方、光ファイバ被覆の除去端側にテーパ加工をして被覆樹脂部3を形成した後、リコートしたサンプルは、いずれの径においてもヒートサイクル試験による割れが観察されなかった。つまり、テーパ加工により、前記したリコート部4の割れの問題が解決できたことになる。

リコート径を900μmまで太くするリコートを行ったが、リコート後の光学特性の初期変動が大きく、実用にはリコート部4の直径は900μm以下が望ましい。また、リコート部4の直径を元々の光ファイバ被覆径より小さくすることは困難であるので、元々の光ファイバ被覆径も900μm以下である必要がある。

さらに、異なるテーパの傾斜角度で光ファイバ1を加工し、リコートしたサンプルについて、ヒートサイクル試験を行った。その結果を表2に示した。光ファイバ被覆直径が400μmで、リコート径が500μmのサンプルである。その結果、30°以上の傾斜角度を持つサンプルは、外観上の問題が完全に解決できず、オーバーラップ部が完全にリコートできないサンプルもあった。ヒートサイクル試験の結果では、オーバーラップ部の割れが観察された。一方、30°以下で加工し、リコートしたサンプルでは、外観上及びヒートサイクル試験後に問題は発生しなかった。このことから、本件ではリコート樹脂と光ファイバ被覆樹脂の接触面積を増やすため、テーパの角度としては、30°以下とすることが望ましいことが判明した。これは除去する被覆の厚さで考えると、2倍以上の形状変化領域となる。

本発明で請求する被覆除去端の段階的に変化する形状として、上記したテーパ状だけでなく、機能上でテーパに相当するものも含む。その具体的な内容は、図2(a),(b)〜図7(a),(b)に示した。テーパ以外に光ファイバ長手方向に階段状に被覆を除去したステップ型や、また、両面削り或いは被覆部を多面形に加工したものでも、テーパ加工と同等の結果が得られる。その場合、テーパ状のサンプルでは、加工部の角度が30°であったことより、加工する被覆の長さを除去する光ファイバの被覆厚の2倍以上(テーパ角度30°に相当する)とすることが望ましい。また、被覆加工部の長さが長い方が応力の緩和効果は大きいが、長くなりすぎると、加工が困難なばかりでなく、リコート部4の長さが長くなってしまう。例えば、図1のクラッド部2の全体長さは通常3cm程度であるが、モールド方式で通常使用されるモールドの長さは5cm程度であることから、テーパ加工部の長さは片側1cm以下であることが望ましい。

上述したモールド方式は、石英ガラスの上に溝を掘り、溝に光ファイバのクラッド部をセットしてからリコート樹脂を流し、紫外光の照射により硬化させる方法である。また、ダイス方式は、リコート樹脂を乗せたダイスを光ファイバのクラッド部に沿って上下することにより、樹脂を塗布する方法である。

上述した実施例は、光ファイバ同士の接続の例を示しているが、光ファイバ部品作製の実施例についても外観上何ら変わることがないものである。光ファイバ部品の例として、光ファイバグレーティングを挙げて説明すると、この部品は紫外線照射によって光ファイバの内部の長手方向に周期的な屈折率の変化を持たせるものであって、外観上、光ファイバの形状が変わらないので、実施例としての外観は光ファイバ同士の接続の場合と同様である。

【発明の効果】
以上説明したように、本発明は、光ファイバ同士の接続後や光ファイバ部品作製後、光ファイバの露出されたクラッド部を再び樹脂材料で再被覆するリコート方法において、クラッド部を露出させた状態における被覆樹脂部の形状を露出部に向かって径が小さくなるように段階的に変化するように形成し、露出されたクラッド部と段階的に変化する被覆樹脂部とを含むように再被覆してリコート部を形成するようにしたものである。したがって、
