Description
Copper is one of the most important engineering metals in the world and is produced, remelted and traded at millions of tonnes per annum. One of the most important raw materials is anodes made of raw copper. Copper anodes are the slugs of smelter copper that are fed to the electrolysis to ultimately be refined into high purity copper in this process. It is shown in simplified form for the anodes to plates of about 100 × 100 × 5 cm. In a casting wheel while several (usually 15 to 25) tons of molds made of steel or copper from a solid copper material are circulated. With a volume flow of> 20 kg / s, the molten copper melt is poured into the mold from a height of 20 cm to 30 cm at a casting wheel position. At another position in the cycle, the solidified anodes are removed with a device of the mold. The anodes are then immersed in a cooling water tank and then fed to other processes.
When pouring molten copper into an unprotected copper mold, the mold would be melted and mold and casting would bond together or irreversibly weld together. Therefore, the mold is protected with a mineral layer, the so-called "sizing". Due to the high chemical, thermal and the casting current mechanical load, the sizing is usually partially washed away during pouring or it remains at the removal, the "molding" hang on the casting. Therefore, the sizing is sprayed on every casting. In order to minimize the risk of caking of the casting in the mold, the sizing is applied with a high layer thickness (700-1200 μm).
- - The consumption of sizing can be assumed to be over 200 kg / 100 t of copper casting and is therefore very high. This leads to high costs and corresponding storage
- - The constant, rather uncontrolled sizing order leads to a "hilly landscape" in the form and thus to quality-reducing unevenness in the cast piece.
- - The large amount of sizing is entered into the anode system and discharged again. The copper anodes and the cooling water are then contaminated with the mineral components of the sizing. Elaborate cleaning processes are the result.
- - The constant spraying of sizing leads to high costs, contamination of the environment and endangering the environment and employee health.
- - The high layer thicknesses affect the heat transfer. The molds must be actively cooled. This results in tensions in the form. The castings are still formed yellow glowing and are vulnerable to delay. The productivity must be adapted to the cooling rate.
The market therefore calls for a long-lasting release agent with low consumption, good heat conduction and a long-term stable binder with very good thermal shock resistance and high resistance to molten copper.
Surprisingly, the solution to the problem described above has been found through the use of a multi-layer system with an active and stable binder component.
The sprayable or paintable release layer according to the invention comprises a two-layer system which has hitherto not been used in copper anode casting. In a two-layer system, the adhesion and release properties of the two coatings can be designed so that the required different properties at the contact point <Form coating> and <coating casting (anode)> can be represented.
Here, the first layer, consisting of binder and filler, serves as a "base coat" in the mold and is designed so that high thermal resistance and high adhesion to the mold and at the same time a good primer for the second layer is formed. Possible binders of the base coating are: water-soluble phosphate glasses, soda or potassium water glasses, glass frits and oxidic nanoparticles such as titanium dioxide. Possible fillers are coarsely crystalline titanium oxide, barium sulfate, silicates, silicides, Christobalite or corundum.
Nanoparticles are characterized by a particle size determined by X-ray diffractometry below 100 nm. Coarsely crystalline powders have a primary particle size of more than 1 μm.
The applied to the base coat layer "Top Coat" is designed so that the highest possible separation effect to the liquid copper must be ensured. Possible binders of the top coating are zirconium oxide nanoparticles, titanium oxide nanobinders, soda or potassium waterglass and silicone resin emulsions. Possible fillers with a separating action are barium sulfate, hexagonal boron nitride, sheet silicates, talc, graphite, molybdenum sulfide, molybdenum silicide and tungsten sulfide.
The fact that the layer system still "sticks" in the mold is due to the fact that the base coating offers an ideal primer (compared to the metal surface) for the top coating. Despite the property of the "top coat" separating to liquid metal, there is a good connection to the "base coat" and thus to the mold.
The solvent used in both the topcoat and the basecoat is water; For dispersion, organic process additives are used to a small extent (<5% by weight). Both coatings have a solids content between 10 and 50% by weight.
The two-layer system remains stable in shape and is not discharged with the castings. It has a lifetime of at least 20-30 casts before it needs to be renewed. This corresponds to discontinuous operation of a production batch. It can also be selectively renewed in the process without the system having to be driven off. The consumption of coating material (disposable release agent) is reduced by more than 99%. All secondary disadvantages of Einschichtproblematik be eliminated. The heat transfer is improved; Increased production efficiency is an option as the cooling rate is increased. The cooling time / solidification time is no longer the primary bottleneck.
Anwendungsbeispiele:Application examples:
Beispiel 1:Example 1:
On 18 other molds, a competition single-layer system (silicate-water glass slip) was used. The competition product was commissioned in an automatic slurry "shower" that was used before and during the process before each casting.
Verlauf des Gießversuchs:Course of the pouring test:
The anodes (castings) from molds 1 and 2 can be demolded well. The anodes are dark red on removal (colder than anodes of the other forms). No release agent adheres to the formed anodes.
The anodes from the other 18 forms are light orange. The release agent applied in the process adheres to them.
In Form 1, a smaller molding problem results only after the 6th casting. The reason is a slip contamination of the coating due to a leak in the mud shower. The competitive slip applied there combines with the top coating and destroys it. In the real application, the contamination and thus the problem would be absent.
Form 2, on the other hand, provided good molding properties and consistent results over 15 casts. Thereafter, the attempt was aborted because re-equipment of the casting set-up became necessary. Damage to the separating layer according to the invention could not be recognized.
The anodes of the 18 slip-sprayed molds were clearly identified after casting by a white coating (the remainder of the release agent that is constantly being built up).
Beispiel 2:Example 2:
In another anode caster, an experiment was conducted using a copper anode caster wheel with 18 molds in continuous operation.
Andere 16 Formen: Wettbewerbs-Einschichtsystem (Silikat-Wasserglas-Schlicker)Other 16 forms: competitive single-layer system (silicate-waterglass-slip)
The order in these 16 forms took place by means of automatic Schlicker "shower" whereby before each casting before and in the process had to be coated again after each casting.
Verlauf des Gießversuchs:Course of the pouring test:
The two copper anodes (castings) from molds 1 and 2 can be removed from the mold very well. The anodes are dark red on removal (colder than anodes of the other forms). No release agent adheres to the formed anodes. The anodes have a high contour sharpness, which is due to the controlled coating applied. After the 11th casting, the coating was correspondingly adjusted in the heavily loaded area by selective re-spraying. After the 28th casting, the layer thickness was set in the entire mold. After the 40th pouring the experiment was ended.
The anodes of the 16 molds sprayed with standard slip were clearly identified by a white coating after casting. In total, the casting of 150 t of copper consumed 350 kg of standard slip (without initial coating), compared with about 0.5 kg of the product according to the invention.
