Stand der TechnikState of the art
Innovations in research and development often result in miniaturization of system components. This leads, for example in the field of fuel injection technology to an increase in the number of nozzle bores while reducing their diameter. From the development trends it can be seen that the demand for micro-precision machining, such as micro-precision bores or apertures of any shape, is steadily increasing.
The present and future desired geometry requirements will result in the laser tool being likely to be the sole machining tool. Conventional methods for producing precision bores, such as EDM, have already reached their minimum structural limits, while laser machining still offers significant potential for further downsizing the structures.
For this purpose, new laser concepts are currently being prepared for their industrial use. Short pulse lasers are already successfully implemented in mass production. Ultrashort pulse lasers are the subject of ongoing process development. The applications of laser processing in mass production require the use of a process control. Successful control processes exist in the production with short-pulse lasers. Statements about the quality of the processing (bore quality) are still hardly possible. For processes with ultrashort pulse lasers, such processes for process control still have to be qualified and integrated into the system technology.
Statements of currently used process monitoring in conjunction with short-pulse lasers are limited to the observations of the Bohrplasmas. By evaluating specific properties of this plasma, it is possible to realize an automated drill stop, i. H. Such systems indicate or pre-drill time.

The invention is intended to enable a process control for various types of laser processing, in particular for laser drilling, which permits statements about the quality of the processing, that is, in particular about the quality of the hole. An intelligent process control is to be created that is capable of, for example, evaluating every hole online in terms of quality, geometry and drilling time.

Vorteile der ErfindungAdvantages of the invention
According to the invention, the machining process is observed at least in part by the component side facing away from the incident laser beam and controlled on the basis of process parameters determined therefrom, wherein a light emerging from the surface of the processed component remote from the incident laser beam detects outgoing illumination and a transitional time from the occurrence of diffuse illumination to the appearance of a delimited illumination is measured. It has been shown that by the Rearview observation invention significantly more information about the laser processing process can be determined as it was previously possible. In particular, this type of process control is suitable both for processing with short-pulse lasers in the ns range and ultrashort-pulse lasers in the ps / fs range.
According to the invention, the processing is controlled by the radiation exit side, so that the invention is applicable only to components that do not require backspace protection during processing. The jet emerging from the back of the hole should continue to be able to leave the component unhindered, in order to be able to derive as much information as possible from this. These requirements are fulfilled, among other things, when laser drilling chokes or special configurations in the field of gasoline direct injection.
As will be explained in more detail below, the novel intelligent process control according to the invention is able to evaluate each hole online in terms of quality, geometry and drilling time. The evaluated data can later be assigned to each component, whereby a division into different classes is possible. As a result, the bad parts can be separated from the good parts and the good parts are divided into other classes. This is advantageous for the pairing of components subject to tolerances. The intelligent control system can be given drilling scenarios that enable it to make decisions about accepted processing or rejects. These scenarios can be entered for all hole diameters and exit angles of the holes regardless of the component conditions, with certain tolerance ranges provided. Analogous statements apply to other types of laser processing, such as laser cutting.
A luminaire, which emanates from a surface of a machined component facing away from an incident laser beam, is detected by observation of the component side facing away from the laser beam, it being advantageous for the component rear side, i. H. the side facing away from the laser beam, to observe directly. For this purpose, a sensor or a camera serve, which are arranged on the back of the component. The illumination can be detected or derived directly by optical observation (taking pictures of the component side facing away from the laser beam) or by detecting the (spectral) radiation intensity from the back of the component.
In addition, it is advantageous to observe the component front side, for example, by a camera, in addition to or instead of the previously known plasma observation. It has been found that some process parameters can be derived by direct camera observation or detection of the sound intensities from the component side facing the laser beam. In laser drilling, a large camera can be observed by a camera during the entire process. For small holes, however, the core is initially outshone by the plasma. By decreasing the plasma intensity towards the end of processing (material still to be removed becomes less), the core becomes visible. From the reception of the core, downtime and the cone shape of the bore can be detected.
In the case of backspace observation, for example, the sensor used can be given a desired exit diameter during laser drilling, which causes a machining stop when it reaches it. In this way, the necessary processing time for each subsequent drilling can be determined and adhered to. On the other hand, the sensors of all holes can accommodate the necessary to reach the desired exit diameter machining time, whereby irregularities of the processing can be revealed. Such irregularities suggest, for example, material defects or different hole quality.
Further explanations below refer to the case of laser drilling. For the expert, a corresponding transfer to other laser processing methods, such as laser cutting is possible.
For optical process control, the transition time from the occurrence of diffuse illumination to the occurrence of a delimited (spot) illumination is measured according to the invention. This will be explained in more detail below.
For laser drilling with pulse durations in the range of ns, the removal process for metals generates melt-shaped areas for physical reasons. When ultrashort pulse lasers with pulse durations in the range of ps or fs are used, the molten material areas are drastically reduced. With optimal process development, a melt-free removal is possible. With the bore diameters of particular interest, drill cores will be produced with these laser systems. On the other hand, when using short-pulse lasers, such cores are only produced with hole sizes that prevent melting of the entire core.
It has now been shown that in the selected machining process of helical drilling, the cone of a bore can be detected indirectly via an existing drill core. As soon as the processing helix is in one place through the Material has worked, a diffuse glow is visible on a detector. This illumination is maintained as long as a drill core is present. When the hole is completely machined (without core), the diffuse illumination turns into a well-defined spot. From the duration of this switching between diffuse and spot lighting can be concluded on the formation of the cone. If this transitional time is short (the exact times are to be determined for each hole profile in tests), the core drops out of the hole downwards. Ie. the hole gets larger in the direction of the hole. In individual cases, this can be the proof of the desired course of the conicity.
If, on the other hand, the switchover process (transition time) from diffuse illumination to spot illumination is long (the limit can also be determined from experiments), the core is processed by the laser from the beam entry side until the drill core disappears through the exit opening. This results in the indication of negative conicity, which should be avoided under all circumstances in the considered example of the injection systems.
In the aforementioned embodiment of the invention can therefore be concluded on the measurement of the transitional period from the occurrence of a diffuse illumination to the occurrence of a (spot) illumination on the current taper of the bore when drilling cores arise in the laser drilling process in question.
From the length of the machining time of the drill core hints on the current taper, so the geometry formed, derived.
It has also proven to be advantageous to detect the shape of the exit edges. From this, incorrectly selected setting parameters can be detected and corrected. For example, the polarization strongly affects the shape of hole flanks and hole exits during laser drilling. As soon as the process control recognizes such irregularities at the exit, a processing stop can be initiated with the note indicating which system component has to be adjusted.
According to the invention bore diameter can be measured from the back of the component further. As a rule, holes are required with diameter increasing in the jet direction. From the machining base, a measurement of both diameters (hole entry and hole exit) is possible in this case. When using suitable imaging systems, a cone with smaller diameters can be measured within certain limits. This can be achieved by changing the focus.
The process control according to the invention makes it possible to detect outlet deformations. Such outlet deformations inevitably mean the sampling of the component at bores of injection systems. Namely, these deformations greatly change the predetermined flow behavior. Such deformations are noticeable in an asymmetrical spot illumination and are thus accessible to process control.
The process control according to the invention allows a controllable processing by comparing an actual and a target scenario, wherein when reaching the target scenario, an automated processing abort occurs.
This point is important in processes with inserted trephining optics, which in addition to an axial offset also enables the jet to start. A cone bore can form here in two steps, namely, first the material is less conical than desired, often almost cylindrical, pierced and the formation of conical flanks then follows. In this case, the cone is not adjusted continuously over the entire depth of the hole, but it form from the beam entry side bubble-shaped formations that continue down the material until a cone or the desired cone has formed.
In the process control according to the invention by means of backspace observation, the processing can be continued by comparing actual and setpoint values until the desired processing result, in the example mentioned the desired conicity of the bore, has been established.
The process control according to the invention allows the identification of all components with their existing errors on the type and location. If all types of errors occurring are included in the process control, all components can be divided into error classes. These can either be fed to fault-tolerant applications or declared as rejects.
It is advantageous to monitor the geometry, ie the position and the size of the delimited (spot) illumination spot on the detector. This allows. Machining parameters, such as the drilling position, the drilling diameter and the drilling angle, are determined and monitored. The system is then able to determine misaligned optical components, since such misalignments during laser drilling, for example, in a change in the bore position, in an altered diameter or in a modified drilling angle from act.
In addition to such misalignments, the process control according to the invention can detect a failure of the processing laser itself or one of its supply devices. Can peripheral devices of the laser, such. As a gas mixing plant, or the laser itself do not hold their adjustment parameters and drift off, this will be reflected, for example, in the drilling time or bore geometry. The process control can then initiate a review of these components.
Furthermore, the intelligent monitoring concept allows maintenance intervals or service requests to be adapted directly to the machining results and thus to the requirements of the system.
It is also advantageous to check by direct observation of the back of the component, the position of the component in order to detect positional errors of holes can.
Depending on the required cycle time and the prevailing process stability, the control effort in the method according to the invention can be 100%, that is, continuous, or random.

This is an important criterion for achieving the desired bore shape. One of the criteria AK to take into consideration is therefore the drilling time required to reach the desired bore shape, which is exceeded or fallen short of, as scrap criterion Ak1.

Therefore, machining of the hole must not be stopped immediately after breakthrough sensors respond. Here, the control according to the invention intervenes, which can measure the diameter of the outlet online. If, however, time fluctuations above the tolerance ranges occur, processing can optionally be stopped. Such deviations have z. B. on misalignment, wrong setting parameters or positioning error.

If the optional stop (OS) options are not used, the components can be assigned to error classes FK based on the recorded data records in addition to the components without errors (i.O.). An error class specifies the type of error and, optionally, the strength of the error. An error accumulation affects several types of errors. From this classification, the corresponding components can be assigned to other fault-tolerant applications (ZAA) or grouped into a functional system via pairings (BPE). The online recorded data sets can be taught in a learning loop of the plant control. With this an adaptive system (LS) can be set up.
