Description
The invention relates to a method for producing a gear element with a surface that functions as a sliding bearing, in particular a gear element of a wind energy system. A gear element can be, for example, a planetary gear, sun gear, ring gear, other gears, hubs or shafts on which corresponding gears are rotatably mounted.
Modern, plain-bearing planetary gears for wind turbines (WEA) represent a major technical challenge in this highly topical area of technology. The plain bearings must fully have the running properties of previously used rolling bearings in order to be able to replace them. The replacement of rolling bearings with plain bearings is a technical requirement in order to realize the increased electrical performance of modern wind turbines while at the same time maintaining an acceptable installation space and mass balance of the transmission. The state of the art is characterized by solid plain bearings and materials from the classic bronze range are used. The bearings are either shrunk onto the planetary shaft or used as a floating bushing between the planetary shaft and the gear. The bearing can also be pressed into the gear.
Directly coating a planetary shaft with a bronze material is much more advantageous in terms of function, mass-performance ratio and costs. This cohesive connection creates a planetary shaft with a plain bearing function. All of the variants mentioned above can be replaced by this, but under the current state of the art this variant has defects that have so far prevented its use in industrial wind turbines.
In particular, the conventional bronzes have inadequate sliding properties under the stresses typical of a wind turbine in the unfavorable range of mixed friction and under conditions of insufficient lubrication with interruption of hydrodynamic operation. The friction partners can seize, which can cause damage or even total damage to the components with major consequential damage.
This can be remedied by using a sliding material that ensures stable sliding properties of the respective bearing even under the extreme, yet typical stresses described. The aim is to ensure that the necessary bearing lubrication is ensured even in the critical lubrication situations described above. To achieve this, the sliding material itself must not only have the appropriate properties, but it must also have a sliding effect immediately and at all times. In addition, it must not impair the formation of the hydrodynamic lubricating film during normal operation.
It is the object of the invention to provide gear elements with a plain bearing function which, due to their structural design, have sliding friction properties which ensure stable and damage-free operation of the friction system even under critical lubrication and operating conditions. In addition, an advantageous component concept can be achieved that dispenses with plain bearings as a separate component in the traditional sense and instead provides a complex component with an integrated plain bearing function.
According to the invention, this object is achieved with a method which has the features of claim 1. Advantageous refinements and further developments can be realized with features specified in dependent claims.
With the invention, a direct construction of a plain bearing on a transmission element can be provided with a surface coating of a functional material, without the need for an additional plain bearing as a further element of a transmission.
In the method according to the invention, a locally defined melting of the binder metal with the energy of the laser beam is achieved by a relative movement of the respective gear element, a focal spot of at least one laser beam and a joint supply of a powdery or a wire or strip of a binder metal and particles of a solid lubricant (FSS).
A coating formed from the binder metal and particles of the solid lubricant is formed on the respective surface and the coating is bonded there to the gear element, similar to what is already carried out in known deposition welding processes.
In principle, the binder metal and particles of the solid lubricant can be added at the same time, so that both materials come into the area of influence of the laser radiation and are heated. However, it can be advantageous for the binder metal and particles of the solid lubricant to be supplied separately. The particles of the solid lubricant can preferably be fed into a melt pool formed with the binder metal and which has been formed with the energy of the laser radiation.
The particles of the solid lubricant should be distributed in the formed melt pool of the binder metal in such a way that an at least almost homogeneous distribution of the particles of the solid lubricant is achieved throughout the entire matrix of the solidified binder metal. The term "at least almost homogeneously distributed" should be understood to mean that the proportion of individual particles of the FSS within partial volumes of the coating deviates by a maximum of 10% from an average of all the particles contained in the entire volume of the coating formed. This means that the coating can maintain good friction properties and avoid high levels of wear, as well as corrosion protection with almost the same properties over the entire service life.
For this purpose, at least one laser beam with a power of at least 10 kW is used. The focal spot of the laser beam should have a cross-sectional area of at least 25 mm 2 , preferably at least 30 mm 2 . In addition, a proportion of at least 0.5% by volume and a maximum of 40% by volume of FSS in relation to the proportion of binder metal and a specific application rate of the binder metal with the FSS of at least 0.45 kg/kWh, preferably 0.6 kg /kWh must be adhered to.
The focal spot should have a corresponding cross-sectional area in a plane in which an energetic interaction between the laser beam and the powder mixture can and should be achieved for an energy input into the metallic binder metal components of the powder mixture.
A diode laser can advantageously be used for this purpose, which emits laser radiation with wavelengths in the range 430 nm to 600 nm or 900 nm to 1100 nm.
Preferably, the at least one laser beam should be used with a power of at least 10 kW, preferably 15 kW and particularly preferably at least 20 kW. It can also be operated in pulsed mode with a pulse rate in the range of 10 ms/10 ms to 200 ms/200 ms, whereby this affects the pulse duration and the pause between two pulses. Alone or in addition to at least one of these measures, a feed speed in the range of 4 mm/s to 1000 mm/s can be maintained when moving the at least one focal spot along the surface. The direction of advance movement can also be changed during the advance movement of the focal spot during the formation of the coating.
The change in the feed movement direction of the at least one focal spot can advantageously be carried out periodically oscillating along the respective surface of the respective gear element, with a frequency in the range 5 Hz to 500 Hz. It is particularly advantageous if an oscillation width perpendicular to the axial direction of the coating to be formed is at least 1 mm and a step width with a half period length of at least 1 mm is carried out in a zigzag, wave or sinusoidal shape.
The oscillation width can also be selected to be greater than 3 mm or greater than 5 mm. The step size in the axial direction in which the respective track of the coating is formed can also be larger. From an oscillation width greater than 5 mm, the step size can be smaller than the oscillation width. However, it can also be advantageous to choose a larger step size in order to lower the temperature of the molten binder metal, so that the dissolution of a solid lubricant in the melt and the formation of cracks (soldering cracks) can be avoided. In addition, a tempering effect in the base material, on the surface of which the coating formed with the binder metal and the solid lubricant is formed, can be used, since this can reduce the hardness of the base material and increase the fatigue strength, so that a corresponding subsequent heat treatment may be dispensed with could,
The coating of the respective gear element can be formed with traces of the binder metal containing particles of solid lubricant that overlap by at least 1 mm and are arranged side by side. For this purpose, the individual tracks are successively formed one after the other and next to one another in order to achieve a closed surface of the coating with sliding properties.
The periodically oscillating feed movement direction change of the at least one focal spot can be achieved by a corresponding angular deflection of the at least one laser beam and/or by a movement of the respective gear element. Such an angular deflection can be achieved using known scanner optics, which are formed with at least one reflective optical element that can be pivoted about at least one axis. However, you can do without a pivoting movement of the optical axis of the respective laser beam or at the same time move the respective gear element accordingly. The gear element can be moved back and forth translationally between two reversal points perpendicular to the optical axis of the at least one laser beam and in relation to the feed movement direction axis, which would take place without an oscillating change in the feed movement direction, and in the process, if necessary. can also be rotated simultaneously for a feed.
Alone or in addition to the oscillating movement of the focal spot, the respective gear element can also be made to oscillate at a frequency of at least 1 kHz. Vibrations with an amplitude of a maximum of 1 mm can be coupled into the gear element using at least one actuator. It is particularly preferred if a frequency is selected that corresponds to a resonance frequency of the transmission element. A frequency band can also be traveled through, within which a resonance frequency of the transmission element lies. This can also support or achieve an almost homogeneous distribution of the FSS particles in the volume of the coating formed with the binder metal. The coupling should take place at times when the binder metal is still molten, at least in a surface area in which the coating is formed.
The respective binder metal can advantageously also be heated to a temperature of at least 50 ° C, preferably at least 100 ° C or even higher temperatures before it is conveyed into the area of influence of the laser beam. For this purpose, for example, a wire or a band, which consists of or is formed with the respective binder metal, can be heated accordingly by means of electrical resistance heating during conveyance in the direction of the surface of the respective transmission element to be coated. Heating can also be achieved by irradiation with electromagnetic waves, which are directed at the binder metal, which can also be a powder, which is conveyed towards the respective surface. You can select the wavelength of this radiation to be optimized for the absorption properties of the respective binder metal or use known infrared heaters. With appropriate preheating of the binder metal, the achievable application rate can be significantly increased. During preheating, the melting temperature of the binder metal should not be reached or even exceeded.
Particles of the solid lubricant can also be used which are coated on their surface with a metal, in particular a metal that is contained in the alloy with which the binder metal is formed, or with nickel. The coating should have a layer thickness that is a maximum of 10% of the outer diameter of the FSS particles. Particularly preferably, the coating can be formed with the metal of the alloy of the binder metal which has the lowest melting temperature. As a result, the FSS particles can be protected in the melt pool formed at the beginning of the formation of the coating that fulfills the sliding function on the respective surface of the gear element and can be distributed even better homogeneously in the melt by means of the flow conditions before the binder metal solidifies and the FSS particles are then in the desired homogeneous distribution in the volume of the coating formed with the binder metal and the FSS particles and held in position.
Instead of a coating on the surfaces of the FSS particles, a powder mixture or a composite powder that is agglomerated with FSS particles and metal particles can also be used. Here too, the above-mentioned metals, with which the FSS particles can be coated, can preferably be used.
The method can be carried out using devices known per se that are used for build-up welding. After the coating that fulfills a sliding function has been fully formed, its surface can be smoothed, which can be achieved using conventional machining processes.
The embedding of the FSS when the respective coating is formed is carried out by an energy input in which the binder metal as a matrix for the FSS particles is heated to above its melting temperature. The ultimate prerequisite for the success of this approach is that the binder metal is melted, but the FSS particles remain largely in their original shape, size and composition and are not damaged during the layer formation process. This can be achieved by adhering to the above parameters.
The binder metal can be supplied in the form of a powder or a wire or ribbon. The FSS can be supplied simultaneously in the form of a powder or a powder mixture or as a filling of a hollow wire or strip (cored wire) for the formation of the coating on the surface of the respective gear element, which is subjected to sliding friction.
Alloys based on a metal selected from copper, aluminum and tin can be used as the binder metal. In particular, Zn, Sn, Al, Ni and/or Sc can be contained as further alloying elements in the respective binder metal. Using alloy elements, the material properties can be adjusted depending on the load (heat, edge wear, emergency running properties, damping, etc.) for the respective gear element.
Only the combination of binder metal and FSS according to the invention, with their homogeneous distribution in the binder metal matrix, forms the final sliding material that determines the sliding properties for the respective gear element.
To form the coating on the surface of the gear element with sliding function by laser deposition welding, powdered or wire or band-shaped binder metal can be conveyed, preferably coaxially, in the direction of the surface to be coated by feeding a laser processing head. The FSS particles can either be supplied coaxially at the same time, for example if they are mixed into the binder metal. In another embodiment, the coaxial supply of the binder metal and the FSS particles can also be designed in such a way that the FSS particles are conveyed separately and only in the melt pool that the at least one laser beam forms on the gear element surface with its energy introduced into the binder metal , be mixed with this. In this way, segregation can be advantageously avoided during the conveying of the FSS particles. In addition, variable mixing ratios of binder metal and FSS can be easily adjusted. As a result, volume areas of the coating with a sliding function can be formed in a locally defined manner in accordance with locally differentiated loads on a sliding bearing, which can be formed in accordance with the local conditions over the surface of such a coating. In this way, areas of the coating with improved sliding friction can be formed alongside areas with increased mechanical strength.
The FSS particles can also be conveyed laterally into the melt pool of binder metal described above while it is still liquid, which represents another alternative way of carrying out the process. In this way, a direct influence on the FSS particles by the laser beam can be reduced or even completely avoided, which can be advantageous for certain types of FSS particles in the sense of protecting the FSS particles from damage or destruction. The feed angle of the FSS particles should not be 0° to the optical axis of the incident laser beam.
In addition to the coaxial powder supply, both components can be fed to the process (or the melt pool) on the gear element surface either mixed or separately from one another, also laterally or in rectangular and wide jet powder nozzles or in other non-coaxial arrangements.
What all variants also have in common is that no mechanical, galvanic or spraying introduction of the FSS particles is required and the risk of damage to the FSS particles due to the effects of mechanical forces or chemical substances is therefore excluded.
Other possible features of laser technology to protect the FSS particles are the adjustment of the laser power density and the introduced path energy, as well as the shielding of the FSS particles against the laser radiation, for example by a wire cover or by a metallic coating of the powder particles and/or the use of an inert process gas as a protective and, if necessary, as a conveying gas for the FSS particles. This can work either through a continuous flow of gas into the process zone or in the form of a closed inert gas chamber in the process.
If the features essential to the invention are adhered to, the known mechanism of Marangoni convection can be used to distribute the FSS particles homogeneously in the molten metal of the binder metal despite the fundamental differences in density between FSS and binder metal, so that the FSS particles in To permanently position this homogeneous distribution after solidification and cooling, a uniform dispersion structure with obtained FSS particles in a functionally variable grain size and grain size distribution as well as an adjustable volume fraction in the solidification structure.
For a powder formed with the binder metal, an average particle size d 50 in the range of 50 µm to 150 µm should be used. The average particle size d 50 of the FSS particles should be in the range from 0.1 µm to 500 µm.

In an example of carrying out the method according to the invention, a surface of a gear element made of a steel alloy was provided with a coating as described below.
For this purpose, a laser beam with a power of 10 kW was directed from a diode laser onto a powder mixture consisting of a CuSn alloy as a binder metal and 5% molybdenum disulfide as an FSS component in the direction of the surface to be coated. The laser beam was shaped in such a way that its focal spot had a cross-sectional area in a plane in which an energetic interaction between the laser beam and the powder mixture was achieved for an energy input into the metallic components of the powder mixture, which was approximately 122 mm 2 . A power density in the focal spot of 163 W/mm 2 was achieved in order to melt the binder metal and form a melt pool on the surface of the gear element to be coated, in which the FSS particles can be distributed homogeneously.
The powder mixture was supplied with a mass flow of 92 g/min, so that a specific application rate of approx. 0.55 kg/kWh could be achieved.
The laser with which the laser beam was emitted was operated in a pulsed manner with a pulse rate of 50 ms/50 ms.
A working distance of 24 mm was maintained between the powder mixture feed and the surface of the gear element to be coated.
The laser beam was directed onto the surface of the gear element to be coated in such a way that a feed speed of the focal spot of 16 mm/s was achieved.
The oscillation width OW and the step size SW were each 2 mm in this example. As a result, the speed at which the coating performing a sliding function was correspondingly smaller than the feed movement of the focal spot due to the extended feed path of the focal spot.
