Ledende polymerblandinger og apparaterConductive polymer compounds and devices
inneholdende demcontaining them
This invention relates to conductive polymer mixtures, their preparation and apparatus in which they are used.
It is known that polymers, including crystalline polymers, can be made electrically conductive by dispersing suitable amounts of finely divided fillers into them. Some such mixtures exhibit what is known as PTK (positive temperature coefficient) behaviour. The term "PTK" has been used in the past in several different ways, but in this specification the terms "mixture exhibiting PTK behavior" and "PTK behavior" are used to denote a mixture that has at least one temperature range within the limits of -100° C and up to 250°C, at the beginning of which the mixture has a specific resistance lower than 10.<5>ohm.cm and in which the mixture has an R^ value of at least 2.5 or an R10Q value of at least 10 ( and preferably both), and preferably has an R^Q value of at least 6, where R^ is the ratio of the specific resistances at the end and beginning of the 14°C temperature range, R-^qq is the ratio of the specific resistances at the end and the beginning of a 100°C range, and R^q is the ratio of the specific resistances at the end and the beginning of a 30°C range. The term "PTK element" is used herein to denote an element composed of a PTK mixture as defined above. A curve showing the logarithm of the resistance of a PTK element measured between two electrodes in contact with the element drawn in relation to temperature will often show a sharp change in slope over part of the critical temperature range, and in such cases the term "switching temperature" is used
(vanligvis forkortet til TQms) for å betegne temperaturen i skjæringspunktet for forlengelsene av de forholdsvis rette deler av en slik kurve, som ligger på hver sin side av den del som oppviser den skarpe forandring i helling i PTK blandingen i et (usually abbreviated to TQms) to denote the temperature at the intersection of the extensions of the relatively straight parts of such a curve, which lie on either side of the part showing the sharp change in slope in the PTK mixture in a
50 - 120°C. such PTK element is said herein to have "a new ■* ttig ^ T oms ". Toms should preferably be between 0 and 175°C, e.g. 50 - 120°C.

Kjønrøk varierer vidt i sin evne til å skjenke ledende Particularly useful known PTK mixtures comprise a thermoplastic, crystalline polymer with carbon black dispersed therein, and such mixtures are widely used in self-regulating band heaters. The polymers that have been used include polyolefins, such as polyethylene and copolymers of olefins and polar comonomers, e.g. ethylene/ethyl acrylate copolymers. Such mixtures show a rapid increase in resistance over a range that begins at the softening point of the polymer and when a new tig TQmsved or close to the crystalline melting point of the polymer; the greater the crystallinity of the polymer, the smaller the temperature range over which the increase in resistance takes place. Usually, the mixture is cross-linked, preferably by irradiation at room temperature to improve its stability at temperatures above T . Black smoke varies widely in its ability to impart conductivity
oms about
egenskaper til polymerer hvormed de blandes og blandinger av polymerer og kjønrøkskvaliteter har vanligvis dårlige fysiske egenskaper når andelen av kjønrøk blir for høy, f.eks. over 30 til properties of polymers with which they are mixed and mixtures of polymers and carbon black qualities usually have poor physical properties when the proportion of carbon black becomes too high, e.g. over 30 more
It is not surprising that only a limited number of carbon black grades have been used or recommended for use in conductive polymer mixtures, i.e. in mixtures whose usability depends on their electrical properties, especially when the conductive polymer forms part of a circuit through which current is to flow. The carbon black qualities that come into question are generally those that are recognized to give high conductivity to e.g. acetylene black and various furnace soot such as Vulcan XG-72 and Vulcan SC
(both of which are marketed by the Cabot company), and which are characterized by larger surfaces (measured by nitrogen absorption) and high structure (measured by dibutyl phthalate absorption). The latter two parameters are often used to characterize carbon black qualities, and for details of how they are measured, reference can be made to "Analysis of, Carbon Black" by Schubert, Ford and Lyon, Volume 8 of the Encyclopedia of Industrial Chemical Analysis (1969), 179 , published by John Wiley & Son, New York. Regarding details of the nomenclature used in the carbon black industry, reference is made to ASTM standard D 1765-67. Another characterizing property of a carbon black is the d-distance (the average distance in pico-metres between adjacent graphitic planes in the black carbon); thus, acetylene soot has a significantly smaller d-spacing (less than 3 60, and typically about 355) than other carbon black qualities. The d-distances given here have been measured with an electron microscope. For further details refer to "Carbon Black" by Donnet and Voet, published by Marcel Dekker Inc., New York (1976).
The conductivity of a conductive polymer containing carbon black can be increased by annealing as described in US Patents Nos. 3,861,029 and 3,914,363, by making use of this method of annealing it is possible to produce PTK mixtures containing less than 15% carbon black, but which has satisfactory original conductivity, e.g. for use in band heaters.
A serious problem that arises with conducting polymers, especially with those that exhibit PTK behavior, is a lack of voltage stability, i.e. a tendency for the specific resistance to rise irreversibly when the mixture is subjected to voltages greater than approx. 110 volts, e.g. 220 or 480 volts, generally at a rate dependent on the voltage. This problem is particularly serious with heaters, because the increase in resistance results in a corresponding loss in power output. Although voltage instability is a serious problem, it does not appear that this has been recognized in previously known work. US Patent Application No. 601,550 (and the corresponding German Offenlegungsschrift No. 2,634,931) deals with improving the voltage stability of PTK compositions comprising carbon black dispersed in a polymer containing fluorine, e.g. polyvinylidene fluoride, by cross-linking. the mixture with an unsaturated monomer. However, this approach does not provide improved stress stability with other polymers.
It has now been discovered that improved voltage stability is exhibited by a conductive polymer blend comprising: a) at least one crystalline copolymer consisting essentially of units derived from at least one olefin and at least 10% by weight based on the copolymer of units derived from at least one olefinically unsaturated comonomer containing a polar group, and b) dispersed in said copolymer a conductive carbon black with a particle size greater than 18 millimicrons and a d-spacing

The compositions of the invention may contain other polymers, preferably crystalline polymers in addition to the crystalline copolymer described above. Preferably, the carbon black-containing copolymer is dispersed in another copolymer which serves as a binder for the same, i.e. which forms a continuous phase in the mixture. The second polymer is preferably essentially free of carbon black, but may contain a relatively small proportion of carbon black, e.g. due to migration from the copolymer so that the resistance temperature properties of the mixture are dominated by the carbon black copolymer.
The compositions of the invention preferably exhibit useful TPK behaviour, and will then usually have a useful ^ Qms which should ideally be from 0 to 120°C. The mixtures are preferably cross-linked, and it is often preferred that the gel fraction of the mixture is at least 0.6. In general, it is desirable that the mixture should have a specific resistance of at least 80 ohm.cm.
The invention is illustrated in the attached drawings, where the figure shows in the area to the left of the continuous line the relationship between the surface area and the DBP absorption of the type of carbon black defined above, and to the specific carbon black qualities used in the examples and the comparative examples given below.
Copolymerens smelteindeks er fortrinnsvis mindre enn 20, spesielt The copolymer (a) should be a crystalline copolymer consisting essentially of units derived from at least one olefin, preferably ethylene, and at least 10% by weight based on. the weight of the copolymer of units derived from at least one olefinically unsaturated comonomer containing a polar group, preferably an acrylate ester such as methyl acrylate or ethyl acrylate or vinyl acetate or acrylic acid or methacrylic acid. The term "crystalline" is used here in the sense that the polymer has a crystallinity of at least 1%, preferably at least 3%, especially at least 10%. Increasing the content of polar monomer leads to reduced crystallinity, and the content of polar comonomer is preferably no more than 30%. The melt index of the copolymer is preferably less than 20, in particular
. mindre enn 10. The higher the melting index, the more desirable. you it is that the mixture should be cross-linked to a relative
Blandingen skal således fortrinnsvis ha en gel-fraksjon på minst 0,6 når copolymeren har et smelteindekstall på mer enn 20, og blandingen er blitt glødet slik at high level, especially when the mixture is prepared according to a method in which annealing is used to reduce the specific resistance of the mixture. The mixture should thus preferably have a gel fraction of at least 0.6 when the copolymer has a melt index number of more than 20, and the mixture has been annealed so that
hvor L er innholdet av kjønrøk i vekt% basert på blandingens vekt og R er blandingens spesifikke motstand i ohm.cm ved 25°C. where L is the content of carbon black in % by weight based on the weight of the mixture and R is the specific resistance of the mixture in ohms.cm at 25°C.
When the mixture contains a polymer that serves as a binder for the copolymer that holds carbon black, i.e. for dispersing the carbon black in the copolymer, the binder polymer should preferably have a higher softening point than the copolymer. Preferably, the binder polymer should have a limited compatibility with the copolymer so that migration of carbon black to the binder polymer is minimal. Particularly suitable binder polymers are crystalline polymers, which essentially consist of units derived from one or more olefins, e.g. HD or LD polyethylene. Other polymers that can be used are crystalline polymers that comprise 50 - 100, preferably 80 - 100, wt% -CH2CF2- or -CI^CHCl- units and in mixtures that do not melt, polymers that contain at least 50, preferably at least 80% by weight of units derived from one or more olefins together with suitable comonomers.
Typisk skal blandingen glødes slik Suitable grades of carbon black for use in the invention include those selected from furnace soot, thermal soot or duct soot. The content of carbon black is preferably 5-25% by weight of the mixture. The content can be relatively low, e.g. not more than 12 or 15%, in which case it is preferred that the mixture is annealed before any cross-linking occurs at a temperature above the melting point of the copolymer, and preferably above the melting point of the highest melting polymer in the mixture to reduce the specific resistance. Typically, the mixture should be annealed like this
Alternatively, the content of carbon black can be relatively high, e.g. above 15%, in which case annealing before cross-linking may be unnecessary or only carried out for a limited time so that at the end of annealing
In such mixtures, the particle size of the carbon black is preferably greater than 30 millimicrons. It is often advantageous, whether or not the mixture has been annealed prior to crosslinking, to heat the crosslinked mixture for a short time at a temperature above its melting point.
Fortrinnsvis bør blandingen•tverrbindes minst til en grad lik den som bringes tilveie ved utsettelse for ioniserende bestråling til en dose på minst 0,76 M megarad, hvor M er smelteindeks for copolymeren, f.eks. til en gel-fraksjon på minst 0,6.'Cross-linking of the mixtures is carried out after they have been shaped, e.g. by melt extrusion, and it can be carried out by any method known in the art, preferably with the help of ionizing radiation or an organic superoxide. Preferably, the mixture should be cross-linked at least to an extent equal to that brought about by exposure to ionizing radiation to a dose of at least 0.76 M megarad, where M is the melt index of the copolymer, e.g. to a gel fraction of at least 0.6.'
Tilsetning av The compositions of the invention may contain other ingredients which are conventional in the art, e.g. antioxidants, fire retardants, inorganic fillers, thermal stabilizers, aids to the process and substances that cause cross-linking or residues of such substances after treatment. en prorad (en umettet forbindelse som understøtter tverrbinding ved bestråling) er ofte til nytte for å forbedre stabiliteten, spesielt ved uglødede produkter; egnede mengder prorad er mindre enn 10 %, fortrinnsvis 3 - 6 %. a prorad (an unsaturated compound that supports cross-linking upon irradiation) is often useful to improve stability, especially in unannealed products; suitable amounts of prorad are less than 10%, preferably 3 - 6%.
Those of the invention's mixtures where the only polymeric component is the copolymer (a) can be prepared by mixing the ingredients in conventional mixing equipment at a temperature above the copolymer's melting point, followed by annealing and cross-linking as desired. Alternatively, one can first prepare a main quantity containing the carbon black and part of the copolymer, and then this main quantity can be mixed with the rest of the copolymer. Similarly, when the composition contains a binder polymer in which the carbon black-containing copolymer is distributed, such compositions can be prepared by mixing the binder polymer and a bulk carbon black in the copolymer followed by annealing and cross-linking as desired. The main quantity should preferably contain 20 - 50%, e.g. 30 - 50%, carbon black.

Another type of such devices comprises an elongated element of the composition of the invention, at least two longitudinally oriented electrodes embedded in said element parallel to each other and an outer casing of a protective and insulating mixture.

In the examples that follow below, the test samples were prepared in accordance with the method described below, unless otherwise stated. The components of the bulk were rolled together in a rolling mill with two rolls 10 to 30°C above the melting point of the polymer. Where additives were used, they were added before the carbon black. The preferred range for bulk carbon black concentration is 30 to 50%, and most of the blends produced were in this range, although some blends used proportions as low as 20 or as high as 70%. The bulk of the carbon black was rolled 5 minutes, removed from the mill and either cooled to room temperature for later use or immediately mixed with the binder polymer to form this final mixture. To prepare the final mixture, the desired part of the main quantity was melted in a 2-roll mill at a temperature 10 - 30°C higher than the melting temperature of the polymer in the final mixture which has the highest melting temperature. The remaining ingredients, including the other polymer or polymers, were immediately added to
Av disse plater klippet man prøver på •the bulk, and the mixture was mixed for five minutes. The main quantity was chosen so that a resistance of approx. 10 kg ohm in the test samples. The final mixtures were hydraulically pressed into sheets of 15 x 15 x 0.06 cm at 2800 kg/cm and a temperature of at least 175°C. From these plates, the clip is used for rehearsals
2,5 x 3,75 cm, og strimler av ledende sølvmaling ble malt på hver ende av den lengste dimensjon for å begrense et forsøksareal på 2,5 x 2,5 cm. 2.5 x 3.75 cm, and strips of conductive silver paint were painted on each end of the longest dimension to limit an experimental area of 2.5 x 2.5 cm.
Where indicated, these samples, before being crosslinked, were annealed at 150 - 160°C (200°C for polypropylene) cyclically for periods up to 2 hours followed by cooling to room temperature until a minimum resistance level was achieved. (Usually two or three annealing operations were sufficient). Typically, the samples were cross-linked by irradiation; doses ranged from 6 to 50 Mrad, with most samples receiving 12 Mrad.
The voltage stability was assessed by measuring the room temperature resistance of the sample before (Ri) and after (Rf) the sample was subjected to an operating period at high voltage stress. In most cases, this involved operating the heater for 72 hours at 480 volts in open air, then disconnecting the power source and cooling to room temperature before measuring again. The voltage stability is expressed as the ratio between initial resistance and final resistance (Ri/Rf).
Eksempel 1Example 1
It must be noted that the portion of the bulk (and thus carbon) required to achieve the desired resistance level of 10 kg ohms is somewhat dependent on the manufacturing conditions and the type of carbon black. To illustrate this, mixtures containing Sterling SO, Vulcan XC-72 and Black Pearls 880 were prepared in the manner described, using a 0.45 kg Banbury mixer instead of a 2-roll mill; temperature and times were the same in each experiment. The bulk polymer was an ethylene (18%) ethyl acrylate copolymer (DPD6169), and the binder polymer was an LD polyethylene (Alathon 34). The carbon concentration in the main quantity was in all cases 36%. Table 1 shows the percentage of the main amount in the final mixture (% MB) and the percentage of tail smoke in the final mixture (% CB).
