Abstract

本発明は、上方に引き上げて連続鋳造されたCu-Zn-Si系合金の上方引上連続鋳造線材に関するものである。

従来、水(水道水等)と常時又は一時的に接触する状態で使用される接水金具(例えば、上水道用配管の水栓金具,バルブ・コック類,継手・フランジ類,水栓金具、住設機器・排水器具類,接続金具,給湯器部品等)や相手部材(回転軸等)と常時又は一時的に接触する状態で相対運動する摩擦係合部材(例えば、軸受,歯車,シリンダ,ベアリングリテーナ,インペラ,ポンプ類部品,支承等)等又はこれらの構成材等の各種部品の素材として、被削性に優れた銅合金である快削黄銅が広く用いられている。
上述の快削黄銅は、Cu-Zn合金にPbを添加することで被削性を向上させたものである。しかし、近年では、環境問題等の観点から、Pbの使用が規制されており、その用途が大幅に制限されている。
そこで、Pbの含有量を大幅に低減しても優れた被削性を有する銅合金として、例えば特許文献1に示すCu-Zn-Si系合金が提供されている。このCu-Zn-Si系合金は、Pbを含有していないことから、例えば、飲料水等と接触する上水道用配管の水栓金具、給排水金具、バルブ、水道メータ金具等の各種部品に用いられている。
そこで、Pbの含有量を大幅に低減しても優れた被削性を有する銅合金として、例えば特許文献1に示すCu-Zn-Si系合金が提供されている。このCu-Zn-Si系合金は、Pbを含有していないことから、例えば、飲料水等と接触する上水道用配管の水栓金具、給排水金具、バルブ、水道メータ金具等の各種部品に用いられている。
このような部品を製造する場合においては、各種断面を有する棒材や線材が加工用素材として用いられることがある。
棒材や線材を製造する場合、通常、大型の鋳塊を熱間で押出加工又は圧延加工することにより棒材とし、この棒材に対して、抽伸加工等の塑性加工を行うことによって製造されている。しかし、押出加工又は圧延加工を行って棒材を製造する場合には、大型の鋳塊を製造する鋳造工程と、鋳塊を加熱する加熱工程と、加熱した鋳塊を押し出す押出工程又は圧延工程と、多くの工程を行う必要があり、多大な製造コスト及び製造時間を要するものであった。
棒材や線材を製造する場合、通常、大型の鋳塊を熱間で押出加工又は圧延加工することにより棒材とし、この棒材に対して、抽伸加工等の塑性加工を行うことによって製造されている。しかし、押出加工又は圧延加工を行って棒材を製造する場合には、大型の鋳塊を製造する鋳造工程と、鋳塊を加熱する加熱工程と、加熱した鋳塊を押し出す押出工程又は圧延工程と、多くの工程を行う必要があり、多大な製造コスト及び製造時間を要するものであった。
そこで、金属の棒材又は線材を低コストで効率良く製造する方法として、例えば特許文献2-5に開示されているように、金属の溶湯が貯留された鋳造炉に鋳型を設置し、鋳造線材を連続的に鋳造する連続鋳造法が提供されている。なお、上述の鋳型においては、通常、グラファイトのように自己潤滑性を有するモールドが用いられている。
ところで、鋳造線材を連続的に鋳造する場合には、特許文献2-5に示すように、鋳造線材を一定の速度で連続的に引き抜くことなく、引抜工程と押戻し工程とを繰り返し行う間欠引抜サイクルを繰り返すことが一般的である。このように間欠引抜サイクルを実施した場合には、引抜時に凝固した固相(凝固シェル)を移動させ、移動後の空間に液相が流れ込み、新たに固相が形成される。このように凝固シェルが断続的に形成されるために、鋳造線材の表面には、間欠引抜サイクルの周期に同調したオシレーションマークと呼ばれる模様が形成される。
ところで、特許文献1に開示されたCu-Zn-Si系合金を連続鋳造する場合には、通常、鋳造線材を水平方向に引き抜く横型連続鋳造装置、及び、鋳造線材を鉛直方向下方に引き抜く縦型連続鋳造装置が用いられている。
上述の横型連続鋳造装置や縦型連続鋳造装置においては、設備導入する際に広大な敷地が必要であり、設置コストが増大するといった問題があった。また、鋳造時の品種を切り替える際には、鋳造炉内の溶湯を廃棄する必要があり、品種切替を容易にできないといった問題があった。
上述の横型連続鋳造装置や縦型連続鋳造装置においては、設備導入する際に広大な敷地が必要であり、設置コストが増大するといった問題があった。また、鋳造時の品種を切り替える際には、鋳造炉内の溶湯を廃棄する必要があり、品種切替を容易にできないといった問題があった。
ここで、鋳造炉の上部に鋳型を取り付け、鋳造線材を鉛直方向上方に向けて引き上げる上方引上鋳造装置においては、設備構成が比較的簡易であり、設置コストを低減することが可能となる。また、品種切替時には、鋳型を取り付ける鋳造炉を変更すればよく、多品種少量生産に適している。
しかしながら、特許文献1に開示されたCu-Zn-Si系合金の鋳造線材を上方引上鋳造装置で連続鋳造した場合、溶湯が鋳型内に十分に充填されずに、引け巣等の鋳造欠陥が発生するおそれがあった。また、オシレーションマークが深くなるおそれがあった。さらに、粗大デンドライトが生成しやすく、冷間加工性が低下するおそれがあった。
このため、Cu-Zn-Si系合金を上方引上鋳造装置で安定して鋳造することができなかった。

本発明は、以上のような事情を背景としてなされたものであって、鋳造欠陥が少なく、かつ、粗大なデンドライトの生成を抑制して冷間加工性に優れたCu-Zn-Si系合金の上方引上連続鋳造線材を提供することを目的としている。
この課題を解決するために、本発明のCu-Zn-Si系合金の上方引上連続鋳造線材は、CuとZnとSiを含むCu-Zn-Si系合金の上方引上連続鋳造線材であって、 Cuの含有量が75.0mass%以上76.9mass%以下の範囲内、Siの含有量が2.6mass%以上3.1mass%以下の範囲内、Zrの含有量が0.003mass%以上0.20mass%以下の範囲内、Pの含有量が0.02mass%以上0.15mass%以下の範囲内、残部がZn及び不純物からなり、ZrとPを含有するZr-P化合物の個数密度が1500個/mm2以上7000個/mm2以下の範囲内とされていることを特徴としている。
この構成のCu-Zn-Si系合金の上方引上連続鋳造線材においては、Cuの含有量が75.0mass%以上76.9mass%以下の範囲内、Siの含有量が2.6mass%以上3.1mass%以下の範囲内とされているので、初晶としてα相が生成することになる。
そして、Zrの含有量が0.003mass%以上0.20mass%以下の範囲内、Pの含有量が0.02mass%以上0.15mass%以下の範囲内とされているので、ZrとPを含有するZr-P化合物が生成し、このZr-P化合物を接種核として初晶α相が晶出することになり、デンドライトの粗大化を抑制することが可能となる。
さらに、ZrとPを含有するZr-P化合物の個数密度が1500個/mm2以上7000個/mm2以下の範囲内とされているので、Zr-P化合物によるデンドライトの粗大化抑制の効果を十分に奏功せしめることができる。
そして、Zrの含有量が0.003mass%以上0.20mass%以下の範囲内、Pの含有量が0.02mass%以上0.15mass%以下の範囲内とされているので、ZrとPを含有するZr-P化合物が生成し、このZr-P化合物を接種核として初晶α相が晶出することになり、デンドライトの粗大化を抑制することが可能となる。
さらに、ZrとPを含有するZr-P化合物の個数密度が1500個/mm2以上7000個/mm2以下の範囲内とされているので、Zr-P化合物によるデンドライトの粗大化抑制の効果を十分に奏功せしめることができる。
ここで、本発明のCu-Zn-Si系合金の上方引上連続鋳造線材においては、ZrとPの質量比Zr/Pが1.9未満であり、CuとSiの質量比Cu/Siが25超えであることが好ましい。
この場合、ZrとPの質量比Zr/Pが1.9未満、かつ、CuとSiの質量比Cu/Siが25超えであるので、Zr-P化合物が過剰に生成することが抑制され、初晶α相同士が結合して粗大化することを抑制でき、機械的特性の低下を抑制することができる。また、Zr-P化合物に起因する加工性の低下を確実に抑制することができる。
この場合、ZrとPの質量比Zr/Pが1.9未満、かつ、CuとSiの質量比Cu/Siが25超えであるので、Zr-P化合物が過剰に生成することが抑制され、初晶α相同士が結合して粗大化することを抑制でき、機械的特性の低下を抑制することができる。また、Zr-P化合物に起因する加工性の低下を確実に抑制することができる。
あるいは、本発明のCu-Zn-Si系合金の上方引上連続鋳造線材においては、ZrとPの質量比Zr/Pが4.2超え、CuとSiの質量比Cu/Siが25超えであることが好ましい。
この場合、ZrとPの質量比Zr/Pが4.2超え、かつ、CuとSiの質量比Cu/Siが25超えであるので、Zr-P化合物が過剰に生成することが抑制され、初晶α相同士が結合して粗大化することを抑制でき、機械的特性の低下を抑制することができる。また、Zr-P化合物に起因する加工性の低下を確実に抑制することができる。
この場合、ZrとPの質量比Zr/Pが4.2超え、かつ、CuとSiの質量比Cu/Siが25超えであるので、Zr-P化合物が過剰に生成することが抑制され、初晶α相同士が結合して粗大化することを抑制でき、機械的特性の低下を抑制することができる。また、Zr-P化合物に起因する加工性の低下を確実に抑制することができる。
また、本発明のCu-Zn-Si系合金の上方引上連続鋳造線材においては、引張強度が500N/mm2以上540N/mm2以下の範囲内、伸びが5%以上15%以下の範囲内とされていることが好ましい。
この場合、強度および伸びが上述の範囲内とされているので、延性が十分で冷間加工性に特に優れている。

本発明によれば、鋳造欠陥が少なく、かつ、粗大なデンドライトの生成を抑制して冷間加工性に優れたCu-Zn-Si系合金の上方引上連続鋳造線材を提供することが可能となる。
以下に、本発明の一実施形態であるCu-Zn-Si系合金の上方引上連続鋳造線材について説明する。

次に、組成、Zr-P化合物の個数密度、特性を、上述のように規定した理由について説明する。
(Zr)
Zrは、Pと共添加することによって、ZrとPを含むZr-P化合物が生成することになる。このZr-P化合物粒子を接種核として、初晶α相が生成することにより、凝固時において晶出するα相が微細デンドライト化及び粒状結晶化することになる。ただし、Zrは、酸素との親和力が強いためにZr酸化物等が発生し易い。その結果、溶湯の粘性が高くなり、鋳造時の酸化物等の巻き込み欠陥が発生し易くなる。また、ブローホールやミクロポロシティが発生しやすくなる。
そこで、本実施形態では、Zrの含有量を0.003mass%以上0.20mass%以下の範囲内に設定している。
なお、Zr-P化合物を確実に生じさせるためには、Zrの含有量の下限を0.004mass%以上とすることが好ましく、0.005mass%以上とすることがさらに好ましい。一方、Zr酸化物の発生を抑制するためには、Zrの含有量の上限を0.18mass%以下とすることが好ましく、0.16mass%以下とすることがさらに好ましい。
Zrは、Pと共添加することによって、ZrとPを含むZr-P化合物が生成することになる。このZr-P化合物粒子を接種核として、初晶α相が生成することにより、凝固時において晶出するα相が微細デンドライト化及び粒状結晶化することになる。ただし、Zrは、酸素との親和力が強いためにZr酸化物等が発生し易い。その結果、溶湯の粘性が高くなり、鋳造時の酸化物等の巻き込み欠陥が発生し易くなる。また、ブローホールやミクロポロシティが発生しやすくなる。
そこで、本実施形態では、Zrの含有量を0.003mass%以上0.20mass%以下の範囲内に設定している。
なお、Zr-P化合物を確実に生じさせるためには、Zrの含有量の下限を0.004mass%以上とすることが好ましく、0.005mass%以上とすることがさらに好ましい。一方、Zr酸化物の発生を抑制するためには、Zrの含有量の上限を0.18mass%以下とすることが好ましく、0.16mass%以下とすることがさらに好ましい。
(P)
Pは、上述のように、Zrと共添加することによって、ZrとPを含むZr-P化合物が生成することになり、このZr-P化合物粒子を接種核として初晶α相が生成することにより、微細デンドライト化及び粒状結晶化することが可能となる。ただし、Pが多量に含有すると、鋳塊作成時に表面あるいは内部に割れが生じやすく、加工時に断線が生じやすくなる。
そこで、本実施形態では、Pの含有量を0.02mass%以上0.15mass%以下の範囲内に設定している。
なお、Zr-P化合物を確実に生じさせるためには、Pの含有量の下限を0.03mass%以上とすることが好ましく、0.08mass%以上とすることがさらに好ましい。一方、割れの発生を抑制するためには、Pの含有量の上限を0.13mass%以下とすることが好ましく、0.10mass%以下とすることがさらに好ましい。
Pは、上述のように、Zrと共添加することによって、ZrとPを含むZr-P化合物が生成することになり、このZr-P化合物粒子を接種核として初晶α相が生成することにより、微細デンドライト化及び粒状結晶化することが可能となる。ただし、Pが多量に含有すると、鋳塊作成時に表面あるいは内部に割れが生じやすく、加工時に断線が生じやすくなる。

(Cu)
上述のように、Zr-P化合物粒子を接種核として初晶α相が生成することで、晶出するα相が微細デンドライト化及び粒状結晶化することになる。
ここで、Cu濃度を75.0mass%以上とすることにより、相対的にSi濃度を下げることで初晶α相の領域となり易くなり、微細デンドライト化及び粒状結晶化することが可能となる。一方、Cu濃度が76.9mass%を超えると、初晶α相(粒状結晶粒)同士の結合が行われ、結果的に、デンドライトアームが成長したものと同様になる。さらに、結晶粒の結合により、ブローホール、ひけ巣も多く且つ大きくなるといった鋳造面での問題もある。さらに、Cu濃度が高くなることで強度も低下するおそれがある。
そこで、本実施形態では、Cuの含有量を75.0mass%以上76.9mass%以下の範囲内に設定している。
なお、初晶α相を確実に生じさせるためには、Cuの含有量の下限を75.5mass%以上とすることが好ましく、75.8mass%以上とすることがさらに好ましい。一方、初晶α相(粒状結晶粒)同士の結合を抑制するためには、Cuの含有量の上限を76.8mass%以下とすることが好ましく、76.7mass%以下とすることがさらに好ましい。
上述のように、Zr-P化合物粒子を接種核として初晶α相が生成することで、晶出するα相が微細デンドライト化及び粒状結晶化することになる。
ここで、Cu濃度を75.0mass%以上とすることにより、相対的にSi濃度を下げることで初晶α相の領域となり易くなり、微細デンドライト化及び粒状結晶化することが可能となる。一方、Cu濃度が76.9mass%を超えると、初晶α相(粒状結晶粒)同士の結合が行われ、結果的に、デンドライトアームが成長したものと同様になる。さらに、結晶粒の結合により、ブローホール、ひけ巣も多く且つ大きくなるといった鋳造面での問題もある。さらに、Cu濃度が高くなることで強度も低下するおそれがある。
そこで、本実施形態では、Cuの含有量を75.0mass%以上76.9mass%以下の範囲内に設定している。
なお、初晶α相を確実に生じさせるためには、Cuの含有量の下限を75.5mass%以上とすることが好ましく、75.8mass%以上とすることがさらに好ましい。一方、初晶α相(粒状結晶粒)同士の結合を抑制するためには、Cuの含有量の上限を76.8mass%以下とすることが好ましく、76.7mass%以下とすることがさらに好ましい。
(Si)
Siは、被削性を向上させる作用を有する元素である。また、引張り強さ、耐力、衝撃強さ、疲労強度等の機械的特性を向上させる作用も有する。さらに、溶湯の流動性を向上させ、溶湯の酸化を防ぎ、融点を下げる作用も有する。ただし、Siの含有量が多すぎると、初晶としてβ相が生成することになり、微細デンドライト化及び粒状結晶化することができなくなるおそれがある。また、鋳造性においても、Si含有量が多過ぎると、熱伝導性が低下し、鋳造線材に内部欠陥が出易くなる。
そこで、本実施形態では、Siの含有量を2.6mass%以上3.1mass%以下の範囲内に設定している。
なお、機械的特性をさらに向上させるためには、Siの含有量の下限を2.7mass%以上とすることが好ましく、2.8mass%以上とすることがさらに好ましい。一方、初晶α相を確実に生成させるためには、Siの含有量の上限を3.05mass%以下とすることが好ましく、3.00mass%以下とすることがさらに好ましい。

そこで、本実施形態では、Siの含有量を2.6mass%以上3.1mass%以下の範囲内に設定している。
なお、機械的特性をさらに向上させるためには、Siの含有量の下限を2.7mass%以上とすることが好ましく、2.8mass%以上とすることがさらに好ましい。一方、初晶α相を確実に生成させるためには、Siの含有量の上限を3.05mass%以下とすることが好ましく、3.00mass%以下とすることがさらに好ましい。
(Zr-P化合物の個数密度)
上述のように、Zr-P化合物を接種核として初晶α相が発生することにより、凝固時において晶出するα相が微細デンドライト化及び粒状結晶化することになる。ただし、Zr-P化合物が多過ぎると、初晶α相(粒状結晶粒)同士の結合が行われ、結果的に、デンドライトアームが成長した粗大デンドライトと同様になる。また、接種核とならなかったZr-P化合物が結晶粒界に多数晶出し、塑性加工時の応力集中を促進して延性が低下するおそれがある。
そこで、本実施形態では、Zr-P化合物の個数密度を1500個/mm2以上7000個/mm2以下の範囲内に設定している。
なお、微細デンドライト化及び粒状結晶化の効果を確実に奏功せしめるためには、Zr-P化合物の個数密度の下限を2500個/mm2以上とすることが好ましく、3500個/mm2以上とすることがさらに好ましい。一方、初晶α相(粒状結晶粒)同士の結合をさらに抑制するためには、Zr-P化合物の個数密度の上限を6500個/mm2以下とすることが好ましく、4500個/mm2以下とすることがさらに好ましい。

(質量比Zr/P、質量比Cu/Si)
Zr及びPは、銅合金結晶粒の微細デンドライト化を目的として共添加する。Zr及びPは、単独では、他の一般的な添加元素と同様、銅合金結晶粒の微細化を僅かに図ることができるにすぎないが、ZrとPを適切な範囲にして共存状態にすることで微細デンドライト化を有効に発揮するものである。ただし、Zr-P化合物が多過ぎると、初晶α相(粒状結晶粒)同士の結合が行われ、デンドライトアームが成長した粗大デンドライトと同様になる。
ここで、上方引上連続鋳造を行う場合、CuとSiの質量比Cu/Siが25超えであり、ZrとPの質量比Zr/Pが1.9未満あるいは4.2を超えると、Zr-P化合物が過剰に生成することを抑制することが可能となる。
なお、CuとSiの質量比Cu/Siの上限は25.5以上であることが好ましく、25.8以上であることがさらに好ましい。CuとSiの質量比Cu/Siの上限に特に制限はないが、29以下であることが好ましく、27以下であることがさらに好ましい。
また、ZrとPの質量比Zr/Pは1.8未満であることが好ましく、1.4未満であることがより好ましい。なお、質量比Zr/Pは1.8未満である上限値に対する下限値が0.04以上であることが好ましく、0.10以上であることがより好ましい。
あるいは、ZrとPの質量比Zr/Pは4.5超えであることが好ましく、4.8超えであることがさらに好ましい。なお、質量比Zr/Pは4.5超えである下限値に対して上限値が5.4以下であることが好ましく、5.1以下であることがより好ましい。
Zr及びPは、銅合金結晶粒の微細デンドライト化を目的として共添加する。Zr及びPは、単独では、他の一般的な添加元素と同様、銅合金結晶粒の微細化を僅かに図ることができるにすぎないが、ZrとPを適切な範囲にして共存状態にすることで微細デンドライト化を有効に発揮するものである。ただし、Zr-P化合物が多過ぎると、初晶α相(粒状結晶粒)同士の結合が行われ、デンドライトアームが成長した粗大デンドライトと同様になる。
ここで、上方引上連続鋳造を行う場合、CuとSiの質量比Cu/Siが25超えであり、ZrとPの質量比Zr/Pが1.9未満あるいは4.2を超えると、Zr-P化合物が過剰に生成することを抑制することが可能となる。
なお、CuとSiの質量比Cu/Siの上限は25.5以上であることが好ましく、25.8以上であることがさらに好ましい。CuとSiの質量比Cu/Siの上限に特に制限はないが、29以下であることが好ましく、27以下であることがさらに好ましい。
また、ZrとPの質量比Zr/Pは1.8未満であることが好ましく、1.4未満であることがより好ましい。なお、質量比Zr/Pは1.8未満である上限値に対する下限値が0.04以上であることが好ましく、0.10以上であることがより好ましい。
あるいは、ZrとPの質量比Zr/Pは4.5超えであることが好ましく、4.8超えであることがさらに好ましい。なお、質量比Zr/Pは4.5超えである下限値に対して上限値が5.4以下であることが好ましく、5.1以下であることがより好ましい。
(引張強度及び伸び)
鋳造線材において、冷間抽伸性は、強度と伸びのバランスが重要であり、強度が高すぎると冷間抽伸性に重要な伸びが低下する。
このため、本実施形態において、引張強度を500N/mm2以上540N/mm2以下の範囲内とし、伸びを5%以上15%以下の範囲内とした場合には、冷間抽伸性を十分に向上させることが可能となる。
なお、引張強度の下限は510N/mm2以上とすることが好ましく、525N/mm2以上とすることがさらに好ましい。一方、引張強度の上限は535N/mm2以下とすることが好ましく、530N/mm2以下とすることがさらに好ましい。
また、伸びの下限は6%以上とすることが好ましく、7%以上とすることがさらに好ましい。一方、伸びの上限は14%以下とすることが好ましく、13%以下とすることがさらに好ましい。
鋳造線材において、冷間抽伸性は、強度と伸びのバランスが重要であり、強度が高すぎると冷間抽伸性に重要な伸びが低下する。
このため、本実施形態において、引張強度を500N/mm2以上540N/mm2以下の範囲内とし、伸びを5%以上15%以下の範囲内とした場合には、冷間抽伸性を十分に向上させることが可能となる。
なお、引張強度の下限は510N/mm2以上とすることが好ましく、525N/mm2以上とすることがさらに好ましい。一方、引張強度の上限は535N/mm2以下とすることが好ましく、530N/mm2以下とすることがさらに好ましい。
また、伸びの下限は6%以上とすることが好ましく、7%以上とすることがさらに好ましい。一方、伸びの上限は14%以下とすることが好ましく、13%以下とすることがさらに好ましい。
次に、本実施形態であるCu-Zn-Si系合金の上方引上連続鋳造線材を製造する際に用いられる連続鋳造装置10について図1を参照して説明する。
この連続鋳造装置10は、鋳造炉11と、鋳造炉11に連結された連続鋳造用鋳型20と、連続鋳造用鋳型20から製出された鋳造線材1を引き抜くピンチロール17と、を備えている。

鋳造炉11は、溶解原料を加熱溶解して所定の組成の銅溶湯を製出して保持するものであり、溶解原料及び銅溶湯が保持される坩堝12と、この坩堝12を加熱する加熱手段(図示なし)と、を備えている。
ピンチロール17は、連続鋳造用鋳型20から製出される鋳造線材1を挟み込み、引抜方向Fへ引き抜くものである。本実施形態では、鋳造線材1を間欠的に引き抜く構成とされている。

連続鋳造用鋳型20は、供給された銅溶湯が注入される筒状のモールド21と、モールド21を冷却する冷却部28と、を備えている。
ここで、本実施形態では、図1に示すように、連続鋳造用鋳型20は、鋳造炉11内の銅溶湯上に耐火断熱材15を介して配置されており、鋳造線材1を上方へ引き抜く構成としている。

モールド21は、概略筒状をなしており、一方側から他方側に向けて貫通する鋳造孔24が設けられている。
冷却部28は、モールド21の外周側に配設された水冷ジャケットとされており、冷却水を循環させることでモールド21を冷却する構成とされている。

次に、上述した連続鋳造装置10を用いて本実施形態であるCu-Zn-Si系合金の上方引上連続鋳造線材を製造する方法について説明する。
まず、鋳造炉11の原料投入口から坩堝12内に溶解原料を投入する。原料としては、Cu単体、Zn単体およびSi単体やCu-Zn母合金およびCu-Si母合金等を用いることができる。また、ZnおよびSiを含む原料を銅原料とともに溶解してもよい。また、本合金のリサイクル材およびスクラップ材を用いてもよい。
まず、鋳造炉11の原料投入口から坩堝12内に溶解原料を投入する。原料としては、Cu単体、Zn単体およびSi単体やCu-Zn母合金およびCu-Si母合金等を用いることができる。また、ZnおよびSiを含む原料を銅原料とともに溶解してもよい。また、本合金のリサイクル材およびスクラップ材を用いてもよい。
次に、加熱手段によって坩堝12内に装入された溶解原料を加熱して溶解し、上述した成分組成に調製された銅溶湯を製出する。
この銅溶湯は、坩堝12内において所定の鋳造温度にまで加熱されて保持される。そして、この銅溶湯が、連続鋳造用鋳型20へと供給される。

連続鋳造用鋳型20内に供給された銅溶湯は、モールド21内で冷却されて凝固して鋳造線材1となる。この鋳造線材1がピンチロール17で間欠的に引き抜かれることによって、鋳造線材1が連続的に製造される。
本実施形態であるCu-Zn-Si系合金の連続鋳造方法においては、図2に示すように、モールド21内で凝固した鋳造線材1を引抜方向に移動させる引抜工程と、鋳造線材1を引抜方向とは反対側に向けて移動させる押戻し工程とからなる間欠引抜サイクルを繰り返し実施する構成とされている。
なお、図2に示す間欠引抜サイクルのパターン図は、設定値として記載されたものであり、実際の連続鋳造装置10においては、機械的ロス等によって、部分的に曲線状となる場合がある。
間欠引抜サイクルのパターンを適宜設定することにより、鋳造線材1の鋳造速度が調整されることになる。
図2の時間(s)-移動速度(引抜き速度)V(mm/s)に係るグラフでは、1サイクルの引抜工程と押戻し工程とを示している。引抜工程は、引抜き方向への引抜き速度を0(mm/s)から所定の速度(最大速度)(mm/s)まで加速する加速時間Ta(s)、一定の所定の速度(mm/s)で引抜きを行う引抜時間T(s)、所定の速度(mm/s)から0(mm/s)まで減速させながら引抜きを行う減速時間Td(s)、及び引抜きを停止させる停止時間D(s)を含む。引抜距離Lは、以下式(1)より算出される。

次に、上述のように間欠引抜サイクルをくり返し実施した場合のモールド21内の凝固状況について説明する。
まず、引抜工程によって鋳造線材1を引抜方向Fに移動させることにより、鋳造炉11内の銅溶湯がモールド21内に流れこむ。
次に、モールド21内の銅溶湯が冷却されて凝固し、凝固シェルが形成される。
そして、押戻し工程により、凝固シェルとモールド21との焼き付きが防止されるとともに、1サイクル前に形成された凝固シェルと本サイクルで形成された凝固シェルが結合される。
モールド21内において凝固シェルが十分な厚さで形成された後に、再度、引抜工程によって鋳造線材1を引抜方向Fに移動させる。
このように間欠引抜サイクルを繰り返し行うことにより、棒状の鋳造線材1が連続的に製出される。
まず、引抜工程によって鋳造線材1を引抜方向Fに移動させることにより、鋳造炉11内の銅溶湯がモールド21内に流れこむ。
次に、モールド21内の銅溶湯が冷却されて凝固し、凝固シェルが形成される。
そして、押戻し工程により、凝固シェルとモールド21との焼き付きが防止されるとともに、1サイクル前に形成された凝固シェルと本サイクルで形成された凝固シェルが結合される。
モールド21内において凝固シェルが十分な厚さで形成された後に、再度、引抜工程によって鋳造線材1を引抜方向Fに移動させる。
このように間欠引抜サイクルを繰り返し行うことにより、棒状の鋳造線材1が連続的に製出される。
ここで、鋳造温度は、970℃以上1180℃以下の範囲内とすることが好ましい。鋳造温度を970℃以上とすることで、銅溶湯の流動性が確保され、湯回り不良の発生を抑制でき、深いオシレーションマークや内部欠陥、変質層の発生を抑制することが可能となる。一方、鋳造温度を1180℃以下とすることで、鋳型への焼き付きを抑制することが可能となる。上述の変質層とは、ZnやSiの偏析によるもので、オシレーション周りによく観察される。変質層が局所的に深く存在していると抽伸時に毟れなどの悪影響を及ぼす。
なお、鋳造温度の下限は980℃以上とすることが好ましく、1000℃以上とすることがより好ましい。一方、鋳造温度の上限は1150℃以下とすることが好ましく、1100℃以下とすることがより好ましい。

鋳造速度を0.43m/min以上とすることで、凝固速度が確保され、結晶粒同士の合体を抑制でき、結晶粒のさらなる微細化を図ることができる。また、固相率が早期に高くなることを抑制でき、湯回り不良の発生を抑制され、深いオシレーションマークや内部欠陥、変質層の発生を抑制することが可能となる。一方、鋳造速度を3.10m/min以下とすることにより、引抜時の溶湯供給が不十分になることを抑制でき、深いオシレーションマークや内部欠陥、変質層の発生を抑制することが可能となる。
なお、鋳造速度の下限は0.80m/min以上とすることが好ましく、1.00m/min以上とすることがより好ましい。一方、鋳造速度の上限は3.00m/min以下とすることが好ましく、2.80m/min以下とすることがより好ましい。
鋳造速度は、以下式(3)より算出される。
{(L(mm)+l(mm))/1000}/{(Ta(s)+T(s)+Td(s)+D(s)+ta(s)+t(s)+td(s)+d(s))/60}=鋳造速度(m/mim) (3)
鋳造速度を0.43m/min以上とすることで、凝固速度が確保され、結晶粒同士の合体を抑制でき、結晶粒のさらなる微細化を図ることができる。また、固相率が早期に高くなることを抑制でき、湯回り不良の発生を抑制され、深いオシレーションマークや内部欠陥、変質層の発生を抑制することが可能となる。一方、鋳造速度を3.10m/min以下とすることにより、引抜時の溶湯供給が不十分になることを抑制でき、深いオシレーションマークや内部欠陥、変質層の発生を抑制することが可能となる。
なお、鋳造速度の下限は0.80m/min以上とすることが好ましく、1.00m/min以上とすることがより好ましい。一方、鋳造速度の上限は3.00m/min以下とすることが好ましく、2.80m/min以下とすることがより好ましい。
以上のようにして、本実施形態であるCu-Zn-Si系合金の上方引上連続鋳造線材が製造されることになる。
ここで、図3A及び図3Bに、Cu-Zn-Si系合金の鋳造線材の断面マクロ組織を示す。横型連続鋳造装置で鋳造した連続鋳造線材においては、図3Bに示すように、重力の影響により、下方部分の結晶粒が粗大化している。これに対して、本実施形態であるCu-Zr-Si系合金の上方引上連続鋳造線材においては、図3Aに示すように、均一な結晶組織となっている。
ここで、図3A及び図3Bに、Cu-Zn-Si系合金の鋳造線材の断面マクロ組織を示す。横型連続鋳造装置で鋳造した連続鋳造線材においては、図3Bに示すように、重力の影響により、下方部分の結晶粒が粗大化している。これに対して、本実施形態であるCu-Zr-Si系合金の上方引上連続鋳造線材においては、図3Aに示すように、均一な結晶組織となっている。
以上のような構成とされた本実施形態であるCu-Zn-Si系合金の上方引上連続鋳造線材によれば、Cuの含有量が75.0mass%以上76.9mass%以下の範囲内、Siの含有量が2.6mass%以上3.1mass%以下の範囲内、Zrの含有量が0.003mass%以上0.20mass%以下の範囲内、Pの含有量が0.02mass%以上0.15mass%以下の範囲内とされているので、ZrとPを含有するZr-P化合物が生成し、このZr-P化合物を接種核として初晶α相が晶出することになり、デンドライトの粗大化を抑制することが可能となる。
そして、ZrとPを含有するZr-P化合物の個数密度が1500個/mm2以上7000個/mm2以下の範囲内とされているので、Zr-P化合物によるデンドライトの粗大化抑制の効果を十分に奏功せしめることができる。

また、本実施形態において、ZrとPの質量比Zr/Pが1.9未満あるいは4.2を超え、CuとSiの質量比Cu/Siが25超えである場合には、Zr-P化合物が過剰に生成することが抑制され、初晶α相同士が結合して粗大化することを抑制でき、機械的特性の低下を抑制することができる。また、Zr-P化合物に起因する加工性の低下を確実に抑制することができる。
さらに、本実施形態において、引張強度が500N/mm2以上540N/mm2以下の範囲内、伸びが5%以上15%以下の範囲内とされている場合には、延性が十分に確保されており、冷間加工性に特に優れている。
よって、得られた連続鋳造線材を冷間伸線等によって良好に加工することができる。

以上、本発明の実施形態であるCu-Zn-Si系合金の上方引上連続鋳造線材について説明したが、本発明はこれに限定されることはなく、その発明の技術的思想を逸脱しない範囲で適宜変更可能である。
例えば、本実施形態では、断面円形で断面積が15mm2以上500mm2以下の範囲内の上方引上連続鋳造線材を製造するものとして説明したが、これに限定されることはなく、断面多角形の上方引上連続鋳造線材であってもよいし、断面が管状をなす上方引上連続鋳造線材であってもよい。また、断面が凸部及び凹部を有する異形状の上方引上連続鋳造線材であってもよい。また、その長手方向に直交する断面の断面積についても特に制限はない。
例えば、本実施形態では、断面円形で断面積が15mm2以上500mm2以下の範囲内の上方引上連続鋳造線材を製造するものとして説明したが、これに限定されることはなく、断面多角形の上方引上連続鋳造線材であってもよいし、断面が管状をなす上方引上連続鋳造線材であってもよい。また、断面が凸部及び凹部を有する異形状の上方引上連続鋳造線材であってもよい。また、その長手方向に直交する断面の断面積についても特に制限はない。
また、上述の本実施形態では、冷却ジャケットを備えた鋳型を使用するものとして説明したが、鋳型の構造に限定はなく、例えばモールド内に二重管からなる水冷プローブを挿入した鋳型であってもよい。
さらに、本実施形態では、モールド21の材質をグラファイトとしたが、グラファイトと同様に自己潤滑性を有する窒化ホウ素としてもよい。

以下に、本発明の効果を確認すべく行った確認実験の結果について説明する。
表1に示す組成となるように、溶解原料を調製した。調製された溶解原料を、図1に示す鋳造炉11の坩堝内12に500kg装入して、加熱手段で加熱することにより溶解した。

鋳型として、外径6mm(引抜方向に直交する断面の断面積28.26mm2)の断面円形の鋳造線材を製造するものを準備した。
そして、表2に示す間欠引抜サイクルによって、鋳造線材の引き抜きを行って300kgの鋳造を行った。

得られた鋳造線材を、引抜方向に平行に中心線に沿って切断し、オシレーション、内部欠陥観察用のミクロ組織観察用試料とした。また、引抜方向に垂直に切断し、デンドライト観察用のミクロ組織観察用試料とした。さらに、引抜方向に垂直に切断してEPMA測定用試料を作成した。
上述の各種試料を、♯240、400、800、1500の順にエメリー研磨を圧力100N、速度100r/minで1000sずつ行った。次に、粒子9μm、3μm、1μmの順にバフ研磨を圧力30N、速度100r/minで1000sずつ行った。
その後、30~40℃のエッチング液(過酸化水素水とアンモニア水の混合液)に浸漬し、30~60sの超音波洗浄を行った。次に、常温の水に浸漬し、30~60sの超音波洗浄を行った後、乾燥させた。
上述の各種試料を、♯240、400、800、1500の順にエメリー研磨を圧力100N、速度100r/minで1000sずつ行った。次に、粒子9μm、3μm、1μmの順にバフ研磨を圧力30N、速度100r/minで1000sずつ行った。
その後、30~40℃のエッチング液(過酸化水素水とアンモニア水の混合液)に浸漬し、30~60sの超音波洗浄を行った。次に、常温の水に浸漬し、30~60sの超音波洗浄を行った後、乾燥させた。
(Zr-P化合物)
そして、上述のようにして得られたEPMA測定用試料を用いてEPMA測定し、Zr-P化合物の分散状況を確認した。観察視野は69μm×49μmとし、EPMA測定用試料のほぼ中心位置で1回測定した。なお、EPMA測定の各種条件は、以下のように設定した。

そして、上述のようにして得られたEPMA測定用試料を用いてEPMA測定し、Zr-P化合物の分散状況を確認した。観察視野は69μm×49μmとし、EPMA測定用試料のほぼ中心位置で1回測定した。なお、EPMA測定の各種条件は、以下のように設定した。

図4A~図4Cで示すZr Level及びP Levelにおいて、Zr及びPがそれぞれレベル3以上の検出強度を有し、サイズが直径1μm以上3μm以下の粒状のものをZr-P化合物と認定した。
図4A~図4Cに、EPMA測定結果の一例を示す。図4Aに示す本発明例12に比べて、図4Bに示す比較例2および図4Cに示す比較例3は、Zr-P化合物が多量に存在していることが確認される。
他の実施例1~11及び13についても、実施例12と同様に、比較例2及び3と比較して、Zr-P化合物が少ないことが確認された。
また、実施例1~13についても、比較例1~4のEPMA測定結果から、Zr-P化合物の個数密度を算出し、その結果を表1に示した。
図4A~図4Cに、EPMA測定結果の一例を示す。図4Aに示す本発明例12に比べて、図4Bに示す比較例2および図4Cに示す比較例3は、Zr-P化合物が多量に存在していることが確認される。
他の実施例1~11及び13についても、実施例12と同様に、比較例2及び3と比較して、Zr-P化合物が少ないことが確認された。
また、実施例1~13についても、比較例1~4のEPMA測定結果から、Zr-P化合物の個数密度を算出し、その結果を表1に示した。
また、上述のようにして得られたミクロ組織観察用試料を光学顕微鏡観察し、結晶組織、オシレーション深さ、内部欠陥、変質層を評価した。
図5A~図5Cに、結晶組織の観察結果の一例を示す。図5Bに示す比較例1においては、非常に粗大なデンドライトが成長していることが確認される。図5Cに示す比較例3においては、粗大な粒状組織となった。これに対して、図5Aに示す本発明例12においては、微細なデンドライト組織であった。
他の実施例1~11及び13についても、実施例12と同様に微細なデンドライト組織が確認された。
図5A~図5Cに、結晶組織の観察結果の一例を示す。図5Bに示す比較例1においては、非常に粗大なデンドライトが成長していることが確認される。図5Cに示す比較例3においては、粗大な粒状組織となった。これに対して、図5Aに示す本発明例12においては、微細なデンドライト組織であった。
他の実施例1~11及び13についても、実施例12と同様に微細なデンドライト組織が確認された。
(オシレーション深さ)
オシレーション深さについては、図6Aに示すように深さが10μm未満のものを「B」、図6Bに示すように深さが10μm以上のものを「C」と評価した。実施例1~13、比較例1~4の試料についてそれぞれ観察を行い、結果を表3に示した。

(内部欠陥)

(変質層)

試料の表層付近(変質層は表層に存在するため)をEPMAで以下の条件で観察し、Zn、Siが偏析しており、かつ、顕微鏡による観察でデンドライト組織になっていない領域を変質層と判断した。

変質層が最も深い箇所(つまり、変質層領域の内、鋳造線の最も内部まで存在している箇所)から表層までを、引抜方向に垂直に線を引き、その線長さを変質層の厚さとする。評価方法として、鋳塊の表層に形成された変質層の厚さを測定した。そして、変質層の厚さが100μm未満のものを「B」、100μm以上のものを「C」と評価した。実施例1~13、比較例1~4の試料についてそれぞれ観察を行い、結果を表3に示した。
(冷間加工性)
得られた鋳造線材の冷間加工性を以下のように評価した。
評価方法1として、φ6mmの鋳造線材を皮剥ぎしてφ5.6mmとした。これを複数パスの冷間伸線を行い、伸線可能な線径を確認した(冷間伸線時の断線状況)。
評価方法2として、φ6mmの鋳造線材を皮剥ぎしてφ5.6mmとした。これを1パスの冷間伸線を行い、伸線可能な線径を確認した(1パスでの断線状況)。
評価方法1及び評価方法2のいずれも、φ5.6mmからφ4.6mmまで伸線可能なものを「A」、φ5.6mmからφ4.8mmまで伸線可能なものを「B」、φ5.6mmからφ4.8mmまで伸線できないものを「C」と評価した。実施例1~13、比較例1~4の鋳造線材についてそれぞれ試験を行い、結果を表3に示した。
得られた鋳造線材の冷間加工性を以下のように評価した。

評価方法1及び評価方法2のいずれも、φ5.6mmからφ4.6mmまで伸線可能なものを「A」、φ5.6mmからφ4.8mmまで伸線可能なものを「B」、φ5.6mmからφ4.8mmまで伸線できないものを「C」と評価した。実施例1~13、比較例1~4の鋳造線材についてそれぞれ試験を行い、結果を表3に示した。
(機械特性)
得られたφ6mmの鋳造線材を長さ150mmに切断し、引張試験機AG-100kNXを用いて、つかみ間距離70mm、標点間距離50mm、引張速度15MPa/secの条件で引張試験を行い、引張強度及び伸びを評価した(鋳造線の引張強度及び伸び)。
また、得られたφ6mmの鋳造線材を皮剥ぎしてφ5.8mmとし、φ5.5mmまで冷間伸線加工し、その後580℃×1時間の熱処理を行い、さらにφ5.0mmまで冷間伸線加工を行った。φ5.0mmの伸線材を長さ150mmに切断し、上述の条件で引張試験を行い、引張強度及び伸びを評価した(加工線の引張強度及び伸び)。
実施例1~13、比較例1~4の鋳造線材についてそれぞれ試験を行い、結果を表3に示した。

Zrを添加しなかった比較例1においては、Zr-P化合物が存在せず、冷間加工性(評価方法1、評価方法2)が「C」と評価された。
Zrの含有量が本発明の範囲を超えた比較例2においては、Zr-P化合物の個数密度が非常に大きくなり、冷間加工性(評価方法2)が「C」と評価された。また、オシレーション深さが深くなり、変質層も「C」と評価された。
Cuの含有量が本発明の範囲を超えた比較例3においては、冷間加工性(評価方法1、評価方法2)が「C」と評価された。また、内部欠陥が生じた。さらに、変質層も「C」と評価された。
Siの含有量が本発明の範囲を超えた比較例4においては、冷間加工性(評価方法1、評価方法2)が「C」と評価された。また、内部欠陥が生じ、オシレーション深さが深くなり、変質層も「C」と評価された。
Zrの含有量が本発明の範囲を超えた比較例2においては、Zr-P化合物の個数密度が非常に大きくなり、冷間加工性(評価方法2)が「C」と評価された。また、オシレーション深さが深くなり、変質層も「C」と評価された。
Cuの含有量が本発明の範囲を超えた比較例3においては、冷間加工性(評価方法1、評価方法2)が「C」と評価された。また、内部欠陥が生じた。さらに、変質層も「C」と評価された。
Siの含有量が本発明の範囲を超えた比較例4においては、冷間加工性(評価方法1、評価方法2)が「C」と評価された。また、内部欠陥が生じ、オシレーション深さが深くなり、変質層も「C」と評価された。
これに対して、本発明例1-13においては、冷間加工性が、評価方法1および評価方法2ともに良好であり、内部欠陥の発生もなく、オシレーション深さも浅く、変質層の評価も「B」となった。
以上のことから、本発明例によれば、鋳造欠陥が少なく、かつ、粗大なデンドライトの生成を抑制して冷間加工性に優れたCu-Zn-Si系合金の上方引上連続鋳造線材を提供可能であることが確認された。
Claims (4)
- CuとZnとSiを含むCu-Zn-Si系合金の上方引上連続鋳造線材であって、
Cuの含有量が75.0mass%以上76.9mass%以下の範囲内、Siの含有量が2.6mass%以上3.1mass%以下の範囲内、Zrの含有量が0.003mass%以上0.20mass%以下の範囲内、Pの含有量が0.02mass%以上0.15mass%以下の範囲内、残部がZn及び不純物からなり、
ZrとPを含有するZr-P化合物の個数密度が1500個/mm2以上7000個/mm2以下の範囲内とされていることを特徴とするCu-Zn-Si系合金の上方引上連続鋳造線材。 - ZrとPの質量比Zr/Pが1.9未満であり、CuとSiの質量比Cu/Siが25超えであることを特徴とする請求項1に記載のCu-Zn-Si系合金の上方引上連続鋳造線材。
- ZrとPの質量比Zr/Pが4.2を超え、CuとSiの質量比Cu/Siが25超えであることを特徴とする請求項1に記載のCu-Zn-Si系合金の上方引上連続鋳造線材。
- 引張強度が500N/mm2以上540N/mm2以下の範囲内、伸びが5%以上15%以下の範囲内とされていることを特徴とする請求項1から請求項3のいずれか一項に記載のCu-Zn-Si系合金の上方引上連続鋳造線材。
