【発明の属する技術分野】
本発明は、多層材及びこの多層材を熱成形して得られる容器及び包装体に関する。

【背景技術】
従来から、包装容器材料としてポリプロピレン系樹脂等が用いられている。しかし、ポリプロピレン系樹脂では耐熱性が十分でなく、また、オレフィン臭が被包装物である食品等に移行するという問題があり、その使用には限界がある。
この問題を解決するために、耐熱性に優れ、かつ被包装物に臭いが移らない多層材として、非結晶性の共重合ポリエチレンテレフタレートを用いるものが提案されている(特開平4−147849号公報等参照)。

【発明が解決しようとする課題】
このような多層材を成形した容器では、耐熱性等は確保できるものの、蓋材の開封性を考慮して、蓋材と容器とをヒートシールした場合には、レトルト殺菌、電子レンジ加熱等を行う際、容器内の内圧の上昇に伴い蓋材がはがれてしまうという問題がある。一方、レトルト殺菌、電子レンジ加熱等に対応できるようにヒートシール強度を高くすると、開封性が低下し、蓋材を取り外しにくくなるという問題が発生する。

本発明の目的は、耐熱性、保香性に優れ、被包装物に臭いが移行せず、容器と蓋材とのヒートシール強度を高くすることができ、かつ、蓋材を容易に取り外せるという相反する効果を両立できる包装体、容器及びこれらを成形できる多層材を提供することである。

【課題を解決するための手段】
そのため、本発明は以下の構成を採用して前記目的を達成しようとするものである。
具体的には、本発明の多層材は、ポリオレフィン樹脂を主成分とする基材層と、多数の樹脂を混合してなる混合樹脂層と、表面層とを備える多層材であって、前記混合樹脂層は、少なくとも非晶性ポリエステル樹脂、ポリオレフィン樹脂、及び不飽和カルボン酸またはその誘導体変性ポリオレフィン樹脂とを混合したものであり、前記表面層は、非晶性ポリエステル樹脂を主成分とすることを特徴とする。

ここで、多層材は少なくとも基材層、混合樹脂層、表面層の3層を有しているものであればよく、3層以上のものであってもよい。例えば、基材層の混合樹脂層とは反対側に他の樹脂層が形成されていてもよい。
また、基材層、混合樹脂層のポリオレフィン樹脂としては、例えば、ポリエチレン、ポリプロピレン等があげられる。また、ポリオレフィン樹脂はホモポリマーからなるものであってもよく、他のオレフィン樹脂との共重合体であってもよく、さらには、これらの混合物であってもよい。
混合樹脂層や表面層の非晶性ポリエステル樹脂は、加熱処理を行っても結晶化による物性の変化を起こすことがなく、結晶性を有しないポリエステル樹脂である。例えば、非晶性ポリエチレンテレフタレート等があげられる。中でも非晶性共重合ポリエチレンテレフタレートが好ましい。

また、混合樹脂層は、少なくとも、非晶性ポリエステル樹脂、ポリオレフィン樹脂、及び不飽和カルボン酸またはその誘導体変性ポリオレフィン樹脂とを混合したものであればよく、本発明の目的を損なわない範囲において、他の成分を加えてもよい。

さらに、混合樹脂層の不飽和カルボン酸またはその誘導体としては、例えば、アクリル酸、メタクリル酸、フマル酸、ナジック酸、無水マレイン酸、無水イタコン酸、無水ナジック酸等があげられ、特に無水マレイン酸、フマル酸などが好ましい。
また、混合樹脂層の変性ポリオレフィン樹脂のポリオレフィン樹脂としては、例えば、ポリプロピレン、ポリエチレン、エチレン−αオレフィン共重合体があげられる。

この構成の本発明では、表面層は保香性に優れる非晶性ポリエステル樹脂を主成分としているため、例えば、食品や飲料などの香りを長期間保持できると共にオレフィン臭の移行を確実に防止できる。
また、容器内表面となる表面層は非晶性ポリエステル樹脂を主成分としているため、耐熱性に優れたものとすることができる。

さらに、混合樹脂層を非晶性ポリエステル樹脂を含む樹脂層とし、この混合樹脂層に、非晶性ポリエステル樹脂を主成分とした表面層が接しているため、表面層と混合樹脂層とを容易に剥離することができる。従って、表面層が容器内表面となるように多層材を熱成形し、この容器に蓋材を取り付けた場合、表面層と、蓋材とのヒートシール強度を高くしても、蓋材と共に表面層を剥離することで、蓋材を容易に取り外すことができる。

この際、前記表面層の非晶性ポリエステル樹脂は、共重合成分を3mol%から20mol%含有する非晶性共重合ポリエチレンテレフタレート樹脂であることが好ましい。
非晶性共重合ポリエチレンテレフタレート樹脂は、エチレングリコール、テレフタル酸の他に共重合成分を含有するものである。
共重合成分としては、イソフタル酸、フタル酸、2,6−ナフタレンジカルボン酸、p−オキシ安息香酸等の芳香族カルボン酸、アジピン酸、セバシン酸、シクロヘキサンジカルボン酸のような脂肪族または脂環族カルボン酸、プロピレングリコール、1,4−ブタンジオール、1,4−シクロヘキサンジメタノール、ジエチレングリコール、トリエチレングリコール等のジオール類をあげることができる。なかでも、共重合成分は、1,4−シクロヘキサンジメタノールであることが特に好ましい。

共重合成分が3mol%よりも少ないと、ヒートシール性が悪く、ヒートシールした場合にシール強度が低下する可能性がある。また、20mol%を超えると、柔軟性、伸び等が充分でなく、容器への熱成形性が低下し、深絞り成形容器の成形が困難となる。
また、共重合成分を1,4−シクロヘキサンジメタノールとすることで、ヒートシール性、容器への熱成形性を高めることができる。

さらに、前記基材層及び混合樹脂層の前記ポリオレフィン樹脂は、ポリプロピレン系樹脂であることが好ましい。
ポリオレフィン樹脂をポリプロピレン系樹脂とすることで、多層材の強度、剛性、耐熱性を高めることができる。

また、前記混合樹脂層は、非晶性ポリエステル樹脂として非晶性ポリエチレンテレフタレート樹脂を10wt%から60wt%、ポリオレフィン樹脂としてポリプロピレン系樹脂を20wt%から80wt%、不飽和カルボン酸またはその誘導体変性ポリオレフィン樹脂を10wt%から50wt%含有することが好ましい。

混合樹脂層の非晶性ポリエチレンテレフタレート樹脂が10wt%よりも少ないと、表面層の剥離強度が低くなりすぎてしまう。また、非晶性ポリエチレンテレフタレート樹脂が60wt%よりも多いと、基材層との接着強度が低下してしまい、基材層との接着強度が、表面層との剥離強度よりも低くなってしまう。すなわち、蓋材の開封時に表面層がスムーズに剥離できなくなってしまう。
混合樹脂層のポリプロピレン系樹脂が20wt%よりも少ない場合には、基材層との接着強度が低下してしまう。また、ポリプロピレン系樹脂が80wt%よりも多い場合には、表面層との剥離強度が低くなりすぎる可能性がある。
さらに、混合樹脂層の不飽和カルボン酸またはその誘導体変性ポリオレフィン樹脂が10wt%よりも少ない場合には、基材層及び表面層との接着強度が低下してしまう。また、不飽和カルボン酸変性またはその誘導体変性ポリオレフィン樹脂が50wt%よりも多い場合には、混合樹脂層の成形性が悪くなる可能性がある。

この際、前記表面層と、前記混合樹脂層間の剥離強度は1N/15mmから25N/15mmであることが好ましく、1.5N/15mmから25N/15mmであることが特に好ましい。
剥離強度は1N/15mmから25N/15mmであれば、通常時(表面層を引きはがす力が加わっていない状態)には、表面層と混合樹脂層とが剥離してしまうことはないが、表面層を引きはがす力を加えると容易に表面層を剥離することができる。

また、基材層の前記混合樹脂層の面と反対側の面にはガスバリア層が形成されていることが好ましい。
ガスバリア層としては、エチレン・酢酸ビニル共重合体けん化物(EVOH)、塩化ビニリデン(PVDC)、ポリビニルアルコール、ポリアミド等があげられる。
ガスバリア層を形成することで、この多層材を用いて容器等の包装体を形成した場合、その耐酸化性、すなわち保存性を向上させることができる。

本発明の容器は、被包装物収納用の凹部と、この凹部の開口周縁に設けられたフランジ部とを有する容器であって、以上のような多層材を、その表面層が容器内表面となるように熱成形したことを特徴とする。
熱成形方法としては、真空成形、圧空成形、真空圧空成形(プラグアシスト成形を含む)等が考えられる。
以上の様な多層材を熱成形して得られる容器は、前述した多層材における作用・効果と同様の作用・効果を奏することができる。つまり、耐熱性に優れ、被包装物の保香性に優れ、またオレフィン臭が移行せず、容器と蓋材とのヒートシール強度を高くした場合であっても、蓋材を容易に取り外せる容器とすることができる。

さらに、前記フランジ部の表面層には、前記開口周縁に沿って切込み部が形成されていることが好ましい。
前述したように、表面層と、混合樹脂層とは容易に剥離することができる。そのため、フランジ部の表面層に切込み部を形成し、切込み部の外周側に蓋材をヒートシールすれば、蓋材をはがす際に、表面層の切込み部よりも外側の部分が蓋材と共にはがれることとなる。従って、容器と、蓋材とのヒートシール強度を高くした場合であっても容易に蓋材を取り外すことができる。

本発明の包装体は、前述した容器の容器のフランジ部に蓋材が溶着されていることを特徴とする。
このような包装体は、前述した容器と同様の作用・効果を奏することができる。なお、容器のフランジ部に切込み部を形成しない場合には、蓋材のヒートシール時にシールリングを押圧することにより、エッジ切れ部を形成する。開封時には、このエッジ切れ部から表面層が切断され、表面層が剥離されることとなる。

また、蓋材は、容器のフランジ部の切込み部から1mm以上外周側に蓋材が溶着されていることが好ましい。
容器のフランジ部の切込み部から1mm以上外周側に蓋材を溶着した場合、レトルト処理等で包装体の内圧が高くなると、フランジ部の蓋材がシールされた部分のうち、内周側の部分に応力が集中することとなる。そのため、切込み部には応力がほとんど作用せず、内圧により、表面層が剥離されてしまう虞がない。従って、耐圧性に優れた包装体とすることができる。

【発明の実施の形態】
以下、本発明の実施形態を図面に基づいて説明する。
図1には、多層材1が示されている。この多層材1は、基材層11と、混合樹脂層12と、表面層13とを有する。

基材層11は、ポリオレフィン樹脂、例えば、ポリプロピレン系樹脂を主成分とするものである。

混合樹脂層12は、非晶性ポリエステル樹脂、ポリオレフィン樹脂、及び不飽和カルボン酸またはその誘導体変性ポリオレフィン樹脂とを混合したものである。
混合樹脂層12の非晶性ポリエステル樹脂としては、例えば、非晶性ポリエチレンテレフタレートがあげられる。なかでも、共重合成分として1,4−シクロヘキサンジメタノールを含有する非晶性共重合ポリエチレンテレフタレートであることが特に好ましい。
また、ポリオレフィン樹脂としては、基材層11と同様に例えば、ポリプロピレン系樹脂があげられる。
さらに、不飽和カルボン酸またはその誘導体としては、例えば、アクリル酸、メタクリル酸、フマル酸、ナジック酸、無水マレイン酸、無水イタコン酸、無水ナジック酸等があげられる。

このような混合樹脂層12は、非晶性共重合ポリエチレンテレフタレート樹脂を10wt%から60wt%、ポリプロピレン系樹脂を20wt%から80wt%、不飽和カルボンまたはその誘導体変性ポリオレフィン樹脂を10wt%から50wt%含有するものであることが好ましい。

表面層13は、非晶性ポリエステル樹脂、例えば、非晶性共重合ポリエチレンテレフタレートを主成分とするものである。この非晶性共重合ポリエチレンテレフタレートは、共重合成分として1,4−シクロヘキサンジメタノールを3mol%から20mol%含有するものであることが好ましい。
表面層13と、混合樹脂層12との剥離強度は1N/15mmから25N/15mmである。

このような多層材1は、共押し出し法により成形される。各層の厚さ寸法は任意であるが、基材層11を600μmとした場合、混合樹脂層12は、30μmから120μm、好ましくは60μmから90μm、表面層13は、5μmから100μm、特に好ましくは、40μmから70μmである。
混合樹脂層12が30μmよりも薄い場合には、基材層11と混合樹脂層12とが剥離してしまう可能性がある。また、120μmよりも厚い場合には、成膜性に劣るものとなる。
一方、表面層13が5μmよりも薄い場合には、この多層材1を熱成形して得られる容器2(図2参照)の内圧強度が0.02MPa以下となる可能性がある。また、100μmよりも厚い場合には、開封性が低下する場合がある。

図2には、包装体4が示されている。包装体4は、容器2と、蓋材3とを備えている。
容器2は、多層材1の表面層13が容器内表面となるように多層材1をプラグアシスト真空圧空熱成形したものである。
この容器2は、被包装物収納用の凹部21と、この凹部21の開口周縁に設けられたフランジ部22とを有する。

フランジ部22の表面層13には、開口周縁に沿って切込み部221が環状に形成されている。切込み部221の深さ寸法は、蓋材3を開封する力により容易に切断できればよく、例えば、表面層13の厚さ寸法と略同じである。
蓋材3は、フランジ部22の表面層13の切込み部221から1mm以上外周側の部分に、ヒートシールされている。蓋材3は図示しないが多層構造であり、フランジ部22の表面層13にヒートシールされる面は、表面層13と同じく1,4−シクロヘキサンジメタノールを含有する非晶性共重合ポリエチレンテレフタレート製である。

このような、容器2の蓋材3をはがすと、表面層13の蓋材3にヒートシールされた部分が、引き剥がし方向の力により混合樹脂層12から剥離され、蓋材3と共にはがれるようになっている。

従って、本実施形態によれば、以下の効果を奏することができる。
表面層13は保香性に優れる非晶性共重合ポリエチレンテレフタレートを主成分としているため、例えば、食品や飲料等の香りを長期間保存できると共に、オレフィン臭の移行を確実に防止できる。

さらに、非晶性共重合ポリエチレンテレフタレート樹脂を主成分とする表面層13を備えているため、容器2の耐熱性を優れたものとすることができる。

また、混合樹脂層12を非晶性共重合ポリエチレンテレフタレート樹脂を含む樹脂層とし、この混合樹脂層12に、非晶性共重合ポリエチレンテレフタレート樹脂を主成分とした表面層13を形成しているため、表面層13と混合樹脂層12とを容易に剥離することができる。従って、多層材1を熱成形した容器2の表面層13と、蓋材3とのヒートシール強度を高くしても、蓋材3と共に表面層13を剥離することにより、蓋材3を容易に取り外すことができる。

また、表面層13の非晶性共重合ポリエチレンテレフタレートの共重合成分が3mol%よりも少ないと、ヒートシール性が悪く、ヒートシールした場合にシール強度が低下する可能性がある。また、共重合成分が20mol%を超えると、柔軟性、伸び等が充分でなく、容器2への熱成形性が低下し、容器2の深絞り性が低下する。本実施形態では、共重合成分を3mol%から20mol%含有するものとしたため、このような問題が生じない。
さらに、本実施形態では、共重合成分を1,4−シクロヘキサンジメタノールとしたため、ヒートシール性、容器2への熱成形性を高めることができる。

また、基材層11及び混合樹脂層12の含有するポリオレフィン樹脂をポリプロピレン系樹脂としたため、多層材1及びこの多層材1を成形した容器2の強度、剛性、耐熱性を高めることができる。

混合樹脂層12の非晶性共重合ポリエチレンテレフタレート樹脂が10wt%よりも少ないと、表面層13との剥離強度が低くなりすぎてしまう。また、非晶性共重合ポリエチレンテレフタレート樹脂が60wt%よりも多いと、基材層11との接着強度が低下してしまい、基材層11との接着強度が表面層13の剥離強度より低くなってしまう。本実施形態では、非晶性共重合ポリエチレンテレフタレート樹脂の含有量を10wt%以上、60wt%以下としているため、表面層13との接着強度及び剥離強度を適度に保つとともに、基材層11との接着強度も高くすることができる。

また、混合樹脂層12のポリプロピレン系樹脂が20wt%よりも少ない場合には、基材層11との接着強度が低下してしまう。また、ポリプロピレン樹脂が80wt%よりも多い場合には、表面層13の剥離強度が低くなりすぎる可能性がある。これに対し、混合樹脂層12のポリプロピレン系樹脂の含有量を20wt%以上、80wt%以下としているので、高い耐熱性を有し、表面層13との接着強度、剥離強度を適度に保つと共に、基材層11との接着強度を確保することができる。
さらに、混合樹脂層12の不飽和カルボン酸またはその誘導体変性ポリオレフィン樹脂が10wt%よりも少ない場合には、基材層11及び表面層13との接着強度が低下してしまう。また、不飽和カルボン酸変性樹脂もしくはその誘導体変性ポリオレフィン樹脂が50wt%よりも多い場合には、混合樹脂層12の成形性が悪くなる可能性がある。本実施形態では、10wt%以上、50wt%以下としているので、このような問題は生じない。

また、表面層13と、混合樹脂層12間の剥離強度は1N/15mmから25N/15mmであるため、通常時(表面層13を引きはがす力が加わっていない状態)には、表面層13と混合樹脂層12とが剥離してしまうことはなく、表面層13を引きはがす力を加えると容易に表面層13を剥離することができる。
表面層13に引きはがす力を作用させると、表面層13を容易に剥離することができるので、容器2のフランジ部22の表面層13の切込み部221の外周側に蓋材3をヒートシールすると、表面層13の切込み部221よりも外側の部分が蓋材3と共にはがれることとなる。従って、蓋材3のヒートシール強度を高くし、密封性を高めた場合であっても容易に蓋材3を取り外すことができる。
また、蓋材3は、フランジ部22の表面層13の切込み部221から1mm以上外周側の部分に、ヒートシールされている。レトルト処理等により、包装体4内の内圧が高くなった場合には、応力がヒートシール部分の内周側部分に集中する。そのため、切込み部221には応力がほとんど作用しないので、内圧により表面層13が剥離してしまう虞がない。従って、耐圧性に優れた包装体4とすることができる。

なお、本発明は前述の実施の形態に限定されるものではなく、本発明の目的を達成できる範囲での変形、改良等は本発明に含まれるものである。
例えば、前記実施の形態では、多層材1を三層構造のものとしていたが、本発明では、少なくとも基材層11、混合樹脂層12、表面層13の三層を含むものであればよく、例えば、基材層11の混合樹脂層12と反対側にガスバリア層を形成してもよい。
このようにすれば、耐酸化性、保存性の高い容器を形成することが可能となる。

さらに、前記実施形態では、基材層11及び混合樹脂層12のポリオレフィン樹脂をポリプロピレン系樹脂としたが、これに限らず、他のポリオレフィン樹脂、例えば、ポリエチレン等、あるいは他のポリオレフィン樹脂との混合物であってもよい。
また、混合樹脂層12の非晶性ポリエステル樹脂として、非晶性共重合ポリエチレンテレフタレートを使用したが、これに限らず、非晶性ポリエステル樹脂であればよい。

さらに、混合樹脂層12では、非晶性共重合ポリエチレンテレフタレート樹脂を10から50wt%、ポリプロピレン系樹脂を20から80wt%、不飽和カルボン酸またはその誘導体変性ポリオレフィン樹脂を10から50wt%含有するとしたが、樹脂の種類、分子量などによってはこの割合には限られない。
また、混合樹脂層12は、少なくとも、非晶性ポリエステル樹脂、ポリオレフィン樹脂、及び不飽和カルボン酸またはその誘導体変性ポリオレフィン樹脂とを含有していればよく、本発明の目的を損なわない範囲で、他の成分、例えば、他の樹脂、充填剤、添加剤等を含有していてもよい。

また、表面層13は、1,4−シクロヘキサンジメタノールを含有する非晶性共重合ポリエチレンテレフタレートであるとしたが、共重合成分としては、1,4−シクロヘキサンジメタノールに限られず、イソフタル酸、フタル酸、2,6−ナフタレンジカルボン酸、p−オキシ安息香酸等の芳香族カルボン酸、アジピン酸、セバシン酸、シクロヘキサンジカルボン酸のような脂肪族または脂環族カルボン酸、プロピレングリコール、1,4−ブタンジオール、ジエチレングリコール、トリエチレングリコール等のジオール類等であってもよい。

また、表面層13と、混合樹脂層12との剥離強度は、1N/15mmから25N/15mmであるとしたが、この範囲には限られず、蓋材を引きはがす際に、人の力で容易に剥離が起こる程度の剥離強度であればよく、また、容器のサイズ、形状、シール形態などによって適宜選択される。
前記実施形態では、多層材1を共押し出し法により製造したが、他の方法により製造してもよい。ただし、共押し出し法で製造すれば、多層材1を容易に製造することができる。

蓋材3のフランジ部22の表面層13にヒートシールされる面は、表面層13と同じ材質であるとしたが、これに限らず、ヒートシール性の良好な樹脂からなるものであればよい。
前記実施形態では、容器2は、そのフランジ部22の表面層13に切込み部221が形成されていたが、切込み部221は形成されていなくてもよい。切込み部221が形成されていない場合には、蓋材3と表面層13とのヒートシール部分のエッジ切れにより剥離が行われるようにすればよい。この場合、表面層13を5μmから50μmと比較的薄くすることが好ましい。
また、容器2は、多層材1をプラグアシスト真空圧空熱成形したものとしたが、多層材1を他の熱成形方法、例えば、真空成形、圧空成形等により成形したものであってもよい。
また、多層材1は、容器2と蓋材3とからなる包装体4に限らず他の包装体を形成してもよい。

本発明の効果を確認するために以下の実験を行った。

多層材1をプラグアシスト真空圧空成形機により、表面層13が容器内表面となるように容器2を形成した。容器2の凹部21は、開口径80mm、高さ寸法50mm、底径50mmであり、フランジ部22の幅10mmである。次いで、容器2のフランジ部22の開口周縁より2mmの位置に、環状の切込み部221を形成した。切込み部221の深さ寸法は表面層13の深さ寸法と略同じである。
