FOR PREPARING COMPOSITE MATERIALS BASED ON A PREFORM MADE IN A FIRST COMPONENT
ASSOCIATED WITH A SECOND COMPONENT, AS WELL AS
PRODUCTS OBTAINED BY THIS PROCESS
The present invention relates to an improvement to the processes for preparing composite materials, and more particularly to composite materials comprising a preform produced in a first component to form the main framework of the composite material, and of a second component wetting this first component, in order to obtain this composite material with all the qualities which are inherent in this kind of material, as described in the main patent.
The strengthening of light alloys by fibers with high mechanical characteristics has not so far known a development comparable to that of plastics, mainly due to the difficulties encountered, on the technical level, during its implementation.
However, the metal matrix composites have certain interesting specific characteristics: possibility of use in temperature, absence of aging, stability with respect to many media, high electrical and thermal conductivities, reproducibility, etc.
Among these materials, aluminum matrix composites reinforced by fibers such as carbon fibers are of particular interest due, on the one hand, to the high mechanical characteristics, the availability and the relatively moderate price of carbon fibers. , and, on the other hand, the low density, the low melting point and the low cost of aluminum alloys. The development of this type of composite is currently considerably hampered by the fact that their simplest production process, liquid impregnation, is complicated by the poor wetting of the fibers by most aluminum alloys. liquid state, as well as by the presence of fiber-matrix chemical reactions tending to decrease the reinforcing power of the fibers.
It is known, in fact, that graphite is not spontaneously mutilated by liquid aluminum (and most of its usual foundry alloys) at temperatures below 1000 C. It follows that liquid aluminum is not not likely to spread over a graphite surface or penetrate by capillary action within the pores, some of which are very small, present in carbon fiber wicks or in porous preforms made from them.
At temperatures where aluminum wets graphite (T # 1000 C), a very rapid chemical reaction takes place, with precipitation of aluminum carbide, resulting in irreversible mechanical damage to the fibers. I1 should also be noted that graphite and aluminum react together but with a slower speed, at much lower temperatures (from 5500C), the formation of A14C3 leading to poor fiber-matrix adhesion (therefore to a tendency to delamination and to poor transverse properties) and to embrittlement of the matrix.
In an attempt to overcome these difficulties, a major research effort was devoted to the development of fibrous composites with aluminum-based matrices, by the liquid route. First, it is advisable to distinguish the case of fibers of large diameter such as filaments of boron or silicon carbide (= 100 to 200 m) obtained by chemical spite in the vapor phase on a filamentary substrate of tungsten or carbon. The fibrous preforms produced using these products are characterized by very large pores which are fairly easily penetrated by liquid aluminum, possibly using light pressure (impregnation by liquid or even semiliquid). , because of their morphology and their mechanical characteristics, are indicated for the production of flat or long composite products, but do not lend themselves well to the production of parts, in reinforced aluminum, of complex shapes such as those which usually fall within the domain of light alloy foundry.
Although it may also be used for this type of fiber, the process according to the present invention is preferably intended for the liquid impregnation of fibrous reinforcements made up of fibers of small diameter (generally 7 µm) such as carbon fibers (and silicon carbide or possibly alumina) used in the form of wicks containing several hundred or even several thousand elementary fibers. In these wicks, or in the preforms made from these wicks, the pores are of extremely small size, often of the order of a micrometer, with the consequence that aluminum penetrates very difficultly. in use (in the form of felts, fabrics or multi-directional architectures), it is these fibers which will be used preferentially to make the fibrous reinforcements of the foundry parts in light armed alloys.
As mentioned above, liquid aluminum (or most of its common alloys) does not spontaneously impregnate, under the usual conditions of the foundry of light alloys, complex fibrous preforms, or even a simple wick, when 'they are made of small diameter fibers (carbon fiber, in particular) To promote wetting of these by liquid aluminum, a pretreatment of the fibers is essential. Despite the importance of the research effort that has been devoted to this subject, over the past twenty years, the solutions that have been proposed are either complex or limited to products of extremely simple morphology (wires, thin sheets ).
Thus it has been proposed to pretreat the carbon fibers by immersing them in a bath of alkali metal (sodium or sodium-potassium alloy) and then of tin (added with 2% magnesium). Thus pretreated, the fibrous reinforcement is spontaneously wetted by liquid aluminum around 7000C. However, this process has the drawback of using delicate handling products and must be carried out entirely in an argon atmosphere.
In addition, its application has so far been limited to the laboratory-scale processing of small diameter carbon-alumnium composite yarns.
Similarly, it has been recommended to deposit, - on the surface of the carbon fibers, a thin film (100 to 20,000 A) of an alloy or a defined titanium compound, by chemical vapor deposition (CVD). This is the case of -processes using a deposition of titanium carbide or better of a titanium-boron alloy whose composition is not known with precision but which could title one of the two titanium borides TiB or TiB2. This alloy is formed on the surface of the fibers by co-reduction, in the gas phase, of BC13 and TiC14 by zinc vapor at a temperature of 600-7000C. Thus pre-treated, a wick of carbon fibers is spontaneously wetted by liquid aluminum (alloy A1-201 for example) provided that it has not been brought into contact with air between the pre-treatment operations and impregnation.
Again, the process must therefore be carried out entirely in a counter atmosphere (dry argon). Furthermore, the implementation of the process has been, to our knowledge, limited to the manufacture of products of extremely simple shapes (wires, sheets)
This technique, if it has the advantage of effectively promoting the wetting of carbon fibers by aluminum and of forming on their surface a barrier protecting them against an excessive attack on the part of the matrix, has on the other hand the disadvantage of use a technology (CVD & from corrosive fluids, working under argon) not very compatible with that of the foundry of light alloys.
In the same vein, it has been suggested to cover the surface of the carbon fibers using a film of a metal such as nickel, copper or silver.
The metallic deposition is carried out either by CVD or by electrolysis. This process has two types of drawbacks. The high density of the metals recommended leads to a notable increase in that of the corresponding composites, even in the case where the thickness is of low thickness, in particular when the volume fraction of fibers is large. In addition, more often than not, intermetallic compounds are formed between aluminum and the metal of spite which weaken the matrix. Finally, insofar as the spite dissolves in the matrix, at the time of impregnation, the fibers are no longer subsequently protected against chemical attack on the part of the matrix. particularly simple consisting in impregnating the fibers using a collordal suspension of a metal such as silver. This technique has the advantage of leading to very thin deposits which remain active in the air.
However, the subsequent impregnation with liquid aluminum requires, for other complete, the use of relatively high pressure (press work) hardly compatible, in the current state of the art, with the foundry of light alloys.
More precisely, and according to the main patent, the subject of the present invention is a process for the preparation of composite materials formed on the basis of a preform produced in a first reinforcing component in association with a second component playing on the matrix relief, characterized by the fact that it consists in a first step in producing said preform in said first component, in pre-processing said preform
Far an agent able to make it wettable by said second component in liquid form, and, to impregnate said preform R pretreated, by said second component in the liquid state.
On the other hand, a characteristic do 7a present addition consists in producing a preform from carbon fibers, in pretreating said fibrous preform with one or more fluorinated chemical species, in solid form or in solution (or in suspension) in a liquid such as for example a fluotitanate, fluozirconate, fluohafnate, fluovanadate, fluoniobate, fluotantalate, fluoborate or fluosilicate of electropositive elements such as alkali, alkaline earth or rare earths, and to impregnate said preform pre-treated with a light alloy in liquid form based on aluminum.
As will be appreciated by those skilled in the art, the method according to the invention is clearly distinguished from the methods previously recommended and has, compared to the latter, numerous advantages. The implementation of the process is perfectly compatible with the techniques of the foundry of light alloys, which was not the case for the prior techniques, as indicated above. Thus, the pre-treatment of the fibrous preforms with one or more fluoro species according to the invention can, in between, be carried out in air, the said pre-treated preforms retaining good wettability by light alloys even if they are kept in the air for a relatively long time between the pre-treatment operation and that of impregnation.
The pretreatment operation does not, in itself, call for any of the delicate manipulations which limited the application of the previous processes (immersion in liquid alkali metals, chemical vapor despite using corrosive products) since 'it consists simply in treating the preform with the fluorinated species (s), in solid form or in solution in a liquid, in air and at a temperature which. depends on the nature of the fluorinated species (and) and on the form in which these species are used, but which remains low enough not to appreciably alter the fibers, before impregnating the preform , thus pretreated, by the liquid aluminum alloy.
Fluorinated fluxes have already been recommended in the casting of light alloys, in particular for refining the grain.
However, the process according to the invention differs from this type of operation in that the fluorinated species (or species) used to promote the wetting of carbon fibers by aluminum must (vent) title used (s) to pre-treat the fibers, before impregnation with liquid metal and under very specific conditions, and not simply be added (s) to the metal before casting.
While most of the previous methods were only applicable to obtaining yarns, ribbons or composite sheets, the method according to the invention makes it possible not only to simplify such products, but above all, it has pu Store applied directly to the manufacture of massive pieces with fibrous reinforcement. It therefore constitutes a true process for founding light alloys reinforced with carbon fibers. It has thus been successfully applied to the fats aircraft of parts comprising various types of fibrous architectures among which we can cite dry or consolidated carbon fiber felts with a small amount of carbon (pyro-carbon, resin or pitch coke), carbon fiber wicks, carbon fiber fabrics stacked parallel to each other and possibly consolidated by carbon and finally, 4D architectures of carbon fiber rods such as those marketed by the European Propulsion Company. In all cases, these preforms pre-treated by the espè ~ es fluorinated process according to the invention could have been impregnated under satisfactory conditions.
Various types of fluorinated combinations can be used for the pretreatment of fibers. This is particularly the case for double fluorides comprising a transition element (such as titanium, zirconium, hafnium, vanadium, niobium or tantalum) or a metallordic element (boron or silicon, for example) associated with an electropositive element (alkaline, alkaline earth, rare earths). These fluorinated combinations can be used individually or mixed together or, alternatively, title associated with halides (simple fluorides, for example alkaline, alkaline earth or rare earths so as to modify the physical properties of the mixture (formation of leucctics for example) or to influence the chemical reactions which take place at the time of the pre-treatment of the preform or of impregnation with the liquid metal.
Among the various possible compositions, those based on K2TiF6 or K2ZrF6 alone or mixed with KBF4 appeared to be particularly active.
The process according to the invention, although it has been more particularly developed for the impregnation of preforms made from carbon fibers, can be extended to other fibers (SiC or possibly Al 2 O 3) capable of being used for reinforcement castings in light alloys.
The invention will now be described with the aid of FIGS. 1 and 2 showing, in the form of a block diagram, the various stages of two embodiments according to the invention according to whether the fibrous preform is produced by outside the mold (Fig. 1) or within the mold itself from semi-finished products (Fig. 2).
In addition, the process will be illustrated by a few examples which in no way limit the scope of the invention, as will be apparent to those skilled in the art.
En se référant & la figure 1, une préforme fibreuse est réalisée 1 en vue de renforcer tout ou partie de la pièce à élaborer, à l'aide des techniques de mise en oeuvre des matériaux fibreux à hautes performances mécaniques, à partir des fibres elles-meme, ou mieux, a partir de demi-produits fibreux (feutres, mats, tissus, tissages multidirectionnels de fibres ou de baguettes).Referring to FIG. 1, a fibrous preform is produced 1 with a view to reinforcing all or part of the part to be produced, using techniques for using fibrous materials with high mechanical performance, from the fibers themselves. - even, or better, from fibrous semi-products (felts, mats, fabrics, multidirectional weaving of fibers or rods).
It can be dry or consolidated, for example with a small amount of pyrocarbon or coke (resin, pitch).
Depending on the application envisaged, the fiber preform can correspond to the entire volume of the mold (integral reinforcement) or correspond only to a part of the latter (local reinforcement). So that it can be easily impregnated with liquid aluminum, the fibrous preform must have a relatively large open porosity,
The preform thus produced is then pre-treated 2 using fluorinated species 3 before being introduced 4 into a prepared mold 6. This operation which constitutes, in terms of technical implementation, the essential step of process according to the invention can be carried out in various ways depending on whether the pretreatment of the fibrous preform using fluorinated species is carried out in the solid state or from a solution (or a suspension) 0
Thus, the fluorinated species can be used in the form of a powder of very fine particle size which is uniformly dispersed on the surface of the fiber preform. In this case, the preform must between preheated, and at a temperature which depends on the chemical composition of the fluorinated product, so that it forms a uniform dung around the preform.
Fluorinated species can also be dissolved (or suspended, depending on the extent of their solubility in usual solvents) in an appropriate liquid which must then wet the fibers to be treated. Under these conditions, the preform is impregnated, at a temperature which depends on the solubility of the fluorinated species considered and on the amount of active product necessary for the pretreatment, by said solution (or suspension), the excess solvent being eliminated by physical way. This embodiment of the pretreatment has the advantage over the previous one of distributing, in a more uniform manner, the active fluorinated species within the preform and of limiting the quantity of reagents to the fair value necessary for obtaining subsequently good wetting by the liquid metal alloy.
The pre-treatment of the fiber preform with fluorinated reagents can be carried out in an inert atmosphere or more simply in air.
After pre-treatment, the fibrous preform placed in a mold 4 of the type used in the casting of light alloys (metal shell possibly covered, on its internal surface, with protective coating), is impregnated 7 with the liquid metal 8. The nature of metal 9 depends on the use that will be made of the products produced (heat treatments for structural hardening, for example). Light foundry alloys with good fusibility, such as the AS7G alloy with a high silicon content, for example, are particularly easy to use.
Referring now to FIG. 2, the preform can be produced using fibrous semi-products (fabrics, mats, for example), directly in the mold. In this case, the fibrous semi-products are first pretreated 12 with the fluorinated reagent 32 & outside the mold for example, by immersion in a solution (or suspension) of the fluorinated reagent and then wrung, They are then draped against the walls of the mold (in its entirety or in the only parts of the piece in front of reinforced further) and a further addition of fluorinated reagent is optionally made to further ensure that all of the fibrous reinforcement has been covered with fluorinated reagent.
The mold is then closed and preheated 42, this preheating moreover eliminates the excess solvent.
Referring to the two figures 1 and 2, the casting operation is carried out according to the rules of the art. In addition, it can advantageously be carried out in a mold previously placed under vacuum, the metal then being introduced under a slight overpressure to promote its progression within the fibrous preform. In the same way, the impregnation is favored if the mold and preform have been preheated beforehand to 330/40000, that is to say at a temperature lower than that (approximately 50,000) corresponding to the beginning of oxidation of carbon at air.
The invention will now be illustrated with the aid of a few examples, without, however, these being further considered as a limitation of its scope, as will be apparent to those skilled in the art.
Exemple 1 :
A fibrous preform, in the form of a rectangular parallelepiped with a square base of 10 × 10 × 50 mm, was produced from a dry felt of carbon fibers (> - 7 / m; PAN precursor) in which the volume fraction fiber was in the range of 20%. Each face of the preform received a thin layer of a powder consisting of potassium fluotitanate K2TiF6 then the preform was heated & air to a temperature of about 7000C.
Under these conditions, the fluorinated product forms, without having been melted, a fairly resistant uniform droppings around the preform. After cooling, the preform was placed in a mold consisting of a steel shell (internal dimensions = 16mm; h = 60mm). The mold and the fiber preform were preheated to approximately 350/40 ° C. then the casting carried out using an AS7G alloy. When the liquid metal came into contact with the fluorine product around the preform, it was noted the existence of an exothermic reaction (probably related to the reduction of potassium fluotitanate by aluminum and various other reactions After cooling, the part was cut off perpendicular to its axis and examined using a metallographic microscope, a scanning electron microscope and an electron microscope with X-ray spectrometry.
It appeared that, under the conditions of the test, the liquid metal, following the pre-treatment with the fluorinated product and the exothermic reaction with aluminum, had spontaneously wetted the fibers of the preform and penetrated into all the open pores of the latter.
In addition, the study of the distribution of the various elements likely to be present in the vicinity of the fiber-matrix interfaces (elements contained in the fluorinated product, in particular) did not make it possible to detect the notable accumulation of potassium, of titanium or fluorine which could have further prejudiced the properties of the composite. It is therefore likely that at least part of the initial fluorinated species, or formed during the reaction with aluminum, was vaporized at the time of impregnation with the liquid metal.
On the other hand, the presence of traces of potassium and titanium was noted in the immediate vicinity of the fiber-matrix interfaces.
A titre de comparaison, le meme essai réalisé sur la préforme non pré-traitée à l'aide du réactif fluoré, s'est soldé par un échec (pas de pénétration du liquide dans la préforme).By way of comparison, the same test carried out on the non-pretreated preform using the fluorinated reagent, ended in failure (no penetration of the liquid into the preform).
Exemple 2
Example 2
The operation described in Example 1 was repeated, with the difference that at the time of the pre-treatment of the preform with potassium fluotitanate, the temperature was increased so that the fusion of
K2TiF6 is reached and maintained at this value for several minutes. After cooling, the preform was placed in the same shell and then the operation continued as in Example 1. The analysis showed that, under these conditions, there had been no satisfactory penetration of the liquid metal into the open porosity pre-processed preform.
This test shows that the pre-treatment with K2TiF6 must also preferably be carried out in the solid state. By operating the pre-treatment with K2TiF6 at too high a temperature, two detrimental phenomena can occur: (7) while melting, K2TiF6 flows along the preform so that part of the latter is no longer covered with a sufficient quantity of fluorinated reagent and (2) K2TiF6 undergoes an initial decomposition which tends to make it less active.
Exemple 3 :
Example 3:
The operation described in lexenp: e 1 was repeated, but the pretreatment of the fibrous preform was carried out using a fluorinated mixture containing 50% of K2TiFó and 50% of KBF4 (by weight) at a temperature, approximately 500 C, significantly lower than that required by pre-treatment with K2TiF6 alone.
It was again observed that when the molten metal came into contact with the fluorine droppings, an exothermic reaction occurred and the molten metal wetted the fibers and entered all the open pores of the fibrous preform.
Thus, the addition of a fluoborate to fluotltanate, although it is not essential as shown in example 1, makes it possible to significantly lower the pre-treatment temperature of the fibers and to minimize any possible damage to the latter by fluorinated species.
Exemple 4
Example 4
A fiber preform in the form of a cylinder 35mm in diameter and 50mm in height was produced using a 4D construction of carbon fiber rods marketed by the Company
Promulsion European. In this construction, the carbon fiber rods had a diameter of 1mm and were oriented along the four main diagonals of the cube. The open porosity of the preform was approximately 60%.
A saturated aqueous solution of K2ZrF6 was prepared by dissolving an excess of this salt at 80/100 C in water.
The fibrous preform was immersed in air in this solution which wets the carze rods perfectly. After drying in the oven, it was observed that a thin and uniform layer of fluorinated product covered the carbon rods both on the side of the external surface of the preform and at the pores.
The preform thus pretreated was impregnated in a shell using the liquid AS7G alloy as described in Example 1.
As previously, the existence of an exothermic reaction was observed, but of lower intensity taking into account the reduced quantity of fluorinated product concerned, at the moment when the liquid metal came into contact with the fluorinated product, accompanied by a complete penetration of the liquid into all the interstices of the 4D preform. No significant accumulation of fluorinated products remained in the preform after impregnation. It was thus possible to produce, directly in the air, a 4D carbon-aluminum composite, in massive form, containing about 40% by volume of fibers in the form of rods (> = 1mm).
This example demonstrates that the process using fluorinated agents according to the invention makes it possible to produce, in an extremely simple manner, relatively massive pieces of carbon-aluminum fiber composites characterized by high volume fractions of carbon fibers.
It also emphasizes the advantage of using liquid pre-impregnation of the preform with the fluorinated agent. As such, the use of K2ZrF6 is particularly indicated, given the high solubility of this fluorinated species in water. The main advantage of this pretreatment method is that the impregnation of the preform, using a solution, makes it possible to disperse the fluorinated reagent very uniformly throughout the open porosity of the preform, avoiding d '' having to use an excess of reagent. Finally, it will appear to those skilled in the art that the nature of the reagents and the recommended operating procedure clearly distinguish the process according to the invention from those which had previously been developed for the refining of aluminum bindings using fluorinated fluxes or for the pretreatment of carbon wicks with a view to their impregnation with aluminum alloys.
Exemple 5
Example 5
An analogous fiber preform, in dimensions, and that considered in Example 1, was produced from a carbon fiber felt which had previously received CVD treatment so that each carbon fiber had a coating of approximately 1 m of silicon carbide. Then, the preform was pretreated, in the solid state, with a mixture 50 K2TiF6-50KEF4 (by weight) and impregnated with the liquid AS7G alloy as indicated in Example 3. Analysis showed that the preform had been perfectly impregnated without appreciable residual porosity or significant accumulation of residual fluorinated agent.
A comparative test carried out on the same preform, but without pre-treatment with the fluorinated mixture resulted in failure (little or no penetration of the metal into the fibrous preform)
This example illustrates the fact that the method according to the invention can be applied to fibers other than carbon fibers.
