Description
The invention relates to an intercooler for an internal combustion engine. The invention further relates to an internal combustion engine with such an intercooler.
In modern motor vehicles, supercharged internal combustion engines are becoming increasingly important, since such a supercharging can significantly increase the power density in relation to the cubic capacity and in relation to fuel consumption. There is therefore a tendency to increasingly equip vehicles with smaller internal combustion engines with suitable charging devices in order to increase their performance or reduce fuel consumption. There is also a tendency to reduce the internal combustion engines in the sense of so-called "downsizing" and to reduce their fuel consumption while maintaining the same performance. Supercharged internal combustion engines are therefore regularly equipped with an intercooler in order to cool the supercharged air with the aid of an appropriate charging device, such as an exhaust gas turbocharger. Such cooling of the charge air increases the performance of the internal combustion engine, reduces its fuel consumption and its pollutant emissions and reduces the thermal load on the internal combustion engine.
Conventional charge air coolers are typically implemented as charge air coolers, which are part of a coolant circuit and through which a coolant flows, which in turn couple thermally to the charge air to be cooled. The heat extracted from the charge air is absorbed by the coolant. The cooling of the charge air leads to the formation and accumulation of condensate condensed from the charge air in the flow channels. If there is an increased charge air flow, in particular due to acceleration, the condensate can be “entrained” by the charge air flow, thus entering the internal combustion engine and causing undesirable engine misfires.
In such conventional charge air coolers, attempts are usually made to avoid the formation of condensate or to drain the condensate from the charge air cooler, so that it cannot get into the internal combustion engine. However, reducing the formation of condensate is difficult and draining from the charge air cooler is often accompanied by an increased space requirement for additional components and increased manufacturing costs. In addition, the condensate transported to another location can cause corrosion or freezing problems.
It is therefore an object of the present invention to provide an improved embodiment of an intercooler which, in comparison with conventional intercoolers when used with an internal combustion engine, is distinguished in particular by improved and easier avoidance of engine misfires. At the same time, the charge air cooler should be compact and inexpensive to manufacture.
The stated tasks are solved by the subject matter of the independent patent claims. Preferred embodiments are the subject of the dependent claims.
The basic idea of the invention is accordingly to provide the amount of condensate condensed from the charge air - hereinafter also referred to as "charge air condensate" - particularly evenly from the condensation device into the internal combustion engine over a long period of time by providing a condensation device in a header of a charge air cooler. This means that critically large amounts of condensed charge air cannot get into the internal combustion engine within a short period of time and cause undesirable “engine misfires” there. The condensation device essential to the invention therefore ensures a uniform flow of condensate. The charge air cooler proposed here, according to the invention, thus ensures improved charge air cooling as a result and can be used as a charge air cooler with a compact design, so that very little installation space is reserved for the installation of the charge air cooler in a motor vehicle got to. In addition, the charge air cooler presented here is easy to manufacture due to the structurally very simple construction of the condensation device, which results in cost advantages in production.
A charge air cooler according to the invention comprises a plurality of fluid paths for the flow of charge air to flow through and a collector box through which the charge air can flow, which fluidly communicates with them via an air inlet after the flow flows through the fluid paths. In addition, the charge air cooler according to the invention comprises a condensation device arranged in the header box for receiving condensate condensed from the charge air.
According to an advantageous embodiment, the condensation device extends over an entire flow cross-section of the collector box through which the charge air can flow. Thus, all charge air must pass through the condensation device when it flows through the collector box, so that a particularly large amount of condensate condensed from the charge air is intercepted and taken up by the condensation device when it flows through it.
According to a further advantageous embodiment, the condensation device does not extend over an entire flow cross section of the header box through which the charge air can flow and is arranged in a lower section of the header box with respect to the direction of gravity during operation of the charge air cooler. In this way, condensate condensed from the charge air is directed to the condensation device by the higher mass density relative to the charge air after flowing through the fluid paths, and is intercepted and absorbed by the condensation device, whereas the charge air does not have to pass through the condensation device when flowing through the collector box.
According to a further embodiment, the condensation device is arranged directly at the air inlet. In this way, a particularly large amount of condensate condensed from the charge air is intercepted and absorbed by the condensation device as it flows through it. In particular, the accumulation of condensate on the bottom of the charge air cooler after flowing through the fluid paths is avoided.
According to a further embodiment, the condensation device is arranged adjacent to a wall of the header box opposite the air inlet. In this way too, condensate condensed from the charge air is directed to the condensation device by the higher mass density relative to the charge air after flowing through the fluid paths, and is intercepted and absorbed by the condensation device, whereas the charge air does not have to pass the condensation device when leaving the fluid paths.
According to a preferred embodiment, the condensation device comprises an open-cell sponge. This embodiment is characterized by a particularly high degree of division of the condensation device, that is to say by a particularly large surface area, so that more condensate condensed from the charge air is intercepted and taken up by the condensation device as it flows through it.
The open-pore sponge is particularly advantageously detachable, preferably attached to the collector box by means of a clip or snap connection. This lends itself to simply arranging the condensation device in the charge air cooler and, if necessary, being able to replace it. This can be necessary in particular when the collecting effect of the sponge is exhausted.
The open-pore sponge is expediently cuboid. This ensures a particularly simple arrangement of the sponge in the charge air cooler. In addition, a sponge with such a simple geometry is particularly simple and therefore inexpensive to produce. In addition, a cuboid-shaped sponge, when suitably positioned in the header along the main flow direction of the charge air, has essentially the same effective sponge thickness as it flows through the sponge, so that a uniform absorption effect for condensate is achieved across the entire flow cross-section of the header.
According to an advantageous embodiment, the open-pore sponge has a thickness between 2 mm and 50 mm measured along a main direction of flow of the charge air in the header box. In this way, the condensation device works particularly effectively. By choosing such a thickness interval, a particularly small undesired pressure drop in the charge air when passing through the condensation device is also ensured.
According to a further advantageous embodiment, the open-pore sponge has a porosity between 0.5 and 0.98. In the context of the present invention, porosity is defined as the ratio of void volume to total volume / 1 minus the ratio of bulk density to pure density. In this way too, the condensation device makes the charge air flow particularly effective, while at the same time causing as little undesirable pressure drop in the charge air as it passes through the condensation device.
According to a further preferred embodiment, the condensation device comprises a plurality of pin elements arranged at a distance from one another. This embodiment is also characterized by a particularly high degree of division and a particularly large surface area of the condensation device, so that condensate condensed from the charge air is trapped and taken up by the condensation device as it flows through it.
The pin elements are preferably arranged in a grid-like manner with a plurality of grid columns and grid lines. This embodiment increases the degree of division and the surface of the Condensation device still further, and thus also the amount of condensed charge air absorbed.
The fluid paths expediently extend along a longitudinal direction, and the pin elements are arranged at a distance from one another in a plane perpendicular to this longitudinal direction. This ensures the greatest possible interaction area between the charge air and the condensation device in order to increase the amount of condensate condensed from the charge air that can be taken up by the condensation device. This goes hand in hand with improved efficiency of the charge air cooler.
The pin elements are preferably pin-shaped. This enables a particularly simple and therefore inexpensive design of the condensation device on the collector box.
According to a further advantageous embodiment, at least two, preferably all, pin elements are arranged at a distance identical to the diameter of the pin elements, in particular at a distance between 1 mm and 5 mm. In this way too, the condensation device detects the charge air flow particularly effectively, at the same time causing only a slight undesirable pressure drop in the charge air when it passes the condensation device.
The pin elements are particularly preferably formed by means of an injection molding process in the collector box. This measure also enables a particularly simple and inexpensive construction of the condensation device.
The condensation device is expediently designed for the intermediate storage of the charge air condensate and preferably temporarily stores the charge air condensate temporarily during operation of the charge air cooler. In this way, the condensate is transported evenly from the condensation device into the internal combustion engine over particularly long periods of time.
The condensation device is particularly expedient in such a way that it damps a quantity amplitude of the charge air condensate flowing through the condensation device during operation of the charge air cooler. In this way too, the condensate is transported uniformly from the condensation device into the internal combustion engine over particularly long periods of time.
The invention further relates to an internal combustion engine for a motor vehicle with a charge air cooler presented above. The advantages of the charge air cooler according to the invention explained above are therefore also transferred to an internal combustion engine according to the invention. The majority of the fluid paths of the charge air cooler are integrated in an exhaust gas or fresh air system of the internal combustion engine.
