Besonders leistungsfähige magnetische Materialien der heutigen Zeit weisen zudem außergewöhnliche intrinsische magnetische Eigenschaften und eine optimierte Gefügestruktur auf. Besonders leistungsstark sind magnetische Materialien, die neben einem Übergangsmetall auch ein Seltenerdmetall aufweisen, wie beispielsweise Nd2Fe14B, das sich durch eine große spontane Polarisation, eine sehr große Kristallanisotropie, wie auch eine Curietemperatur von etwa 310 °C, auszeichnet. Derartige Übergangsmetall-Seltenerdmetall-Magnete weisen jedoch gegenüber herkömmlichen Ferriten Nachteile in Bezug auf die geringere chemische, mechanische, sowie thermische Langzeitstabilität auf. Zudem sind diese magnetischen Materialien im Vergleich zu Hartferriten aufgrund der Rohstoffkosten des Seltenerdmetalls Nd und den üblicherweise enthaltenen schweren Seltenerdelementen Dy und/oder Tb, wesentlich teurer und ihre Beschaffung auf dem Markt schwierig. Erfindungsgemäß umfasst das magnetische Material eine Hartmagnetphase und eine Korngrenzenphase, wobei die Hartmagnetphase aus einem Ausgangsmaterial gebildet ist, das mindestens ein Übergangsmetall (TM), mindestens ein Seltenerdmetall (RE) und mindestens ein Zusatzelement (X), ausgewählt aus der Gruppe bestehend aus: Bor (B), Kohlenstoff (C), Stickstoff (N), Phosphor (P), Wolfram (W), Vanadium (V), Chrom (Cr), Molybdän (Mo), Titan (Ti), Tantal (Ta), Niob (Nb), Aluminium (Al), Kupfer (Cu), Gallium (Ga), Silizium (Si), Zirkonium (Zr), Hafnium (Hf), Zink (Zn) und Zinn (Sn), enthält, und wobei der Hauptbestandteil an Seltenerdmetall (RE) aus mindestens einem Element ausgewählt aus der Gruppe bestehend aus: Cer (Ce), Lanthan (La), Yttrium (Y), Scandium (Sc) und Praseodym (Pr), gebildet wird. Die Korngrenzenphase des erfindungsgemäßen magnetischen Materials enthält mindestens ein schweres Seltenerdmetall (Z) und/oder Neodym (Nd). Die Hartmagnetphase des erfindungsgemäßen magnetischen Materials ist die Summe an Körnern, Kristallen oder Kristalliten, die diese Phase bilden. Sie kann durch Körner oder Kristalle oder Kristallite einer oder aber mehrerer definierter Verbindungen an Elementen oder Mischungen aus Elementen bestehen. Erfindungsgemäß enthält das Ausgangsmaterial, aus der die Hartmagnetphase gebildet ist, also insbesondere ein durch Erschmelzen und anschließendes Mahlen hergestelltes Legierungsmaterial, als Hauptbestandteil des Seltenerdmetalls (RE) mindestens ein Element, ausgewählt aus der Gruppe bestehend aus: Ce, La, Y, Sc und Pr. Als Hauptbestandteil an Seltenerdmetall (RE) der Hartmagnetphase gilt dabei dasjenige Seltenerdmetall, das den größten Gewichtsanteil in Gew.-% bezogen auf alle Seltenerdmetalle, im Ausgangsmaterial der Hartmagnetphase ausmacht. Durch den dadurch bedingten, bezogen auf den Seltenerdmetallanteil, hohen Anteil an mindestens einem der Elemente Ce, La, Y, Sc und Pr, sind die Rohstoffkosten bei dennoch sehr hoher Anisotropiekonstante und exzellenter Koerzitivfeldstärke des erfindungsgemäßen magnetischen Materials gegenüber herkömmlichen seltenerdmetallhaltigen magnetischen Materialien, deutlich geringer. Zudem sind die erfindungsgemäß als Hauptbestandteil an Seltenerdmetall (RE) der Hartmagnetphase verwendeten Elemente Ce, La, Y, Sc und Pr am Markt besser verfügbar, was die Beschaffungssituation deutlich erleichtert. - – Vermischen mindestens einer Legierung a) und mindestens einer Legierung b), wobei die Legierung a) mindestens ein Übergangsmetall (TM), mindestens ein Seltenerdmetall (RE) und mindestens ein Zusatzelement (X), ausgewählt aus der Gruppe bestehend aus: B, C, N, P, W, V, Cr, Mo, Ti, Ta, Nb, Al, Cu, Ga, Si, Zr, Hf, Zn und Sn, enthält, wobei der Hauptbestandteil an Seltenerdmetall (RE) aus mindestens einem Element, ausgewählt aus der Gruppe bestehend aus: Ce, La, Y, Sc und Pr, gebildet wird und wobei die Legierung b) mindestens ein schweres Seltenerdmetall (Z) und/oder Nd enthält, wobei der Gehalt an schwerem Seltenerdmetall (Z) und/oder Nd in der Legierung b) mindestens 10 Gew.-%, vorzugsweise mindestens 30 Gew.-% und besonders bevorzugt mindestens 50 Gew.-% bezogen auf das Gesamtgewicht der Legierung b), beträgt
- – Ausrichtung des Gemisches aus Legierung a) und Legierung b) im Magnetfeld
- – Verpressen und Sintern des Gemisches aus Legierung a) und Legierung b), wobei die Sintertemperatur so gewählt wird, dass ein hartmagnetisches Material gebildet wird, das eine Hartmagnetphase aus Körnern der Legierung a) und eine zwischen den Körnern liegende Korngrenzenphase umfasst, und wobei das schwere Seltenerdmetall (Z) und/oder Nd aus der Legierung b) mindestens teilweise, vorzugsweise vollständig in die Korngrenzenphase und/oder in einen Randbereich R und oder in ein Kornvolumen der Körner der Hartmagnetphase des magnetischen Materials eindiffundiert, wobei die Dicke des Randbereichs R eines Korns maximal 1/5 des Durchmessers des entsprechenden Korns ausmacht.

Die Legierung a), also auch mehrere Legierungen a) zeichnet bzw. zeichnen sich durch eine Zusammensetzung aus, die mindestens ein Übergangsmetall (TM), mindestens ein Seltenerdmetall (RE) und mindestens ein Zusatzelement (X), ausgewählt aus der Gruppe bestehend aus: B, C, N, P, W, V, Cr, Mo, Ti, Ta, Nb, Al, Cu, Ga, Si, Zr, Hf, Zn und Sn, enthält, wobei der Hauptbestandteil an Seltenerdmetall (RE) aus mindestens einem Element, ausgewählt aus der Gruppe bestehend aus: Ce, La, Y, Sc und Pr, gebildet wird. Die Legierung b), also auch mehrere Legierungen b) zeichnet bzw. zeichnen sich durch einen Gehalt an schwerem Seltenerdmetall (Z) und/oder Nd von mindestens 10 Gew.-%, vorzugsweise mindestens 30 Gew.-% und besonders bevorzugt mindestens 50 Gew.-%, jeweils bezogen auf das Gesamtgewicht der Legierung b), aus. Nach dem Vermischen der Legierung a) und der Legierung b) erfolgen in bekannter Weise eine Ausrichtung im Magnetfeld, sowie ein Verpressen der Mischung aus Legierung a) und Legierung b). Hieran schließt sich ein Sinterschritt des verpressten Legierungsgemisches an, bei dem die Sintertemperatur entsprechend den Legierungsmaterialien so gewählt wird, dass ein hartmagnetisches Material gebildet wird, das eine Hartmagnetphase (
Unter einem Randbereich R im Sinne des zweiten erfindungsgemäßen Verfahrens wird der die jeweiligen Körner, Kristalle oder Kristallite, die die Hartmagnetphase bilden, säumende Bereich verstanden.
