Description

MULTILAYERED SLAB AND METHOD OF MAKING SAME FIELD OF THE INVENTION [001] The present invention relates generally to slabs from artificial stones. More specifically, the present invention relates to using multilayered slabs from artificial stones.
BACKGROUND OF THE INVENTION [002] Engineered stones (also known in the art as artificial stones or quartz slabs) are widely used as building materials e.g., for kitchen countertops, indoor and outdoor floors, dressing tables, bathtubs, wash bowls, and interior articles. Artificial stone products are in great demand due to their ability to be manufactured in a wide variety of patterns and colors that cannot be found in nature, and to show superior physical and mechanical performance, when compared to natural stone.[003] These artificial slabs are generally manufactured by mixing unsaturated polyester thermoset compositions and aggregate and/or mineral, in a single layer. The unsaturated polyester thermoset compositions comprise e.g., vinyl monomeric units, styrene as a reactive solvent and cobalt-octoate as a curing process accelerator. The aggregate and/or mineral can be any type of quartz, quartzite, clay, calcium carbonate, aluminum hydroxide, magnesium hydroxide, or any combination thereof. The mixture is substantially homogeneous across the entire slab.[004] Recently developed technology allowed producing artificial slabs having an appearance mimicking natural marbles. This technology includes introducing veins into the slab. The veins include aggregate and/or mineral having different color and/or texture, in selected locations, in the bulk.[005] However, even when using veins technology, the appearance of the bulk is still even and limited. Furthermore, the current technology produces artificial slabs with substantially uniform properties across the entire slab. Accordingly, there is a need for an improved technology for producing artificial slabs with varying properties and appearance.
SUMMARY OF THE INVENTION [006] Some aspects of the invention are directed to a multilayered slab, comprising at least two layers: (i) a first layer comprising at least a first aggregate in a weight ratio of at least 80wt.% and a first polymeric binder in a weight ratio of at least 6 wt.%; and(ii) a second layer comprising at least a second aggregate in a weight ratio of at least 80 wt.% and a second polymeric binder in a weight ratio of at least wt.%,In some embodiments, the first layer and second layer differ from each other in at least one of: the aggregate, the polymeric binder, an additive, and a pigment.[007] In some embodiments, the first layer and second layer differ from each other in the amount of aggregate. In some embodiments, the first layer and second layer differ from each other in the type of aggregate. In some embodiments, the type of aggregate is determined based on at least one of: the size of the aggregate particles, the crystalline structure of the aggregate, the chemical composition of the aggregate particles, a mixture of two or more types of aggregate particles and a ratio between the two or more types of aggregate particles. [008] In some embodiments, the first layer and second layer differ from each other in the amount of polymeric binder. In some embodiments, the first layer and second layer differ from each other in the type of polymeric binder. In some embodiments, the type of polymeric binder is selected from, acrylic binder, epoxy, polyurethane and polyester.[009] In some embodiments, the first layer and second layer differ from each other in the amount of the pigment. In some embodiments, the amount of pigment in at least, the first layer and the second layer is at least 0.01 wt%. In some embodiments, the first layer and second layer differ from each other in the type of pigment.[0010] In some embodiments, at least one of the first layer and the second layer comprise at least one additive in a weight ratio of 0.1-10 wt.%. In some embodiments, the at least one additive is selected from, a UV stabilizer, a wetting agent, an antibacterial additive, an emulsifier, a mechanical toughener and a scratch resistance additive.[0011] In some embodiments, the multilayered slab further comprises at least one additional layer comprising a polymeric binder and at least one additive in a weight ratio of 0.1-wt.%.[0012] In some embodiments, the multilayered slab further comprises at least one additional layer comprising a polymeric binder and a pigment in a weight ratio of at least 0.1 wt.%.[0013] In some embodiments, the multilayered slab further comprises at least one additional layer comprising at least an aggregate in a weight ratio of at least 80 wt.% and a polymeric binder a weight ratio of at least 6 wt.%. In some embodiments, the at least one additional layer and second layer differ from each other in at least one of: the aggregate, the polymeric binder, an additive, and a pigment.
