由于额外的动态载荷,板的可能的局部损伤可能会增大,这样随时间可能导致平面损伤的形成,其相当于一般的结构损耗。如果地板被看作支撑结构的一部分,因此其有助于整个飞机结构的稳定性,因此这种类型的结构损耗仅在有限的程度上能够被容许。此外,其仅在有限的程度上对乘客的舒适性有利,因为增加的损伤导致“柔软的”感觉。这样的板也称为“海绵板”(“spongy panels”)。
在定期检查整个飞机的期间,还将地毯地板从乘客区移走。地毯地板借助于特殊的双面胶带或分散粘合剂直接粘合到地板上。在移走地毯时,覆盖外皮(也称为地板的外层)的附接物在蜂窝处也强烈地承受载荷。出现的拉伸力或剥离力甚至可能造成附着失败,这样导致板中结构的损失。这种作用甚至变得更大,可用于附着的树脂越少。
由于刚度和重量的原因,地板越来越多地设置有碳基复合覆盖外皮。由于成本和重量原因造成的树脂的减少导致形成覆盖外皮的多孔结构。另外,在这种情况下通过下述事实提供支撑:当按压板时,只有蜂窝状网及位于其上的覆盖外皮区域“看到”全部压力。在小孔区域中,只有减少的压力作用在覆盖外皮上。由于在机舱空间中产生的压缩,可以在地板结构(座椅轨道)的Al网格和C纤维之间形成电桥(galvanic bridge)。损伤的地板支撑件的承载能力减小。
由于上面已经提到的原因,优选借助于预浸料树脂将结合的***物部件(例如,特别是预浸料塞和/或块)连接到覆盖外皮上。在使用期间,覆盖外皮可能在该区域出现分离,这相当于地板与地板格栅的附着作用不再足够,这样可能导致承载能力减小。
由于对重量优化的持续需求,在蜂窝上另外需要更薄的覆盖外皮。以前用于蜂窝和覆盖外皮之间的连接的粘合膜已经由于重量的原因被预浸渍料中的增加的树脂量取代了。未固化的外皮在按压中被结合到芯结构上。
发明内容
本发明的目的是提供一种改进的复合结构,其在低重量下具有高的强度和刚度,并且具有长的使用寿命。
该目的通过权利要求1的特征及相应的方法实现。有利的实施方式可以在从属权利要求中找到。
复合构造,例如,特别是具有夹心型构造的复合板,优选包括相互平行对置的两个外层。在这种情况下,泡沫材料至少在一些区域中完全填充外层之间的空间。外层借助于间隔物相互连接,并且间隔物借助于固化的塑料材料连接到外层。因此,蜂窝型中间层可以被替代。代替外层上的蜂窝粘合剂线,在每种情况下都存在单独的粘合剂点。因此,阻止了在粘合剂线情况下经常发生的裂纹生长。由于泡沫材料优选是硬质的闭孔(closed-cell)泡沫,因此环境条件(氧、水分)以减小的程度并且优选以局部受限的方式到达复合构造的内部,并且阻止了对应的氧化和老化问题。借助于间隔物元件的不同组合及其特定的定向,可以实现区域与区域之间不同的刚度和强度。因此,可以在载荷较低的地方节省材料和重量。
间隔物在外层之间的区域中优选是杆状的。这不排除间隔物包括与外层相邻的成角度的部分或弯曲结构的情况。然而,在中间区域中,所述间隔物优选是直的,因为它们可以因此充分吸收拉伸力或压缩力。特别地,杆可以理解为优选具有恒定的剖面的元件。特别地,最大直径与最小直径的比率小于2。间隔物可以是圆形的或有角度的。可能的弯曲被间隔物周围的泡沫延迟。有利地,间隔物在外层之间的区域主要是直的或不弯的。以这种方式,可以充分吸收拉伸力和压缩力。
优选地,根据预定的规则对各个间隔物定向。因此,可以预先确定与定位机器的所需的距离。因此,优选地,间隔物不随机分布和/或定向。因此,首先可以根据载荷借助于更大的间隔物密度实现局部变化的强度和/或刚度,和/或其次借助于间隔物的局部定向实现对强度和/或刚度的局部控制调整。
在有利的实施方式中,外层至少部分地被间隔物刺入。以这种方式,实现了外层与间隔物的良好连接。
可替代地或另外,间隔物可以至少部分地包括尖端。特别地,至少20%、优选至少50%、最优选几乎全部间隔物都包括尖端。尖端可以将间隔物以相对于间隔物的剖面60°~85°的角度定尺剪切。这样产生下述优点:外层和泡沫因此都可以在间隔物不弯曲的情况下被更好地刺穿。在间隔物(下面所述的)靠在外层的内面上的情况下,这通过减小的剖面而增加的柔性变得更为方便。
优选地,至少在一些区域中间隔物的密度大于每平方厘米三个间隔物,特别是大于每平方厘米十个间隔物。以这种方式,提供充分的稳定性。
在复合构造的特别是用于固定该复合构造的部分中或位于复合构造的边缘处的部分中,间隔物的密度也可以大于远离该部分的复合构造的部分的密度。上述固定区域或边缘处的密度的增加优选相对于剩余分布密度为至少50%。
特别地,在一些区域中,至少50%、优选至少80%的间隔物在外层之间定向,使得其与外层正交线的角度偏差大于15°,所述区域优选为远离复合构造的用于固定复合构造的部分。优选地,仅在一些区域中,中间区域中也没有间隔物与外层的平面平行地定向。几乎所有间隔物都优选与两个外层都接触。
有利地,为间隔物限定有限数量的优选定向,并且在每种情况下,间隔物以这些定向中的一种定向。这对于复合板装载间隔物是有利的。因此,在一种处理工具中,在每种情况下,可以容易地预定一种或多种定向。这种设置还简化了确定各个方位的强度。
如果复合构造至少在复合构造的用于固定复合构造的一个部分上包括***物部件或桥接外层空间的相当的填料物质,则至少一个间隔物至少部分地刺入***物部件或填料物质也是有利的。合适的填料物质是接着进行可选的填充或固化处理后适合吸收压缩力的任何物质。由于间隔物又连接到外层,因此借助于刺入可以改善***物部件与外层的连接。
在对应的用于制造复合构造的方法中,首先制造包括两个外层以及位于两个外层之间的泡沫层的中间产品;通过刺入至少一个外层,将间隔物引入位于外层之间的区域;随后,使位于外层或间隔物中的或引入其中的塑料材料固化。可替代地,在用于制造复合构造的方法中,将多个间隔物的大部分引入泡沫层,并且通过使用外层产生夹心组件,并将间隔物从内部推入外层,或将间隔物附接到外层的内面,随后固化塑料材料,并因此将间隔物连接到外层。
在上述方法中,可以使用干燥纤维来形成外层和/或间隔物。在形成复合构造后,借助于灌注工艺将所述纤维与树脂混合,然后固化。可替代地,为了形成外层以及间隔物,可以使用已经与树脂混合的预浸料纤维,借助于固化阻滞剂(curing retardant)防止树脂过早固化。此外,组合的方法是可能的,在该组合的方法中,在复合构造的一侧上使用干燥外层(即初始没有设置树脂的层),并且在另一侧上使用预浸料纤维板形成外层。纤维复合构造的至少一个外层、优选两个外层都是预浸料层或设置有未固化树脂的纤维或纤维层,它们与间隔物(20-25)一起固化。
特别地,推动或拉动适合于缝合工艺或干燥加固工艺的纤维束或纤维线穿过泡沫层或穿过泡沫层及至少一个外层,随后纤维束或纤维线可与树脂混合并固化。这里特别地描述干燥缝合工艺。

具体实施方式
根据图1的复合板包括夹心构造,该夹心构造具有两个外层10及两个外层10之间由泡沫材料35制成的层30。外层10也称为覆盖外皮,具有高密集度的纤维,这些纤维借助于合成树脂连接形成垫。外层特别是具有规则的纤维布置,例如成纺织品。不规则的纤维布置例如非纺织品也是可以的。除了泡沫材料35之外,在两个外层10的中间空间中还整合有许多间隔物,所述间隔物在图1中看不见。间隔物借助于合成树脂连接到外层10。这样产生夹心构造,其还具有与位于之间的泡沫材料层无关的高强度。
来自图1的剖面A-A在图4中示出。x轴位于剖面中,并且在这种情况下,剖面平面与x-y平面之间存在45°角。在这种情况下,图4中所示的间隔物20和22倾斜地定位在复合板1中。优选地,复合板1包括多种间隔物20、22、23,并且因此在与x-y平面成-45°角的x轴上并且与通过y轴的y-z平面为正负45°定向的每种情况下,可以截取类似的剖面视图。在可替代的实施方式中,不同的间隔物布置也是可能的,其中,角度定向可以偏离,并且各个间隔物也不必位于单独的平面中。优选地,根据预定的图案放置间隔物。
优选地,通过处理机器为每个单独的间隔物分配特定位置处的特定定向。还可以确定实际上由处理机器随机确定的间隔物的定向。
多个间隔物完全穿透外层(附图标记20)或部分穿透外层(附图标记22)。其它间隔物23平靠在外层10的至少一个面向内的面上。
图2是与图4对应的视图,然而其中没有示出上外层。由此示出泡沫层35,并且多个间隔物20向上突出到泡沫层35外。在这种情况下,间隔物20具有多个不同的角度定向。
根据图4的复合板的构造可以以各种方式制造。在第一变型中,内泡沫层35起泡沫或作为半成品提供,并且在其下方可选地放置下外层10。随后,在自动过程中,多个间隔物20被推入或注入泡沫中。这样产生图3所示的中间层。在所述中间层中,尽管间隔物接收在泡沫材料35中,但是它们仍没有刺入下外层10。
在下个步骤中,将第二层从上放置在中间层上并且与中间层压在一起,使得第二外层与泡沫材料35接触。在该压制过程中,一些间隔物压入上外层,其它间隔物压入下外层,由此产生图4所示的构造。可替代地,中间阶段还可以制造有泡沫层,间隔物从该泡沫层的两侧突起,并且随后在两侧放置外层。
图5示出了与两个外层10都接触的间隔物20的图像。在这种情况下,间隔物20不刺穿外层10,而是靠在外层的在泡沫材料35与外层10之间的内轮廓上。另外,示出了与第一次提到的间隔物成大约90°角并且穿过图像平面的另一间隔物20。
在用于制造复合板1的替代方法中,可以首先制造没有连接间隔物20的包括泡沫材料35和两个外层10的夹心构造。在随后的制造步骤中,使间隔物20穿过一个外层10的材料而引入夹心构造,使得各个间隔物各自与两个外层10都接触。如果在引入期间,间隔物10没有被引导元件充分地引导,所述间隔物具有充分的强度和抗弯刚度,以便进行***而无任何变形或弯曲。
图6示出了使用缝合工艺的另一种变型。在这种情况下,间隔物20具有线一般的柔性,使得其可以通过针(未示出)引导穿过夹心包装物。在下部面上,间隔物与下部线28相互交织,使得在拉回针时产生所示的环。特别是双重锁定针法或双链针法或还有改进的打结技术可用作缝合工艺。
图8示出了中间阶段中的缝合工艺,其中环形成在复合构造的一侧。该工艺也称为簇绒(tufting)。在没有示出但用箭头表示的处理步骤中,将环折叠,由此形成复合构造的外面的一部分。由于固化导致间隔物20具有足够的刚度,因此使用常见的缝合工艺(例如,图9所示的那样)不是绝对必要的。
在根据图9的缝合工艺中,使用单面线进行处理,该单面线在复合构造的一侧上被引导,并且在相对侧上以环的方式被引导穿过相邻的环并且缝合在那里。
图7示出了可选的***物部件40。该部件具有穿过整个复合板1的中心孔42。在一侧开孔,并使用该孔来固定复合板,例如借助于螺纹连接。由于使用螺纹连接时,在复合板的外面上出现高的压缩力,因此在此需要特定的压缩刚度。可以通过***物部件40使之成为可能。该***物部件最初由多层玻璃布的堆积物组成,例如超过20层玻璃布。这些层优选是干燥的,即不被树脂渗透,并在下述的润湿和固化步骤中,变成可以吸收上述力的硬质***物部件。由于优选在***物部件中仍没有树脂,或其中含有的树脂没有固化,因此***物部件可以在没有任何特定阻力的情况下被间隔物刺入。由于在使用塑料材料之前,堆积物不是特别硬,因此间隔物可以刺入玻璃纤维层的堆积物。此外,在图7中,可以看出***物部件周围的间隔物的密度得到增加。结果,在固定复合板时产生的力也可以以针对性的方式被吸收。如果除了***物部件的层之外,还刺入覆盖外皮(即外层),则复合件作为整体在该区域的结合强度额外增加。
在替代的实施方式中,没有必要将单独的***物部件用于复合板1的固定区域。相反,那里间隔物的密度可以被增加,使得固定力可以被充分吸收。在这种情况下,有利的是不以倾斜的角度(例如,与复合板的法线成40°~80°角)安装间隔物,而是将它们垂直于复合板的平面进行安装。
在上述的每个实施方式中,间隔物可以借助于粗纱(rovings)来制造。粗纱是包含多个单独的纤维的纤维束。在碳纤维粗纱的情况下,可以使用例如1000个以上的单独的纤维(细丝)。间隔物的直径可以随操作条件发生很大变化。优选地,使用直径在0.5mm2至3mm2的范围中的间隔物。在进行缝合的应用中,优选使用更小的剖面。如果以间隔物的固有刚度足够大的方式使间隔物穿过一个外层,那么相反使用更大的剖面。
上述的每个实施方式原则上可以使用湿纤维和干纤维制造。也可以使用B阶段(B-stage)纤维或纤维束。这些是在较早的方法步骤中已经部分固化的、用树脂浸透的纤维。借助于部分固化,所述纤维丧失了其大部分粘性。由于固化的温度条件,B阶段材料的树脂液化,产生良好的粘着性。湿纤维也称为预浸料。在这种情况下,间隔物(即,特别是粗纱)已经用树脂浸透或浸渍。借助于反应阻滞剂,防止交联反应过早开始。事实上,可以在制造部件之后特别地通过供应热量使该反应开始。在这种情况下,干纤维不与树脂混合。
相反,在上述复合板的制造之后将该纤维与树脂混合,并随后固化。组合的方法也是可能的,在该组合的方法中,将干纤维用于复合板的第一侧,而将预浸料用于复合板的另一侧。使用预浸料可能是有利的,特别是在正在安装的复合板的内侧上较少浸透(lowersaturation)的树脂足够时,并且例如可以更好地进行使用干纤维的缝合工艺,并且在所使用的复合板的外侧的情况下,更多浸透(higher saturation)的树脂改善了强度性质。
除了使用根据现有技术(VAP、MVI、RIM等)的灌注工艺,由于需要大量部件,在这种情况下可以想到拉挤灌注。拉挤工艺是制造材料的连续工艺,其中首先如上所述产生设置有间隔物的夹心构造。随后,将该构造处于封闭的空间中,其例如在真空下通过设置有合成树脂的该封闭空间,随后例如在真空下加热,并因此固化。在固化过程中,压力机或辊确保以这种方式制造的复合板尺寸稳定,特别是在厚度方面稳定。
当预浸料具有足够的树脂含量时,也可以用树脂浸渍干加固件。由于部件的高度,这种类型的灌注步骤可以被预浸料的使用替代。在使用压力件时,制造成本大大降低。还可以将纯树脂膜与预浸料面板组合。
泡沫35是限定的、低的、微孔和/或闭孔泡沫,优选其具有均匀的密度。聚氨酯泡沫适合于该目的,因为它们具有高硬度。此外,特别是聚氯乙烯(PVC)、聚丙烯(PP)、聚乙烯(PE)、聚对苯二甲酸乙二醇酯(PET)、聚对苯二甲酸丁二醇酯(PBT)、聚苯乙烯(PS)、发泡聚苯乙烯(EPS)或交联聚苯乙烯(XPS)泡沫是合适的。优选地,使用闭孔泡沫来防止泡沫填充有树脂,填充树脂除了增加材料成本还增加部件重量。优选泡沫具有使其可以吸收施加在复合构造上的10%~50%的压缩应力的强度。拉伸应力(即可能造成复合构造分离的力)和剪切力(在根据图1的x-y平面上)优选被间隔物吸收。
环氧树脂或基于乙烯基酯的树脂等可以优选用作树脂。
例如,复合板的厚度可以为10mm。在附图中示意性示出了外层的厚度,在这种情况下被特别地夸大。外层可以小于1mm厚(例如0.5mm)和/或例如可以具有200g/m2的重量。外层的纤维材料可以包括与间隔物相同的纤维。
碳纤维束、玻璃纤维束、芳族聚酰胺纤维束等可用作间隔物的材料。这些纤维特别地具有充分的柔性,使得它们能够弯曲,如缝合期间所必需的那样。在将纤维(如上所述)***泡沫中时,足够的稳定性是有利的。还可以使用由金属等制成的部分固化的或固化的纤维杆或钉。特别是在产生夹心构造之后引入间隔物时,使用所述杆或钉是有利的。如果将钉型间隔物***泡沫中,还可以将它们定尺剪切,使得它们略微从泡沫中伸出(根据在一侧或两侧上的应用)。然后,可以在单独的加工步骤中使它们折叠或弯曲,使得接触表面被扩大以便随后与外层接触。
使用泡沫材料作为支撑体具有各种优点。由于与从现有技术中已知的蜂窝结构相比,小孔非常小,并且另外被关闭,因此边缘已被封闭以防止渗透的水分。除了可选地提供间隔物密度的增加外,在边缘处不需要任何特定的***物或其它处理。
销加固结构确然具有优异的耐损伤性。任何损伤,一旦被引入,在空间上绝对受到限制,并且由于完整销的撕裂阻挡效应也不进一步扩大。在已经已知的复合板的实施方式中,结合到外板上的蜂窝结构处于中间层。当这些结合部在一些区域中被撕裂时,由于撕裂的末端处应力最大,撕裂可能会继续。然而,间隔物元件(也称为销)应被认为是单个元件。因此,它们可以自由地分布并且单独在面上定向。因此,可以根据需要借助于间隔物元件的受控的分布和定向而进行构造。这是用于构造载荷引入、边缘加固等的极其有效的方法。
另外,泡沫材料可以用于隔热和隔声,因此可以理想地代替另外的元件。
概括起来,可以认为以这种方式加固的泡沫材料是现有蜂窝构造的令人感兴趣的替代物。关于重量优化的构造,这种类型的材料提供大的潜力。可以容易地构造力传递、边缘加固等。借助于其极好的冲击性能,使损伤区域增加的风险被最小化。优化的面板的附着可以额外地减小发生的损伤的规模。因此,根据本发明加固的泡沫材料为更长的部件使用寿命提供相当大的可能性。另外,通过改变销密度,还可以容易地减少对复合板未来需求的进一步增加,例如锚固另外的元件(例如,厨房、厕所等)。
上面已经参照作为飞机地板的用途描述了复合构造。通常,对于复合构造,在需要高承载能力和低重量的使用中还存在许多应用领域。这些可以是飞机的壁以及覆盖元件。另外,其在火车和轮船中的使用是特别有利的。板不必是平面的,而可以是弯曲或折弯的。此外,复合构造的厚度不必是恒定的,以能够产生包括稳定的外面的三维结构,每个外面各自借助于间隔物实现抵抗各种应力的增加的强度。

Claims (14)

1.一种复合构造,例如特别是具有夹心型构造的复合板(1),其包括:两个外层(10),其优选为相互平行对置的两个外层(10);泡沫材料(35),其至少在一些区域中完全填充外层(10)之间的空间,其特征在于,
外层(10)借助于间隔物(20-25)相互连接,并且间隔物(20-23)借助于固化的塑料材料连接到外层(10)。
2.根据权利要求1所述的复合构造(1),其特征在于,在外层(10)之间的区域(30)中的间隔物(20-25)为杆状,并且特别地以大体上不弯曲的方式桥接外层(20-25)之间的空间。

7.根据前述权利要求中任一项所述的复合构造(1),其特征在于,至少在复合构造(1)的特别是用于固定复合构造(1)的一个部分(5)中和/或位于复合构造的边缘(6)处的一个部分(5)中,间隔物(20-25)的密度大于复合构造(1)的与其远离的部分(5)的密度。
8.根据前述权利要求中任一项所述的复合构造(1),其特征在于,在一些区域中,至少50%、优选至少80%的间隔物(20-25)在外层(10)之间定向,使得其与外层正交线的角度偏差大于15°,所述区域优选为远离复合构造的用于固定复合构造的部分。
