Description
Entitled: â € œMethod and apparatus for the simultaneous and continuous foaming of two or more panelsâ €.
SFONDO DELL’INVENZIONE BACKGROUND OF THE INVENTION
The present invention relates to a method and an apparatus for the simultaneous and continuous foaming of two or more panels, each panel being of the type comprising a pair of external layers of web material between which an intermediate layer of polyurethane material is interposed or phenolic foam insulation. In particular, these panels are used in numerous fields of application, for example to create thermal insulation in both civil and industrial buildings, to create systems for external thermal insulation, to create roofs or roofs with thermal insulation, for construct internal dividing walls of buildings, to cover floors, for the manufacture of cold rooms, insulated doors, refrigerated counters and other applications.
STATO DELLA TECNICA STATE OF THE TECHNIQUE
Apparatuses for the continuous production of expanded polyurethane panels are known. A known apparatus for the production of a single continuous panel comprises a lower horizontal conveyor and an upper horizontal conveyor, mutually spaced to define a foaming area which extends horizontally along a horizontal direction of advancement and which has dimensions in width and in thickness corresponding to those of the panel to be obtained. The upper and lower conveyors each comprise a belt element which can be continuous or composed of side-by-side conveyor meshes and wrapped around a respective pair of drive rollers placed at the ends, rotating around respective horizontal axes. The upper and lower conveyor belt elements slide along respective horizontal guides through which they contrast against the pressure of the foam and keep in position the respective layers of laminated tape materials that form the external surfaces of the panels, therefore, in the area of foaming, respectively define an upper surface and a lower surface facing each other which lie on respective horizontal planes.
A first continuous ribbon material, for example of paper or plastic or metal, which is intended to define an external face or layer of the panel, is unwound from a respective reel in a continuous manner and, placed against the upper surface of the conveyor belt lower, it is made to advance together with the latter along the direction of advancement. Similarly, a second material in continuous tape, for example of paper or plastic or metal, intended to define the other external face or layer of the panel, is unwound from a further respective reel in a continuous manner and, placed in resting on the lower surface of the upper conveyor belt, it is made to advance together with the latter along the direction of advancement. A dispensing distributor is provided which supplies on the first web material a layer of polyurethane or phenolic mixture which progressively expands freely until the resulting polyurethane or phenolic foam comes into contact and adheres to the second upper web material which it moves parallel and at the same speed as the underlying and spaced first material in the belt. In this way, a single continuous semi-finished product is progressively obtained, lying according to a horizontal plane. In other words, the single semi-finished product obtained has prevailing dimensions of width and length according to a horizontal plane.
The expanding polyurethane or phenolic mixture is contained laterally by bending upwards the two opposite edges of the first continuous ribbon material in paper or plastic or other flexible material; the aforesaid two opposite edges are held in the folded position or oriented upwards by means of flap elements or side flaps fixed to the lower tiles.
Alternatively, and in particular in the case of the production of panels with metal sheet surfaces, the lateral containment is obtained by means of plastic belts unwound from lateral coils and kept in shape by lateral tracks or chains that support interchangeable plastic shapes and which act as containment and shaping members of the belts.
The polyurethane or phenolic foam is poured onto the lower belt where it expands until it adheres to the upper and lower belt materials and allowed to polymerize and, subsequently, the continuous semi-finished product obtained is cut to obtain the single distinct panels having a required length one at a time. The individual panels thus obtained are, one at a time, picked up, rotated in such a way as to assume a vertical position and arranged on a special rack support, placed side by side, but spaced, to allow cooling and complete stabilization of shape. The cut of the semi-finished product to obtain a single panel at a time, the removal of the individual panels one at a time, the rotation of each of them from the horizontal position to a vertical position and their subsequent positioning one parallel and side by side to the other according to vertical planes involve rather complex, laborious and time-consuming handling operations. The result is a general slowdown of the entire production cycle, with obvious economic disadvantages. In other words, there are difficulties and diseconomies due to the fact that the delivery of the polyurethane or phenolic resin, the shaping and cutting of the single semi-finished product to obtain a single panel at a time, the removal of a single panel at a time and subsequent positioning next to other panels on the rack support for cooling require rather long execution times, and also overall dimensions, and slow down the entire production cycle.

DESCRIZIONE DETTAGLIATA DELL’INVENZIONE DETAILED DESCRIPTION OF THE INVENTION
With reference to the attached Figures, an apparatus 1 is shown for the simultaneous and continuous foaming of two or more panels 2, each panel being of the type comprising a pair of external layers 3 of tape material between which an intermediate layer is interposed 4 in expanded polyurethane or phenolic material, and insulating material.
The intermediate layer 4 is obtained by pouring and subsequent expansion, (for the sake of simplicity, the term â € œfoamingâ € will be used) of a polyurethane mixture, obtained from a polyol and an isocyanate or phenolic obtained from a mixture of phenolic resin and acid. Depending on the desired final product, the components of the mixture may contain other ingredients such as catalysts, blowing agents, flame retardants, reinforcing fibers and / or powders or other.
The tape materials that define the external layers 3 of the panels 2 can include paper, plastic, flat or corrugated metal sheets, or, more generally, profiled in a desired manner, fabric, wood or derived from wood, composite laminates, etc.
The panels obtained through the apparatus and the method according to the invention can find application in various fields; for example, these panels can be used to create thermal insulation in both civil and industrial buildings, to create systems for external thermal insulation, to create roofs or roofs with thermal insulation, to build partition walls interiors of buildings, to cover attics, for the manufacture of cold rooms, insulated doors, refrigerated counters and more.
Figures 1, 2 and 2A refer to a first version of the apparatus 1 for the simultaneous production of three distinct continuous parallel panels 2. The apparatus 1 comprises a foaming station 6 and feeding means (not shown) for feeding, in the aforementioned station and along the horizontal direction of advancement A, pairs of continuous strip material arranged side by side, in which each of said pairs comprises two tape materials 7 which are precursors of respective outer layers 3 for a respective panel 2. The feeding means are configured in such a way as to arrange and maintain by means of tension the two tape materials 7 of each pair along respective horizontal planes O1, O 2, O3, O4, O5, O6 inside the foaming station 6 , in a mutually spaced way so as to define opposite surfaces for the respective panel to be obtained.
The conveyor belt elements 8 of the upper conveying device 5 define an upper guide and support surface 10, lying along a horizontal plane, capable of receiving in support a respective upper belt material 3sâ € ™ placed higher up. The conveyor belt elements 8 of the lower conveying device 5 define a lower guiding and supporting surface 30, lying along a horizontal plane, capable of receiving in support a respective lower belt material 31 located further down. The guiding and supporting surfaces 10, 30, receiving the web materials in support, also counteract the thrust of the expanding polyurethane or phenolic mixture acting on the web materials.
The apparatus 1 comprises a plurality of dispensing devices 11A or 11B arranged to deliver respective streams of polyurethane or phenolic mixture for respective pairs of web materials. Each dispensing device is positioned to deliver the respective flow in an area interposed between the upper belt material 3s, 3sâ € ™ and the lower belt material 3i, 3iâ € ™ of the respective pair.
In one version, shown in Figure 10, the dispensing devices 11A are stationary and each of them extends, transversely to the direction of advance A, substantially for the entire width of the web materials 10. The dispensing devices 11A are equipped each of a plurality of nozzles or dispensing holes evenly distributed along the entire length.
Alternatively, or in combination with one or more of the dispensing devices 11A described above, it is possible to provide one or more dispensing devices 11B of the mobile type. In particular, Figure 11 shows in an exemplary and non-limiting manner, a plurality of dispensing devices 11B each of which is mobile and is configured to move transversely to the direction of advance A alternately between the opposite lateral edges of each pair of materials. in belt 3, to distribute the polyurethane or phenolic mixture.
The apparatus 1 further comprises horizontal dividing wall means 13 for separating two pairs of contiguous web material. In particular, the dividing wall means 13 comprise opposite guiding and supporting surfaces upper 14 and lower 15 to respectively receive the lower web material 3i of a pair on one side and the upper web material 3s on the other side. of an additional pair of tape materials.
The horizontal dividing wall means 13 comprise a number of dividing walls which is chosen according to the number of panels 2 which it is desired to produce simultaneously. For example, in the versions of the apparatus of Figures 1, 2, 10, 11, two horizontal dividing walls 13 are provided which are mutually parallel and spaced apart.
In the versions of the apparatus referred to in Figures 3 to 8 there is only one horizontal dividing wall 13. In particular, with reference to Figure 6, the dividing wall 13 receives a corrugated sheet at the top and a web material, for example paper or plastic, at the bottom.
Naturally, it is possible to provide a different desired number of mutually parallel and spaced horizontal dividing walls 13 according to the number of panels to be produced simultaneously for which the apparatus must be configured.
The dividing wall means 13 are movable in the horizontal direction of advancement A at the same speed as the conveying devices 5 and perform a guiding function for the web materials and a function of contrasting and distributing the thrusts exerted by the mixture between the lower and upper panels. polyurethane or phenolic in expansion. In particular, each dividing wall 13 transmits the thrust of the expanding foam from the upper web material of a first panel to the lower web material of a second upper panel.
Each dividing wall 13 can be defined by a plurality of separating elements lying horizontally which are supported by horizontal guides and operated by a support, insertion and displacement device within the two contiguous belts 3i and 3s in the foaming zone and a disconnection device support and movement to the insertion device. The aforementioned separation elements can comprise adjacent slat or plate elements having a flat shape, and are movable according to a closed loop path lying on a horizontal plane made by means of the support devices, movement, insertion and disconnection and the relative horizontal support guides or by joining each element with chain joints and using toothed wheels for movement along a ring path lying on a horizontal plane.
Figures 12 and 13 show an apparatus comprising a single movable partition 13, therefore for obtaining two panels at the same time. However, in a similar way to what is described below, it is possible to provide two or more parallel partition walls, in order to obtain three or more panels correspondingly.
Figures 12 and 13 show, in schematic, exemplary and non-limiting form, a possible version of the device 16 for supporting and moving the dividing-wall means 13. In this embodiment, the apparatus 1 is equipped with a plurality of separation elements 20 which are supported and operated by a suitable movable unit 17 of the support and displacement device 16, and which mutually cooperate to generate, along the direction of advance A, a dividing wall 13 which extends substantially continues from an entrance area to an exit area of the apparatus 1. The unit 17 of the support and displacement device 16, which performs a lateral containment action for the resin along a longitudinal side in expansion, it includes a chain or belt or linked plate or other equivalent mechanism which is movable according to a closed loop path in a horizontal plane and on which the elements are cantilevered 20. A stationary guide 40 can be provided, placed externally with respect to the foaming path which, especially in cases where the separation elements 20 have a high cantilever length (which is a function of the desired width of the panels 2 to be produced), supports the separation elements 20 along a portion of the return path PR during the transfer from the exit area to the entry area in the multiple dispensing station of the polymeric resin. A second mobile unit 18 is provided, such as a mobile belt 18, or a chain, belt or linked plate mechanism, or other equivalent means, which advances parallel and at the same speed as the separation elements 20 and which unwinds along the Other longitudinal side, a lateral containment action of the polymeric resin in progressive expansion. The mobile belt 18 can be composed of flat linked elements, lying on vertical planes, along which, in one version, a longitudinal groove can be formed which receives the free ends of the separation elements 20 to guide them and ensure their correct position.

The horizontal dividing wall means 13 can comprise a plurality of independent and not mutually connected modules, i.e. distinct from each other, for example plate-shaped modules, each having the extension of two or more of the separating elements 20 which have been previously described. In this possible version, the modules are configured to be moved, from an exit position from the foaming station to a re-entry position in the latter, by means of suitable alternating motion translating devices along special guides or tracks. sides included in the support and displacement device 16. The translating devices can be operated to advance the aforementioned modules along the lateral guides first along a path inside the foaming station in the direction of advancement of the web materials, and subsequently along a return path, outside the feeding station. foaming, to be led back upstream towards the entrance to the foaming station.
The baffle elements 28 in this case interpose themselves in the recessed areas of the corrugated profiles, defining pairs of opposite guiding and supporting surfaces for two mutually facing corrugated sheets 7e belonging to respective contiguous pairs of web materials.
The apparatus 1, in each of the versions described, is provided with suitable lateral containment devices to support and contain - at the lateral edges of the pairs of tape material - the polyurethane or phenolic mixture in expansion.
Devices are provided for feeding containment strips of flexible material progressively unwound from rolls and folded to assume a substantially `` U '' section for lateral containment of the polyurethane or phenolic mixture along the lateral edges of the pairs of tape material 3, 3i, 3s, 3i ', 3s', 7, 7e.
In other words, lateral containment strips of flexible material, such as paper or other suitable material, are advanced. These lateral containment strips are each progressively unwound from a respective roll and advanced along lateral planes and perpendicular to the planes of the sheet materials. The edges of each strip are folded over the respective tape materials so as to assume a horizontal position and a substantially â € œUâ € or â € œCâ € cross section, so as to perform the desired function of lateral containment of the polyurethane or phenolic mixture .
In alternativa ciascuno dei nastri inferiori può essere ripiegato in modo da formare anche la sezione di nastro che opera il contenimento laterale Alternatively, each of the lower belts can be folded so as to also form the section of belt that operates the lateral containment

According to some versions of apparatus 1, such as those shown by way of example in Figures 7 and 8, respectively one of the conveying devices 5 or both of the conveying devices 5 comprise shaped guiding and supporting surfaces (which can be made, in one version, also by means of inserts fixed to the individual elements of the respective belt) to couple with a corrugated sheet 7e or other corrugated material or to impart a corrugated profile to a web material, such as paper or plastic film. In particular, one or both of the conveying devices 5 can comprise a plurality of shaped modules which are applied, adjacent to each other, for example magnetically or with other systems, on the belt conveyor 8. The shaped modules 31 , in a cross section orthogonal to the direction of advancement A, externally have a surface with a corrugated profile which engages with the surface of a corrugated sheet, or which impart a corrugated shape for example to a tape material such as plastic film, paper, etc. ..
Means for generating depression or a certain degree of vacuum can be coupled to the dividing wall means 13 and / or to the conveying devices 5 to keep the pairs of continuous strip material 3, 3i adherent to the respective horizontal guiding and supporting surfaces. , 3s, 3iâ € ™, 3sâ € ™, 7, 7e.
In the various versions of the apparatus 1, an oven can also be provided, placed along a return path upstream from the entrance to the foaming station 6, to preheat the horizontal dividing wall means 13 and / or the conveying 5 upper and lower.
During the operation of any of the versions of the apparatus 1, there is provision for the advancement of pairs of ribbon materials mutually side by side through the foaming station 6 and arranged according to horizontal lying planes, the simultaneous delivery of a plurality of separate jets of polyurethane or phenolic mixture each for a respective pair of tape materials and the lateral containment of the polyurethane or phenolic mixture in expansion. During the movement in the direction of advancement A and during the dispensing of the mixture, each material in the belt is held in position by a respective support surface, so as to counteract and distribute the thrusts of the expanding polyurethane or phenolic mixture. The supporting surfaces are represented by the belt elements 8 of the conveying devices 5 for the materials in the belt 7 higher and lower respectively, and by the partition wall (s) 13.
The conveyor elements and / or the horizontal dividing walls, once the function of keeping the panels separated, returns to the upstream area of the apparatus to intervene again with the polyurethane or phenolic mixture which is poured continuously. During the return journey towards this upstream area, the conveying elements and / or the horizontal separation dividing walls are preheated through a special oven placed along the return journey. In this way, the conveying elements and / or the pre-heated separating elements contribute to a correct foaming process.
At the exit from the foaming station 6, the two or more continuous panels can be cut as desired and are already grouped, side by side, parallel to each other and separated: they are therefore ready to undergo a cooling treatment.
From what is described and shown in the attached drawings, it is therefore evident that the invention is aimed at a method and apparatus for the simultaneous and continuous foaming of two or more horizontal panels which allow to speed up and simplify the continuous production of panels. , in particular that allow to facilitate the treatment of the panels at the end of the foaming operation.
What has been said and shown in the attached drawings has been provided as an illustration of the innovative characteristics of the foaming apparatus according to the most possible embodiments; other modifications may be made to the various versions of the apparatus, or parts thereof, without thereby departing from the claims.
