Stand der TechnikState of the art
The components of the magnetic circuit of an electromagnetic system, for example, a magnetic actuator should have good soft magnetic properties, high magnetic saturation and high electrical resistance. The saturation of the material determines the maximum force that can be achieved with the actuator, while the electrical resistance influences the switching time of the actuator. A high electrical resistance leads to the suppression of eddy currents in the force build-up in the actuator and thus to low switching times. At the same time, some components of the magnetic circuit, e.g. a moving anchor exposed to mechanical stress, so that a high strength of the material is required.

Offenbarung der ErfindungDisclosure of the invention
According to the invention, it is proposed to provide a soft-magnetic component which is formed from sintered base bodies comprising a ferrous material, wherein a surface of the base bodies has a surface layer of silicon or a silicon-containing iron layer, and furthermore this surface layer has a gradient in silicon content with the highest silicon content has in the surface of the base body. In this case, the part of the surface which is connected to one another by sintering may be made of elemental silicon or else of a silicon-rich iron phase such as Fe 5 Si 3 , Fe 3 Si 2 , Fe 3 Si, FeSi, FeSi 2 or Si rich Fe mixed crystal exist. According to the invention, the base bodies thus have a substantially non-oxidic surface layer.
In other words, according to the invention in the soft-magnetic component, the mutually sintered base bodies on their surface on a silicon-rich layer with high electrical resistance, which provides for a relatively good electrical insulation of the base body from each other. As a result, the soft-magnetic component as a whole has a high electrical resistance. In the base body interior, the silicon content decreases with a gradient, so that there is a high magnetic saturation in the interior of the base body. Due to the existing sintered connection of the base body with each other, a good mechanical stability of the soft magnetic component is also made possible overall. According to the invention, in the soft-magnetic component, there are no or relatively few air gaps compared to soft-magnetic composite materials, as a result of which improved permeability is achieved in addition to the improved mechanical stability. In addition, the increase of Si in Fe in the direction of the surface of the base body (silicon gradient), in particular up to a content of 6.5 wt .-% of silicon, leads to an increase in the permeability of the material.
The soft magnetic component according to the invention can thus advantageously have a high magnetic saturation and a high electrical resistance in addition to good soft magnetic properties. Due to the high magnetic saturation, for example, the maximum force achievable with an actuator can advantageously also be increased. At the same time, the high electrical resistance can suppress eddy currents in the force build-up in an actuator and thus enable lower switching times. Furthermore, an inventive soft magnetic component high strength, which is particularly advantageous for mechanically loaded components and components, for example in a moving armature of a magnetic circuit.
In an embodiment according to the invention, the base bodies may be formed of or consist of a ferrous material selected from pure iron and an iron-based alloy. According to the invention, an iron-based alloy is understood to mean an alloy which contains a fraction of greater than or equal to 47% by weight of iron and, in addition, less than or equal to 53% by weight to greater than or equal to 0.5% by weight of further elements. such as Si, Al, Cr, Ni, Co, Mo, Cu, Mn, V, Ti, Nb, Ta or C, and less than or equal to 1 wt .-% of impurities such as N, S, P, O, Ce, B may contain. In particular, the iron-base alloy according to the invention may be an alloy of the composition 50% by weight iron / 50% by weight cobalt or iron with greater than or equal to 46% by weight to less than or equal to 50% by weight cobalt / greater or equal to 1 wt .-% to less than or equal to 3 wt .-% vanadium or iron with greater than or equal to 0 wt .-% to less than or equal to 1 wt .-% phosphorus and greater than or equal to 0 wt .-% to less than or equal 4 wt .-% silicon. The constituents of the iron-based alloy complement each case to 100 wt .-%. The iron materials mentioned are particularly suitable for forming a soft magnetic component according to the invention.
In one embodiment of the invention, the base bodies of the soft magnetic component may be powder particles, in particular having an average particle diameter of greater than or equal to 2 microns to less than or equal to 3 mm, for example greater than or equal to 5 microns to less than or equal to 1 mm, in particular with a diameter from greater than or equal to 5 microns to less than or equal to 500 microns. These are also referred to as microstructured powder particles according to the invention. The appropriate particle size is chosen according to the frequencies of the alternating field occurring in the application. Such powder particles can be used advantageously in established processes, such as, for example, metal injection molding (MIM) or liquid phase sintering, and form and / or form into a soft magnetic component according to the invention.
In an alternative variant of the invention which is macrostructured in comparison with the use of microstructured powder particles, the base bodies of the soft magnetic component may already be prefabricated shaped parts, such as solid components produced by machining or by sintering. These are also referred to as macrostructured base bodies. For example, the macrostructured base body may be made of ferrous material, components of a soft magnetic armature or core of a solenoid valve, which may be coated with silicon or a silicon-containing iron layer and subsequently joined together by sintering. At the joint, a silicon or silicon-rich layer with high electrical resistance is thus formed between the components as a base body, which has a similar effect as an air gap. To the interior of the joined macrostructured base body, the silicon content decreases in each case with a gradient. The sintered connection formed also provides in this embodiment for a significantly improved mechanical stability of the soft magnetic component and a higher effective cross section of the magnetic circuit formed.
In another embodiment of the soft magnetic component according to the invention, the surface layer of the base body, a silicon content of greater than or equal to 3 wt .-% to less than or equal to 100 wt .-%, in particular greater than or equal to 6 wt .-% to less than or equal to 30 wt -% and / or between the surface layer to the interior of the base body, a difference in the silicon content of greater than or equal to 3 wt .-% consist. The interior of the base body in this case therefore has at least 3% lower Si content than the surface. According to the invention, the interior of the base body in the finished soft-magnetic component can be understood to be, in particular, the region in which Si is no longer diffused during production, and according to the invention, a silicon gradient extending to the innermost region is also possible.
With regard to further advantages and features, reference is hereby explicitly made to the explanations in connection with the method according to the invention, the inventive use of the soft magnetic component according to the invention and the figures.
- a) providing microstructured or macrostructured base bodies of ferrous material,
- b) coating at least a part of the surface of the individual base bodies with silicon or a Si-containing iron layer,
- c) pressing and / or joining the silicon-coated base body, or structuring of the silicon-coated base body by metal injection molding, in particular with subsequent liquid phase sintering,
- d) heat treatment to sinter the base bodies at least on silicon-coated parts of the surfaces together with simultaneous diffusion of silicon from the surface into the base body interior to form a silicon gradient.
The base bodies made of iron material used in step a) may be microstructured base bodies, for example powder particles, or macrostructured base bodies, such as already prefabricated components, of ferrous material according to the given definitions under the description of the soft magnetic component.
The coating in step b) is carried out according to the invention with a film of elemental silicon or a silicon-rich iron layer. The silicon-rich iron phase may be formed, for example, of Fe 5 Si 3 , Fe 3 Si 2 , Fe 3 Si, FeSi, FeSi 2 or consist of a silicon-rich iron mixed crystal. According to the invention, an at least substantially non-oxidic surface layer is applied to the base bodies.
In a further embodiment of the method according to the invention, the coating with silicon or a Si-containing iron layer in step b) by a chemical or physical process, in particular by chemical vapor deposition (CVD) or a hot dipping method respectively.
The step c) according to the invention then includes the shaping by the injection molding of the microstructured, coated in step b) base body, optionally after mixing with one or more (organic) binders to form a green body and optionally the subsequent debindering to form a metallic component, the so-called Bräunlings. The injection molding, can be done on conventional injection molding machines, as they are known from the plastics processing ago. The components produced by the metal powder injection molding show excellent mechanical properties, such as high strength, toughness and abrasion resistance. The metal injection molding (MIM) has the further advantage that small precision molded parts can be manufactured cost-effectively in series, which can not be realized with conventional manufacturing methods or only with great effort. The MIM process, for example, is a particularly economical process when components are to be manufactured in large quantities, where tight tolerances are required, whose geometry is complicated, which are formed from difficult to process materials and / or to avoid mechanical post-processing as far as possible or must. For the metal powder injection molding, the coating of the particles can also be carried out by mixing Fe base powder with silicon-rich powder and a sintering step via liquid phase sintering, as described in the variant described below.
The heat treatment in step d) is carried out according to the invention in a protective gas atmosphere, in particular an inert gas such as N 2 or He, a reducing atmosphere such as H 2 or under vacuum. As a result, the formation of oxides can be largely avoided.
In another embodiment of the method according to the invention for producing a soft-magnetic component, the heat treatment may take place at a temperature of greater than or equal to 700 ° C., preferably greater than or equal to 800 ° C., more preferably greater than or equal to 1000 ° C., for example greater than or equal to 1200 ° C. , greater than or equal to 1300 ° C and / or to less than or equal to 1400 ° C are performed.
In another embodiment of the method according to the invention for producing a soft-magnetic component, microstructured base bodies, in particular powders of iron material, can be used in step a). The sintering of the components in step d) can be carried out, for example, in batch ovens and / or in continuous systems. The sintering can be carried out, for example, at temperatures between 1200 ° C and 1400 ° C, under protective gas, reducing atmosphere or vacuum. The components obtain their final size by sintering and densities of over 96% can be achieved due to the high sintering activity of the fine powders.
In an alternative variant of the method according to the invention for producing a soft-magnetic component, pure iron powder particles can be used as microstructured base bodies or powder particles made of a ferrous material, in particular of an iron-based alloy in step a) and mixed with a silicon-rich powder melting at lower temperatures and then pressed , The powder mixture produced after pressing may be subjected to liquid-phase sintering with a heat treatment at a temperature of greater than or equal to 1000 ° C to less than or equal to 1400 ° C. In this variant, the coating is carried out in step b) by melting the silicon-rich powder almost simultaneously with step d), wherein first the silicon-rich powder melts and pulls around solid powder particles of iron material and at further increasing temperature, the thus coated iron material Sinter powder particles together. Part of the silicon from the liquid phase diffuses into the Ferrous material powder particles and thus produces the silicon gradients according to the invention. The silicon-rich powder may according to the invention contain greater than or equal to 30 wt .-% silicon. The silicon-rich powder may, for example, also be a mixture of iron powder with silicon, with a silicon content between greater than or equal to 15% by weight and less than or equal to 25% by weight.
Zum Inneren der gefügten Bauteile nimmt der Siliziumgehalt jeweils mit einem Gradienten ab.Within the scope of a further embodiment of the method according to the invention, two or more molded parts, in particular macrostructured base bodies with dimensions greater than or equal to 3 mm, can be used as the base body in step a). In other words, for example, two prefabricated molded parts (components) can each be coated on at least one joining surface with a film of silicon or a silicon-containing iron layer and subsequently joined together by sintering. The joint forms the interconnected part of the surface of the base body. At the joint formed in this way, a silicon or silicon-rich layer with high electrical resistance is formed between the components as base body, which has a similar effect as an air gap. To the interior of the joined components, the silicon content decreases in each case with a gradient.
The invention also relates to soft magnetic components produced by the process according to the invention.
With regard to further advantages and features, reference is hereby explicitly made to the explanations in connection with the soft-magnetic component according to the invention of the use according to the invention and the figures.
The invention further relates to the use of a soft magnetic component as described above in various embodiments as part of an electromagnetic system. Advantageously, the soft magnetic component according to the invention can have very good mechanical properties, in particular high strength. In actuators, the achievable maximum force can be increased by the use of the soft magnetic component according to the invention, which provides a high magnetic saturation. At the same time, the high electrical resistance of the soft magnetic component can suppress eddy currents during the build-up of force in an actuator and thus enable lower switching times. The increased strength compared to components made of soft magnetic composites (WMV), allows use in applications with higher mechanical stress, for example, as a moving part of an actuator (anchor).
In one embodiment, the invention relates to the use of a soft magnetic component as the armature or core of a solenoid valve, for example for diesel or gasoline injection, or as a flux guide, for example stator or rotor, in an electrical machine. The high electrical resistance reduces the "iron losses" and thus improves the efficiency of the machine. The soft magnetic component according to the invention can also be used in machines with 3-dimensional magnetic flux profile (for example transversal flux machines, claw pole machine). Unlike in stator or rotor packages constructed from individual sheets, the suppression of eddy currents takes place in three dimensions according to the invention.
With regard to further advantages and features, reference is hereby explicitly made to the explanations in connection with the soft magnetic component according to the invention, the method according to the invention and the figures.

In summary, according to the invention, a soft-magnetic component is provided which, in addition to good soft-magnetic properties, advantageously has high magnetic saturation and high electrical resistance. Due to the high magnetic saturation, for example, the maximum force achievable with an actuator can advantageously also be increased. At the same time, the high electrical resistance can suppress eddy currents in the force build-up in an actuator and thus enable lower switching times. Furthermore, a soft magnetic component according to the invention shows a high strength, which is particularly advantageous in mechanically loaded components and components, for example in a moving armature of a magnetic circuit.
