正の反応器温度勾配を有する炭化水素分解発明の分野
本発明は、正の反応器温度勾配の使用による接触分解法におけるエチレン及び
/又はプロピレンの収率を増大させるための方法を提供する。発明の背景
炭化水素のオレフィン類への熱及び触媒による変換は、毎年数百万ポンドのオ
レフィン類を生産する重要な工業的方法である。多容量の生産のために、作業能
率のわずかな改良が重要な利益を生み出す。触媒は、炭化水素のオレフィン類へ
の、高度に選択的な変換において重要な役割をする。
特に重要な触媒は、天然の及び合成のゼオライト類の中に見出される。ゼオラ
イト類は、共有された酸素原子により結合されたAlO4及びSiO4の四面体の網状構
造を形成する複合体結晶質アルミノシリケートである。四面体の負の電荷は、陽
子又は、アルカリ又はアルカリ土類金属イオンのような陽イオンによりバランス
がとれている。結晶質の網状構造により形成される間隙空間又は孔路は、ゼオラ
イトが分離法における分子篩として用いられることを可能にする。物質を吸着す
るゼオライトの能力は又、触媒反応においてゼオライトが使用されることを可能
にする。多くの天然の及び合成のゼオライト構造がある。そのような数の広範な
範囲は、W.M.Meier、D.H.Olson及びC.H.Baerlocherによる“Atlas of Zeolite S
tructure Types”(Butterworths Intl.Zeolite Assoc.[1996])を見ても理解し

ン及びプロピレンを分解するのに活性であることが見出された。
特に興味があるのは、低沸点ナフサのような軽質炭化水素の重要オレフィン類
への変換に有効である酸性化ゼオライトである。典型的な触媒には、米国特許第
3,702,886のクレームに記載されたZSM−5及び米国特許第3,709,979に記載さ
れたZSM−11及びそれらの後の特許に開示された及びクレームにより権利請求
された、それらの触媒の多くの変形物が含まれる。
重要オレフィン生成における複数の温度帯の使用は、従来、水素化分解又は水
添分解において用いられ、エタン及びプロパンを生産し、最初の段階では重要オ
レフィン類がほとんど生産されなかった。Franckらによる米国特許第4,137,147
号では、各々の段階がその前の段階よりも5乃至25℃高い温度で操作されている
複数の水添分解段階が用いられている。水添段階からの流出液中のC3までの軽
質炭化水素を次に重要オレフイン類に水蒸気分解し、一方、C4+生成物を分離
し、その少なくとも一部をエタン及びプロパンの付加的生成のためのさらなる水
添分解に送る。エチレンへの変換のためにエタン及びプロパンから本質的に成る
画分を水蒸気分解装置に供給する。Linonettiらによる米国特許第4,388,175号に
は、重油からの芳香族化合物の生成のための2段階方式が開示されている。二番

唆はない。Tabakによる米国特許第4,487,985号及びその分割出願である米国特許

に第二の段階においてより高い温度で用いる反応器の複数段階系列が教示されて
いる。欧州特許出願第0023802号には、水素化分解工程によりC2乃至C5アルカ
ン類が生成され、それらから、下流での、より高い温度による熱分解により重要
オレフィン類が生成される。英国特許第2,105,362号には、触媒が存在しない系

欧州特許出願第0262049号には、炭化水素(プロパンが例示されている)を水蒸
気分解し、その後に複数成分ゼオライトを含有する触媒を、添加された水素化/
脱水素化機能を有する金属酸化物とともに接触させることが教示されている。熱
分解装置は、接触分解装置の温度よりも高い温度で操作される。Adamsによる米
国特許第3,360,587号にも水蒸気分解工程とそれに続いての接触分解工程が教示
され、ここでも接触分解装置はその上流の熱分解装置におけるよりも低い温
度で操作される。欧州特許出願0023802号では、触媒による(水素化分解)反応段
階により主にC2乃至C5パラフィン類が生成され、続いてそれらのパラフィン類
は、重要オレフィン類への変換のために、任意のより高い温度の熱による分解装
置に供給されている。公開されたPCT出願WO95/13255号には、比較的重油
画分において実施する高度接触分解装置の流出液から軽質画分を分離し、熱分解
装置に再循環し、重要オレフィンを生成する統合系統が記載されている。公開さ
れたPCT出願であるWO86/02376号には、予備熱分解工程と、続いての、重
要オレフィン生成のために熱により分解される頂部流れの分離を含む重油分解が
開示されている。Burichによる米国特許第3,702,292号には、種々の流れが分離
され、水素化分解装置及び熱分解装置の両方に供給される統合精製装置が開示さ
れている。日本特許60235890についてのDerwent WPI Accession No.88-0538
90/08には、2段階系統における炭化水素の熱による分解が開示されている。日
本特許63010693についてのDerwent WPI Accession No.86-011144/02には、
接触分解装置からの、オレフィンを含有する副生物軽質油を、高純度で回収され
る重要オレフィン類とともに熱による分解炉に供給することが開示されている。
現在のところ、温度勾配すなわち、適する触媒を有する複数の反応器にわたる
温度段階が、成分を前もって分離し又は供給原料流れからC4+物質を除去する
ことなしに、また下流での又は再循環ループ(recycle loops)において水蒸気
分解装置を用いる必要もなく、重要オレフィン類の生成におけるかなりの増加を
もたらすことは認識されていない。発明の概要
本発明は、正の温度勾配で操作される反応器中で炭化水素供給原料を分解触媒
と接触させる工程を含む、炭化水素供給原料を軽質オレフィン類へ変換する改良
された方法を提供する。一つの態様では、本発明は、炭化水素供給原料を分解触
媒と接触させる接触分解法においてエチレン及びプロピレンを生成する方法を提
供し、この改良方法においては、第一の温度における第一の触媒接触領域を具備
し、第一の接触領域から下流に第二の温度における第二の触媒接触領域を具備し
、第二の触媒接触領域を第一の触媒接触領域の温度よりも高い温度に維持し、第
一
触媒接触領域からの分解された炭化水素供給原料を第二の触媒接触領域を通過さ
せることを含む。いずれの態様においても、下流での触媒は、望ましい生成物配
合物を生成するために同じか又は異なる触媒である。第二の態様は、少なくとも
1つの下流の容器を上流の反応器よりも高い温度で操作し、両方とも接触分解領
域を具備する限り複数の反応器容器を含む。本発明の詳細な記載
定義
「軽質ナフサ」は、主にC5乃至C7炭化水素である炭化水素留出物画分を意味す
る。
「バージンナフサ」は原油又は天然ガスから付加的な変換工程なしで得られた炭
化水素蒸留物画分を意味する。
「キャットナフサ(cat naphtha)」は、より重質の炭化水素画分の接触分解に
より得られる炭化水素留出物画分を意味する。
「BTX」は、ベンゼン、トルエン及びキシレンを含有する混合物を意味する
。
「軽質オレフィン類」又は「重要オレフィン類」は、エチレン、プロピレン又
はそれらの混合物を意味する。
「変換を改良する」は、測定系の精度の範囲内で、同じ供給原料を同じ触媒(
1つ又は複数の)を用いて一定の温度で分解するよりも大きな、軽質オレフィン
の収率を与える、生成の増加を意味する。
「炭化水素供給原料」は、熱による、化学物質による又は触媒による作用によ
り、軽質オレフィンを生成するフラグメントに分解される1つ以上の炭化水素を
含む炭化水素流れを意味する。
「正の温度勾配」は、第一の場所での、より低い温度からの、第一の場所より
下流に位置する第二の場所における、より高い温度への温度変化を意味する。反応条件及び触媒
軽質キャットナフサ(LCN)又は軽質バージンナフサ(LVN)のような炭
化水素供給原料を、触媒特に、ZSM−5を含有する、ゼオライトを含有する触
媒で分解することにより実質量のエチレンとプロピレンが生成される。本発明は
、正の温度勾配で操作された反応器床で供給原料流れを触媒と接触させることを
含
む、エチレンとプロピレンの収率を増大させる方法を提供する。好ましくは、供
給原料流れはLCN又はLVMであるが、いずれかの触媒で分解できる炭化水素
流れが用いられ得る。
選択的に重要オレフィン類を生成するために用いることのできるどの分解触媒
も、反応器温度勾配法の使用により改良され得る。分解触媒としての使用のため
に適するゼオライトは典型的には、天然に生じる又は合成の結晶質ゼオライトの
、特に約2.0:1乃至2000:1の範囲内のシリカ−アルミナ比を有するゼオライ
トの酸形態である。一般的に、炭化水素を軽質オレフィン類に分解することがで
き、温度勾配の使用により改良された変換度を有するいずれの触媒もこの方法に
おける使用のために適する。後に記載された単純なテーブル試験を用いることに
より、当業者は、触媒が温度段階設定(temperature staging)によって改良さ
れた変換を示すかどうかを迅速に決定することができる。
本願の請求の範囲に記載された方法において有用なゼオライトの例には、米国
特許第5,096,686号に記載されたようなガリウムシリケートゼオライト、ゼオラ
イト−β(zeolite beta)、ゼオライト−ρ(zeolite rho)、ZK5、チタノシリ
ケート、フェロシリケート、硼珪酸ゼオライト(borosilicate zeolite)、Union
CarbideのLinde DivisionによりX、Y、A、Lの文字で表わされたゼオライト(
それらのゼオライトは、それそれ米国特許第2,882,244号、第3,130,007号、第3,
882,243号及び第3,216,789号に記載されている。);フィリップサイト、フェリ
エライト、マッザイト、ヒューランダイト、ホージャサイト、シャバサイト、エ
リオナイト、モルデナイト、オフレタイト、グメリナイド、アナルサイト等や、
米国特許第3,702,886号に記載されたZSM−5が含まれる。
特に適する触媒が中細孔及び小細孔ゼオライトのうちに見出される。そのよう
な中細孔ゼオライトは、約1乃至約12のコンストレインツ・インデックス(Cons
traint Index)を有すると考えられる。コンストレインツ・インデックスを決定
する方法は、米国特許第4,016,218号に完全に記載されている。中細孔ゼオライ
トについてのコンストレインツ・インデックスの特定の値に適合するゼオライト
には、ZSM−5、ZSM−11、ZSM−5/ZSM−11中間体、ZSM−12、
ZSM−21、ZSM−22、ZSM−23、ZSM−35、ZSM−38、
ZSM−48、ZSM−50、MCM−22及びゼオライト−βが含まれ、それらは、
例えば、来国特許第3,702,886号及び再発行特許(Re.)第29,949号、米国特許第
3,709,979号、第3,832,449号、第4,046,859号、第4,556,447号、第4,076,842号

らの触媒の詳細についてはそれらの特許を参照されたい。それらのゼオライトは
12:1以上の範囲を有する異なるシリカ対アルミナのモル比を用いて製造され得
る。それらは、理論的には少なくとも無限大まで増大し得る非常に高いシリカ対
アルミナ比を有する物質を製造するように、アルミナが意図的に除かれた反応混
合物から生成されている。好ましい中細孔ゼオライトには、ZSM−5、ZSM
−11、ZSM−12、ZSM−22、ZSM−35及びMCM−22が含まれる。特に好
ましいのはZSM−5である。小細孔ゼオライトには、エリオナイト、シャバサ

ZK5のようなそれらに対応する合成のものが含まれる。
好ましくは、ゼオライト触媒は、ホージャサイト、シャバサイト、エリオナイ
ト、モルデナイト、オフレタイト、グメリナイト、アナルサイト、フィリップサ
イト、ZSM−5、ZSM−11、ZSM−5/ZSM−11中間体、ZSM−12、
ZSM−21、ZSM−22、ZSM−23、ZSM−35、ZSM−38、ZSM−48、
ZSM−50、MCM−22、ガリウムシリケートゼオライト、ゼオライト−β、ゼ
オライト−ρ、ZK5及びチタノシリケート並びに、約2.0:1乃至2,000:1の
範囲内のシリカ:アルミナのモル比を有するゼオライト類、フェロシリケート、
ベルギー特許第859656号(4584091)に記載された硼珪酸ゼオライト並びに、Union
CarbideのLinde DivisionによりX、Y、A、Lの文字で表わされたゼオライト
類から成る群から選ばれる。特に有利なゼオライトは、ZSM−5である。適する
ゼオライト含有触媒の製造は、先の文献に記載されているように製造され得て、
本技術分野でよく知られた供給業者により購入され得る。
分解操作は、ライザーもしくは稠密流動床系又は固定流動床系のような固定床
、移動床、流動床等のいずれかの従来の装置を用い、典型的な炭化水素供給原料
流
れを用いて行われ得る。好ましくは、触媒は、500℃乃至750℃の範囲の、より好
ましくは550℃乃至725℃の範囲の、最も好ましくは600℃乃至700℃の範囲の温度
で接触される。反応器温度勾配は、10℃乃至150℃の範囲、より好ましくは50℃
乃至100℃の範囲、最も好ましくは約60℃乃至80℃の範囲である。その勾配は、
触媒床の一部分にわたり均一とし、各々の下流部分は、隣接する上流の部分より
もわずかに高い温度となるようにすることができる。その代わりとして、下流領
域の温度が上流領域の温度よりも高くなるように、勾配を設け、勾配を非均一と
することもできる。本方法は、約0.1時間-1WHSV乃至約100時間-1WHSVの
、より好ましくは約1.0時間-1WHSV乃至約50時間-1WHSVの、最も好まし

高収率の軽質オレフィン類を得るために用いられ得る炭化水素流れの例には、
エタン、プロパン、ブタン、ナフサ、ガスオイル、フィツシャー-トロプシュ液
並びに、ブテン類、ブタジエンのようなオレフィン類及びジオレフィン類を含有
する流れ、水蒸気分解ナフサ、接触分解ナフサ(cat cracked naphtha)及びコ
ーカーナフサ(coker naphtha)及びケロシンが含まれる。好ましい供給原料は
、軽質キャットナフサ(LCD)又は軽質バージンナフサ(LVN)である。
単一の反応容器内での正の温度勾配の代わりの態様は、上流の反応器の温度よ
りも高い温度に維持される少なくとも1つの下流の反応器を有する直列での複数
の反応器の使用である。この代わりの態様では、均一の勾配に近いいくつかの反
応器を用いることもでき、オレフィン生成反応器間での大きな温度段階を作るこ
ともできる。各反応器内の触媒は、好ましい生成物配合物に応じて同じであるか
又は異なり得る。触媒の選択及び温度勾配の大きさにより、エチレンとプロピレ
ンとの間の選択性が改良される。
実施例1
軽質キャットナフサで小さなベンチ反応器における一連の実験を行った。2.4
gの、ニュージャージー州、シーガート(Sea Girt)のIntercat,Inc.から市販
されているZSM−5ゼオライト触媒であるZCAT40の固定床で、650℃、1.9
時間-1WHSVにおいて対照実験を行った。分解試験の前に、ZCAT40を
704℃、1気圧において100%の水蒸気に16時間あて、触媒を熟成させた。この試
験実施において、0.85の水蒸気対炭化水素の重量比を用い、反応器の圧力は6p
sigに制御した。流出蒸気をオンラインガスクロマトグラフィーで分析した。
デュアルFIDヒューレット−パッカードモデル5880Aガスクロマトグラフ(dua
l FID Hewlett-Packard Model 5880A GAS Chromatograph)中に溶融石英を充
填した60メートルのカラムを分析のために使用した。610℃における最初の段階
と680℃における2番目の段階の2つの固定床で1.9時間-1WHSV及び2.5時間- 1
WHSVにおいて同じ供給原料で行った試験を実施した。
主要生成物の収率についてのデーターを表1に示す。エチレンについては、均
一の650℃において平均26.9重量%であったのに対し、65℃の正の温度勾配では3
2.0重量%の収率への増加がもたらされた。この実施におけるプロピレンの収率
は、均一の温度において23.2重量%であるのに対し、わずかに低く、約21.7重量
%であった。2.5時間-1WHSVにおけるわずかに少ない触媒での実施では、プ
ロピレンに対する選択性は温度と滞留時間の関数であることが示された(他の因
子は一定に保った)。2.5時間-1WHSVの実施において、エチレン収率は28.3%
に低下し、より短い滞留時間を反映する変換における少しの不利はあったが、プ

実施例1で記載された小さなベンチ反応器においてヘキサンモデル化合物で他

水蒸気対炭化水素の比は0.33に維持された。
表2からわかるように、触媒床反応温度を段階化したために軽質オレフィン収
率における重要な利点があった。触媒床の最初の半分を610℃で操作し、次の半
分を680℃で操作したとき、エチレンの収率は28.9重量%であり、プロピレンの
収率は31.9重量%であった。これらの収率は、触媒床が等温で操作されたときに
得られた収率に勝った。等温操作の場合では、エチレンの収率は15.6重量%から
