Description
- Gegenstand der Erfindung ist ein Ultraschallwandler und ein Ultraschallsensor sowie ein Verfahren zu dessen Herstellung gemäss dem Oberbegriff der Patentansprüche 1, 4 und 9.
- Ultraschallsensoren, die nach dem Puls-Echo-Prinzip arbeiten, eignen sich zur berührungslosen Erfassung von Objekten innerhalb eines Erfassungsbereichs. Ein Schallwandler bzw. Transducer erzeugt einen Burst bzw. ein kurzes Ultraschall-Wellenpaket. Dieses breitet sich entsprechend der Richtcharakteristik des Transducers in den Raum aus. Befindet sich ein Objekt innerhalb des Erfassungsbereichs des Sensors, wird in der Regel ein Teil der Schallwellen in Richtung des Transducers zurück reflektiert. Nach dem Aussenden des Ultraschallbursts wird der Transducer als Empfänger geschaltet und empfängt das am Objekt reflektierte Echosignal. Die Laufzeit bzw. die Dauer zwischen dem Aussenden des Bursts und dem Empfangen des Echos ist bei bekannter Schallgeschwindigkeit im Ausbreitungsmedium ein Mass für den Abstand des Objekts vom Sensor. Bei Bedarf kann die Temperatur des Ausbreitungsmediums erfasst und z.B. anhand einer Zuordnungstabelle ein Korrekturfaktor berechnet werden, welcher die Temperaturabhängigkeit der Schallgeschwindigkeit im Ausbreitungsmedium kompensiert. Bei alternativen Ausführungsformen können auch getrennte Sende- und Empfangswandler verwendet werden.
- Verbreitet werden zum Erzeugen und Empfangen von Ultraschallsignalen piezokeramische Wandler eingesetzt. Eine Anpassschicht dient als akustischer Impedanzwandler zwischen der schallharten Piezokeramikscheibe und dem liquiden oder gasförmigen Ausbreitungsmedium. Die Dicke der Anpassschicht ist so bemessen, dass bei einer Resonanzfrequenz des Schwingungssystems ein möglichst grosser Teil der Schallenergie an das umgebende Medium übertragen wird. Im Idealfall entspricht die Dicke der Anpassschicht etwa einem Viertel der Resonanz-Wellenlänge in der Anpassschicht. In der Praxis haben sich Anpassschichten aus einem Verbund aus einer Epoxid-Matrix mit Mikro-Glashohlkugeln durchgesetzt. Bei Transducern mit derartigen Anpassschichten wird die Piezokeramikscheibe koaxial mit der Anpassschicht verklebt. Dieser Verbund wird z.B. mit einem dämpfenden bzw. Schall absorbierenden PU-Schaum derart umschäumt, dass nur die frontseitige Abstrahlfläche radial frei bleibt.
- Die
DE-A1-3301808 offenbart einen derartigen Wandler mit einer guten Ausschwingdämpfung, wobei an der Rückseite der Anpassschicht zusätzlich ein Beschwerungsring aufgeklebt ist, der ebenfalls in die dämpfende Schaumumhüllung eingebettet ist. - Bei einem Ultraschallwandler gemäss
DE-A1-4228345 umfasst die Anpassschicht für die Anpassung an ein flüssiges Ausbreitungsmedium Glasvollkugeln anstelle von Glashohlkugeln. Bei diesem Wandler ist lediglich eine Bedämpfung auf der Rückseite der Anpassschicht und der Piezokeramikscheibe vorgesehen. - Die
EP-A2-260965 - Beim Einsatz von Ultraschallsensoren mit derartigen Schallwandlern in aggressiven Medien wie z.B. mit Lösungsmittel oder Säureanteilen belasteter Luft besteht die Gefahr, dass die Anpassschicht und/oder andere Teile des Sensors aufgeweicht, angegriffen oder gar zerstört werden.
- Die Chemikalienresistenz von Ultraschallsensoren kann z.B. dadurch verbessert werden, dass eine Folie aus Teflon auf die Frontseite des Wandlers aufgeklebt wird, und dass derartige Wandler in ein Sensorgehäuse aus hoch legiertem Stahl oder aus Teflon eingebaut werden. Das Aufkleben einer solchen Schutzschicht auf die Anpassschicht (und gegebenenfalls auf den die Anpassschicht ummantelnden Dämpfungsring) mittels eines Klebstoffs können die Abstrahleigenschaften und die Dämpfungseigenschaften des Wandlers massiv verschlechtern. Im Weiteren besteht die Gefahr, dass sich die Verklebung aufgrund mechanischer und thermischer Einwirkungen verändern oder gar lösen kann. Dies gilt insbesondere für Teflon und teflonähnliche Materialien, welche sich schlecht verkleben lassen. Ein Schutz des Wandlergehäuses, welches den Schwingkörper und die Dämpfmasse topfartig ummantelt, kann durch die frontseitig auf den Wandler aufgeklebte Teflonfolie nicht erreicht werden.
- Aus der
DE-A1-19742 294 A1 ist ein Ultraschallwandler bekannt, der ein Gehäuse aus einem Epoxydverbundwerkstoff umfasst, wobei mindestens eine Schallankopplungsfläche dieses Gehäuses mit einer Paryleneschicht überzogen ist. Das Gehäuse umfasst radial hervorragende Noppen, die in einer Nut an einer elastischen Wand einer nicht näher definierten Aufnahme befestigt sind. Zur Verhinderung des Eindringens von Schmutz kann der Zwischenraum zwischen der elastischen Wand und dem Gehäuse mit einem verdrängenden Material ausgefüllt sein. Das verdrängende Material ist nicht durch die Schutzschicht überdeckt und der Umwelt ausgesetzt. - Die
EP-A-1430838 zeigt einen Ultraschallwandler für spektrographische medizinische Anwendungen, wobei dieser Wandler innerhalb einer Haube in einer akustischen Übertragungsflüssigkeit drehbar gelagert ist. Der Wandler umfasst eine zylindrische Piezokeramikscheibe mit einem rückseitig aufgeklebten Dämpfkörper und einer frontseitig aufgeklebten Anpassschicht. Frontseitig ist eine konkav gewölbte akustische Linse auf die Anpassschicht aufgeklebt. Die so verklebten Elemente bilden einen zylindrischen Stapel, dessen Mantelfläche im Bereich des Dämpfkörpers, der Piezokeramik und der Anpassschicht von einem Halter ohne zusätzliche Dämpfung umklammert wird. Dieser Halter ist mit einer drehbar gelagerten Welle verbunden. Wandler und Halter sind mit einer Paryleneschicht überzogen, welche das Eindringen von Übertragungsflüssigkeit verhindert. - Aus der
US-A-5488957 ist eine weitere Verwendung von Parylene bei einem Ultraschallwandler bekannt, wobei diese als Zwischenschicht zum Verbinden einer Silikonschicht auf einer akustischen Anpassschicht des Wandlers dient. - Bei herkömmlichen Ultraschallsensoren mit rohr- oder hülsenartigen Gehäusen und mit erhöhtem Schutz gegen aggressive Umgebungsmedien ist es bekannt, den Wandler und die zugehörige Sensorelektronik von der Frontseite her in eine hoch legierte Stahlhülse einzuschieben und frontseitig mittels eines die Stahlhülse radial überragenden Kopfteils zu halten bzw. festzuklemmen. Das Gehäuse, welches den Wandler und die Elektronik ummantelt, ist also mehrteilig und hat im Bereich des Sensorkopfs mit dem Wandler einen grösseren Aussendurchmesser. Dadurch werden die Möglichkeiten zur Montage des Sensors stark eingeschränkt.
- Der vorliegenden Erfindung liegt die Aufgabe zugrunde, einen Ultraschallwandler und einen Ultraschallsensor mit verbessertem Schutz gegen aggressive Chemikalien und guten Dämpfungseigenschaften zu schaffen. Eine weitere Aufgabe der Erfindung besteht darin, die Mittel zum Schutz des Ultraschallwandlers und des Ultraschallsensors so auszubilden, dass der Ultraschallsensor einfach montiert werden kann.
- Diese Aufgaben werden gelöst durch einen Ultraschallwandler und durch einen Ultraschallsensor sowie durch ein Verfahren zu dessen Herstellung gemäss den Merkmalen der Patentansprüche 1, 4 und 9. Vorteilhafte Ausgestaltungen sind in den abhängigen Patentansprüchen beschrieben.
- Anhand einiger beispielhafter Figuren wird die Erfindung im Folgenden näher beschrieben. Dabei zeigen

Figur 1 zeigt schematisch einen Ultraschallwandler 1, kurz auch Wandler oder Transducer genannt. Er umfasst als Schwingkörper eine beidseitig metallisierte Piezokeramikscheibe 3, welche koaxial mit einer zylinder- oder scheibenartigen Anpassschicht 5 mit gleichem oder grösserem Durchmesser verklebt ist. Der Verbund aus Piezokeramikscheibe 3 und Anpassschicht 5 ist mit Ausnahme einer frontseitigen Abstrahlfläche 8 innerhalb eines dosen- oder topfartigen Wandlergehäuses 9 in einen Dämpfkörper 7, beispielsweise einen Polyurethanschaum, eingebettet. Das Wandlergehäuse 9 ist vorzugsweise ein mindestens teilweise metallbeschichtetes Kunststoffgehäuse oder ein metallisches Gehäuse, welches als elektromagnetische Abschirmung für die Piezokeramikscheibe 3 genutzt werden kann. Die Metallisierungen bzw. Elektroden der Piezokeramikscheibe 3 sind z.B. mittels gebondeter oder gelöteter Litzen oder Kabel mit Kontaktstellen am Wandlergehäuse 9 verbunden (nicht dargestellt). Alternativ können auch mit den Elektroden verbundene Anschlusskabel durch Öffnungen an der Rückseite des Wandlergehäuses 9 aus diesem herausgeführt sein (nicht dargestellt). Mindestens die Frontseite des Wandlers, vorzugsweise jedoch auch dessen seitliche Mantelfläche und eventuell dessen Rückseite sind mit einer dünnen Paryleneschicht 11 überzogen. Solche Paryleneschichten 11 können im Vakuum durch Kondensation aus der Gasphase als porenfreier und transparenter Polymerfilm auf nahezu beliebige Substrate wie z.B. Metall, Glas, Papier, Lack Kunststoff, Keramik, Ferrit und Silikon aufgetragen werden. Die Paryleneschicht 11 kann z.B. eine Dicke d in der Grössenordnung von etwa 0.5 Mikrometern bis etwa 200 Mikrometern aufweisen. Vorzugsweise ist die Schichtdicke d etwa 5µm bis etwa 50µm stark, beispielsweise etwa 10µm. Solche Schichtdicken können in einem Arbeitsgang auf dem Wandler abgeschieden werden. Parylene hat eine hohe Spaltgängigkeit und geht an der Oberfläche des Wandlers ohne zusätzliche Klebeschicht eine innige Verbindung mit der Anpassschicht 5, dem Dämpfkörper 7 und dem Wandlergehäuse 9 ein. Die Abscheidung bzw. Beschichtung erfolgt im Vakuum bei Raumtemperatur. Bei piezokeramischen Schwingkörpern besteht also keine Gefahr, dass die Curietemperatur überschritten werden könnte. Die Schutzschicht aus Parylene ist so dünn und gleichmässig, dass sie die akustischen Eigenschaften des Ultraschallwandlers 1 nicht oder nur unwesentlich beeinflussen kann. - Ein derart gegen aggressive Chemikalien geschützter Ultraschallwandler 1 kann in einen Ultraschallsensor 13 eingebaut sein, wie dies in
Figur 2 dargestellt ist. Im Übrigen ist eine Beschichtung aus Parylene biostabil und biokompatibel. Mit Parylene beschichtete Wandler oder Ultraschallsensoren 13 können somit problemlos auch im Lebensmittelbereich eingesetzt werden. Für solche Anwendungen könnte anstelle des Ultraschallwandlers 1 auch der Ultraschallsensor 13 vollständig oder zumindest im Bereich des Wandlers mit Parylene beschichtet werden. Die Parylenebeschichtung 11 ist temperaturbeständig bis etwa 220°C, verändert also ihre Eigenschaften bei realistischen Arbeitstemperaturen bis zu 100°C kaum. Im Weiteren ist Parylene ein hervorragender elektrischer Isolator mit hoher Spannungsfestigkeit. Dies ermöglicht Anwendungen mit erhöhten Anforderungen betreffend Explosionsschutz. - Der Ultraschallsensor 13 umfasst ein rohr- oder hülsenförmiges Gehäuse 15. Das Gehäuse 15 ist aus einem gegen aggressive Medien wie z.B. Säuren oder Lösungsmittel beständigen Material wie z.B. hoch legiertem Stahl oder Teflon gefertigt oder weist eine entsprechende Schutzschicht an seiner Oberfläche auf. Das Gehäuse 15 ummantelt an seinem frontseitigen Ende den Ultraschallwandler 1 und ist zumindest im Bereich dieses Wandlers 1 einstückig ausgebildet und umfasst an seiner äusseren Mantelfläche ein Aussengewinde 17, welches sich vorzugsweise über die gesamte Länge 1 der Mantelfläche erstreckt. Eine am Wandlergehäuse 9 befestigte Leiterplatte 19 mit der Sensorelektronik wird ebenfalls mindestens teilweise vom Gehäuse 15 ummantelt. Die elektrische Verbindung zwischen der Sensorelektronik und dem Wandler 1 kann z.B. mittels Kontaktstiften oder Kontakten mit Feder- oder Schneidklemmen oder mittels an Kontaktstellen auf der Leiterplatte 19 festgelöteten Litzen erfolgen (nicht dargestellt). Im Beispiel von
Figur 2 umfasst das hintere Ende der Leiterplatte 19 Kontaktelemente 21 für einen Steckeranschluss und überragt das rückseitige Ende des Gehäuses 15. Eine Abschlusskappe 23 aus Kunststoff ist von hinten her in das Gehäuse 15 eingesteckt und kraft- oder formschlüssig mit diesem verbunden. Im Falle einer formschlüssigen Verbindung können z.B. an der Innenseite des Gehäuses 15 entsprechende Haltevorrichtungen wie Nuten oder vorstehende Stege und an der Abschlusskappe 23 damit korrespondierende Befestigungsmittel wie z.B. Rastzungen ausgebildet sein. Die Abschlusskappe 23 bildet zugleich zusammen mit den Kontaktelementen 21 oder den Kontaktelementen 21 verbindbaren Kontakten den Steckeranschluss. Selbstverständlich kann die Schnittstelle des Sensors 13 auch anders ausgebildet sein.Figur 3 zeigt das zylindrische Gehäuse 15 des Ultraschallsensors 13 ausFigur 2 in den beiden Endbereichen, wobei die rechte Hälfte des Gehäuses 15 aufgeschnitten ist, sodass das Gehäuseinnere sichtbar ist. Am vorderen Hülsenende ist ein radial nach innen ragender umlaufender Absatz 25 oder Kragen ausgebildet. Unmittelbar daran anschliessend folgt ein dünnwandiger Gehäuseabschnitt, wobei eine umlaufende Nut 27 zur Aufnahme eines O-Rings 31 (Figur 4 ) in die Innenwand des Gehäuses 15 eingelassen ist. Bezogen auf den Innendurchmesser D1 des Gehäuses 15 ist der freie Durchmesser D2 im Bereich des Absatzes 25 kleiner und der Innendurchmesser D3 im Bereich der Nut 27 grösser.
Etwas beabstandet von der ersten Nut 27 ist weiter hinten eine weitere Nut oder Kerbe 29 in die Innenwand des Gehäuses 15 eingelassen.
Bei der Montage des Ultraschallsensors 13 wird zuerst der O-Ring 31 in die Nut 27 vorne am Sensorgehäuse 15 eingelegt. Danach werden der Ultraschallwandler 1 und die damit verbundene Leiterplatte 19 mit der Sensorelektronik von hinten her in das Gehäuse 15 eingeschoben.Figur 4 zeigt ein Detail eines Längsschnittes durch einen solchen Ultraschallsensor 13 im Bereich des Ultraschallwandlers 1. Ein oder mehrere so vorbereitete Gehäuse 15 werden anschliessend in einer Montagevorrichtung (nicht dargestellt) mit der Frontseite nach unten gehalten. Von oben her werden die Leiterplatten 19 z.B. mittels einer vertikal geführt verschiebbaren Klemmvorrichtung geführt und mit festlegbarem Druck nach vorne gegen die Wandlergehäuse 9 gedrückt. Die Wandlergehäuse 9 wiederum werden im Bereich ihres frontseitigen Randes gegen die elastisch nachgebenden O-Ringe 31 gepresst. Von oben her wird ein aushärtendes Giessharz (z.B. ein Epoxy-Giessharz) oder ein anderer aushärtender Klebstoff in die Gehäuse 15 eingefüllt, bis das Niveau der Giessharzmasse mindestens oberhalb der Kerbe 29 liegt. Alternativ könnten die Gehäuse 15 auch in eine Drehbewegung versetzt und anstelle oder zusätzlich Gravitation eine Zentrifugalkraft zum Befüllen der Gehäuse 15 genutzt werden. Nach dem Aushärten des Giessharzes wird die Klemmvorrichtung wieder gelöst. Die Giessharzpfropfen haften an der Gehäuseinnenseite und haben im Bereich der Kerbe 29 zugleich eine formschlüssige Verbindung mit dem Gehäuse 15. Jeder Ultraschallwandler 7 wird weiterhin gegen den jeweiligen O-Ring 31 gedrückt und bildet so einen dichten Abschluss der Frontseite des Ultraschallsensors 13 zur Umgebung hin. Zum Befestigen oder Halten des Ultraschallwandlers 1 sind somit keine weiteren Gehäuseteile erforderlich. Der O-Ring 31 ist aus einem gegen aggressive Chemikalien resistenten Material wie z.B. einem Fluorelastomer, Perfluorelastomer oder einem Ethylene-Propylene Terpolymer hergestellt. Die Frontseite des Ultraschallsensors 13, welche mit aggressiven Stoffen in Kontakt kommen kann, ist somit vollständig gegen schädigende Einflüsse solcher Stoffe geschützt.
Durch Aufschieben der Abschlusskappe 23 und Kontaktieren der Kontaktelemente 21 wird der Ultraschallsensor 13 vervollständigt. Selbstverständlich könnte auch dieser rückseitige Abschluss des Ultraschallsensors 13 mit einem verbesserten Schutz gegenüber Chemikalien ausgerüstet sein. In der Regel ist dies aber nicht erforderlich, da sich der Ultraschallsensor 13 mit seinem durchgehenden Aussengewinde 17 einfach so montieren lässt, dass nur dessen geschützte Frontseite mit aggressiven Medien in Berührung kommen kann. Dabei erweist es sich als besonders vorteilhaft, dass das Gehäuse 5 im Bereich der Aufnahme für den Ultraschallwandler 1 einstückig ausgebildet ist und keine radial über den Gehäusemantel mit dem Aussengewinde 17 vorstehenden Teile aufweist, und dass auch die Abschlusskappe 23 radial nicht über das Aussengewinde 17 hinausragt.
Claims (9)
- Ultraschallwandler (1), umfassend einen Schwingkörper und eine mit dem Schwingkörper verbundene Anpassschicht (5) zur akustischen Impedanzanpassung an ein Umgebungsmedium, wobei der Verbund aus Schwingkörper und Anpassschicht (5) derart in einen Dämpfkörper (7) eingebettet ist, dass er vom Dämpfkörper (7) ummantelt ist und frontseitig eine freie Abstrahlfläche (8) umfasst, dadurch gekennzeichnet, dass mindestens die dem Umgebungsmedium zugewandte, die freie Abstrahlfläche (8) der Anpassschicht (5) umfassende Frontseite des Ultraschallwandlers (1) mit Parylene beschichtet ist.
- Ultraschallwandler (1) nach Anspruch 1, wobei der Dämpfkörper (7) so in ein becherartiges Wandlergehäuse (9) eingebettet ist, dass die Abstrahlfläche (8) frei ist, dadurch gekennzeichnet, dass die Frontseite des Ultraschallwandlers (1) mit der Abstrahlfäche (8) und mindestens ein Teil der Oberfläche des Wandlergehäuses (9) mit einer zusammenhängenden Paryleneschicht (11) beschichtet sind.
- Ultraschallwandler (1) nach einem der Ansprüche 1 oder 2, dadurch gekennzeichnet, dass die Schutzschicht aus Parylene ohne zusätzliche Haft- oder Klebemittel direkt an den jeweiligen Oberflächen haftet.
- Ultraschallsensor (13) mit einem hülsen- oder röhrenartigen Gehäuse (15) und einem vom Gehäuse (15) ummantelten Ultraschallwandler (1) gemäss einem der Ansprüche 1 bis 3, dadurch gekennzeichnet, dass das Gehäuse (15) an seinem vorderen Ende einen bezüglich der Gehäuseachse radial nach innen ragenden Absatz (25) aufweist, und dass der freie Durchmesser D2 des Gehäuses (15) im Bereich dieses Absatzes (25) kleiner ist als der Innendurchmesser D1 des Gehäuses (15).
- Ultraschallsensor (13) nach Anspruch 4, dadurch gekennzeichnet, dass das Gehäuse (15) unmittelbar hinter dem Absatz (25) eine in die Innenwand des Gehäuses (15) eingelassene umlaufende Nut (27) umfasst.
- Ultraschallsensor (13) nach einem der Ansprüche 4 oder 5, dadurch gekennzeichnet, dass der Ultraschallwandler (1) von hinten her gegen einen am Absatz (25) anstehenden elastischen Ring (31) gepresst und durch einen kraft- und/oder formschlüssig mit dem Gehäuse (15) verbundenen Pfropfen gehalten wird.
- Ultraschallsensor (13) nach einem der Ansprüche 4 bis 6, dadurch gekennzeichnet, dass das Gehäuse. (15) zumindest im Bereich des Ultraschallwandlers (1) einstückig ausgebildet ist.
- Ultraschallsensor (13) nach Anspruch 7, dadurch gekennzeichnet, dass das Gehäuse (15) ein Aussengewinde (17) umfasst, welches sich über die gesamte Länge 1 der äusseren Mantelfläche des Gehäuses (15) erstreckt.
- Verfahren zur Herstellung eines Ultraschallsensors (13) nach einem der Ansprüche 4 bis dadurch gekennzeichnet, dass ein elastischer Ring (31) im Bereich des Absatzes (25) in das Gehäuse (15) eingelegt wird, dass der Ultraschallwandler (1) und die Leiterplatte (19) mit der Sensorelektronik von der hinteren Öffnung her in das Gehäuse (15) eingeschoben werden, dass das Gehäuse (15) so ausgerichtet wird, dass der Ultraschallwandler (1) unten liegt, dass der Ultraschallwandler (1) gegen den elastischen Ring (31) gepresst und ein aushärtendes Giessharz in das Gehäuse (15) gefüllt wird, und dass das Giessharz nach dem Aushärten einen Pfropfen bildet, welcher den Ultraschallwandler (1) in seiner Lage festhält.
