本发明涉及钢绞线技术领域,尤其涉及热镀GALFAN合金钢绞线的生产方法。
背景技术
预应力热镀GALFAN合金钢绞线主要适用于吊架、悬挂、拴系、固定物件、通讯电缆及架空地线、提升及固定用拉力构件和土木工程中其它构件。其抗拉强度指标至关重要,如何提高预应力热镀GALFAN合金钢绞线的抗拉强度并节约成本,以适应吊架、悬挂、拴系、固定物件、通讯电缆及架空地线、提升及固定用拉力构件和土木工程等的需求,成为各研发单位及生产单位的主要研发方向。
发明内容
本发明所要解决的技术问题是提供热镀GALFAN合金钢绞线的生产方法。
本发明是通过以下技术方案予以实现:
热镀GALFAN合金钢绞线的生产方法,其包括如下工艺步骤:
——选材;原料为盘条,提高原料碳质量分数和原料微合金化并严格控制盘条中的P、S、O、N、Si元素含量;
——预酸洗;
——盘条热处理;首先盘条进入加热炉内经过预热段、加热段及均热段加热得到奥氏体钢,再进入铅锅冷却得到大于等于95%的索氏体;
——集中酸洗、磷化;主要包括盐酸洗→高压水冲洗→磷化→高压水冲洗→皂化→烘干处理过程;
——拉丝;采用多道次小压缩率直进式拉拔工艺,平均部分压缩率17.85%;
——GALFAN合金镀层;其工艺流程为:工字轮主动放线→电解碱洗→水洗→酸洗→水洗→助镀→烘干→厚镀纯锌层→厚镀GALFAN合金→冷却→工字轮收线,通过电磁电流的调整,确保上锌量≥340g/m2;
——捻制、稳定化处理;
——收线并层缠。
进一步,盘条热处理时,预热段、加热段及均热段炉温为分别为980℃、960℃、940℃,铅温为550-560℃,线速为5.5m/min,线温度为905-915℃。
进一步,酸洗时,采用盐酸常温处理,盐酸质量浓度为170~230g/L,亚铁离子质量浓度<120g/L,酸洗时间15min。磷化采用中温磷化,磷化液总酸度为120~160点,游离酸度10~15点,总锌量40~60g/L,磷化温度70~80℃,磷化时间5~10min。
进一步,GALFAN合金镀层时,采用中温电解碱洗,碱洗氢氧化钠质量浓度为180~260g/L,碱洗温度为80~90℃;酸洗采用盐酸常温酸洗,盐酸质量浓度为170~230g/L,亚铁离子质量浓度小于120g/L;为保证钢丝热镀锌的质量,在钢丝进锌锅前进行涂助镀剂处理,助镀剂氯化铵质量浓度为100~120g/L,助镀温度为80~90℃;热镀锌锌锅温度为465℃,Dv值为138.4/min。
进一步,捻制、稳定化处理时,捻距:175mm;捻制速度:40-50m/min;加热温度设置:360℃(入口45);设定张力:54.5kN。
本发明的有益效果
采用本发明所提供的热镀GALFAN合金钢绞线的生产方法生产出的钢绞线,除了在电力行业得到应用之外,而且广泛应用于水利、铁路、桥梁建设、国家大型体育场馆等领域。该产品应用在桥梁建设中,可节省大量的建桥材料,缩短建设时间,保证工程质量稳定性,且其具有较高的耐腐蚀性能和较好的耐疲劳性能,可大大提高缆索使用寿命,经济效益和社会效益显著。又由于其外观敷有靓丽色彩,用于城市桥梁建设,可以起到美化环境的作用。

具体实施方式
热镀GALFAN合金钢绞线的生产方法,其包括如下工艺步骤:
——选材;原料为盘条,提高原料碳质量分数和原料微合金化并严格控制盘条中的P、S、O、N、Si元素含量;以下均以1×7-Φ10.38mm-1860-Ⅱ级钢绞线为例,其钢丝为:Φ3.46mm GALFAN合金镀层钢丝要求抗拉强度≥1900MPa,上锌量要求≥340g/m2,同时要具有高韧性,要求钢丝的碳质量分数为0.81%~0.82%,对于高碳钢盘条,钢中碳质量分数每提高0.10%,其抗拉强度极限升高约80MPa;钢中锰质量分数每提高0.10%,其抗拉强度极限升高约10MPa,延伸率降低约0.4%。采用Φ10.0mm(S82B)盘条为原料,其化学成分需满足表1要求:

——预酸洗;
——盘条热处理;首先盘条进入加热炉内经过预热段、加热段及均热段加热得到奥氏体钢,再进入铅锅冷却得到大于等于95%的索氏体;具体工艺参数控制如表5:

经热处理后,钢绞线Φ10.0mm(S82B)其抗拉强度:1260-1300MPa;断后伸长率:10%-11.5%;面减率:35%-40%,索氏体含量:95%以上。
——集中酸洗、磷化;主要包括盐酸洗→高压水冲洗→磷化→高压水冲洗→皂化→烘干处理过程;主要是对盘条进行表面处理,要求盘条表面生成的磷化膜有一定的厚度、具有良好的附着力、表面相对粗糙,以便于后续拉拔时吸附润滑粉,形成润滑膜。
——拉丝;采用多道次小压缩率直进式拉拔工艺,平均部分压缩率17.85%;可以避免钢丝由于较大的部分压缩率而产生大量的变形热,使钢丝表面温度急剧升高导致组织变化,在钢丝表面形成马氏体。拉丝时最后三道不放润滑剂,这样为保证得到高上锌量,为镀合金层提高车速打下基础。
具体拉拔工艺路线见表6:

——GALFAN合金镀层;其工艺流程为:工字轮主动放线→电解碱洗→水洗→酸洗→水洗→助镀→烘干→厚镀纯锌层→厚镀GALFAN合金→冷却→工字轮收线,通过电磁电流的调整,确保上锌量≥340g/m2;另外对热镀锌生产线工装设备进行局部改进,主要措施:厚镀纯锌时采用EMW工艺取代过去的压块方法,原压块方法薄镀使用寿命具有不确定性,属于易损部件,确保该环节的稳定可靠。由于车速大幅度提高,加强厚镀层后的水冷却。

从以上试验数据可以看出:GALFAN镀层钢丝的防腐性能明显优于普通镀锌钢丝,其防腐能力约为普通镀锌钢丝的2.3倍。
——捻制、稳定化处理;确立预应力热镀GALFAN合金钢绞线的稳定化生产工艺参数,采用在张力下的快速感应加热完成稳定化处理过程,通过线速度、张力和温度的调节达到最佳工艺状态,生产的成品钢绞线实验数据将表9和表10:

同时,为保证热镀锌预应力钢绞线有良好的表面质量,对捻制工序中,为保证钢丝行走过程不发生意外的剐蹭,特别对捻制设备进行了改造,在绞线放线机部位所有通线孔处都加大直径的光滑的硬质合金模;将金属合线模换成尼龙合线模,以减少对钢丝的磨损;第二张力轮加装一组清除锌屑的抹拭器,以实现捻制环节中对钢绞线镀锌层的保护。
——收线并层缠。层缠可以采用不同的颜色。
进一步,盘条热处理时,预热段、加热段及均热段炉温为分别为980℃、960℃、940℃,铅温为550-560℃,线速为5.5m/min,线温度为905-915℃。
进一步,酸洗时,采用盐酸常温处理,盐酸质量浓度为170~230g/L,亚铁离子质量浓度<120g/L,酸洗时间15min。磷化采用中温磷化,磷化液总酸度为120~160点,游离酸度10~15点,总锌量40~60g/L,磷化温度70~80℃,磷化时间5~10min。
进一步,GALFAN合金镀层时,采用中温电解碱洗,碱洗氢氧化钠质量浓度为180~260g/L,碱洗温度为80~90℃;酸洗采用盐酸常温酸洗,盐酸质量浓度为170~230g/L,亚铁离子质量浓度小于120g/L;为保证钢丝热镀锌的质量,在钢丝进锌锅前进行涂助镀剂处理,助镀剂氯化铵质量浓度为100~120g/L,助镀温度为80~90℃;热镀锌锌锅温度为465℃,Dv值为138.4/min。
进一步,捻制、稳定化处理时,捻距:175mm;捻制速度:40-50m/min;加热温度设置:360℃(入口45);设定张力:54.5kN。
采用该工艺生产热镀锌预应力钢绞线,在国内为首创:
(1)可生产单丝在Φ3.46mm以上大规格高强度GALFAN合金镀层产品,上锌量高达350~500g/m2,且锌层表面光滑平整、直径均匀,外观光洁度好。
(2)具有优良的耐腐蚀性能,使用寿命是普通镀锌产品的2~3倍。
(3)GALFAN合金镀层表面的硬度大于纯锌层,在使用的过程中不易因磨损而产生掉锌粉现象,避免了轨道堵塞。
(4)该产品填补了国内市场空白,经济效益高,可满足客户对各种规格GALFAN合金镀层钢绞线的质量要求。
综上所述,采用本申请提供的生产方法生产出的热镀GALFAN合金钢绞线,成本低且抗拉强度高,除了在电力行业得到应用之外,而且广泛应用于水利、铁路、桥梁建设、国家大型体育场馆等领域。该产品应用在桥梁建设中,可节省大量的建桥材料,缩短建设时间,保证工程质量稳定性,且其具有较高的耐腐蚀性能和较好的耐疲劳性能,可大大提高缆索使用寿命,经济效益和社会效益显著。又由于其外观敷有靓丽色彩,用于城市桥梁建设,可以起到美化环境的作用。

——拉丝;采用多道次小压缩率直进式拉拔工艺,平均部分压缩率17.85%;
——GALFAN合金镀层;其工艺流程为:工字轮主动放线→电解碱洗→水洗→酸洗→水洗→助镀→烘干→厚镀纯锌层→厚镀GALFAN合金→冷却→工字轮收线,通过电磁电流的调整,确保上锌量≥340g/m2;

3.根据权利要求1所述的热镀GALFAN合金钢绞线的生产方法,其特征在于,酸洗时,采用盐酸常温处理,盐酸质量浓度为170~230g/L,亚铁离子质量浓度<120g/L,酸洗时间15min。磷化采用中温磷化,磷化液总酸度为120~160点,游离酸度10~15点,总锌量40~60g/L,磷化温度70~80℃,磷化时间5~10min。
4.根据权利要求1所述的热镀GALFAN合金钢绞线的生产方法,其特征在于,GALFAN合金镀层时,采用中温电解碱洗,碱洗氢氧化钠质量浓度为180~260g/L,碱洗温度为80~90℃;酸洗采用盐酸常温酸洗,盐酸质量浓度为170~230g/L,亚铁离子质量浓度小于120g/L;为保证钢丝热镀锌的质量,在钢丝进锌锅前进行涂助镀剂处理,助镀剂氯化铵质量浓度为100~120g/L,助镀温度为80~90℃;热镀锌锌锅温度为465℃,Dv值为138.4/min。
5.根据权利要求1所述的热镀GALFAN合金钢绞线的生产方法,其特征在于,捻制、稳定化处理时,捻距:175mm;捻制速度:40-50m/min;加热温度设置:360℃(入口45);设定张力:54.5kN。
