Description
The present invention relates to a method for the electrolytic production and refining of silicon.
Teknisk bakgrunn Technical background
There is a growing market for high-purity metals, particularly high-purity silicon of solar cell quality and electronic quality. Solar-grade silicon feedstock for solar cells has been based on scrap/off-cuts from electronic-grade silicon from the semiconductor industry. Electronic quality silicon is produced by the production of silane from metallurgical silicon and gas phase reduction of silane to silicon. However, this process is very expensive. In addition, the availability of scrap/cuts from the semiconductor industry is now too small to supply the rapidly growing solar cell market.
From US patent no. 3,219,561, a method for the production of refined silicon and germanium is known by passing a direct current between an anode in contact with a molten salt bath containing a fluoride and an oxide of silicon or germanium and a cathode in contact with another molten salt bath containing a fluoride where the baths are separated by a molten alloy of silicon or germanium and another metal to reduce oxides of silicon or germanium to silicon or germanium and deposit this on the cathode. In this electrolytic process, silicon or germanium is deposited as a solid material on the cathode. The solid metal must be removed from the cathode and must be crushed and acid treated to remove impurities trapped in the metal deposited on the cathode.
In US patent no. 3,254,010, another method for refining impure silicon or germanium is described where electric current is passed between a cathode and an anode through a molten electrolyte containing a fluoride, where the anode is made from impure silicon or germanium or alloys of impure silicon or germanium with more noble metals than silicon or germanium to deposit refined silicon or germanium on the cathode. Also with this method solid refined silicon or solid refined germanium is deposited on the cathode. The electrolyte is preferably cryolite. The method according to US patent no. 3,254,010 thus has the same disadvantages as the method according to US patent no. 3,219,561.
FR2559473 relates to a method for refining silicon in an electrolytic process where the cathode consists of an alloy containing silicon such as ferrosilicon, an intermediate electrolyte containing silicon dioxide and an upper layer of refined molten silicon. However, this publication does not disclose a method in which refined silicon is produced from silicon dioxide.
Finally, for metals that have relatively low melting points such as aluminum, electrolytic refining is a conventional method and is described in US Patent No. 1,534,318. This patent describes a process for the electrolytic refining of aluminum where a lower layer of molten metal containing aluminum is established as an anode, an upper layer of molten aluminum as a cathode and an intermediate layer of molten electrolyte with a higher density than the molten aluminium, which electrolyte is essentially fluorides and is essentially chloride-free. Current passes from the anode metal through the electrolyte to the aluminum cathode where aluminum is removed from the anode metal and deposited in molten form at the cathode. The molten electrolyte contains aluminum and sodium fluorides and between 20 and 60% of a fluoride of an alkaline earth metal with an atomic weight greater than 80, for example barium fluoride.
However, the above process described in US patent no. 1534318 cannot be used for electrolytic refining of metals with a high melting point above 1000 ºC as a large proportion of fluorine vapors will form in the fluoride-based molten electrolyte at such high temperatures and destroy the electrolyte's properties.
There is therefore a need for a process by which pure metals with a high melting point, such as silicon, can be refined by an electrolytic refining process.
Beskrivelse av oppfinnelsen Description of the invention
It is an object of the present invention to provide an electrolytic method for producing and refining silicon, where the refined silicon is in a molten state.
Den foreliggende oppfinnelse vedrører således en fremgangsmåte for fremstilling og raffinering av metall ved en elektrolytisk metode, hvor det fremskaffes til en første elektrolysecelle et øvre elektrolyttsjikt omfattende en første oksidbasert elektrolytt inneholdende silisiumoksid hvor den første elektrolytten er i smeltet tilstand og har et smeltepunkt under driftstemperaturen for prosessen, en anode anbrakt i det øvre smeltede elektrolyttsjiktet og et nedre sjikt av en smeltet legering omfattende en legering av silisium og minst ett metall som er mer nobelt enn silisium, hvilken legering utgjør en katode i den første elektrolysecellen, hvor den første elektrolytten har en densitet som er lavere enn densiteten av legeringen; The present invention thus relates to a method for producing and refining metal by an electrolytic method, where an upper electrolyte layer comprising a first oxide-based electrolyte containing silicon oxide is provided to a first electrolytic cell, where the first electrolyte is in a molten state and has a melting point below the operating temperature for process, an anode disposed in the upper molten electrolyte layer and a lower layer of a molten alloy comprising an alloy of silicon and at least one metal more noble than silicon, which alloy forms a cathode in the first electrolytic cell, wherein the first electrolyte has a density lower than the density of the alloy;
tilsetning et råmateriale til det øvre smeltede elektrolyttsjiktet hvor råmaterialet omfatter et metalloksid av silisium; adding a raw material to the upper molten electrolyte layer wherein the raw material comprises a metal oxide of silicon;
tilførsel av likestrøm gjennom anoden til katoden for å redusere metalloksidet for å fremstille en legering med et høyere innhold av silisium; supplying direct current through the anode to the cathode to reduce the metal oxide to produce an alloy with a higher content of silicon;
overføring av legeringen fra det nedre sjikt av det smeltede legeringssjiktet i den første elektrolysecellen til en andre elektrolysecelle for å fremskaffe et nedre sjikt av smeltet legering omfattende legeringen til den andre elektrolysecellen, hvilken legering utgjør en anode i den andre elektrolysecellen; transferring the alloy from the lower layer of the molten alloy layer in the first electrolytic cell to a second electrolytic cell to provide a lower layer of molten alloy comprising the alloy of the second electrolytic cell, which alloy forms an anode in the second electrolytic cell;
fremskaffelse til den andre elektrolysecellen et øvre smeltet sjikt av silisium, hvilket øvre smeltet metallsjikt utgjør en katode, og et mellomsjikt av en smeltet elektrolytt inneholdende en andre oksidbasert elektrolytt inneholdende et oksid av silisium hvor den andre elektrolytten er i smeltet tilstand og har et smeltepunkt under driftstemperaturen for prosessen, hvilken andre elektrolytt har en tetthet mellom tettheten for det øvre smeltede silisiumsjikt og det nedre smeltede legeringssjikt; og providing to the second electrolysis cell an upper molten layer of silicon, which upper molten metal layer constitutes a cathode, and an intermediate layer of a molten electrolyte containing a second oxide-based electrolyte containing an oxide of silicon where the second electrolyte is in a molten state and has a melting point below the operating temperature of the process, which second electrolyte has a density between that of the upper molten silicon layer and the lower molten alloy layer; and
føre likestrøm gjennom anoden til katoden i den andre elektrolysecellen hvorved silisium beveges fra anodelegeringen til det øvre smeltede silisiumsjiktet. pass direct current through the anode to the cathode in the second electrolysis cell whereby silicon is moved from the anode alloy to the upper molten silicon layer.
When using the two electrolysis cells according to the invention, the first electrolysis cell produces an alloy from the raw material and the second electrolysis cell refines the alloy to produce silicon.
In the second electrolytic cell, direct current passes through the anode alloy, the second electrolyte and silicon to refine the silicon into metal.
The two cells can also be operated independently of each other. Thus, the method according to the invention can be defined as a two-stage process. In the first stage, an alloy is produced from the raw material in an electrolysis cell and in the second stage, the alloy is refined to produce pure silicon.
The alloy is preferably transferred from the first electrolysis cell in liquid form, but the alloy can also be drained from the first electrolysis cell, solidified and supplied to the second electrolysis cell in solid form.
In the refining process, both the alloy as well as less pure silicon to be refined can be added to the alloy layer. For example, metallurgical grade silicon can be added to the alloy layer and thereby be refined.
One of the unique aspects of the present invention is that a large number of different raw materials can be used in the first electrolysis cell. Conventional carbothermic production of metals has restrictions on the type of raw materials that can be used and introduces impurities into the metal especially through the carbon source. Any form of raw material can be added to the first electrolysis cell and carbon source impurities are eliminated after the carbon source is unnecessary. This means that the alloy can be purer than conventional alloys and helps in the refining process according to the present invention.
As indicated, the alloy used in the refining need not be the alloy produced according to the present invention.
Once the process is started, the alloy layer may comprise an alloy of the metal to be refined and a metal or metals more noble than the metal to be refined, called the second metal or the second metal alone. During the execution of the process, the alloy will be formed as the metal to be refined, or the first metal, moves into the alloy layer.
The lower molten metal layer comprising the alloy of silicon, and at least one metal more noble than silicon, must have a composition that satisfies the following conditions:
- en tetthet høyere enn tettheten av de første og andre smeltede elektrolyttene og; - a density higher than the density of the first and second molten electrolytes and;
- a melting point close to or below the melting point of silicon so that the metal is in a molten state and is liquid at the operating temperature of the process.
For refining silicon, the lower molten alloy layer can for example consist of Si-Cu alloy, FeSi alloy or Cu-Fe-Si alloy. These alloys have melting points well below the melting point of silicon and thereby also below the melting temperature of the first and second electrolytes.
Den første oksidbaserte elektrolytten må ha en sammensetning som tilfredsstiller de følgende betingelser: The first oxide-based electrolyte must have a composition that satisfies the following conditions:
- den må ha en tetthet ved driftstemperaturen som er lavere enn tettheten for det nedre legeringssjiktet av legeringen inneholdende silisium - it must have a density at the operating temperature that is lower than the density of the lower alloy layer of the alloy containing silicon
- den må ha et smeltepunkt under driftstemperaturen - it must have a melting point below the operating temperature
- den må ha oppløselighet for silisiumioner hovedbestanddelene av den oksidbaserte elektrolytt må være mindre edle enn silisium, og - it must have solubility for silicon ions the main components of the oxide-based electrolyte must be less noble than silicon, and
- must contain an oxide of silicon, for example SiO2.
The second oxide-based electrolyte must have a composition that satisfies the conditions for the first oxide-based electrolyte and it must have a density at the operating temperature that is higher than the density of silicon.
Oxide-based electrolytes also have the advantages that oxides are non-toxic and have a low vapor pressure. Another advantage is that used oxide-based electrolytes are non-toxic and therefore do not have to be disposed of as special waste. The non-toxic nature of the electrolytes is true except for those containing barium oxide as barium oxide is considered toxic.
For den foreliggende oppfinnelse er de følgende oksidbaserte elektrolytter passende: For the present invention, the following oxide-based electrolytes are suitable:
- Ca-O-SiO2, fortrinnsvis inneholdende 40-75 vekt % SiO2- Ca-O-SiO2, preferably containing 40-75% by weight SiO2
- CaO-MgO-SiO2 med et MgO innehold av opp til 40 vekt % - CaO-MgO-SiO2 with a MgO content of up to 40% by weight
- CaO-Al2O3-SiO2 med et Al2O3 innhold opp til 50 vekt % - CaO-Al2O3-SiO2 with an Al2O3 content of up to 50% by weight
- Al2O3-CaO-SiO2-TiO2- Al2O3-CaO-SiO2-TiO2
- BaO-SiO2, fortrinnsvis inneholdende 25-60 vekt % SiO2- BaO-SiO2, preferably containing 25-60% by weight SiO2
- BaO-TiO2-SiO2, fortrinnsvis ca 10-50 vekt % BaO, ca 10-50 vekt % TiO2 og ca.10-50 vekt % SiO2- BaO-TiO2-SiO2, preferably about 10-50% by weight BaO, about 10-50% by weight TiO2 and about 10-50% by weight SiO2
- CaO-TiO2-SiO2, fortrinnsvis ca. 10-50 vekt % CaO, ca. 10-50 vekt % TiO2 og ca.10-50 vekt % SiO2- CaO-TiO2-SiO2, preferably approx. 10-50% by weight CaO, approx. 10-50% by weight TiO2 and approx. 10-50% by weight SiO2
- MgO-TiO2-SiO2, fortrinnsvis ca. 10-50 vekt % MgO, ca. 10-50 vekt % TiO2 og ca.10-50 vekt % SiO2 - MgO-TiO2-SiO2, preferably approx. 10-50 wt% MgO, approx. 10-50% by weight TiO2 and approx. 10-50% by weight SiO2
- Al2O3-CaO-MgO-SiO2, og - Al2O3-CaO-MgO-SiO2, and
- CaO-MgO-SiO2-TiO2- CaO-MgO-SiO2-TiO2
In addition, halides, in particular alkali and alkaline earth fluorides, can be added to the oxide-based electrolytes to modify the viscosity, density, melting point and electrical conductivity of the electrolytes. The amount of halides that can be added to the oxide-based electrolytes is preferably below 20% by weight and more preferably less than 7% by weight.
For silicon, the oxide-based electrolytes should have a density above approx.2.57 g/cm<3 >which is the density of molten silicon at the melting point of silicon, and below approx. 3.37 g/cm<3 >if 75% FeSi is used as alloy and below approx.5.5 c/cm<3 >if 50% FeSi is used as alloy. For the refining of silicon, the oxide-based electrolytes must have a melting point close to or below the melting point of silicon, which is 1414C.
A particularly suitable oxide-based electrolyte for refining silicon is a CaO-SiO2 electrolyte containing 40-75% SiO2. This electrolyte has a density between approx. 2.5 g/cm<3 >and approx. 2.7 g/cm<3 >and has a high solubility of Si ions, low solubility of Si and a low volatility at an operating temperature above the melting point of silicon.
The first and second electrolyte may have the same composition or they may be different. The second electrolyte must have a density in the molten state such that it forms an intermediate layer of molten electrolyte between the upper molten metal layer and the lower molten alloy layer. The first electrolyte does not have such great limitations. The first electrolyte must have a density in the molten state such that it floats on top of the lower molten alloy layer, i.e. it must have a density lower than the molten alloy. The first electrolyte need not have a density in the molten state that is higher than the metal in the molten state.
Preparation of the alloy and the refining method according to the present invention can be carried out in suitable conventional vessels having a heat-resistant refractory lining such as alumina, magnesium oxide, silicon nitride, silicon carbide or graphite. The side walls of the vessel can preferably be equipped with conventional cooling systems, such as evaporatively cooled elements to create a freezing lining on the inside of the side walls of the vessels.
In the present invention, when the method includes simultaneous production and refining where separate vessels are used, the vessels can be in fluid contact with each other, for example through a pipe in the side walls of both vessels. The outlet of the tube in both side walls must be positioned below the level of the lower alloy layer, in other words the top of the molten alloy layer must be above the level of the outlet of the tube creating communication between the vessels. In such an arrangement, one vessel acts as the first electrolytic cell for alloy production and the other vessel acts as the second electrolytic cell for refining.
Preferably, a single vessel is used for simultaneous production of alloy and refining of the metal, where the vessel is divided into a first electrolysis cell and a second electrolysis cell and where the two cells are in fluid communication with each other. Such an arrangement is shown in US patent 3,219,561 of November 23, 1965.
In the arrangement for simultaneous production of the alloy and refining of metal, the two electrolytes are separated from each other and do not contaminate each other.
In both embodiments, the anodes and cathodes are connected to a direct current source in a conventional manner to supply direct current.
When direct current is passed through the electrolytic cell or cells, silicon in the alloy will pass into the second oxide-based electrolyte along with ions of impurities in the alloy that are electrochemically less noble than silicon. As silicon is the most noble element in the second electrolyte, silicon ions will be reduced at the cathode and will form pure, molten silicon which is collected in the molten silicon cathode. Impurities more noble than silicon are trapped in the anode layer, while impurities more base than silicon are trapped in the second electrolyte.
The method according to the present invention can be carried out both as a batch process and as a continuous process.
When the method is carried out as a batch process, alloy is added to the alloy layer continuously or intermittently. Eventually, the electrolyte and the alloy will have a high content of impurities. The process is then stopped and the electrolytes and the remaining part of the alloy are removed from the cell. New alloy and new oxide-based electrolytes are added together with a starting cathode of the metal to be refined, after which electric current is again supplied to the electrolytic cell.
When two separate cells are used, a first for alloy production and a second for refining, the alloy from the second cell which is depleted of silicon is intermittently drained and added to the first electrolytic cell.
When the method according to the invention is carried out as a continuous process, means are arranged for continuous or intermittent supply of alloy, means for continuous or intermittent removal of oxide-based electrolytes and means for continuous or intermittent supply of fresh oxide-based electrolytes. Finally, means are arranged for continuous or intermittent tapping of refined silicon from the upper silicon layer. The reason for removing the alloy is that the alloy during electrolysis will have an increased content of contaminant elements that are more noble than silicon. During the electrolysis, the electrolytes will also have an increased content of elements that are less noble than silicon, and to reduce the content of polluting elements, parts of the electrolytes are removed and can be returned to the electrolyte layers in the cells after purification or they can be deposited.
In a similar way, the processes for both producing the alloy and refining the silicon can be carried out either as a batch process or as a continuous process.
The present invention thus provides a simple and cost-effective method for producing silicon. Low-cost alloys of silicon and a metal more noble than silicon can be used as an alloy. Silicon alloys such as FeSi alloys and Cu-Si alloys can be used as anode alloy. Such alloys can either be produced in accordance with the invention or in any completely conventional way using conventional methods.

Detaljert beskrivelse av oppfinnelsen Detailed description of the invention
Figure 1 shows a schematic image of an electrolysis cell for carrying out the method according to the present invention for refining silicon. The electrolysis cell comprises a vessel 1 with a refractory layer 2. In the electrolysis cell there is a lower layer 3 of an alloy of silicon and a metal more noble than silicon such as Cu-Si alloy which acts as an anode in the electrolysis cell. Above the lower anode layer 3 there is an oxide-based electrolyte 4 which has a density which is lower than the density of the anode alloy 3 and a higher density than molten silicon. A suitable electrolyte 4 is a mixture of 50% by weight CaO and 50% by weight SiO2. On top of the electrolyte layer 4, there is a layer 5 of pure silicon which acts as a cathode. The anode 3 and the cathode 5 are connected via contacts 6 and 7 respectively to a direct current source (not shown) to conduct current to the electrolysis cell. When direct current is supplied to the electrolysis cell, silicon from the anode alloy 3 will pass into the oxide-based electrolyte 4 together with ions of impurities in the anode alloy 3 which are electrochemically less noble than silicon. As silicon is the most noble element in the electrolyte 4, silicon ions will be reduced at the cathode 5 and will form pure, molten silicon which is collected in the molten silicon cathode 5. The impurities that are more noble than silicon are captured in the anode layer 3, while impurities more impure than silicon is trapped in the electrolyte 4. Pure refined silicon is intermittently drained from the molten cathode layer 5. Additional solid or molten unrefined grade metal to be refined is continuously or intermittently supplied to the molten anode layer 3 through a supply channel 8 for anode alloying.
After a period of operation of the electrolysis cell, the anode layer will have an increased content of contamination from more noble metals than silicon and the electrolyte will have an increased content of less noble elements than silicon. The electrolysis cell must therefore be stopped and restarted with clean anode alloy and with new uncontaminated electrolyte.
In Figure 2, the vessel 10 has a refractory lining 11. Anode layer 12 comprises the alloy and electrolyte layer 13 containing the second electrolyte and electrolyte layer 14 contains the first electrolyte. The layer 15 is pure metal and acts as a cathode. The anode 16 and the cathode 17 are connected via conventional contacts to a direct current source, not shown. A wall 18 separates the two cells, the first electrolysis cell 19 and the second electrolysis cell 20. The alloy layer 12 flows between the two cells below the wall 18. In the first electrolysis cell 19, raw material, for example quartz, is electrolytically reduced to a metallic state, such as silicon, to increase the concentration of the metal to be refined. In the alloy layer of the second electrolysis cell 20, the metal to be refined, such as silicon, is moved from the anode layer through the second electrolyte layer 13 to the pure metal layer 15. The alloy layer 12 fills the cell to a level above the lower end of the wall 18, thereby separating the two the electrolytes in the two cells. The anode 16 is immersed in the electrolyte layer 14 and the cathode 17 is immersed in the metal layer 15, but neither is in direct contact with the alloy layer 12. The alloy layer 12 acts as a common cathode.
The metal to be refined and elements more noble than the metal to be refined which are in the first electrolyte in the electrolyte layer 14 are deposited in and alloyed with the molten alloy.
The anode 16 can either be inert or consumable, such as baked carbon or graphite.
In the vessel 30 shown in figure 3, which was made of graphite, there was an electrolyte layer 31 with a composition of 55% by weight CaO and 45% by weight SiO2. Raw material of SiO2, quartz, was added frequently to layer 31 to maintain the composition of the electrolyte and to provide raw material for the process. A voltage of 4.5 V was applied between graphite anode 32 and cathode 33 to give a current density on the cathode of about 1 A/cm<2>. The cell temperature was kept constant at 1650 ºC. The cell was started with a molten cathode made of copper. The first metal is silicon and the second metal is copper in this cell. Current passed through the cell and silicon oxide ions were transported to the cathode where they were reduced to silicon. After 12 hours of electrolysis, the copper cathode contained approx. 20 weight % Si, which gives a current yield of approx. 40%. A SiCu alloy was thus produced.
As will be seen, the cell started with the pure anode metal in the alloy layer and through operation of the cell alloy was formed in the alloy layer.
