Abstract
Die vorliegende Erfindung betrifft phosphormodifizierte Epoxidharze der Formeln (I) und/oder (II). Weiterhin hat die Erfindung ein Verfahren zur Herstellung dieser phosphormodifizierten Epoxidharze und ihre Verwendung zur Herstellung von Formkörpern, Überzügen oder Laminaten zum Gegenstand.

Phosphormodifizierte Epoxidharze, Verfahren zu ihrer Herstellung und ihre Verwendung
Die vorliegende Erfindung betrifft neue phosphormodifizierte Epoxidharze, ein Verfahren zu deren Hersteilung und ihre Verwendung. Die neuen phosphormodifizierten Epoxidharze zeichnen sich als flammhemmende Additive mit sehr verarbeitungsfreundlichem Verhalten aus.
Epoxidharze werden heute in großem Umfang zur Herstellung von Reaktionsharzformstoffen und Beschichtungen mit hohem thermischen, mechanischen und elektrischen Eigenschaftsniveau sowie zur Herstellung von Laminaten eingesetzt. Die niedermolekularen bzw. oligomeren Ausgangskomponenten lassen sich unter Verwendung der verschiedensten Härter, wie beispielsweise Carbonsäureanhydriden, Aminen, Phenolen oder Isocyanaten bzw. durch ionische Polymerisation, zu hochwertigen duroplastischen Materialien umsetzen. Ein weiterer Vorteil von Epoxidharzen ist ihr Verarbeitungsverhalten. Im Ausgangszustand sind sie niedermolekular bzw. oligomer und zeigen bei Verarbeitungstemperaturen niedrige Viskosität. Sie sind daher sehr geeignet zum Verguß komplexer elektrischer bzw. elektronischer Bauteile sowie für Tränk- und Imprägnierprozesse. In Gegenwart geeigneter
Reaktionsbeschleuniger weisen sie ausreichende Topfzeiten auf. Sie sind auch hochfüllbar mit üblichen anorganischen inerten Füllstoffen.
Um im Brandfall bzw. Störfall betroffene Personen zu schützen sowie in elektrischen bzw. elektronischen Geräten den Funktionserhalt über eine gewisse Zeit zu gewährleisten, wird heute in der Elektrotechnik an Epoxidharzformstoffe (gehärtete Epoxidharze) häufig die Forderung nach Flammwidrigkeit gestellt. Das bedeutet, daß Epoxidharzformstoffe selbstverlöschend sein müssen und den
2 Brand nicht weiterleiten dürfen. Die detaillierten Forderungen sind in den für da jeweilige Produkt betreffenden Normen vorgegeben. Für Epoxidharzformstoffe, die in der Elektronik bzw. Elektrotechnik eingesetzt werden, gilt dabei überwiegend die Brennbarkeitsprüfung nach UL 94V.
Eine Zusammenstellung der möglichen Methoden zur flammwidrigen Einstellung von Epoxidharzen findet sich in der Literatur (z.B. Troitzsch, J., "International Plastics Flammability Handbook", 2nd edition, Carl Hanser Verlag, München, 1990; Yehaskel, A., "Fire and Flame Retardant Polymers", Noyes Data Corporation, New Jersey, USA, 1979).
Epoxidharzformstoffe werden heute im allgemeinen mittels halogenhaltiger, speziell bromhaltiger aromatischer Komponenten flammwidrig ausgerüstet. Es handelt sich dabei meist um einlagerungskomponentenhaltige, z.B. füllstoff- oder glasgewebehaltige Formstoffe, die häufig Antimontrioxid als Synergisten enthalten. Problematisch dabei ist, daß im Störfall durch Verschwelung oder Verbrennung korrosive und unter ungünstigen Bedingungen ökologisch bzw. toxikologisch bedenkliche Zersetzungsprodukte entstehen. Für eine gefahrlose Entsorgung durch Verbrennung muß ein erheblicher technischer Aufwand getrieben werden.
Es gibt daher einen erheblichen Bedarf an Epoxidharzen, die die in den Normen geforderte Schwerbrennbarkeit ohne den Zusatz halogenierter Komponenten erreichen.
Als eine effektive Art, Flammwidrigkeit bei harzartigen Substraten zu erreichen, hat sich die Verwendung von organischen Phosphorverbindungen herausgestellt So ist bereits versucht worden, Epoxidharze mit Additiven auf der Basis von Phosphorsäureestern, wie beispielsweise Triphenylphosphat, zu modifizieren (DE 1 287 312). Aus den Formstoffen migrieren diese Verbindungen jedoch vor allem bei erhöhter Temperatur an die Oberfläche und führen zur Beeinflussung der dielektrischen Eigenschaften und zur E-Korrosion.
Aufgabe der Erfindung war es daher, neue phosphorhaltige Additive für Epoxidharze bereitzustellen, die neben Flammwidrigkeit auch hohe Lagerstabilität aufweisen, Variationen des Phosphorgehaltes erlauben, einfach und kostengünstig herstellbar sind und die vor allem auch zum Einsatz in der Elektronik und Elektrotechnik geeignet sind, wo hohe Füllstoffgehalte üblich sind.
Die vorliegende Erfindung betrifft nun neue phosphormodifizierte Epoxidharze der Formel (I) und/oder der Formel (II)
in der bedeuten:
R1 , R2 und R3 unabhängig voneinander einen Kohlenwasserstoffrest mit 1 bis
20 C-Atomen, vorzugsweise 1 bis 10 C-Atomen, R4 den um die Glycidylgruppen verminderten Rest einer glycidylgruppenhaltigen Poly-, vorzugsweise Di-Epoxidverbindung und m ganze Zahlen von 2 bis 6, vorzugsweise 2 bis 4 und insbesondere 2.
Weiterhin bezieht sich die Erfindung auf ein Verfahren zur Herstellung derartiger phosphormodifizierter Epoxidharze sowie auf deren Verwendung zur Herstellung von Formkörpern, Überzügen und Laminaten (Verbundwerkstoffen) und diese Gegenstände selbst.
Die erfindungsgemäßen phosphormodifizierten Epoxidharzen besitzen im allgemeinen ein mittleres Molekulargewicht Mn (Zahlenmittel; bestimmt mittels Gelchromatographie; Polystyrolstandard) von bis zu etwa 10 000, vorzugsweise von etwa 200 bis 5 000 und insbesondere von etwa 400 bis 2 000.
In den obigen Formeln (I) und (II) stehen R1 , R2 und R3 vorzugsweise für einen Kohlenwasserstoffrest, der aliphatischen und/oder aromatischen Charakter hat und der durch Heteroatome oder Heteroatomgruppen unterbrochen sein kann, insbesondere für einen gesättigten oder ungesättigten, geradkettigen oder verzweigten aliphatischen Rest, wie Alkyl, Alkenyl, Cycloalkyl, mit vorzugsweise 1 bis 8 C-Atomen, insbesondere 1 bis 4 C-Atomen, wie Methyl, Ethyl, n- oder i- Propyl, n-, i- oder tert.-Butyl. Weiterhin können diese Reste auch für einen Aryl- oder einen Aralkylrest stehen, wie unsubstituiertes oder mit vorzugsweise 1 bis 3 Alkylresten mit 1 bis 6 C-Atomen substituiertes Phenyl oder Naphthyl oder wie Phenylalkyl mit 1 bis 6 C-Atomen im Alkylrest, beispielsweise Benzyl.
R4 in diesen Formeln (l)/(ll) steht vorzugsweise für den um die Glycidylgruppen verminderten Rest
- eines Polyethers, eines Polyetherpolyols, eines Polyesters oder eines Polyesterpolyols; - eines Kohlenwasserstoffrestes, der gesättigten oder ungesättigten aliphatischen Charakter und/oder aromatische Charakter haben und der durch Heteroatome, wie Sauerstoff und Stickstoff, sowie durch Heteroatomgruppen, wie -NR1CO- (R1 gleiche Bedeutung wie oben) unterbrochen sein und/oder diese enthalten kann, wobei dieser Kohlenwasserstoffrest in der Regel mindestens 6, vorzugsweise mindestens
12 bis 30 C-Atome enthält; vorzugsweise handelt es sich dabei um Arylgruppen, insbesondere Phenylgruppen, die substituiert sein können, aber vorzugsweise unsubstituiert sind; oder - eines Umsetzungsproduktes einer Epoxy-Verbindung mit Polyaminen, Polyolen, Polycaprolactonpolyolen, OH-gruppenhaltigen Polyestem,
Polyethern, Polyglykolen, hydroxy-, carboxyl- und aminofunktionellen Polymerölen, Polycarbonsäuren, hydroxy- oder aminofunktionellen Polytetrahydrofuranen. R4 kann auch für verschiedene dieser Reste stehen.
Insbesondere bedeutet R4 den entsprechenden Rest eines Bisphenol-A- diglycidylethers, eines Bisphenol-F-diglycidylethers oder von deren Oligomeren, oder eines Diglycidylesters von Tetrahydrophthal-, Phthal-, Isophthal- oder Terephthalsäure sowie Mischungen dieser Reste.
R4 kann auch einen Polyglycidylether von Phenol/Formaldehyd - bzw. Kresol/Formaldehyd-Novolaken bedeuten.
Nachstehend seien einige dieser Reste R4 formeimäßig wiedergegeben:

in denen der Index m die obige Bedeutung hat, q für ganze Zahlen von 0 bis 40, vorzugsweise 0 bis 10 steht, der Index p die Bedeutung 0 oder 1 hat und R5 Wasserstoff und/oder der Cr bis C10-Alkylrest ist.
Ganz besonders hat R die Bedeutung von (lila), d.h. die besonders bevorzugten phosphormodifizierten Epoxidharze besitzen die Formeln (I') bzw. (II'):

Die erfindungsgemäßen phosphormodifizierten Epoxidharze können je nach Herstellungsart und Reinheit der eingesetzten Phosphonsäure- /Phosphinsäureanhydride noch gewisse Mengen, zumeist nicht mehr als
30 Gew.-%, vorzugsweise nicht mehr als 20 Gew.-%, bezogen auf die Gesamtmischung, an anderen Struktureinheiten enthalten. Derartige Nebenprodukte beeinflussen in den angegebenen Mengen das Erscheinungsbild der erfindungsgemäßen Produkte nicht wesentlich; im allgemeinen tragen sie sogar zur flammhemmenden Wirkung bei.
Die erfindungsgemäßen phosphormodifizierten Epoxidharze zeichnen sich, wie bereits oben erwähnt, insbesondere durch eine gute Lagerstabilität aus.
Die Lagerstabilität, ausgedrückt durch die Veränderung des Epoxidwertes nach 96 Stunden bei Raumtemperatur und einer relativen Luftfeuchte von maximal 50 %, unterschreitet in der Regel den Wert von 90 % nicht und bewegt sich vorzugsweise im Bereich von etwa 95 % bis 100 %, bezogen auf den Ausgangswert mit 100 %. Bei einigen der erfindungsgemäßen phosphormodifizierten Harze lassen sich diese Werte allerdings nur durch
Zumischυng von phosphorfreien Epoxidharzen der nachfolgenden Formel (VI) erreichen, vorzugsweise des gleichen Harzes, das zur Herstellung der erfindungsgemäßen Verbindungen gedient hat.
Die Herstellung der erfindungsgemäßen phosphormodifizierten Epoxidharze erfolgt zweckmäßigerweise durch Umsetzung von Phosphonsäureanhydriden der Formel (IV) und/oder Phosphinsäureanhydriden der Formel (V)

worin R1 , R2 und R3 die obengenannte Bedeutung haben und z für mindestens 3, vorzugsweise 3 bis 10 und insbesondere 3 steht, mit Polyepoxidverbindungen der Formel (VI)
in der R4 sowie der Index m gleichfalls die obige Bedeutung haben, in einem inerten Lösungs (Verdünnungs)mittel oder bei angepaßter Reaktionsführung auch in Substanz.
Als Phosphonsäureanhydride der Formel (IV) kommen beispielsweise in Frage: Methanphosphonsäureanhydrid, Ethanphosphonsäureanhydrid, n- und/oder i-Propanphosphonsäureanhydrid, Hexanphosphonsäureanhydrid, Benzolphosphonsäureanhydrid und Tolylphosphonsäureanhydrid oder auch entsprechende Gemische.
Die Herstellung dieser Phosphonsäureanhydride ist beispielsweise in der EP-
Offenlegungsschrift 0 004 323 beschrieben. Weiterhin sei hierzu auch verwiesen auf Houben-Weyl, Meth. d. Organ. Chem. ( 1 963), Bd. XII/1 , Seite 61 2 sowie auf die DE-Offenlegungsschriften 2 758 580 und 4 1 26 235.
Als Phosphinsäureanhydride der Formel (V) seien hier beispielsweise genannt:
Dimethylphosphinsäureanhydrid, Ethylmethylphosphinsäureanhydrid, Diethylphosphinsäureanhydrid, Dipropylphosphinsäureanhydrid, Methylphenylphosphinsäureanhydrid, Diphenylphosphinsäureanhydrid, Di-p- tolylphosphinsäureanhydrid und Di-p-methoxyphenylphosphinsäureanhydrid.
Die Herstellung der Phosphinsäureanhydride ist beispielsweise in der DE- Offenlegungsschrift 2 1 29 583 beschrieben.
Die erfindungsgemäß verwendeten Anhydride können je nach ihrer Herstellungsart bestimmte Mengen an freien Säuren enthalten, in der Regel jedoch nicht mehr als 20 Gew.-%, vorzugsweise nicht mehr als 15 Gew.-% und insbesondere nicht mehr als 10 Gew.-%.
Bevorzugt eingesetzte Polyepoxidverbindungen der Formel (VI) sind Bisglycidγlether auf Basis von Bisphenol A, Bisphenol F und Bisphenol S (Umsetzungsprodukte dieser Bisphenole und Epichlor(halogen)hydrin) oder deren Oligomere und Diglycidylester der Phthal-, Isophthal-, Terephthal-, Tetrahydrophthal- und/oder Hexahydrophthalsäure. Weitere geeignete
Polyepoxidverbindungen sind im "Handbook of Epoxy Resins" von Henry Lee und Kris Neville, McGraw-Hill Book Company, 1967, in der Monographie von Henry Lee "Epoxy Resins", American Chemical Society, 1970, in Wagner/Sarx, "Lackkunstharze", Carl Hanser Verlag (1971 ), S 174 ff, in der "Angew., Makromol. Chemie", Bd. 44 (1975), Seite 151 bis 163, in der DE-
Offenlegungsschrift 2 757 733, in der EP-Offenlegungsschrift 0 384 939 sowie in der deutschen Patentanmeldung P 4 308 185.1 beschrieben; auf diese Literaturstellen wird hiermit Bezug genommen.
Falls Lösungs(Verdünnungs)mittel bei dem erfindungsgemäßen Verfahren eingesetzt werden, so sind diese aprotisch und besitzen vorzugsweise polaren Charakter. Beispiele hierfür sind: N-Methylpyrrolidon; Dimethylformamid; Ether, wie Diethylether, Tetrahydrofuran, Dioxan, Ethylenglykol-Mono- bzw. Diether, Propylenglykol-Mono- bzw. Diether, Butylenglykol-Mono- bzw. Diether von Monoalkoholen mit einem gegebenenfalls verzweigten Alkylrest von 1 bis 6 Kohlenstoffatomen; Ketone, wie beispielsweise Aceton, Methylethylketon, Methylisopropylketon, Methylisobutylketon, Cyclohexanon und ähnliche; Ester, wie Ethylacetat, Butylacetat, Ethylglykolacetat, Methoxypropylacetat; halogenierte Kohlenwasserstoffe; (cyclo)aliphatische und/oder aromatische Kohlenwasserstoffe, wie Hexan, Heptan, Cyclohexan, Toluol, die verschiedenen Xylole sowie aromatische Lösemittel im Siedebereich von ca. 150 bis 180°C (höhersiedende Mineralölfraktionen, wie ®Solvesso). Die Lösemittel können dabei
einzeln oder im Gemisch eingesetzt werden.
Die Umsetzung der Glycidylether der allgemeinen Formel (V) mit den Anhydride geschieht im allgemeinen bei Temperaturen von -20 bis 170°C, vorzugsweise 20 bis 1 30°C.
Die erfindungsgemäßen phosphormodifizierten Epoxidharze lassen sich vorteilhaft als flammhemmende Additive in vielen Einsatzgebieten zur Herstellung von Formkörpern, Prepregs, Überzügen oder Laminaten (Verbundwerkstoffen) verwenden, insbesondere für Isolierzwecke in der
Elektrotechnik. Dabei können diese phosphormodifizierten Harze auch in Abmischung mit phosphorfreien Epoxidharzen in Mengen bis zu 80 Gew.-%, vorzugsweise bis zu 50 Gew.-% eingesetzt werden. Als Härter können die bekannten Epoxidharzhärter, wie sie beispielsweise in der DE- Offenlegungsschrift 2 743 680 oder der EP-Offenlegungsschrift 274 646 beschrieben wurde, Verwendung finden. Diese Materialien sind beispielsweise geeignet zum Abdecken, Beschichten und Umhüllen von elektronischen Bauelementen, zur Isolierung elektrischer Wicklungen, zur Herstellung von Isolierbauteilen und Verbundwerkstoffen mit faserförmigen Einlagerungskomponenten, insbesondere von Laminaten für die
Leiterplattentechnik.
Im Nachfolgendem wird die Erfindung durch Beispiele näher erläutert.
Beispiel 1
250 g eines Epoxidharzes, hergestellt durch Umsetzung von 2 Mol Epichlorhydrin mit 1 Mol 2,2-Bis(4-hydroxyphenyl)-propan (Bisphenol A) mit einem Epoxid-Äquivalentgewicht von 1 80 bis 1 92 (Beckopox EP 140, Epoxidharz von Hoechst) wurden auf 40°C erwärmt. Dazu wurden 281 g (1 ,32
Mol) Propanphosphonsäureanhydrid, 50 %ig in Ethylacetat, während 90 Minuten getropft. Die Reaktion war exotherm. Dann wurde eine Stunde
nachgerührt und anschließend 16 Stunden am Rückfluß gehalten. Brechungsindex: n °: 1 ,4950. Viskosität (geprüft mit Höppler-Viskosimeter): 2566 mPa«s [25°C].
Beispiel 2
50 g eines Epoxidharzes, hergestellt durch Umsetzung von 2 Mol Epichlorhydrin mit 1 Mol 2,2-Bis(4-hydroxyphenyl)-propan (Bisphenol A; Epoxidharz D.E.R. 332 Dow Epoxy Resins) und 31 ,5 g (0, 159 Mol) Ethyl-methyl-phosphinsäureanhydrid wurden 6 Stunden bei 150°C gerührt; dann wurden weitere 20 g (0, 1 Mol)
Ethyl-methylphosphinsäureanhydrid zugegeben und weitere 16 Stunden bei 150°C gerührt. Nach Abkühlung wurde mit Ethylacetat eine 75 %ige Lösung hergestellt. Brechungsindex: n2,2: 1 ,4870. Viskosität (geprüft mit Höppler-Viskosimeter): 80 mPa»s [25°C].
Beispiel 3
Herstellung von Prepregs
a) Eine Lösung von 150 g des Umsetzungsproduktes aus dem Beispiel 1 wurde mit 195 g eines epoxidierten Novolaks (Epoxidwert: 0,56 mol/100 g), 65 g eines Polyamins mit einem Amingehalt von 9,35 %, 0,7 g 2-Methylimidazol in 140 g Methylethylketon und 40 g Dimethylformamid versetzt (P-Gehalt der Harzmatrix 3, 1 %). Das Polyamin wurde durch Trimerisierung einer Mischung aus Toluol-2,4-diisocyanat und Toluol-2,6-diisocyanat und nachfolgender Hydrolyse (zu einem Produkt mit einem NH2-Wert von 9,35 %) hergestellt.
b) Mit der gemäß a) erhaltenen Lösung wurde Glasgewebe (Glasgewebetyp 7628, Flächengewicht 197 g/m2) mittels einer Laborimprägnieranlage kontinuierlich imprägniert und in einer Vertikaltrockenanlage bei Temperaturen von 50 bis 160°C getrocknet. Derart hergestellte Prepregs wiesen eine Restgelierzeit von 123 s auf und waren klebefrei und bei Raumtemperatur (bei
maximal 21 °C und maximal 50 % relativer Luftfeuchte) lagerstabil.
Beispiel 4
Herstellung und Prüfung von Laminaten
Acht der nach Beispiel 3 hergestellten Prepregs wurden in einer Presse bei 175°C und 30 bar verpreßt. Das 1 ,6 mm dicke Laminat wurde nach 40 min aus der Presse entfernt und anschließend 2 h bei 200°C nachgetempert. Das auf diese Weise erhaltene Laminat wies eine Tg von 180°C (DMTA) und eine nach UL 94 V mittlere Brenndauer von 3,8 s auf, die der Einstufung V-0 entsprach.
Duroplastwerkstoffe für die Elektrotechnik müssen schwerbrennbar sein. Für diese Materialien wird meist die Flammwidrigkeit gemäß UL 94V-0 verlangt. Bei dieser Prüfung wird ein Prüfkörper vertikal am unteren Rand mit einer definierten Flamme beflammt. Die Summe der Brennzeiten von 10 Prüfungen darf 50 s nicht überschreiten.
Claims
1. Phosphormodifizierte Epoxidharze der Formel (I) und/oder der Formel (II)
R
in der bedeuten:
R1, R2 und R3 unabhängig voneinander einen Kohlenwasserstoff rest mit 1 bis
20 C-Atomen, vorzugsweise 1 bis 10 C-Atomen, R4 den um die Glycidylgruppen verminderten Rest einer glycidγlgruppenhaltigen Polyepoxidverbindung und m ganze Zahlen von 2 bis 6, vorzugsweise 2 bis 4.
2. Phosphormodifiziertes Epoxidharz nach Anspruch 1 , dadurch gekennzeichnet, daß R1 , R2 und R3 jeweils einen aliphatischen Rest mit 1 bis 8 C-Atomen, vorzugsweise 1 bis 4 C-Atomen bedeuten.
3. Phosphormodifiziertes Epoxidharz nach Anspruch 1 oder 2, dadurch gekennzeichnet, daß R4 für den um die beiden Glycidylgruppen verminderten Rest eines zwei Glycidylgruppen enthaltenden Polyethers, Polyetherpolyols, Polyesters und/oder Polyesterpolyols steht.
4. Phosphormodifiziertes Epoxidharz nach einem oder mehreren der Ansprüche 1 bis 3, dadurch gekennzeichnet, daß R4 für den Rest
steht, in dem q ganze Zahlen von 0 bis 40, vorzugsweise 0 bis 10 bedeutet.
5. Phosphormodifiziertes Epoxidharz nach einem oder mehreren der Ansprüche 1 bis 4, dadurch gekennzeichnet, daß sein mittleres Molekulargewicht Mn zwischen 200 und 5 000 liegt.
6. Verfahren zur Herstellung des phosphormodifizierten Epoxidharzes nach einem oder mehreren der Ansprüche 1 bis 5, dadurch gekennzeichnet, daß man Phosphonsäureanhydrid der Formel (IV) und/oder Phosphinsäureanhydrid der Formel (V)
( I V ) ( v ) worin R1, R2 und R3 die obengenannte Bedeutung haben und z für mindestens 3, vorzugsweise 3 bis 10 steht, mit einer Polyepoxidverbindung der Formel (VI)
in der R4 sowie der Index m gleichfalls die obige Bedeutung haben, in einem inerten Lösungsmittel oder bei angepaßter Reaktionsführung in Substanz umsetzt.
7. Verfahren nach Anspruch 6, dadurch gekennzeichnet, daß die Umsetzung bei Temperaturen von -20°C bis 170°C erfolgt.
8. Verwendung des phosphormodifizierten Epoxidharzes nach einem oder mehreren der Ansprüche 1 bis 5 oder erhalten nach einem der Ansprüche 6 oder 7, gegebenenfalls in Abmischung mit phosphorfreien Epoxidharzen, zur Herstellung von Formkörpern, Überzügen oder Laminaten, vorzugsweise für die Elektrotechnik.
9. Formkörper, Überzüge oder Laminate, hergestellt unter Verwendung des phosphormodifizierten Epoxidharzes gemäß einem oder mehreren der Ansprüche 1 bis 5 oder erhalten nach einem der Ansprüche 6 oder 7.
