Abstract

A leather-like sheet material comprises a mat of interpenetrated crimped continuous filaments having a non-woven layer of unspun staple fibres needled on to or otherwise adhered to at least one surface thereof, the interpenetration of the filaments being in the nature of an intermingling at random in three dimensions produced by laying the crimped continuous filaments under tension and subsequently releasing the tension, and the mat of continuous filaments and the staple fibres being bonded together with a resinous or elastomeric bonding agent. The layer of staple fibres may be a random-laid non-woven fabric bonded with a resinous or an elastomeric bonding agent or a lightly needled carded or air-laid web. The staple fibres may be synthetic, artificial or natural fibres, crimped nylon fibres being mentioned. The needles may penetrate the combined fibrous webs from either side but preferably the continuous filaments are punched into the staple fibre layer. The depth of penetration of the needles may be 0.050 to 0.500 inches and the intensity of punching may be 2,000 to 5,000 punches per square inch. The punches may be given in a single or in several passages through the needling machine. The continuous filament mat may be obtained by relaxing two or more warp sheets of edge-crimped continuous filament nylon yarns, and the bonding material may be a compounded butadiene-acrylonitrile copolymer rubber latex containing zinc oxide, sodium silicofluoride and carbon black. The staple-fibre fabric side of the composite web may be coated by spraying with a high molecular weight thermoplastic polyurethane rubber solution containing methyl ethyl ketone, burnt umber, ferrite yellow, red iron oxide and titanium dioxide.
