Abstract
A method for producing a photovoltaic panel (1), in particular a photovoltaic vehicle body panel, is described. The method comprises providing a photovoltaic label (3) comprising a front polymeric stabilizing film, a front polymeric laminating film, a rear polymeric laminating film and optionally a rear polymeric stabilizing film and a solar cell assembly sandwiched between the front and rear laminating films is arranged, and producing a support structure (17) for carrying the photovoltaic label, the support structure being produced by applying a moldable thermosetting polymer to at least one back side of the photovoltaic label. Here, the support structure is made by applying the thermosetting polymer in a viscous state, molding the thermosetting polymer into an intended shape of the panel using a mold, and solidifying the thermosetting polymer before the support structure formed when the thermosetting polymer solidifies, together with the photovoltaic label the mold is removed. The support structure can be produced, for example, by reactive injection molding. As a result, the mechanical stress on the solar cell arrangement can be reduced and the risk of the solar cells breaking can be minimized.

The present invention relates to a method for manufacturing a photovoltaic panel, in particular for manufacturing a photovoltaic vehicle body panel into which a solar cell assembly is integrated. Furthermore, the present invention relates to the photovoltaic panel, in particular the photovoltaic vehicle body part, which can optionally be produced with the method described herein.
TECHNISCHER HINTERGRUNDTECHNICAL BACKGROUND
In the following, the term "photovoltaic" can be abbreviated to "PV". PV cells can also be referred to as solar cells. In addition, the term "vehicle body panel" can refer to a panel that can be installed in a body of any vehicle such as cars, trucks, buses, RVs, trains, ships, airplanes, etc., but for the sake of simplicity, the embodiments are described herein with reference to vehicle body panels.
Conventionally, most commercial PV panels are made by providing planar, inflexible solar cells on a wafer basis, and then laminating these solar cells between a front sheet of glass and a back support structure, such as another sheet of glass or metal sheet. In this case, the solar cells are inserted between thin laminating foils, which are used both for the tight encasing of the solar cells and for the mechanical connection of the stack, including the front and back foils, with the solar cell arrangement lying in between. Such PV panels are also referred to as PV modules and usually have a planar structure. These PV panels are well suited for installation on buildings or in solar parks. However, such planar PV panels are hardly suitable for integration into curved surfaces, such as e.g. B. Surfaces of body panels of a car or other vehicle.
Approaches have been presented in which PV cells are attached to the body of a vehicle to generate electricity that is supplied to the vehicle. This electricity can be used to charge the batteries of an electric car, for example.
In each of these prior art approaches, the body panel with the solar cell assembly can be viewed as a photovoltaic module with a non-planar shape. A body panel of a vehicle that includes an integrated PV module may be referred to herein as an integrated PV body panel.
Possible features and properties of such body part approaches and approaches for producing a body part with a photovoltaic module have been described by the applicant in the above-mentioned patent applications as well as in other earlier patent applications such as the two patent applications filed in the United Kingdom with the application numbers 2009642.6 (title: "Method for fabricating a photovoltaic module including laser cutting of a photovoltaic module") and 2009653.3 (title: "Method for a photovoltaic module"). The features and properties of these approaches may also apply to the PV panel (body) and manufacturing method described herein, and the contents of the prior patent applications are incorporated herein by reference in their entirety.

Here, the support structure is prepared by applying the thermosetting polymer in a viscous state, molding the thermosetting polymer into an intended shape of the panel using a mold, and solidifying the thermosetting polymer before the support structure formed when the thermosetting polymer solidifies, is removed from the mold together with the photovoltaic label.
According to a second aspect of the invention, a PV panel, in particular a vehicle body panel, is described, the panel comprising a photovoltaic panel and a support structure. The photovoltaic panel includes a front polymeric stabilizing film, a front polymeric laminating film, a rear polymeric laminating film, and optionally a rear polymeric stabilizing film, and a solar cell array sandwiched between the two laminating films. The support structure serves to strengthen the photovoltaic label and includes a solidified thermoset polymer attached to at least a backside of the photovoltaic label.
WO 2020/187792 A1
- As mentioned above, the Applicant proposed different approaches to fabricate PV panels with a potentially curved surface. For a large-volume production of e.g. PV-integrated vehicle body panels, the approach as described in
WO 2020/187792 A1
While such an approach to manufacturing a PV panel by enclosing the solar cell assembly in a support structure prepared by conventional injection molding appears to allow rapid production of large numbers of PV panels, it has been found that handling the solar cell assembly during the injection molding process can be difficult. In particular, it has been found that there is a risk that the solar cells of the solar cell array will break during the injection molding process unless appropriate precautions are taken to prevent such breakage of the solar cells.
The inventors have found that such solar cell rupture can result from conventional injection molding injecting a thermoplastic polymer into a cavity in a mold at very high pressure. While such high pressure injection may allow for rapid manufacturing, it is believed that the injected thermoplastic polymer may exert excessive pressure on the solar cells in the PV label, creating a risk of solar cell rupture.
In order to reduce the risk of the solar cells breaking, it is therefore proposed to replace the conventional injection molding process with a process in which a thermosetting polymer is used instead of a thermoplastic polymer for the production position of a support structure is used, which carries the PV label with the solar cell array.
Among other advantages, the use of such a thermosetting polymer instead of a thermoplastic polymer allows the polymeric material to be applied with significantly lower pressure than with conventional injection molding processes. This may be due to the fact that the thermoplastic polymers used in traditional injection molding require heating to become liquid and generally have a high viscosity when processed. Because of this high viscosity, the thermoplastic polymers must be injected into the mold cavity at high pressure to ensure that the polymer material fills all parts of the cavity before it cools too much and loses its fluid properties. While the viscosity of a thermoplastic polymer could in principle be lowered by heating the polymeric material to higher temperatures, such an increase in processing temperatures is usually limited as other components such as e.g. B. the PV label can be damaged by excessive heating.
In contrast to thermoplastic materials, the viscosity of a thermoset material is generally not strongly dependent on the processing temperature. Instead, thermoset materials can generally be processed with one or more liquid components that are very fluid, i. H. have a very low viscosity. Such duroplastic materials can, for example, consist of two liquid components that are mixed in a shaping process immediately before application. Immediately after mixing, the resulting liquid has a very low viscosity, similar to water or thin oil.
Accordingly, such a liquid thermosetting polymer with little pressure on another component, such as. B. a PV label applied. For example, the low viscosity thermosetting polymer can be injected into a cavity of a mold, flow easily and spread throughout the cavity, thereby obtaining the shape and geometry defined by the mold. Since only low pressures are applied, the risk of damaging other components, such as e.g. B. the solar cells contained in the PV label, low. Then the thermoset polymer z. B. solidify by chemical reactions between its components. After this solidification, the support structure formed from the solidified duroplastic material can be removed from the mold together with the PV label supported by this support structure. Optionally, the entire molded part can then be further processed.
Possible features of embodiments of the invention and associated possible advantages are described in more detail below.
The approach proposed here is particularly applicable to a PV vehicle body panel comprising multiple PV cells fabricated from brittle semiconductor wafers. The PV cells can be, for example, solar cells that are produced on the basis of crystalline silicon wafers. Such wafer-based Si-PV cells generally have a high efficiency of more than 15% (ie, between 17% and 26%, for example) and exhibit high reliability. Also, there are well-established industrial processes for their manufacture. Such PV cells typically have lateral dimensions between 50×50 mm 2 and 300×300 mm 2 , mostly between 150×150 mm 2 and 200×200 mm 2 , with a square shape, a rectangular shape, a circular shape, a semi-circular shape or another shape. In addition, such PV cells generally have a thickness of more than 50 μm, typically between 100 μm and 300 μm.
With such a thickness, the PV cells are relatively rigid, i.e. they generally cannot be bent with small bending radii, e.g., less than their side dimensions. In general, it can be assumed that, depending on the cell size, bending radii of less than 80 cm, less than 90 cm or less than 100 cm should be avoided.
Jede PV-Zelle umfasst elektrische Kontakte. Each PV cell includes electrical contacts. The electrical contacts of adjacent PV cells can be connected to each other via electrical connections, so that these PV cells can be electrically connected in series, in parallel or in any combination of series and parallel connections. The electrical connections can be made by one or more electrically conductive strips and/or one or more copper soldering points between two adjacent solar cells, preferably between each two adjacent solar cells of a respective string. A multitude of interconnected PV cells form part of a solar cell array, sometimes referred to as a solar cell string. The solar cell assembly may also include additional components such as external contacts that allow the solar cell assembly to be connected to an external circuit, such external contacts sometimes being referred to as part of a junction box. In addition, the solar cell array z. B. include bypass diodes or other electrical components. Except the solar cell arrangement can contain one or more release loops for releasing mechanical stresses.
The solar cell assembly generally consists of an encapsulation in which the solar cells, electrical connections and possibly other components are embedded. Typically, the encapsulation is made of a thermoplastic polymer such as EVA (ethylene vinyl acetate) or POE (polyolefin elastomer). The encapsulation may consist of a front face polymer laminating film and a back face polymer laminating film enclosing the plurality of solar cells from opposite sides. The laminating films can also be referred to as encapsulation films. In a lamination process, these front and back encapsulation films can then be heated above a glass transition temperature of the polymeric material while being pressed against one another. Accordingly, the tacky, viscous, or even partially molten polymeric material of both encapsulation sheets can bond and/or stick to the solar cells located between the encapsulation sheets in the areas where the sheets touch each other. Accordingly, after the polymeric material has cooled and solidified, the solar cells and the polymeric material of the laminating films can form an encapsulation.
Since the solar cell assembly is generally very fragile in its encapsulation, the solar cell assembly including the solar cells, the electrical connections and the encapsulation is reinforced by one or more stabilizing films to form a PV label. A polymer stabilization film on the front and a polymer stabilization film on the back can preferably enclose the solar cell arrangement lying in between and form a substrate or a superstrate before the PV label is reinforced by shaping the carrier structure. In certain embodiments, the PV label does not necessarily have to include the backside polymer stabilization film. The one or more polymer stabilization films can have a thickness of typically between 250 μm and 2500 μm. Each of the foils may abut and/or cover part or all of one of the opposite surfaces of each of the PV cells. The polymer stabilization films can be made from various polymeric materials such as polycarbonate (PC), polyethylene terephthalate (PET), polyamide (PA), polyether ether ketone (PEEK), acrylonitrile butadiene styrene (ABS), polymethyl methacrylate (PMMA), polyvinyl chloride (PVC) or a mixture thereof. At least the front stabilizing film and the front laminating film must be made of an optically translucent or transparent material. In particular, the material from which the stabilizing film is made can be a thermoplastic material, i. H. a material that becomes plastic or viscous when heated to higher temperatures. The front and back polymeric stabilizing sheets can encapsulate the intermediate solar cell assembly and, when bonded together, encapsulate the solar cell assembly. Optionally, glass fiber reinforced or carbon fiber reinforced plastics can be inserted between the polymer films.
In particular, the polymer stabilization film on the front, the polymer stabilization film on the back and the PV cells can be connected to one another by supplying heat and/or a lamination process. In other words, after z. If, for example, the rear polymer stabilization film, the solar cell arrangement with its encapsulation and finally the front polymer stabilization film were arranged loosely on top of one another, these stacked layers can be connected to one another by mechanical bonding. Such a connection can e.g. B. by supplying sufficient heat to the stack, so that the polymer material of the polymer films is viscous and / or sticky. Accordingly, with such a temporary supply of heat, the polymer stabilization films can be mechanically connected to one another and/or to the solar cell arrangement lying between them.
The polymer stabilization films on the front and back and the solar cell arrangement are connected to one another in a lamination process. The lamination process can be integrated into the lamination process to produce the encapsulation in which the PV cells are embedded, i.e. both the front and rear polymeric stabilizing films and the front and rear polymeric encapsulating films can be glazed or partially melted in a single lamination step. Alternatively, two separate lamination steps can also be carried out, ie first the solar cell arrangement is laminated with the encapsulation films enclosing the PV cells and then the PV label is laminated with the stabilization films enclosing the solar cell arrangement in between. With this laminating process, the front and rear polymer films and optionally also the PV cells are integrally connected to one another in a material connection. However, the lamination process may alternatively or additionally also include other measures for connecting the polymer films, such as the application of an adhesive or adhesive at an interface between the polymer films and/or at an interface between one of the polymer films and the solar cell assembly.
The entire PV label can have a thickness in the range between 0.5 mm and 10 mm, typically between 0.5 mm and 5 mm or between 1 mm and 3 mm. The lateral dimensions of the PV label can be between 0.1m and 2m, typically between 0.2m and 1m. The PV label can be flexible and pliable and can be formed into any contour conforming to the shape of the intended body panel. The solar cells contained in the body panel cover a significant part, i. H. for example more than 30%, preferably more than 50% or even more than 70% of an outer surface of the body part.
The PV label is generally flexible, pliable, and/or not sufficiently self-supporting, at least for some applications. Accordingly, to form a self-supporting PV panel, the PV label generally needs to be reinforced by a support structure. Such a carrier structure usually has a higher mechanical stability than the PV label. Such a higher mechanical stability can result, among other things, from larger geometric dimensions such as a greater thickness compared to the thickness of the PV label and/or a higher rigidity due to the material properties of the polymer used. The support structure and the PV label are generally mechanically connected to one another such that forces acting on the PV label can be transmitted to the support structure and vice versa.
According to the approach described here, the support structure is made with a moldable thermoset polymer. This thermosetting polymer can be processed so that it has a sufficiently low viscosity during application to the PV label such that the thermosetting polymer can be spread along a surface of the PV label without excessive forces being exerted on the PV label.
For example, the thermosetting polymer can be a mixture of two or more components. At least one of these components may be a low viscosity liquid. For example, the viscosity at room temperature (25°C) can be below 1000 mPa*s, preferably below 300 mPa*s or even below 150 mPa*s. The components are designed in such a way that when they are mixed, a chemical reaction is triggered which leads to a gradual solidification of the mixture. In other words, when mixed, the components harden and solidify through chemical reactions. At the beginning, i. H. however, immediately after mixing, the mixture of components is very fluid and can therefore be easily applied and spread onto a surface of the PV label. The application and spreading of the liquid polymer blend can be done during the pot life (also referred to as pot life) of the blend. The pot life can be between a few seconds and several minutes. Typically, the pot life can be less than five minutes or less than one minute. The thermoset polymer blend then continuously solidifies until, after a demolding time, it is sufficiently strong to be self-supporting. The demolding time can typically be more than a few minutes, for example more than ten minutes. The thermosetting polymer may then require a further period of time, for example a few days, before it reaches a final state of solidification. The thermosetting polymer can e.g. B. based on a two-component polyurethane system. For example, the thermoset polymer may be a blend of polyol and isocyanate. It may contain glass fibers or carbon fibers to improve material properties, as described in more detail below.
Alternatively, the thermoset polymer can be single component and configured to cure and solidify when energy is imparted to the polymer. Such energy can be introduced, for example, by heating the polymer above a certain curing temperature and/or by irradiating the polymer with high-energy radiation such as UV radiation.
The thermosetting polymer is applied to the back of the PV label, i. H. on the surface that faces away from the incidence of light on the PV label during normal operation. The thermosetting polymer can be spread over the entire back of the PV label. Alternatively, the thermosetting polymer can also only be applied to partial areas of this rear side.
To form the support structure, the thermosetting polymer is applied to the PV label in a viscous state and then formed into the intended shape of the disc by a mold. In other words, to define a final shape of the support structure and the entire panel, a mold is provided, the mold having a surface with a shape complementary to the intended shape of the support structure. The mold can have a cavity, an inner surface of this cavity corresponding to the intended shape of the support structure. Accordingly, after placing the PV label in the cavity and filling the remaining volume of the cavity with the wr multi-curing polymer, the carrier structure that carries the PV label can be produced. Alternatively, the mold may have a surface of the intended shape and may be pressed onto a thermoset polymer mass that has been applied to the PV label in a previous processing step, thereby shaping and shaping the polymer.
After the thermoset polymer has been formed and shaped in this way, it is allowed to solidify at least to a degree where it is sufficiently stable and preferably self-supporting before demoulding.
According to one embodiment, the support structure is produced by a reaction injection molding (RIM) process, which comprises placing the PV label in the mold, injecting the thermosetting polymer into the mold and removing the support structure formed after solidification of the thermosetting polymer together with the PV label from the mold.
Reaction Injection Molding (RIM) is a proven process for manufacturing e.g. B. large parts with inexpensive tools. In this case, a mold with a cavity is provided. The shape of the cavity corresponds to the shape of the intended molded part. Similar to conventional injection molding, a polymer is injected into the mold in a liquefied state and then solidifies in the mold. Unlike traditional injection molding, where a thermoplastic polymer is heated to temporarily liquefy and then solidified in the mold by cooling, a thermoset polymer is injected into the mold cavity. Because such thermoset polymer generally has a significantly lower viscosity than the typical viscosities of a liquefied thermoplastic polymer, RIM technology allows the thermoset polymer to be injected at significantly lower pressures than conventional injection molding.
H. the entire molded product generally consists of the thermoset polymer. RIM is known to offer several advantages, such as B. Inexpensive tooling, quick manufacturing of the tooling, production of thin-walled parts with different wall thicknesses that allow sharp edges, short lead-times for large parts, low capital investment, minimal set-up requirements, cosmetic finishing, processing of various polymer materials with positive physical properties such as flame retardancy or high flexibility, etc. In some devices, small parts such as pins, screws, clips, etc. can be placed in the cavity of the mold so that they are cast in the polymer material and become part of the final product.
In the embodiment presented here, it was found that RIM can advantageously be used to produce a support structure for a PV label, so that the risk of damaging the PV label and in particular the solar cells contained therein is minimized. At the same time, the use of RIM technology enables the production of a very reliable, durable, aesthetic and/or cost-effective PV panel. Optionally, the PV panel can have a curved surface and serve, for example, as a body part with integrated PV technology. In addition, RIM technology can be particularly advantageous for the integration of PV labels in solar panels, especially in vehicle body parts, as it allows the production of thin-walled structures and/or sharp edges.
In one embodiment, before applying the thermosetting polymer, a primer layer is applied to the back and optionally to the sides and/or edges of the PV label.
It has been found that a support structure applied to the back of the PV label does not adhere sufficiently if the back is not specially prepared in a previous processing step before the moldable polymer material is applied thereto. In order to prevent such insufficient adhesion, a thin layer of a primer material can be applied to the back of the PV label at least at the points at which the carrier structure is to be glued to this back.
The primer can be applied in liquid form. The primer can have a low viscosity. The primer can consist of or contain an adhesion-promoting material. The primer can be solvent based and/or pigmented. The primer may be designed to chemically react with moisture in the air to thereby cure or solidify. Initially, the primer may contain a solid fraction and a solvent. The solids content can, for. B. between 10% and 50%, preferably between 20% and 40% or about 30% ± 5%. The primer can be specially designed to improve adhesion to e.g. B. be configured base surfaces or substrates, the z. e.g. PMMA, PC (polycarbonate), PS (polystyrene), GRP, ABS, PVC or others. The primer can be applied to the surface with simple means such as a brush, felt or foam. The primer layer can be applied to have a thickness preferably less than 1 mm or even less than 200 µm. The primer can have an airing time of between 1 minute and 120 minutes. Aeration times that are too short or aeration times that are too long can have a negative effect on the adhesion induced by the primer. The primer layer can serve as a boundary layer between the back of the PV label and an adjacent surface of the support structure formed by the thermosetting polymer. The primer layer can have a sufficient degree of elasticity. Accordingly, the primer layer can absorb or compensate for slight movements between the PV label and the carrier structure, where such movements can occur, for example, due to different thermal expansion coefficients of the materials of both components and thus due to thermal stresses.
In one embodiment, the photovoltaic label is heated to an elevated temperature before being placed in the mold.
When the PV label is heated to such a high temperature, it acquires higher deformability. In particular, the polymer stabilization and lamination films generally become more flexible and conformable at higher temperatures. Due to this increased deformability, the PV label can be plastically deformed.
For example, the PV label can be deformed to achieve a preform where the shape of the PV label is no longer planar but is curved. In this case, the curved geometry of the PV label can correspond, at least to a certain extent, to an intended curved geometry of the final PV panel. Accordingly, mechanical stresses within the PV label, e.g. B. by the thermal processing during the lamination of the various layers of the PV label forming layer stack, or mechanical stresses between the PV label and the support structure in the final PV panel are reduced. As a result, the production of the entire PV panel can be simplified because z. B. less deformation occur, especially in the manufacture of large components.
According to a further embodiment, the PV label is heated to an elevated temperature of between 50°C and 120°C, preferably between 60°C and 110°C.
It has been found that heating the PV label to more than 50°C or even more than 60°C can significantly improve its formability, allowing the PV label to be preformed. However, it has also been shown that the PV label should not be heated to more than 120° C., preferably not to more than 110° C., since the PV label can be damaged if the temperatures are too high. In particular, the polymer films contained in the PV label can e.g. B. lose their adhesion to each other or even peel off.
According to one embodiment, the mold comprises at least two mold parts,
wherein the photovoltaic label, when in a first geometry, is placed between the two mold parts and the two mold parts are then pressed together, thereby plastically deforming the PV label into a second geometry.
In other words, the mold can consist of several mold parts that can be moved relative to each other. For example, the mold can be opened by moving a first mold part away from a second mold part and closed by moving the first and second mold parts towards each other. The PV label can initially be produced with a planar first geometry. This flat PV label can then be inserted into the opened mold and placed between the two mold parts. The mold can then be closed and the two mold parts can be moved towards one another, as a result of which the PV label lying between them is pressed and deformed into a non-planar second geometry. This second geometry corresponds at least to a certain extent to the curved geometry of the intended PV panel. The PV label is preferably plastically deformed during such a pressing process. This can preferably be achieved by heating the PV label to the high temperature indicated above. In particular, the PV label can be heated before it is placed in the mold and arranged between the two mold parts.
In one embodiment, after the PV label has been plastically deformed into the second geometry, a primer layer is applied to the back of the PV label.
As described above, such a primer layer can improve the adhesion between the PV label and the carrier structure. It has proven advantageous not to apply the primer before but after a plastic deformation of the PV label into the curved second geometry. In particular, it has proven beneficial proven to first heat the PV label to high temperatures and plastically deform it, and then apply the primer layer after the PV label has cooled down again. Otherwise, the primer layer could be damaged during the heating and/or shaping process, so that it at least partially loses its adhesion-promoting properties. For example, one should avoid heating the primer to high temperatures, for example greater than 40°C, before applying the thermosetting polymer, since the primer could cure at such high temperatures and thereby lose at least some of its adhesion-promoting properties.
According to one embodiment, the photovoltaic label is arranged in the mold and the mouldable thermosetting polymer is applied in such a way that the support structure formed by the thermosetting polymer engages in the photovoltaic label with an undercut structure.
In other words, the molding process is adapted so that the thermoset polymer is applied not only to the back of the PV label, but also to places where it touches the PV label with an undercut geometry.
For example, the thermosetting polymer can also flow from the back of the PV label around a peripheral edge of the PV label so that it covers at least a small area of the front of the PV label along its edge. Accordingly, the PV label abuts between the portion of the polymer at its rear and the portion of polymer at its front such that the positive bond or interlock is created between the PV label and the support structure formed by the thermosetting polymer after solidification. Through this intervention in an undercut structure and the resulting form fit, the PV label is held very reliably on the carrier structure.
In one embodiment, the moldable thermoset polymer includes reinforcing fibers.
The reinforcing fibers may extend within the bulk and/or along the surface of the support structure formed from the consolidated thermoset polymer. They can therefore increase the mechanical properties, in particular the strength, the resilience and the coefficient of thermal expansion (CTE). Their relative proportion can be varied so that the CTE matches the CTE of the entire PV label and/or its individual layers and/or the primer. The reinforcement fibers can be, for example, thin glass fibers, carbon fibers, Kevlar fibers or the like. The reinforcing fibers can be short fibers with a length of e.g. B. less than 0.1 mm, preferably less than 0.05 mm, and / or as long fibers with a length of z. B. more than 0.001 mm, preferably more than 0.01 mm can be provided. The fiber content in the thermosetting polymer can be in a range from 1% to 50%, preferably in a range from 10% to 30%.
According to one embodiment, the mold comprises a positioning device, so that the PV label is held in a fixed position relative to the mold by the positioning device after it has been placed in the mold.
As mentioned above, RIM is commonly used for the manufacture of products where the entire product is homogeneously composed of the same polymer. In the approach described here, while RIM can be used to manufacture the support structure, the entire product is intended to include the support structure along with the PV label. Accordingly, the PV label must be placed in the mold cavity during injection of the moldable thermoset polymer. Since the PV label is displaced during the injection of the polymer, it is proposed to provide the mold with a positioning device to keep the PV label in a fixed position. Such a positioning arrangement may include, for example, pins or other structures that protrude into the interior volume of the cavity in the mold to locally support or hold the PV label in place. This positioning arrangement or its protruding structures can be designed such that any movement of the PV label is restricted in at least one dimension, in at least two dimensions or in all three dimensions.
In one embodiment, the support structure is heated to an elevated tempering temperature after the thermosetting polymer has solidified.
After the thermosetting polymer has solidified, it is generally at a relatively low temperature, for example ambient temperature. While the PV panel produced already has its final geometry and structure in this state, it can be advantageous to temporarily heat at least the support structure or possibly the entire PV panel to a higher temperature. During this heating, the PV panel, along with its support structure, can become soft and deformable. Therefore, it can be fixed with a device that does not allow movement and a permanent one To prevent deformation or bending of the part. Such a heating process can also be referred to as tempering, and the elevated temperature is referred to as the tempering temperature. The tempering temperature may depend on the properties of the thermoset polymer and typically ranges between 60°C and 140°C, preferably between 90°C and 125°C. The material properties of the duroplastic polymer can be changed by such a final tempering, in order to achieve higher temperature resistance and/or rigidity, for example. The tempering temperature can be maintained for a period of, for example, more than 60 minutes, preferably more than 120 minutes.
According to one embodiment, the proposed method further comprises applying a protective layer to an outer surface of the panel after solidification of the thermosetting polymer.
The protective layer can be designed in such a way that it protects the PV panel or parts of its surface from mechanical, chemical and/or radiation influences. For example, the protective layer can provide UV absorption and protect at least parts of the PV panel from UV radiation. Additionally or alternatively, the protective layer can offer greater rigidity in order to protect at least parts of the PV panel from scratches. The protective layer can consist of an inorganic or organic material, for example. The protective layer can consist of or comprise materials such as polyurethane, polyester or PVC, for example. The protective layer can be applied using various techniques, e.g. B. by painting, foiling, vaporizing, etc. The protective layer can be applied with a thickness in the range of 0.01 mm - 0.2 mm, preferably in the range of 0.02 mm - 0.11 mm.
According to a further embodiment, the method additionally comprises, before applying the protective layer, applying a primer layer to the outer surface of the panel.
In other words, before applying the protective layer, a primer layer can be applied to increase the adhesion of the protective layer to the outer surface of the panel. The primer layer can have similar properties and be applied in a similar manner as described above for the primer layer between the PV label and the polymer of the carrier structure. Before applying the primer layer, the exposed surface of the PV label and/or the exposed surface of the support structure can be sanded or sanded. As a result, this surface can be smoothed and/or its optical quality can be improved, since e.g. B. bumps or roughness that are typically initially present on the surface of the PV label or the support structure can be smoothed and / or polished. In addition, this can improve the adhesion of the primer. Optionally, the surface of the primer layer can also be sanded in order, among other things, to improve the adhesion of the protective layer applied later.
Embodiments of the method described here can be used to manufacture a PV panel according to the second aspect of the invention. The PV panel includes the PV label and the carrier structure made of the solidified duroplastic polymer. Both components can be irreversibly connected to each other so that the PV panel forms an integral unit. Such a PV panel can have properties that result from the manufacturing process. For example, the PV label may include the layer stack with various polymer stabilization and lamination films with the solar cell assembly in between as described herein. Additionally, the support structure may exhibit properties that typically result from molding the support structure from a thermoset polymer in a mold and then solidifying the thermoset polymer. In addition, the PV panel can have a primer layer that is arranged between the back of the PV label and the support structure. In addition, the PV panel may have a protective layer on an outer surface of the PV panel and optionally a primer layer between this protective layer and the outer surface.

The
In the
The
Subsequently, the
In particular, the
The
Alternatively, the
After the duroplastic polymer has hardened to such an extent that it is mechanically stable and self-supporting, the entire PV panel 1 including the
Subsequently, the PV panel 1 and in particular its
The resulting PV panel 1 can be specially designed to form a body part. Such a body part generally has a three-dimensionally curved outer contour. With the approach described here, highly efficient photovoltaics, including wafer-based solar cells, can be easily and reliably integrated into such a body panel.
Finally, it should be noted that the term "comprising" does not exclude other elements or steps, and "a" or "an" does not exclude a plurality. Also, elements described in connection with different embodiments can be combined. It should also be noted that any reference signs in the claims should not be construed as limiting the scope of the claims.
