Description
The invention relates to a method for producing a component by local thermoforming of a thermoplastic sandwich composite blank according to the preamble of claim 1.
Thermoplastic sandwich composites usually consist of two outer layers of thermoplastic sheets and an intermediate layer, the core. The thermoplastic sheets are usually fiber-reinforced plastics (FRP), so-called organic sheets. The intermediate layer can be formed from different materials and different designs. Frequently used are aluminum or plastic honeycombs, as well as foamed materials.
If these sandwich panels are then reshaped, this is normally done in a deep-drawing tool, in which the entire sheet to be reshaped is previously heated and then reshaped in a press under pressure and heat. After cooling, the component can be removed and added to further process steps.
Sandwich composites are also made and used from thermosetting plastics. However, these cannot be reshaped afterwards, but are given their component shape during the manufacture of the composite.
For both variants, specific tools are required, either deep-drawing tools or depositing or vacuum tools, which correspond to or approximate the final shape of the component and accordingly can only be used for this one design and are correspondingly expensive.
Another variant consists of cutting appropriate panels, which are then connected to one another to form the finished component. Bonding, for thermoplastics welding, for thermosetting plastics, lamination, or riveting have proven to be successful connection techniques.
In a generic method, a component is produced by local thermoforming of a thermoplastic sandwich composite blank. The sandwich composite blank is made up of two thermoplastic cover layers made of fiber composite with an intermediate sandwich core. In a heating step, the sandwich composite blank is heated locally in a deformation zone along a predefined deformation line up to a melting temperature range. This is followed by a forming step in which the sandwich composite blank is folded along the forming line. In a cooling step, the reshaped sandwich composite blank is cooled down until it falls below the melting temperature range.
If an organic sheet is heated in a targeted manner along the subsequent forming line so that the thermoplastic material reaches its melting temperature range, it can then be folded along this line. If the temperature falls below the melting point, i.e. after the heat supply has ended, the plastic solidifies again. The heating is preferably done with infrared heaters. Other heating techniques, such as hot air, are also effective. The process of folding can be carried out with simple aids and without special tools. A folding press with a folding tool which only needs to be designed for the required folding angle is preferred. However, folding can also be carried out with a folding bench or with movable plates. The same applies to sandwich composites made from thermoplastic cover layers.
The problem with folding in general, and due to the geometry, i.e. the panel thickness, in sandwich panels in particular, is the formation of folds in the organic sheet on the side of the inner radius. They are created by fixing the fibers in the non-melted matrix and compressing the fibers in the inner radius due to the reduced arc length compared to the original length in the flat state. Since the length of the fibers is not changed, the fibers and partly also the surrounding matrix lay in loops, which leads to wrinkles.
The formation of folds leads to a reduction in the strength and rigidity of the composite, since the kinked or folded fibers can no longer transmit tensile forces, but instead try to break up the loop that they form by stretching. For this reason, forces can only be transmitted through the matrix, which is also often not homogeneous. In addition, the striving of the fibers to stretch causes internal tensions.

The object of the invention is to provide a method for producing a component by local thermoforming of a thermoplastic sandwich composite blank which, compared to the prior art, is structurally more stable to compressive and / or tensile stress in a structurally simple manner.
The object is achieved by the features of claim 1. Preferred developments of the invention are disclosed in the subclaims.
The invention prevents the formation of wrinkles during thermoforming by allowing the fiber layers to slide off completely during thermoforming. The folding of the fibers during the forming takes place on the pressure side of the sandwich composite blank. This can be found on the inside of the sandwich structures described here. In order to allow the fibers to slide off and not to produce wrinkles during the local thermoforming, the mechanical fixing of the fibers in the melted area of the inner cover layer of the sandwich composite blank is solved according to the invention. This enables interlaminar sliding without restrictions.
In order to ensure that the fibers slide off freely, the inner cover layer of the sandwich is interrupted so that a gap is created in the laminate. The resulting gap should be bridged by means of a patch. The patch is also (like the top layers) a piece of organic sheet that is long enough to close the gap and to ensure a certain overlap with the subsequent top layers. The gap is preferably placed centrally in the area of the inner cover layer. The length of this gap in the deformed state here preferably corresponds to the radian dimension of the inner radius.
Another special feature is that the patch is initially not joined to the rest of the sandwich. The joining only takes place during the forming process. During the forming process, the overlaps between the patch and the adjacent sandwich legs are welded. The prerequisite for this is that both the patch and the cover layers melt completely on the adjoining areas in the vicinity of the patch so that the matrices of patch and inner cover layer fuse with one another. It should be noted that the overlap length between the patch and the adjacent cover layers increases during the forming process. This is due to the fact that the inside of the sandwich is shortened by the forming. The amount by which the length of the inside decreases corresponds to the difference in radian measure between the outer and the inner radius of the formed sandwich. Sufficient heating over the length of the patch must therefore be ensured in order to achieve welding over the entire length of the overlap between the patch and sandwich legs. In addition, the patch is also joined to the core during the forming phase.
Je nach Kernmaterial (Schaum- oder Wabenkern) bieten sich hierfür unterschiedliche Fügemethoden an.Depending on the core material (foam or honeycomb core), different joining methods are available.
A method of joining patch laminate and foam core, which is particularly desirable for reasons of recycling, is that the bond is realized via the molten matrix during forming. The forming pressure presses the liquid matrix into the open foam cells of the core, where it solidifies in the tool after forming and cooling. As soon as the matrix has solidified in the foam cells, there is a form fit between the patch and the sandwich core in that the matrix of the patch is anchored in the foam cells. To support this process, additional matrix material in the form of a polymer film can be placed between the patch and the foam core before reshaping. When heated, the polymer film melts together with the matrix of the organic sheet (of the patch and inner cover layer) and fuses with the rest of the matrix in the forming process.
Thermoplastic honeycomb cores offer the possibility of a material connection between the patch and the core material. If the matrix of the organic sheet and the honeycomb consist of the same polymer, they can fuse with one another during the forming process. The heated organic sheet with a molten matrix is pressed onto the honeycomb core. Due to the high temperatures in the melted matrix, the honeycomb core is also melted on the surface. Then the honeycomb core and the matrix of the patch solidify together and are welded to them.
For honeycomb cores made of aluminum or aramid fibers, for example, an adhesive must be used to connect the core and patch. Particularly suitable for this are particularly fast-curing epoxy resin adhesive films, which react in the time it takes to heat the sandwich. The heating time is usually between two and five minutes and differs mainly in the different melting temperatures of the matrix polymers and the thermal conductivity of the core materials. Adhesive films that cure in the stated periods are available.
In order to prevent safe handling of the sandwich components and the patch laminate from slipping before reshaping, the patch can be attached to the leg laminate (i.e. the respective partial layer of the inner cover layer) at certain points, for example by means of ultrasonic welding. In order to ensure that the welding point does not impair the sliding of the fibers during subsequent forming, the welding point must be located in the area of the sandwich that is heated for forming. This loosens the weld point when the matrices of patch and leg laminate are melted and the fibers in the inner cover layer can slide off freely.
In order to achieve a strength-increasing effect by forming by means of a patch compared to conventional local thermoforming, there must be sufficient load transfer between the laminate of the sandwich legs and the patch and between the patch and sandwich core. The transfer of tensile forces in the laminate should be ensured by a sufficiently long overlap between the patch and leg laminate. The transmission of shear force between the patch and the sandwich core must be achieved by sufficiently strong mechanical anchoring of the matrix in the foam cores or by adequate adhesion to the honeycomb cores.
Forming studies with a patch on a sandwich with a foam core have shown that the sliding of the fiber layers in the patch can be hindered by sharp, i.e. right-angled, edges at the ends of the leg laminate. This leads to delamination in the patch, as the fibers from the patch and sandwich component get caught while sliding off. In order to prevent delamination, an advantageous embodiment of the cover layers on the sandwich legs is a bevel across the thickness of the layer. This geometry ensures that the fibers slide off during the forming process and prevents delamination.
As an alternative to patching according to the invention, it is possible to simply separate the inner radius cover layer symmetrically (i.e. on the forming line) or asymmetrically (i.e. laterally offset to the forming line) so that an overlap occurs after forming. A prerequisite for one part of the top layer to slide off, however, is that the part that is later to overlap is not connected to the sandwich core. With these alternatives, too, it is important for sliding that the edges are chamfered and not obstruct each other's movement.
In the case of a symmetrical separation, the inner radius cover layer is provided with a one to two millimeter wide slot in the middle of the inner radius. This separates the fibers of the laminate and creates “open ends” on both sides of the separation point. The aim is for the "open ends" of the inner cover layer to slide over one another during forming, thus creating an overlap for power transmission. The "open ends" must also be chamfered in order to optimize the sliding of the laminates. For this purpose, the bevels must run in opposite directions or the separation must take place at an angle of approx. 45 °. It is important that at least on the side that will later be on the other side of the cover layer, there is no connection to the core material.
In the case of an asymmetrical separation, the separation takes place in such a way that the overlap does not occur in the radius area, but on one of the two legs of the sandwich composite. The asymmetrical position of the slot is intended to prevent the “open ends” of the two leg laminates from being pressed into the sandwich core by the punch during forming. In this case, it would no longer be possible for the cover layer to slide off in favor of a laminate with smooth fibers and the fibers would not overlap. With this alternative, too, it is necessary that the cover layer is initially not connected to the core on at least one side of the separation. The length of the area not joined before forming depends on the overlap to be achieved and the radian dimension on the inner radius of the sandwich. Another positive effect of the asymmetrical slot is that the top layer, which is not initially joined to the core, lifts off slightly on the side of the "open end", which makes it easier to slide over the opposing leg laminate.
Compared to deep-drawing thermoplastic sandwich composites, folding basically has the cost advantage of universally applicable auxiliary tools instead of deep-drawing tools.
Due to the geometry, the tendency to form creases in sandwich composites that are formed is very high. The reason is the comparatively large differences in length between the outer and inner radius, which in turn depend on the thickness of the sandwich composite. With the technique of patching, this wrinkling can be completely avoided. As a result, significantly more forces can be absorbed and transmitted in the component than would be the case with components with a loop of the reinforcing fibers due to the formation of folds.
Aesthetically speaking, a leased component is of higher quality than a component that shows wrinkles.
With the alternatives, the top layer must not only be separated from the core, but also partially detached from the core, or it must be taken into account during the manufacturing process in such a way that it is not connected to the core for a sufficient length. Even when heated prior to reshaping, there must not be any connection between the cover layer and the core. These problems do not occur with the preferred approach with Patch. Here, the part of the top layer that is not to be reshaped can be completely removed. This is easier to accomplish in terms of process technology and there is also no risk of the top layer fusing again with the core while the top layers are being heated up. Alternatively, the sandwich can be manufactured in such a way that it consists of several cut and positioned organic sheets that leave the inner radius areas free.
Aspects of the invention are presented in detail below: Thus, in the generic method, the sandwich composite blank has two thermoplastic cover layers made of fiber composite plastic with an intermediate sandwich core. In a heating step, the essentially flat sandwich composite blank is locally limited in a deformation zone along a predefined deformation line and heated up to a melting temperature range. This is followed by a forming step in which the sandwich composite blank is folded along the forming line. In a cooling step, the reshaped sandwich composite blank is cooled down until it falls below the melting temperature range.
The invention is based on the fact that in a conventional method the fibers of the inner cover layer are compressed on the inner radius of the sandwich composite blank in the deformed state, which leads to wrinkles on the inner radius. Due to the formation of folds, the component stability of the reshaped sandwich composite blank is impaired in the event of a compressive and / or tensile load. Against this background, in order to avoid the formation of wrinkles on the inner cover layer of the thermoplastic sandwich composite blank on the inner radius side, a fiber course of the fibers in the inner cover layer is interrupted across the deformation zone. In this way, in the forming step, the interrupted fibers of the inner layer can slide off interlaminar within the forming zone, thereby preventing the formation of folds or compression of the fibers.
In a technical implementation, the inner cover layer at the forming zone can be provided with an interruption or a gap. In the undeformed state, facing cut edges of partial layers of the inner cover layer lie opposite one another at the gap at a distance transverse to the deformation line.
In a first embodiment, the gap between the partial layers of the inner cover layer can be covered by means of a thermoplastic patch cut made of fiber composite plastic. The patch blank can overlap the two partial layers of the inner cover layer with an overlap length.
In a preferred embodiment variant, the distance between the blank edges lying opposite one another in the gap can be dimensioned in such a way that, in the deformed state, it corresponds to the radian dimension of the inner radius of the sandwich composite blank.
In the manufacturing process, the patch blank can be made to cover the gap as a separate component before the heating step is carried out. In the heating step, the matrix of the patch blank and the matrix of the inner cover layer are melted. In this way, the patch blank is welded to the partial layers of the inner cover layer. In addition, the melted matrix of the patch blank is directly connected to the sandwich core in a form-fitting and / or cohesive manner while filling the gap.
In a first embodiment variant, the patch blank can be placed loosely on the partial layers of the inner cover layer before the heating step is carried out. As an alternative to this, the patch blank can be tacked on to the two partial layers of the inner cover layer.
During the forming step, the mutually opposite cut edges of the partial layers of the inner cover layer with the fiber material of the patch blank can tilt, which can impair the forming step. Against this background, it is preferred if each of the mutually opposite cut edges of the partial layers of the inner cover layer has a bevel which is wedge-shaped in cross section and in which an inclined edge surface faces the patch cut. In this way, the transition between the inclined edge surface and a side surface of the patch blank is designed at an obtuse angle, which counteracts tilting with the patch blank.
In a second embodiment variant, in the undeformed state, the distance between the blank edges lying opposite one another in the gap can be dimensioned in such a way that, in the deformed state, the gap is closed while the distance is completely used up. In this way it arises in the deformed state a closed inner cover layer without interruptions. In the reshaped state, the two partial layers of the inner cover layer can preferably overlap one another with an overlap length. Such an overlapping process takes place during the forming step. With regard to a perfect overlap, the following material structure is advantageous: For example, one of the two sub-layers of the inner cover layer in the cut edge area can be connection-free (i.e. without a joint connection) to the sandwich core. In this way, in the reshaping step, the connection-free cut edge area can slide over the other partial layer, as a result of which a perfect overlap is formed.
In a first embodiment variant, the overlap of the two partial layers of the inner cover layer in the deformed state can lie within (that is to say symmetrically) the inner radius area, in particular in the center of the inner radius. As an alternative to this, the overlap of the two partial layers of the inner cover layer can lie outside (that is to say asymmetrically) the inner radius area, that is to say in an area of the sandwich composite blank that is not deformed.
