Description
The invention relates to a method for the production of ceramic structures (such as layers, filters or microstructures) as well as ceramic structures and gradient structures produced by this method.
Ceramic (micro) structures, ceramic coatings and two-dimensional structures such as plates, substrates or filters are gaining importance for many areas of technology. This applies to so-called structural ceramics such as Al 2 O 3 , ZrO 2 , mullite, SiC, Si 3 N 4 as well as functional ceramics such as BaTiO 3 or PZT (lead zirconate titanate) and so-called bioceramics such as hydroxyapatite Ca (OH) (PO 4 ) 3 , but also for mineral glasses. Depending on the shape, size and field of application of the parts or layers to be produced, dry pressing, powder-technological injection molding, hot casting, slip casting, film casting, electrophoretic deposition from powder suspensions and further processes with subsequent sintering are used as the production process.
All known processes have in common that so-called feedstocks are used for shaping, which consist of ceramic powders and binders, dispersants and lubricants for improving the processability. In the pressing process, such additives are added to the powders only in volume fractions of a few percent. In injection molding, hot casting, slip casting and film casting, however, much higher proportions by volume of binders, dispersants, lubricants, polymers, waxes and suspension liquids such as water and alcohol are added. In these processes, the powder fractions are from 30 to 70 percent by volume. In electrophoretic deposition from aqueous or alcoholic suspensions, the volume fractions of the ceramic powder may be in the range of about 5 to 50%.
All methods have in common that the powder in about the have the same particle size distribution, in which they are present in the starting powder, in the slurry, in the feedstock or in the suspension, also in the so-called green part. In general, powders are used which are present as so-called monomodal powders in a relatively broad distribution, which frequently follow normal distributions, logarithmic normal distributions or so-called Rosin-Rammler distributions. Partly also powders are used, which are in the form of complex multimodal distributions.
Both the roughness of the resulting parts and layers as well as their pore size and in part their structure after sintering are influenced by the particle size distribution. For example, the coarse fractions of the powders used determine the surface roughness. The pore size distribution, for example, of filter membranes also correlates with the particle size: the coarser the powder particles are, the greater the pores that are formed. Therefore, in the conventional manufacturing methods, for example, to achieve particularly smooth layers or microstructures or to achieve a very fine pore size only particles below a certain size such. B. 500 nm can be used. For this purpose, the powders must first be fractionated and classified in a complex way, such as by sieving or air classification, before producing the starting feeder stock, and only the desired powder fraction should be introduced into the feedstock.
For most applications, these additional, very complex process steps prohibit cost reasons. With conventional, commercially available powders, which generally contain powder fractions in the range above 1 μm, particularly smooth layers with roughness depths below 1 μm and microstructures with surface details in the μm range can not be produced.
On this basis, it is the object of the invention to provide a method for the production of ceramic structures, the said Disadvantages and limitations do not show.
This object is achieved by the method according to claim 1. The subclaims describe advantageous embodiments of the invention.
Corresponding theoretical descriptions state that in the size range of technical ceramic powders, ie between 10 nm and 100 μm, the electrophoretic mobility of the powder particles is largely independent of their size (
Own measurements confirm that the migration velocity v E in the electric field E is not restricted only to the suspension medium (eg aqueous or alcoholic), depends on the chemical composition of the powder (eg Al 2 O 3 , ZrO 2 , SiO 2 ) and on the dispersing and binder additives, but also that a slight dependence on the particle size may be present. Depending on the system, different, but in all cases small amounts, dependencies of the migration speed on the particle size can be observed.
gilt.Investigations on alcoholic Al 2 O 3 suspensions have shown that smaller particles are deposited slightly faster than coarser, but that this effect for technical use such. B. is insufficient for in situ electrophoretic fractionation. In this case, in electrophoretic deposition a dependence of the mobility μ and the migration velocity ν E on the particle size (radius r ) in the electric field E , for which
and because of v E = μE
applies.
gilt.In aqueous suspensions with spherical SiO 2 particles with diameters between 200 nm and 1200 nm, on the other hand, coarser particles precipitate slightly faster than finer particles, so that in the electrophoretic deposition a dependence of the mobility μ and the migration velocity v E on the particle size ( Radius r ) in the electric field E results for the
and because of v E = μE
applies.
For a number of applications, it is desirable if only certain Fractions such as the fines of a given particle size distribution can be deposited. With the prior art electrophoretic deposition this is not possible for the reasons described above. Even applications in which one deposits in a single deposition without changing the powder suspension, for example, first only coarse and progressively with time and thickness stepwise or continuously smaller powder particles are not possible with the known technique of electrophoretic powder deposition.
According to the invention, an electric field which causes a largely particle-size-independent particle velocity in the direction of the electric field is superposed on a field which effects a particle-size-dependent particle velocity. For this purpose, the particle size-dependent sedimentation is suitable either in a constant, location-independent gravitational field (gravity sedimentation) or in a variable and location-dependent gravitational field (centrifugation).
This is in contrast to the usual electrophoresis, in which by suitable means such. As the special arrangement of the electrodes and in particular by stirring the suspension which is undesirable for certain applications effective gravitational force, which results from the gravitational field of the earth, is turned off.
If the direction of the rate of descent in the electric field is opposite to the rate of descent in the gravitational field, a critical particle size r c results for each electric field strength E and for each acceleration b in the gravitational field at which the effects of both fields cancel each other out and the particle floats. All particles with r > r c move in the direction of the gravitational field, all particles with r < r c move in the direction of the electric field. Depending on the choice of the electric field strength E and the acceleration b (for example by varying the rotational speed in a centrifuge), it is thus possible to deposit largely freely selectable fractions of the originally present particle size distribution on an electrically conductive substrate.
In general, the angle between the directions of the electric field and the gravitational field is chosen such that a particle size-dependent velocity component can be added or subtracted to the largely particle size-independent velocity distribution in the electric field. Already under the effect of the constant and location-independent gravitational acceleration can be ensured by varying the electric field strength and the angle between the two field directions that preferably the fines of a particle size distribution is deposited on an electrode. The electric field and the gravitational field are preferably arranged parallel to one another, ie the electrodes are substantially perpendicular to the direction of the gravitational field (eg horizontally in the gravitational field).
In contrast to conventional electrophoresis, according to the invention, a fraction of the suspended particles in the gravitational field is deposited on the upper electrode. The fraction deposited in the form of a ceramic structure is generally distinguished by the fact that its particle size distribution differs from the particle size distribution of the suspension, which is not the case in conventional electrophoresis. Since the finer particles are preferably deposited, the particle size distribution of the ceramic structure has lower values than the particle size distribution of the suspension.
In a preferred embodiment of the invention, an influencing of the particle size distribution to be separated can be achieved by freely selecting not only the absolute value, but also the time at which the electric field is superimposed by the gravity sedimentation. By varying the electric field strength, the respectively desired limit of the separated size fraction can thus be set.
A particularly preferred embodiment of the invention results from the superimposition of a variable in its absolute value electric field with a variable in its absolute gravitational field, as in particular the centrifugation, in which centrifugal forces (centrifugal forces) occur. In operation, the gravitational field generated thereby is directed outward with respect to the axis of rotation of the centrifuge. As a result, in this arrangement, the fine fraction of the suspension in the form of a ceramic layer is deposited on the inner electrode according to the invention.
Further influencing the particle size distribution to be separated can be achieved by not only selecting the absolute values of the electric field and the gravitational field of the centrifugal acceleration within wide ranges, but also by freely selecting the times at which both fields are switched on and / or off ,
The present invention is also applicable to suspensions (dispersions) consisting of particles of different composition. If such particle mixtures differ in their specific electrical charge, their electrophoretic mobilities and their electrophoretic deposition rates are different. If such particle mixtures differ in their density, their sedimentation rates are different in the gravitational or in the centrifugal force field, because in both cases the sedimentation velocity according to Equation 2 is proportional to the difference between the density of the particles and the density of the liquid of the suspension.
The superimposition of an electric field with a gravitational field thus allows for particle mixtures, which differ not only in their size but also in their surface charge and / or in their density, a substantial influence on the deposition conditions. Furthermore, with the method according to the invention, it is also possible to separate those particle mixtures which do not differ in their particle size, but in their surface charge and / or their density.
The method according to the invention can thus be used to produce ceramic structures with the aid of multiple or continuous variation of the electric field and / or (during centrifugation) of the gravitational field in a deposition process without changing the powder suspension, which have a gradient with respect to their composition and / or or pore depth. Such ceramic gradient structures are suitable, for example, as filter membranes.
In addition, the inventive method is not only suitable for the production of layers in which the particle size distribution or in the presence of several different powders, the composition is variable within wide limits, but also for Separation of suspensions with an extended range of variation compared to pure sedimentation or centrifugation techniques.
The invention will be explained in more detail below with reference to five exemplary embodiments.
An ethanolic Al 2 O 3 suspension (d 50 = 1300 nm) having a solids content of 30% by volume and a dispersant content of 2% by mass, based on the mass of the powder, was prepared. The layers were deposited from this suspension under the following conditions (in the case of the horizontal arrangement on the upper electrode):
The electrode spacing was 13 mm. There were four profiles each in a ceramic layer examined. Indicated is the mean. There was a significant reduction in the roughness depth with superposed sedimentation, which was determined in each case in accordance with DIN 4678 or ISO 4287.
For this purpose, an ethanolic Al 2 O 3 suspension (d 50 = 1300 nm) having a solids content of 5% by volume and a dispersant content of 2% by mass, based on the mass of the powder, was prepared. The layers were deposited from this suspension with the following conditions:
In each case four profiles were examined in one shift. Indicated is the mean. This resulted in a higher roughness depth of the layers deposited at higher field strengths according to DIN 4678 or ISO 4287. This result confirms the separation of the particles according to their diameter.
An ethanolic SiO 2 suspension (d 50 = 15 μm) having a solids content of 5% by volume and a dispersant content of 2% by mass, based on the mass of the powder, was prepared. The layers were deposited from this suspension under the following conditions:
The electrode spacing was 13 mm. In each case four profiles were examined in one shift. Indicated is the mean. There was a significant reduction in the roughness depth with superimposed sedimentation, which was determined according to DIN 4678 or ISO 4287.
For this purpose, an ethanolic Al 2 O 3 suspension having a solids content of 30% by volume and a dispersant content of 2% by mass, based on the mass of the powder, was prepared. The layers were deposited from this suspension under the following conditions:
In each case, the particle size distribution in the suspension before deposition, during and after the deposition and in the deposited layer after redispersion in pure ethanol was investigated. The differential and cumulated particle size distributions and the d 50 values of all measurements show that, starting from a nearly symmetrical particle size distribution with d 50 = 1.45 μm and in clear contrast to conventional electrophoresis, the layer deposited with the method according to the invention has a significantly reduced mean particle size distribution and an equally recognizable one Powder content having particle sizes below 500 nm.
By means of superimposition of electrophoresis deposition and gravity sedimentation, a PZT layer (lead zirconate titanate layer) was produced according to the invention. Counter electrode and substrate were arranged horizontally. In order to show that increasingly finer particles are deposited by sedimentation, the roughness depth was examined optically with the aid of a surface measuring device (FRT Microglider) according to DIN 4678 or ISO 4287. For comparison, an additional layer was also prepared, in the deposition of which the sedimentation was suppressed according to the prior art by stirring the suspension and the electrodes were arranged vertically.
The electrode spacing was 13 mm. In each case four profiles were examined in one shift. Indicated is the mean. There was a significant reduction in the roughness depth with superimposed sedimentation.
