Abstract
Description
そこで本発明は、周囲の環境温度に応じて、ヒータによる加熱温度を目標温度に迅速に収束させることができる温度制御方法及び温度制御装置を提供することを目的とする。
つまり本発明は、PID制御によって、実測温度Taと目標温度Tsとの第1温度差e1に基づく第1通電率y1を得るステップ(A)と、加熱対象が置かれる周囲の環境温度Teと目標温度Tsとの第2温度差e2に基づく第2通電率y2を得るステップ(B)と、第1通電率y1と第2通電率y2の比較に基づいて補正通電率yを得るステップ(C)と、補正通電率yに基づきヒータに供給する電力の制御を行うステップ(D)と、を備える。
そして、本発明は、ステップ(C)において、補正通電率yは、比較結果に基づいて、以下の第1条件、第2条件及び第3条件のいずれかに設定されることを特徴としている。
第1条件:y=y1
第2条件:y=y2-α1
第3条件:y=y2+β1
ただし、α1,β1はそれぞれ予め設定される、正の数からなる所定の管理許容値である。

本発明の温度制御装置は、PID制御によって実測温度Taと目標温度Tsとの第1温度差e1に基づく第1通電率y1を生成する基準通電率演算部と、加熱対象が置かれる周囲の環境温度Teと目標温度Tsとの第2温度差e2に基づく第2通電率y2を生成する補間演算部と、第1通電率y1と第2通電率y2の比較結果に基づいて補正通電率yを求める比較演算器と、比較演算器が求めた補正通電率yに基づいてヒータに供給する電力の制御を行う操作量処理部と、を備える。
そして、本発明の比較演算器は、補正通電率yを、比較結果に基づいて、以下の第1条件、第2条件及び第3条件のいずれかに設定することを特徴とする。
第1条件:y=y1
第2条件:y=y2-α1
第3条件:y=y2+β1
ただし、α1,β1はそれぞれ予め設定される、正の数からなる所定の管理許容値である。
前記補正通電率yは、

このように、予め求められている相関データを用いることにより、第2通電率y2を算出させる際の、演算処理時間が短くてすむので、ヒータの温度をより精度よく迅速に目標温度Tsに収束させることができる。これにより、得られる樹脂成形品の品質を担保できる。
そして、本発明による比較演算器は、補正積分量Iを、第1積分量I1を基準にし、第2積分量I2により制限をかけて求め、かつ、比較結果に基づいて、以下の第1条件、第2条件及び第3条件のいずれかに設定する、ことを特徴とする。

第3条件:I=I2+β2
ただし、α2,β2はそれぞれ予め設定される、正の数からなる所定の管理許容値である。
前記補正積分量Iは、

[第1実施形態]
本実施形態は、図1に示すように、図示を省略するスクリュを内蔵する加熱シリンダ2と、加熱シリンダ2の外周に巻装された複数のバンド状のヒータ4と、を備える射出成形機1において、ヒータ4に供給する電力を制御することによって、加熱シリンダ2の温度を制御するものである。加熱シリンダ2は、溶融された樹脂を吐出するノズル3を先端に備えており、このノズル3の外周にもヒータ4が巻装されており、このノズル3も加熱シリンダ2の外周のヒータ4と同様に温度制御の対象となる。加熱シリンダ2の外周には、加熱シリンダ2の温度(実測温度Ta)を計測するための温度検知センサ5が付設されている。
なお、図1における外乱1及び外乱2は、それぞれ以下を対象にしており、本実施形態はこれらの外乱を考慮してフィードバック制御を実行する。
外乱1:周囲温度の変化、成型サイクルの変化=放熱量の変化
外乱2:電源電圧の変化=操作量一定にも関わらず、ヒータ出力が変化
フィードバック制御系10は、第1通電率y1を演算して出力する基準通電率演算部11と、第2通電率y2を演算して出力する補間演算部13と、を備えており、それぞれ出力された第1通電率y1と第2通電率y2は、比較演算器12において比較演算されて補正通電率yが生成される。つまり、第1実施形態では、基準通電率演算部11と比較演算器12によって、PID演算部100が構成される。
ヒータ操作量u(J)=制御周期T(s)×補正通電率y×ヒータ定格h(W)
例えば、制御周期Tを20s、ヒータ定格hは3kWとすると補正通電率yは0~1の範囲であるので、ヒータ操作量は0~60kJ(ただし20s毎)となる。また、ヒータ定格hは電源電圧に依存するので、電源電圧が変動する場合は常時、あるいは所定の周期で電源電圧を計測しヒータ定格hを補正して、ヒータ操作量の導出に使用することが好ましい。
以下、記憶部19に記憶される第1相関データについて説明し、次いで、補間演算部13が第2通電率y2を求める手順を説明する。
例えば、以下に示す条件aと条件bの異なる2つの条件について、制御対象であるヒータ4に印加される実通電率y0nを実際に測定する。この測定結果を、図3に示すように、横軸が温度差、縦軸が実通電率(y0n)のグラフ上にプロットし、条件aと条件bを結んだ線分は下記の式(1)で表され、この式(1)がこの例である温度差130℃と温度差180℃の間の第1相関データの比例補間式となる。
条件a:目標温度Ts1=150℃ 周囲環境温度(気温)Te1=20℃

基準通電率演算部11は、下記式(2)で示されるPID制御基本式を実行し、現在の第1温度差e1に比例した修正量を出す比例動作(Proportional Action:P動作)と、過去の第1温度差e1の累積値に比例した修正量を出す積分動作(Integral Action:I動作)と、第1温度差e1が増加しつつあるか減少しつつあるか、その傾向の大きさに比例した修正量を出す微分動作(Derivative Action:D動作)との3つを加算合成して第1通電率y1を求める。

よって、第2温度差e2と、記憶部19に記憶されている温度差e2nと通電率の第1相関データを用いて求めた第2通電率y2に基づき、何かしらの既知の方法によりy2―α1とy2+β1に対応する積分量Σx=0→ne1xの上限値および下限値を求めて、y1を導出することで本発明の効果が得られる。
以上説明した射出成形機1によると、以下の効果を奏する。
射出成形機1は、第1通電率y1を基準にして環境温度Teと実測温度Taとの第2温度差e2に基づく第2通電率y2によって制限して求めた補正通電率yによりヒータ4の温度を制御するが、第2通電率y2は射出成形を行っている周囲の環境に適合している。したがって、射出成形機1は、補正通電率yを採用することにより、ヒータ4の温度を目標温度Tsに高い精度で迅速に収束させることができる。
そして、第2通電率y2は、予め求められている第1相関データを用いた比例補間により算出されるので、演算処理時間が短くてすみ、このことも迅速にヒータ4の温度を目標温度Tsに収束させることに寄与する。
本実施形態は、補正通電率yが、第1通電率y1に対して第2通電率y2の分だけオフセットされるものとみなし得る。このため実測温度Taが目標温度Tsに近似した場合のPID制御による第1通電率y1が小さくなった場合でも、補正通電率yは環境温度Teに最適なオフセット分の第2通電率y2の操作量を有しているが、この第2通電率y2はヒータ4の放熱とバランスして温度を目標値に維持することができる通電率であるので、ゲインを大きくしなくてもヒータ4が目標温度Tsに精度よく収束する。
また、目標温度Tsと環境温度Teとの温度差に基づいて算出された第1通電率y1の制御への適用も、フィードバック制御の演算と同時、演算タイミングよりも長いインターバル、あるいは、演算タイミングとは相関のない独立したタイミングで行ってもよい。
また、第1通電率y1を求めるためのPID定数は、工程毎に切り替えてもよいし、切り替えなくてもよい。ここでいう工程とは、射出成形の1サイクル(1ショット)における工程をいい、昇温工程、保温工程、昇温工程などの一連の工程を意味する。
また、第2通電率y2は、環境温度Teのサンプリングタイミング毎に、測定された環境温度Teに応じて切り替えることができる。ただし、例えば、環境温度Teの変動幅△Teがしきい値未満であれば従前の第2通電率y2を継続して使用する、あるいは、所定の時間内は従前の第2通電率y2を継続して使用する、というようにしてもよい。
さらに、ヒータ4の表面温度と周囲環境温度の差により放熱抵抗は決まる。放熱量はこの放熱抵抗とヒータ4の表面温度により決まる。よって、ヒータ4の表面温度を計測すれば、既知の相関データを用いる必要はない。つまり、放熱した熱量を補充するだけの通電率を実験ではなく、机上の伝熱モデルを仮定して、ヒータ4からの放熱量を数式によって導きだし、その放熱量に相当する熱量をヒータ4が発生させるための通電率を、「ヒータ表面温度と周囲環境温度の差」と通電率の相関式を作成して制御装置に記憶させていてもよい。
次に、本発明の第2実施形態について、図4を参照して説明する。
第2実施形態は、記憶部20に温度差e2n(=目標温度Tsn-環境温度Ten)と積分量I0nの相関データ(以下、単に第2相関データという)を記憶しており、第1実施形態の第1相関データの実通電率y0nの代替として、積分量I0nを用いる。第2相関データは、第1実施形態と同様に、異なる2つの条件について、実際に算出された積分量I0nを抽出し、その結果から、図3に示すのと同様に、横軸が温度差、縦軸が実積分量(I0n)のグラフ上にプロットして得ることができる。以下、第1実施形態との相違点を中心に、第2実施形態の射出成形機1を説明する。
補間演算部13は、第2温度差e2を取得するとともに、記憶部20に記憶されている第2相関データを取得して、両者を照合することにより補正積分量Iを求める。
つまり、第2実施形態では、基準積分量演算部11aと比較演算器12によって、PID演算部200が構成される。

以上のように、基準積分量演算部11aは、I動作において積分量に制限をかけるので、迅速に目標温度Tsに収束させることができる。比較として、I動作において積分量に制限をかけない例を図2(b)に示す。
なお、上限値IU及び下限値ILは、温度の収束が迅速になされるように、適切な値が設定されるべきものであるが、図2(a)は、上限値IU及び下限値ILの概念を示すものであり、適切な値を示しているものではない。

ただし、α2,β2はそれぞれ予め設定される、正の数からなる所定の管理許容値である。

I2-α2≦I1≦I2+β2の場合には、前記第1条件に設定され、
I1<I2-α2の場合には、前記第2条件に設定され、
