本発明の他の目的は、前記フレネルレンズの製造方法を提供することにある。

[1] 表面に山形形状のプリズムを2個以上有するフレネルレンズであって、エポキシ化合物(A)を含有する硬化性組成物の硬化物からなり、前記フレネルレンズの中心点を通り、且つ前記フレネルレンズの基準面に垂直な面で前記フレネルレンズを切断した際の断面において最も長い傾斜辺を形成する山形形状のプリズム表面に粗化処理が施されてなるフレネルレンズ。
[2] 前記断面において最も長い傾斜辺を形成する山形形状のプリズム表面にのみ粗化処理が施されてなる[1]に記載のフレネルレンズ。

そのため、耐熱性に優れ、他の部品と共に一括してリフロー半田(特に、鉛フリー半田)付けにより基板実装することができ、優れた作業効率で前記フレネルレンズを搭載した光学装置を製造することができる。また、耐熱性が求められる車載用電子機器にも使用することができる。
そして、本発明のフレネルレンズを使用すると、品質が悪い半導体光源を使用した場合であっても、中心照度を低下させることなく、むらのない高品質な光に変えて拡散することができる。そのため、本発明のフレネルレンズは、スマートフォン等の携帯型電子機器に搭載されているカメラのフラッシュ用フレネルレンズや、車載用電子機器に使用されるプリズム又はフレネルレンズ等として好適に使用することができる。
(エポキシ化合物(A))
本発明における硬化性組成物は、硬化性化合物(特に、カチオン硬化性化合物)としてエポキシ化合物を含有する。
本発明における硬化性組成物には、上記エポキシ化合物(A)以外にも他の硬化性化合物(特に、カチオン硬化性化合物)を含有していても良く、オキセタン化合物を含有することが硬化性を一層向上することができる点で好ましい。
本発明における硬化性組成物は、上記エポキシ化合物(A)、オキセタン化合物(B)以外にも他の硬化性化合物を含有していてもよいが、他の硬化性化合物の含有量(2種以上含有する場合はその総量)は硬化性組成物に含まれる硬化性化合物全量(100重量%)の、例えば30重量%以下、好ましくは20重量%以下、特に好ましくは10重量%以下、最も好ましくは5重量%以下である。他の硬化性化合物の含有量が上記範囲を上回ると、本発明の効果が得られにくくなる傾向がある。
前記硬化性組成物はカチオン重合開始剤を含有することが好ましい。カチオン重合開始剤には光カチオン重合開始剤と熱カチオン重合開始剤が含まれる。
本発明における硬化性組成物は、上記エポキシ化合物(A)、オキセタン化合物(B)、重合開始剤(C)以外にも、本発明の効果を損なわない範囲で他の成分を含有していてもよい。他の成分としては、例えば、酸化防止剤、光増感剤、消泡剤、レベリング剤、カップリング剤、界面活性剤、難燃剤、紫外線吸収剤、着色剤等を挙げることができる。これらは1種を単独で、又は2種以上を組み合わせて使用することができる。
フレネルレンズとは、レンズ面(若しくは、屈折面)が連続した球面或いは非球面のレンズを、同心円状等に切断して厚みを減らしたレンズであり、山形形状のプリズムが階段状に形成された構造を有する。また、前記山形形状のプリズムは、光の進行方向を変える「レンズ面」と、光を透過する「非レンズ面」で形成される。本発明のフレネルレンズは、山形形状のプリズムを2個以上有する、集光若しくは光拡散効果を有するフレネルレンズである(例えば、図1~2)。
本発明のフレネルレンズは、例えば、上記硬化性組成物をキャスティング成形に付すことにより製造することができ、例えば、下型の凹部[山形形状のプリズムを有するフレネルレンズであって、前記フレネルレンズの中心点を通り、且つ前記フレネルレンズの基準面に垂直な面で前記フレネルレンズを切断した際の断面において最も長い傾斜辺を形成する山形形状のプリズム表面に粗化処理が施されたフレネルレンズの逆転形状を有する凹部]に硬化性組成物を充填し、上型で覆った状態で光照射及び/又は加熱処理を施すことにより製造することができる(図4参照)。
その他、下型の凹部(山形形状のプリズムに粗化処理が施されていないフレネルレンズの逆転形状を有する凹部)に硬化性組成物を充填し、上型で覆った状態で光照射及び/又は加熱処理を施すことによりフレネルレンズを得、得られたフレネルレンズの、前記フレネルレンズを切断した際の断面において最も長い傾斜辺を形成する山形形状のプリズムに、例えば、サンドブラスト加工、腐食加工等の粗化処理を施すことにより製造することもできる。

本発明の光学装置は、上記フレネルレンズを備えることを特徴とする。本発明の光学装置には、例えば、携帯電話、スマートフォン、タブレットPC等の携帯型電子機器や近赤外センサ、ミリ波レーダー、LEDスポット照明装置、近赤外LED照明装置、ミラーモニター、メーターパネル、ヘッドマウントディスプレイ(投影型)用コンバイナ、ヘッドアップディスプレイ用コンバイナ等の車載用電子機器等が含まれる。また、上記フレネルレンズは、高温熱処理(例えば、リフロー半田付け等の260℃以上の高温処理)により基板実装するのに十分な耐熱性を有する。そのため、本発明の光学装置は、前記フレネルレンズを別工程で実装する必要がなく、高温熱処理(例えば、リフロー半田付け)によってフレネルレンズを他の部品と一括して基板実装することが可能であり、効率よく、且つ低コストで製造することができる。
300mLの丸底フラスコに、硬化性化合物として、セロキサイド2021P(3,4-エポキシシクロヘキシルメチル(3,4-エポキシ)シクロヘキサンカルボキシレート、(株)ダイセル製)40g、YX8000(水添ビスフェノールA型ジグリシジルエーテル、三菱化学(株)製)30g、OXT-221(3-エチル-3{[(3-エチルオキセタン-3-イル)メトキシ]メチル}オキセタン、東亞合成(株)製)30gを入れ、酸化防止剤としてIrganox1010(ペンタエリスリトール テトラキス[3-(3,5-ジ-t-ブチル-4-ヒドロキシフェノール)プロピオネート]、BASF社製)1g、HP-10(2,2’-メチレンビス(4,6-ジ-t-ブチルフェニル)-2-エチルヘキシルホスファイト、(株)ADEKA製)1gを入れて、60℃のオイルバスにて固形物を溶解させた。溶解後、光カチオン重合開始剤として、CPI-101A(4-(フェニルチオ)フェニルジフェニルスルホニウム ヘキサフルオロアンチモネートのプロピレンカーボネート50%溶液、サンアプロ(株)製)1gを入れて30℃で1時間撹拌して硬化性組成物(1)を得た。
調製例1で得られた硬化性組成物に無機フィラー(商品名「ホワイトDCF-17050」、レジノカラー工業(株)製)を1000ppm添加した後、室温で1時間撹拌混合して硬化性組成物(2)を得た。
調製例1で得られた硬化性組成物(1)を、凹部[大、中、小の3つの山形形状のプリズムを有するフレネルレンズであって、一番大きな山形形状のプリズム表面に微細な凹凸形状を有するフレネルレンズの逆転形状を有する凹部]を有する下型に充填し、上型で覆った状態で光照射(積算光量:5000mJ/cm2)して、フレネルレンズ(1)(3つの山形形状のプリズムのうち、一番大きな山形形状のプリズム表面全体に微細な凹凸形状(Ra=20μm)を有する、サイズ:縦4.0mm×横4.0mm×厚み0.5mm)を得た。得られたフレネルレンズについて下記評価を行った。
下型の凹凸形状を小さいものに変更した以外は実施例1と同様にして、フレネルレンズ(2)(3つの山形形状のプリズムのうち、一番大きな山形形状のプリズム表面全体に微細な凹凸形状(Ra=5μm)を有する、サイズ:縦4.0mm×横4.0mm×厚み0.5mm)を得た。
下型として、凹部[大、中、小の3つの山形形状のプリズムを有するフレネルレンズであって、3つの山形形状のプリズム表面に微細な凹凸形状を有するフレネルレンズの逆転形状を有する凹部]を有する下型を使用した以外は実施例1と同様にして、フレネルレンズ(3)(3つの山形形状のプリズム表面全体に微細な凹凸形状(Ra=20μm)を有する、サイズ:縦4.0mm×横4.0mm×厚み0.5mm)を得た。
調製例1で得られた硬化性組成物(1)に代えて、ポリカーボネート樹脂(商品名「H-4000」、三菱エンジニアリングプラスチックス(株)製)を使用して射出成型にてフレネルレンズ(4)(3つの山形形状のプリズムのうち、一番大きな山形形状のプリズム表面全体に微細な凹凸形状(Ra=20μm)を有する、サイズ:縦4.0mm×横4.0mm×厚み0.5mm)を得た。
調製例1で得られた硬化性組成物(1)に代えて、調製例2で得られた硬化性組成物(2)を使用し、下型として、凹部[大、中、小の3つの山形形状のプリズムを有するフレネルレンズであって、何れのプリズム表面にも微細な凹凸形状を有さないフレネルレンズの逆転形状を有する凹部]を有する下型を使用した以外は実施例1と同様にして、フレネルレンズ(5)(プリズム表面に微細な凹凸形状なし、サイズ:縦4.0mm×横4.0mm×厚み0.5mm)を得た。
下型として、凹部[大、中、小の3つの山形形状のプリズムを有するフレネルレンズであって、中サイズの山形形状のプリズム表面に微細な凹凸形状を有するフレネルレンズの逆転形状を有する凹部]を有する下型を使用した以外は実施例1と同様にして、フレネルレンズ(6)(3つの山形形状のプリズムのうち、中サイズの山形形状のプリズム表面全体に微細な凹凸形状(Ra=20μm)を有する、サイズ:縦4.0mm×横4.0mm×厚み0.5mm)を得た。
下型として、凹部[大、中、小の3つの山形形状のプリズムを有するフレネルレンズであって、一番小さな山形形状のプリズム表面に微細な凹凸形状を有するフレネルレンズの逆転形状を有する凹部]を有する下型を使用した以外は実施例1と同様にして、フレネルレンズ(7)(3つの山形形状のプリズムのうち、一番小さな山形形状のプリズム表面全体に微細な凹凸形状(Ra=20μm)を有する、サイズ:縦4.0mm×横4.0mm×厚み0.5mm)を得た。
下型の凹凸形状を小さいものに変更した以外は比較例4と同様にして、フレネルレンズ(8)(3つの山形形状のプリズムのうち、一番小さな山形形状のプリズム表面全体に微細な凹凸形状(Ra=5μm)を有する、サイズ:縦4.0mm×横4.0mm×厚み0.5mm)を得た。
下型として、凹部[大、中、小の3つの山形形状のプリズムを有するフレネルレンズであって、何れのプリズム表面にも微細な凹凸形状を有さないフレネルレンズの逆転形状を有する凹部]を有する下型を使用した以外は実施例1と同様にして、フレネルレンズ(9)(プリズム表面に微細な凹凸形状なし、サイズ:縦4.0mm×横4.0mm×厚み0.5mm)を得た。
実施例及び比較例で得られたフレネルレンズの直後(フレネルレンズと光源の距離は1.0mm)に配置したLED光源(フレネルレンズを配置しない状態で下記投影板の中心照度が約100ルクスとなる照度)を用いて光を照射した。フレネルレンズ前方1.0mに配置した投影板(1.2m×0.92m)の中心部(フレネルレンズの正対位置)の照度、中心から半径0.54mの位置にある4箇所の平均照度、及び中心から半径0.77mの位置にある4箇所の平均照度を照度計(CL-200A、コニカミノルタ(株)製)を使用して測定した(図6参照)。また、中心部の照度を100%とした時の周辺部の照度%を算出した。さらに、光のむらを目視で観察し、下記基準で評価した。
<光のむら評価基準>
○:光のむらがなく、均一な場合
×:光のむらがあり、不均一な場合
また、フレネルレンズを使用しない以外は上記と同様に照度、及び光のむらを測定して参考例とした。
実施例及び比較例で得られたフレネルレンズについて、卓上リフロー炉(シンアペック社製)を使用して、JEDEC規格のリフロー温度プロファイル(最高温度:270℃)に基づく耐熱性試験(連続3回)に付した。
耐熱性試験後のフレネルレンズについて、上記[レンズ特性の評価]と同様の方法で光のむらと照度を測定し、下記基準で耐熱性を評価した。
<耐熱試験後の光学特性評価基準>
○:光のむらがなく、且つ照度の変化が±5%以内である場合
×:光のむらがある場合、又は光のむらがなくても照度の変化が前記範囲を外れる場合
実施例及び比較例で得られたフレネルレンズについて、TMA測定装置(商品名「TMA/SS100」、エスアイアイ・ナノテクノロジー社製)を使用して事前処理(-50℃から250℃まで20℃/分で昇温し、続いて250℃から-50℃まで-20℃/分で降温)を行い、その後、窒素気流下、-50℃から250℃まで昇温速度20℃/分で昇温してTMA測定を行い、熱膨張率の変曲点をガラス転移温度(Tg)とした。
そのため、耐熱性に優れ、他の部品と共に一括してリフロー半田付けにより基板実装することができ、優れた作業効率で前記フレネルレンズを搭載した光学装置を製造することができる。また、耐熱性が求められる車載用電子機器にも使用することができる。
そして、本発明のフレネルレンズを使用すると、品質が悪い半導体光源を使用した場合であっても、中心照度を低下させることなく、むらのない高品質な光に変えて拡散することができる。そのため、本発明のフレネルレンズは、スマートフォン等の携帯型電子機器に搭載されているカメラのフラッシュ用フレネルレンズや、車載用電子機器に使用されるプリズム又はフレネルレンズ等として好適に使用することができる。

Claims (12)
- 表面に山形形状のプリズムを2個以上有するフレネルレンズであって、エポキシ化合物(A)を含有する硬化性組成物の硬化物からなり、前記フレネルレンズの中心点を通り、且つ前記フレネルレンズの基準面に垂直な面で前記フレネルレンズを切断した際の断面において最も長い傾斜辺を形成する山形形状のプリズム表面に粗化処理が施されてなるフレネルレンズ。
- 前記断面において最も長い傾斜辺を形成する山形形状のプリズム表面にのみ粗化処理が施されてなる請求項1に記載のフレネルレンズ。
- 硬化性組成物が、エポキシ化合物(A)、オキセタン化合物(B)、及びカチオン重合開始剤(C)を含有する請求項1~3の何れか1項に記載のフレネルレンズ。
- フレネルレンズがフラッシュ用フレネルレンズである請求項1~4の何れか1項に記載のフレネルレンズ。
- ガラス転移温度が100℃以上である請求項1~5の何れか1項に記載のフレネルレンズ。
- エポキシ化合物(A)を含有する硬化性組成物をキャスティング成形に付して請求項1~6の何れか1項に記載のフレネルレンズを得るフレネルレンズの製造方法。
- 下記工程を有する請求項7に記載のフレネルレンズの製造方法。
工程1:エポキシ化合物(A)を含有する硬化性組成物をアレイモールドに充填する工程
工程2:硬化性組成物に光照射及び/又は加熱処理を行い、フレネルレンズアレイを得る工程
工程3:フレネルレンズアレイを個片化する工程 - UV-LED(波長:350~450nm)を使用して光照射を行う請求項8に記載のフレネルレンズの製造方法。
- 請求項1~6の何れか1項に記載のフレネルレンズを備えた光学装置。
- 請求項7~9の何れか1項に記載のフレネルレンズの製造方法によりフレネルレンズを得、得られたフレネルレンズを高温熱処理によって基板実装することにより光学装置を得る光学装置の製造方法。
- 高温熱処理が、リフロー半田付けである請求項11に記載の光学装置の製造方法。
