難燃性ポリオレフィン組成物

本発明は、難燃性ポリオレフィン組成物、ポリオレフィンの難燃性を改良する
方法、及び前記の方法に使用されるのに適した難燃性添加剤組成物に関する。
背景
ポリプロピレン及びポリプロピレンのコポリマー等のポリオレフィンは、様々
な分野で応用されている。多くの場合において、難燃性(耐炎性)を改良する添
加剤をポリオレフィンに導入することが好適又は必須である。多数の難燃性添加
剤が知られており用いられているが、全てにおいて、添加剤を加えることによっ
て生成製品の物理特性が減少するという欠点のために、ポリマー工程で問題が生
じると共に製品の使用寿命を縮めることになる。ポリマーに難燃性添加剤を使用
する際には、通常、望むべき難燃性の特定の度合いと、望ましい物理特性からで
きる限り減少しないようにする必要性との兼合いとなる。
ポリマーの難燃性を測定するのに一般的に用いられているある一つの試験はU
L(アンダーライターズラボラトリ)94試験である。アンダーライターズラボ
ラトリ(UL)−サブジェクト94垂直燃焼試験においては、試験片(5.0×
1/8×1/8インチ)をブンセン炎に10秒さらす。試験片は底部に火が付き
、燃える。試験片が30秒以内で燃え尽きてしまったら、さらに新しい試験片を
用いて再度10秒間ブンセン炎にさらす試験を行う。試料の下12インチの位置
に吸収性外科用脱脂綿を配置し、その上に燃えかすが落下するようにする。平均
的な燃焼時間が5秒未満で、燃えかすが脱脂綿を燃焼させなければ、その素材は
規格94V−0に分類される。もし燃焼時間が25秒未満で、燃えかすが脱脂綿
を燃焼させなければ、その素材は規格94V−1に分類される。もし試料の火は
消えても、脱脂綿が燃え出したら、その素材は規格94V−2に分類される。
ポリマーの物理特性を減少させることなくUL94試験で規格V−0となるよ
うなポリオレフィン組成物及び特にポリプロピレン組成物を生産することは、業
界の長い間の目的であった。特に電気業界で用いられる成形製品においては、こ
のような組成物は非常に望まれる。現在のところ規格V−2に分類されるポリマ
ーが電気分野への多くの例で用いられている。
公知の難燃性添加剤を導入することによって、規格V−0のポリプロピレンを
生産することができる。しかし、これらの添加剤は、組成物を規格V−0とする
のに最小限必要な量でもポリマーの物理特性を損なわせる。そのような量用いら
れると、添加剤はポリマーからブルーミングを起こす。このブルーミング又は表
面析出は、添加剤がポリマーマトリックスからブルーミングを起こすことで、鋳
型試験片に表面膜として現れる。これは鋳型中で材料を冷却する際、又は高温で
の長時間の加熱放置によって引き起こされる。このブルーミングの問題は、外見
上だけの問題ではない。難燃性添加剤がポリマーから析出することは、組成物が
難燃特性を保持できる時間に影響を及ぼすという問題を生じる。難燃性ポリマー
の多くの電気的応用例において、サンプルをその物理特性と難燃特性を保ったま
ま18ヶ月加熱放置するというRTI(相対温度インデックス)評価が要求され
る。添加剤がポリマーからブルーミングすると、このRTI評価を得ることがで
きない。
ポリオレフィン組成物のとして用いられる為の難燃性添加剤の一種は、トリス
(トリハロネオペンチル)リン酸エステル、特にトリス(トリブロモネオペンチ
ル)リン酸エステルである。これらの添加剤はポリプロピレンに混合可能に融解
し、ポリマーの特性と処理に極少の影響しか与えないため、これまでのところ魅
力的である。前もって混合しておくか、又は別々のフィーダーを通して、これら
の添加剤はポリプロピレンと共に容易に押出成形できる。自由に流れる粉末であ
るため、ポリプロピレンと容易に混合され、工程温度において融解してポリプロ
ピレン樹脂と混合して均一な製品を与える。この添加剤の特異な熱安定性のため
に、鋳型成形された試験片はその性能耐久性の他に工程安定性及び保存安定性を
与える。しかしながらハロゲン化難燃剤の難燃助剤としてよく知られており従来
から用いられている三酸化アンチモンと共に用いられて
も、これらの添加剤は、添加許容量において、UL94試験の規格V−2しか得
られなかった。難燃剤の量を増やして、かつ三酸化アンチモンの量を増やせば規
格V−0とすることができるが、そのような組成物は商業上有用ではない。
日本特許出願番号平8−32797にはトリス(トリブロモネオペンチル)リ
ン酸エステルと、第二ハロゲンを含む難燃剤と、及び酸化防止剤とを含む難燃性
ポリマー組成物について記載されている。酸化防止剤は製品の色彩を保護するた
めには不可欠な含有物であると言われている。有機ハロゲン化合物は難燃性を生
じさせると言われている。この組成物では多様なポリマーが用いられ得ると記載
されているが、この特許出願の実施例においては、ABSポリマー及びHIPS
ポリマーが用いられている。この組成物はUL94試験で規格V−0となってい
るが、ここで用いられたポリマーは、十分な量の難燃剤が導入されればどのよう
なハロゲン化難燃剤が用いられても規格V−0となるポリマーである。本発明は
、難燃性ポリオレフィン組成物に関する。
発明の開示
トリス(トリブロモネオペンチル)リン酸エステル等のトリス(トリハロネオ
ペンチル)リン酸エステルを比較的少量のある種のハロゲン化共添加剤と共に用
いると、リン酸エステルとハロゲン化共添加剤との間に相乗作用が現れる。さら
に、これらの組合わせを許容量の三酸化アンチモン等の難燃助剤の存在下で用い
ると、UL94試験で規格V−0を得ることのできるポリオレフィン組成物が得
られる。
本発明に係る組成物は最終製品に許容範囲の色彩を与えるために酸化防止剤を
用いる必要はない。さらに、これらはブルーミングを起こさない。すなわちこの
難燃剤/添加剤は処理工程においてポリマーから吹出さず、従来の公知の難燃性
ポリオレフィン組成物の共通の問題点であった、非許容の粘着性の生成物を与え
ることはない。
トリス(トリハロネオペンチル)リン酸エステルと共に用いられるハロゲン化
共添加剤は、その分子構造の一部として脂肪族の炭素原子に結合した少なくとも
一つのハロゲン原子を有しているものである。好ましくは、共添加剤は少
なくとも一つのハロゲン原子のベータ位にある炭素原子に結合した少なくとも一
つの水素原子を有する。共添加剤はポリオレフィンと共存でき、ブルーミングを
起こさないよう実質的に不揮発性で、かつポリマーのその他の有用な特性を損な
わないような分量で済む物が選択される。多数の化合物が有用であろうが、好ま
しい化合物は、ポリオレフィン組成物の有用な添加剤として既に知られている化
合物である。好ましくは共添加剤はトリス(トリハロネオペンチル)リン酸エス
テル以外の難燃剤である。好ましくは共添加剤はブロモ化された難燃剤である。
多くのハロゲン化化合物が、ポリマーの難燃剤として知られている。芳香環の一
部を形成している原子(通常炭素原子)に結合しているハロゲン原子しか含まな
い難燃剤は本発明に係る組成物の共添加剤としては有用でない。芳香環の一部を
形成していない原子に結合しているハロゲン原子を含む難燃剤は潜在的に有用で
ある。
多くのポリオレフィン用の難燃性添加剤が開示されている。ある一つの有用な
総説は、ジョン ティー ラッツ ジュニアによって編集され、ニューヨーク、
マディソン アベニュー 270のマーセル デッカー インコーポレーション
によって1989年に出版された「熱可塑性ポリマー添加剤−理論と実践」に含
まれており、ここに参考文献として挿入する。
公知の市販されている難燃剤であって、本発明に係る組成物の共添加剤として
用いられ得るものには、テトラブロモビスフェノール−A−ビス(2,3ジブロ
モプロピルエーテル)(グレートレークスケミカルコーポレーションのPE−6
8)、テトラブロモビスフェノール−Sビス(2,3ジブロモプロピルエーテル
)(日本のマナックインコーポレーションのノン−ネン−52)、ヘキサクロロペ
ンタジエンとシクロオクタジエンの付加体(この内の一つはオキシケムインコー
ポレーションのデクロランプラス)、エチレンビス(ビスブロモノルボラン)ジ
カルボキシイミド(アルバマールコーポレーションのBN451)、ジブロモエチ
ルジブロモシクロヘキサン(エチルコーポレーションのBSL462)、ペンタブ
ロモクロロシクロヘキサン(エチルコーポレーションのFR651P)、ハロゲン
化リン酸エステル(グレートレークスコーポレーションによって販売されている
FM836)、及びハロゲン化パラフィン、特
にクロロパラフィン及びブロモパラフィン(例えばフェロコーポレーションのブ
ロモクロー(Bromchlor))が含まれる。
少なくともいくつかの難燃性共添加剤は、それだけでもポリオレフィンの難燃
剤として効果があり得る。例えば組成物の10重量%以上の大容量で用いられる
場合、これらの共添加剤は、共添加剤と三酸化アンチモン(しばしば「アンチモ
ニー」と略す。)の重量比が2:1又は3:1であるとき、アンチモニーと共同
してUL94試験で規格V−0を示す。このような大容量で用いられる場合、こ
れらの共添加剤はポリマーからブルーミングする。
このような共添加剤が比較的少量で用いられるとき、例えば組成物に対して0
.5〜5.0重量比のとき、トリス(トリハロネオペンチル)リン酸エステル及
び好ましくは従来の難燃助剤である三酸化アンチモン等と共同して、組成物の難
燃性は同量の共添加剤のみが用いられるときよりも、改良される。つまりトリス
(トリブロモネオペンチル)リン酸エステルとその共添加剤は相乗作用を生じる
。これは、トリス(トリブロモネオペンチル)リン酸エステル及び三酸化アンチ
モンに少量の共添加剤を加えると、ブルーミングを起こさず、UL94試験で規
格V−0となるポリオレフィン組成物が得られるということである。このような
組成物は新規であると思料され、本発明の一つの側面を構成する。
本発明の組成物に有用な共添加剤は、好ましくは組成物を処理する温度におい
て安定に処理されるものである。それゆえ、ヘキサブロモシクロドデカン(HB
CD)等の共添加剤は、これらは少なくとも一つの水素原子に対してベータ位に
ある炭素原子に結合している少なくとも一つのハロゲン原子を有するという条件
に当てはまるが、ポリプロピレンが処理される温度においては劣化するため、本
発明に係るポリプロピレン組成物に使用されるのには好ましくない。このような
劣化は、処理中の蒸発による消滅、及びプラスチック部分の変色が起こる点から
明らかである。この問題は特に鋳型に長い時間保持され、又は高圧が加えられる
必要のある複雑な部分の製造においては深刻である。
本発明に係る組成物に有用なトリス(トリハロネオペンチル)リン酸エステル
難燃剤は、好ましくは、トリス(トリクロロネオペンチル)リン酸エステル、
トリス(クロロジブロモネオペンチル)リン酸エステル、トリス(ジクロロブロ
モネオペンチル)リン酸エステル、トリス(トリブロモネオペンチル)リン酸エ
ステル、及びこれらの中の2つ以上の混合物、の中から選ばれた化合物を有する
。これらの化合物はエフ エム シー コーポレーションによって「レオフラム
ピー ビ− 370(Reoflam PB370)」という商標及び指定商
品として販売されている。
従って、本発明の第1の局面によれば、少なくとも一つのトリス(トリハロネ
オペンチル)リン酸エステルと、及びその分子構造の一部に脂肪族炭素原子に結
合した少なくとも一つのハロゲン原子を含む、少なくとも一つのハロゲン含有共
添加剤をレジン中に含むことによって、難燃特性が改良されたポリオレフィンレ
ジン組成物を提供する。ここで、共添加剤はポリオレフィンが処理される温度に
おいて安定なものである。好ましくは、共添加剤はハロゲン置換体が結合してい
る炭素に隣接する炭素に結合した少なくとも一つの水素原子を有している。
本発明において有用なポリオレフィン(時に「ポリオレフィンレジン」とも言
う。)は、様々なモノマー、特にプロピレン、エチレン、ブテン、イソブチレン
、ペンテン、ヘキセン、ヘプテン、オクテン、2−メチルプロペン、2−メチル
ブテン、4−メチルペンテン、4−メチルヘキセン、5−メチルヘキセン、ビシ
クロ(2,2,1)−2−ヘプテン、ブタジエン、ペンタジエン、ヘキサジエン
、イソプレン、2,3ジメチルブタジエン、3,1メチルペンタジエン、1,3
,4ビニルシクロヘキセン、ビニルシクロヘキセン、シクロペンタジエン、スチ
レン及びメチルスチレンに由来するものである。ポリオレフィンは、前記のモノ
マー等から生成されるどのようなコポリマーをも含み、さらにこれらのホモポリ
マーブレンド、コポリマーブレンド、及びホモポリマーとコポリマーのブレンド
をも含む。
好ましいポリオレフィンは、アタクチック、シンジオタクチック及びイソタク
チックポリプロピレン及びポリエチレンを含むポリプロピレン及びポリエチレン
、低密度ポリエチレン、高密度ポリエチレン、直鎖低密度ポリエチレン、エチレ
ン及びプロピレンのブロックコポリマー、及びエチレン及びプロピレン
のランダムコポリマーである。これらのポリオレフィンは様々な触媒反応を用い
て生成される。本発明において有用なポリオレフィンはメタロセン触媒反応を含
むどのような触媒反応で生成されてもよい。ポリマーはある範囲のメルトインデ
ックスを有していてもよいが、一般的にはメルトインデックス値の範囲が4〜3
0である。本発明は、特に鋳型成形によって最終製品に成形されるポリマーの応
用に用いられる。
本発明に係る組成物は、通常、1重量%〜20重量%、好ましくは3重量%〜
10重量%のトリス(トリハロネオペンチル)リン酸エステルを含んでいる。
トリス(トリハロネオペンチル)リン酸エステルの共添加剤に対する重量比は
広い範囲、例えば、10:1〜1:10、好ましくは4:1〜1:4の間で変化
してもよい。より好適な実施例では、この範囲は、4:1〜1:2、最も好まし
くは4:1〜1:1の間である。
本発明に係る組成物は、好ましくは例えば三酸化アンチモン、アンチモン酸ナ
トリウム、五酸化アンチモン、スズ酸亜鉛、水酸化スズ酸(ヒドロキシスタネー
ト)、及びホウ酸亜鉛、又はこれらの中の2つ以上のものの混合物等の従来から
の難燃助剤を少なくとも一つ含んでいる。従来からの難燃助剤のうち好ましいも
のは、三酸化アンチモン及びホウ酸亜鉛である。ホウ酸亜鉛難燃助剤は本発明の
組成物として用いられるのに適切な、高い変性温度を有しているものである。市
販されているホウ酸亜鉛の中で適切なものの一例は、ファイヤブレーク(Fir
ebrake)415として販売されている製品である。
好適な実施例においては、従来からの難燃助剤(三酸化アンチモン)の組成物
中の共添加剤に対する重量比の範囲は、1:5〜1:1であり、より好ましくは
1:3〜1:1の範囲である。難燃助剤の添加量がこれらの好ましい範囲内であ
れば、リン酸難燃剤と共添加剤の間の相乗作用が増加する。従来からの難燃助剤
を大量に用いることもできるが、一般的にはより少ない方が好ましい。
用いられるトリス(トリハロネオペンチル)リン酸エステル、共添加難燃剤及
び難燃助剤の量は、ルーチン的な実験によって決定され、特定のポリマーに対し
最適値を得る。ポリマーの性質と望ましい難燃剤の度合いが顕著な効果を及ぼす
。トリス(トリハロネオペンチル)リン酸エステル、共添加剤難燃剤及
び難燃助剤の用いられる量は、ポリマーのコストと、用いられる目的によって影
響される。
本発明に係る組成物は、公知の技術で混合される。難燃剤の最適な性能を得る
ためには、均一な構成にすることが重要である。シングルスクリュー押出機を用
いるよりもダブルスクリュー押出機を用いる方が好ましい。押出し温度をポリオ
レフィン及び添加物の融点よりも高い温度に保つことが重要である。押出し温度
はポリオレフィンと添加物の粘性の差を強調するほど高くすべきではない。一般
的に押出し温度が230℃以下であることが好ましい。
ポリオレフィンンと一つまたはいくつかの添加物の濃縮バッチ(「マスターバッ
チ」としても知られている。)、及びその結果得られるこの濃縮物とポリオレフィ
ンの希釈物を用いる方法は均一な分散で、よく混合された製品を与えるもう一つ
の方法である。適切なマスターバッチ組成物は、トリス(トリハロネオペンチル
)リン酸エステルに対して5〜20重量%(好ましくは10〜20重量%)で、
共添加剤に対して10〜20重量%のポリオレフィンを含んでいる。このような
マスターバッチ組成物は新規であると考えられ、本発明のもう一つの局面を構成
している。
本発明は以下の例によって詳述される。
例A
表1に示した組成を有する構成物をハッケ(Haake)ツインスクリュー押
出機を用いて、全成分を同時に添加して押出成形させた。ここで用いられたポリ
プロピレンはメルトインデックスが12であった。温度は均一温度プロフィルに
おいて、220℃とした。UL試験片及び酸素インデックス試験片の射出成形を
バッテンフェルド(Battenfeld)射出成形機で190℃、200℃、
200℃、200℃、210℃プロフィルで行った。全ての構成物は射出成形中
にサージングやトルク変化が起こらず安定に処理された。押出成形及び射出成形
の工程中揮発性物質の放出はなかった。処理中には変色又はその他の温度による
劣化の兆候は見られなかった。
酸素インデックス(O1)は、特定の条件で最初室温において物質の火炎燃
焼を起こすために必要な、酸素と窒素の混合物中での酸素の最少濃度を容量%で
示すものとして定義される。酸素インデックスは、大きいスケールの試験では必
ずしも相関性を示せるわけではないが、構成物のスクリーニングを行う小さいス
ケールの試験では最も有用で広く用いられている試験の一つである。酸素インデ
ックスはASTM D−2863に記載されている方法によって測定された。酸
素インデックスを測定するために用いられた装置は、真鍮の底部を持つ耐熱性ガ
ラスチューブからなる。試験片ホルダーがカラムの中心で試験片を垂直に保持す
る。カラムのオープンエンドに挿入するのに適したガス炎を持つ小さい開口部の
あるチューブが発火源として用いられる。試験片の面積は5インチの長さで、1
/4インチの幅で、1/8インチの厚さである。試験片は垂直に留められ、その
上部に発火炎によって発火される。フローバルブは目盛り調整されており、カラ
ム中に望ましい濃度の酸素を導入する。試験片は特定の時間、又は特定の長さの
サンプルが燃えるまでのどちらか先に起こる時間燃やされる。固体のプラスチッ
クサンプルの場合の基準は、「3分の燃焼時間又はサンプルの2インチ」のどち
らか先に起こる方である。試験は臨界酸素濃度(上記基準に合致する最も低い酸
素濃度である。)に達成するまで繰り返される。
O1(パーセント)=(100×O2)/(O2+N2)
ここでO2は低濃度の酸素の容積流量、及びN2は窒素の容積流量である。試験
片の厚さが厚くなると、O1は増加する。これらの例では、特に記載しなければ
、酸素インデックス値は1/8インチの厚さの試験片を用いて決定した。 例1及び例2は本発明に係る組成物である。例3、4及び5は共添加剤が用い
られていない比較例である。例3では、アンチモニー2.5%に対してリン酸エ
ステル5%という典型的な濃度(ブロモ化難燃剤では一般的な、難燃剤対アンチ
モニーの比が2:1である。)であり、1/8インチ及び1/16インチの試験
片において規格V−2であった。リン酸エステルの濃度を10%(例5)まで増
加させてもUL試験の規格は変わらなかった。酸素インデックスも変化しなかっ
た。リン酸エステルを10%まで増加させ、高いアンチモニー含有量(1:1の
比)(例4)としてもUL試験の規格は変わらず、酸素インデックスが減少した
。そのため、例3、4及び5から、使用可能なリン酸エステルの量では、1/8
インチ又は1/16インチのどちらの厚さのサンプルにおいても規格V−0は得
られないことが明らかである。
3%のノン−ネン−52と、5%のリン酸エステルと、及び5%のアンチモニ
ーの混合物である例1は、1/8インチ及び1/16インチの両方の厚さのサン
プルにおいても規格V−0を示した。例1の構成物の酸素インデックスの増加(
O1=31.2)からも難燃性が改良されたことが示される。例2において、5
%のリン酸エステルに対してノン−ネン−52を4%まで、アンチモニーを6%
までというようにノン−ネン−52及びアンチモニーをさらに増加
させたものは、酸素インデックスを改良しなかったが、1/8インチ及び1/1
6インチの厚さでUL試験の規格V−0を保った。
例1、2及び3のサンプルは60℃のオーブンで72時間加熱放置した。どの
サンプルもブルーミングを起こさなかった。8%のノン−ネン−52と4%のア
ンチモニー(規格V−0の構成物)であってリン酸エステルを含まない比較例は
60℃で24時間放置後に顕著なブルーミング(白い表面膜又は「チョーキング」
)が見られた。
例B
例Aで記載したのと同様の方法で一連の組成物を準備し試験した。
これらの結果は、酸化アンチモニー及びノン−ネン−52の量を多くすると(
例7)、規格V−0で放置してもブルーミングを起こすポリマーを生成し得るこ
とを示している。トリス(トリブロモネオペンチル)リン酸エステルをノン−ネ
ン−52と共に、アンチモニー無しで用いると(例8)、規格V−2でブルーミン
グを起こさない組成物が得られる。トリス(トリブロモネオペンチル)リン酸エ
ステルを酸化アンチモニー及びノン−ネン−52と共に用いると(例6)、ブルー
ミングを起こさず、規格V−0を示す組成物となる。 この結果から、その分子構造の一部に、脂肪族炭素に結合したハロゲン原子を
有していない共添加剤(BT−93)はトリス(トリブロモネオペンチル)リン
酸エステルのみによって引き起こされた難燃性を改良する効果がないことがわか
る。BT−93とは、アルベマール コーポレーション(Albermarle
Corporation)にセイテックス(Saytex)BT−93として
販売されているエチレンビス(テトラブロモフタルイミド)の略語である。
例C
メルトインデックス=12のポリプロピレン、すなわちモンテール(Mont
ell)のプロファックス(Profax)6323がベースレジンとして用い
られた。 上記の表は難燃成分及び難燃助剤の特定の負荷量に対する構成物の感度を示す
ものである。
例D
本例はアンチモニー難燃助剤の40〜60%に代えてホウ酸亜鉛(ZnB)を
用いたものを示している。
ホウ酸亜鉛とアンチモニーの比重差のため、アンチモニーの代わりにホウ酸亜
鉛を用いる利点は、プラスチック部分が最終的により軽くなることである。 上記の全ての構成物は、1/8インチ及び1/16インチの両方の厚さで、U
L94試験で規格V−0を示し、平均燃焼時間が0であった。
例E−ブルーミングテスト
望ましい構成の鋳型板(2インチ×2インチ×1/8インチ)を100℃(又
はその他のあらゆる試験温度)で、ある長さの時間(8及び28日)、循環オーブ
ン中に放置した。
その後、鋳型板は表面に可視のブルーミングがあるものもないものもあった。
板を約50mlのジクロロメタンを含む400mlのビ一カーに入れ、3分間連
続的に攪拌した。ジクロロメタンはポリプロピレンを溶解したり、化学反応を起
こしたりしない。表面部分だけが溶け、ポリマーの固まりは溶けないように、短
い時間だけ攪拌する。
ブルーミング成分は溶媒に溶け、予め重さを測ったカップに移した。溶媒を蒸
発させ、残りの得られた残査の重さを測った。この残査はブルーミングを起こし
た難燃素材の全量であると想定する。 構成物2は8日後に可視のブルーミングを起こし、受容できない。構成物5は
ブルーミングを起こさないと思われる。構成物1は不十分である。The present invention relates to a flame-retardant polyolefin composition, a method for improving the flame retardancy of a polyolefin, and a flame-retardant suitable for use in said method.
