Description
The present invention relates to a method for the production of metallic aluminum or alloys of aluminum and manganese, where aluminum chloride in the fluid phase is reacted with manganese in a container, whereby the manganese will reduce the fluid aluminum chloride and form aluminum in mainly elemental form and manganese chloride.
Oppfinnelsen tar utgangspunkt i fremgangsmåter ifølge The invention is based on methods according to
I sin grunnform består AAR-prosessen av fire grunntrinn: prior patents belonging to Applied Aluminum Research Corporation relating to the production of substantially uncomposite aluminum from clay, bauxite or other aluminum-containing materials. In its basic form, the AAR process consists of four basic steps:
I. Karboklorinering av aluminiumholdig materiale for å danne aluminiumtriklorid. II. III. Oksydasjon av manganklorid for å gi en eller flere former av manganoksyd og klorgasser, og I. Carbochlorination of aluminum-containing material to form aluminum trichloride. II. Reduction of aluminum trichloride with manganese to form uncompounded aluminum and manganese dichloride. III. Oxidation of manganese chloride to give one or more forms of manganese oxide and chlorine gases, and
IV. Reduksjon av manganoksydene for å gi manganmetall. IV. Reduction of the manganese oxides to give manganese metal.
These steps can be performed in a number of different ways in combination or separately as described in US-PS 3,615,359,
3 615 360, 3 677 742, 3 713 809 og 3 713 811. Disse patentskrifter 3 615 360, 3 677 742, 3 713 809 and 3 713 811. These patents
gir anvisning på utførelse av trinn II med gassformet aluminiumklorid og smeltet mangan ved temperaturer på ca. 900-1500°C og trykk på opptil 70 atmosfærer. gives instructions for carrying out stage II with gaseous aluminum chloride and molten manganese at temperatures of approx. 900-1500°C and pressure of up to 70 atmospheres.
Other methods are known where the metal chlorides are reduced with a reducing metal. The most important example of such a method is the Kroll process, which is used in continuous titanium production. Briefly, TiCl4 is reduced with molten magnesium or sodium. The metal halide by-product (MgCl2 or NaCl) is then electrolytically reduced to the uncompounded metal (magnesium or sodium), and the titanium sponge product obtained by

It will be noted that the reducing metal in the direct thermochemical reduction processes described above is always in a molten state, which requires a reaction at high temperature with all the associated requirements in terms of expensive equipment and energy consumption.
The present invention is based on the new idea that the reducing metal and chloride product, instead of being molten, can be in solid form with all the resulting economic advantages.
The invention is thus characterized by the use of manganese at a temperature of 180-600°C and such pressure conditions in the container that the reaction components will retain their respective phases.
F.eks. kan aluminium fremstilles ved reduksjon åv AlCl^ i E.g. aluminum can be produced by reduction of AlCl^ i
enten væske- eller gassform med mangan i fast form. either liquid or gaseous with manganese in solid form.
Det The present invention has exceptionally general applicability. In general, the invention comprises reacting a fluid aluminum chloride with a reducing manganese powder in solid form. The
i. in.
viktigste kjennetegnende trekk er at det reduserende manganpulver er i fast form, og at aluminiumkloridet er i fluidumfase ved den temperatur og det trykk som prosessen utføres ved. the main distinguishing feature is that the reducing manganese powder is in solid form, and that the aluminum chloride is in a fluid phase at the temperature and pressure at which the process is carried out.
Den kjemiske grunnreaksjon er: Step II of the AAR process is remarkably improved by the method according to the present invention. Fluid aluminum chloride is reacted with powdered (solid) manganese at low temperature (180-640°C) and pressure (1-30 atmospheres). The basic chemical reaction is:
3Mn(f) + 2AlCl3(g,v) = 3MnCl2(f,oppl.)
Under visse betingelser foreligger videre kjemiske komplekser mellom mangandiklorid og aluminiumtriklorid, Under the conditions stated above, manganese and aluminum exist in solid form and aluminum trichloride as a gas or a liquid depending on the combination of temperature and pressure. Manganese dichloride is available either in solid form or dissolved in excess, liquid aluminum trichloride. Under certain conditions, chemical complexes also exist between manganese dichloride and aluminum trichloride,
og disse øker vesentlig forholdet mellom mangan og aluminium i gassfasen. and these significantly increase the ratio between manganese and aluminum in the gas phase.
For reaksjonen med'reaksjonsbestanddelene i følgende form: Thermodynamic considerations show that the chemical equilibrium for the above reaction lies to the right under the stated conditions. For the reaction with the reaction components in the following form:
3Mn(f) + 2AlCl3(v) = 3MnCl2(f) + 2Al(f) 3Mn(f) + 2AlCl3(v) = 3MnCl2(f) + 2Al(f)
1,1 • 10 6, noe som angir at reaksjonen går mot høyre. is e.g. the free enthalpy of the above reaction at 500 and 600K approx. -18.3 kcal resp. -16.6 kcal. The equilibrium constant at 500 and 600K is thus approx. 1.0 • 10 8 resp. 1.1 • 10 6, which indicates that the reaction goes to the right.
The advantages of working at these low temperatures (below the melting point of aluminum) are many. E.g. less expensive construction materials can be used, and corrosion problems are reduced to a minimum. The heat exchanger requirements for the reaction components are reduced and the costs thereby reduced. Aluminum and manganese present as pure or mixed solid particles can be easily handled and easily brought into contact with aluminum chloride in gaseous or liquid form in any of a number of conventional apparatuses.
Experiments have shown that the above reaction actually takes place under the specified conditions. The following two examples summarize some confirmatory experimental data for conditions under which aluminum trichloride exists as a gas and as a liquid (at and below 600°C).
Eksempel I Example I
This example will be discussed with reference to fig. 1, which schematically shows a low-temperature AlCl^ gas apparatus. A reactor 26 and an AlCl^ generator 22 are incorporated in a horizontal 19 mm aluminum oxide tube 19. Each section of the tube 19 is separated from each other by means of pyrex wool 28 and a 20 cm<*>s void 24. AlCl^- the generator section 22 contains a 10 cm long layer of aluminum pellets, and the reactor section 26 contains a 13 mm long layer with 5 grams of manganese. A capacitor 32 consists of an approx. 13 cm long tube of mild steel with a diameter of 50 mm and is connected to the ceramic tube by means of a gasket 30. The condenser 32 also has a line 34 and a valve 36 for venting any gases. The reactor and generator sections of the tube are heated separately by means of resistance wire 20.
Chlorine vapor from a source 10 is passed via a line 12 through a rotary meter 14 for measuring the flow rate, which is regulated by a valve 16, and is passed through a line 18 into the aluminum pellets in the generator 22 to form AlCl^ at 300°c. The AlCl^ gas then passes through the layer of Mn arranged in the reactor 26 with particle sizes from 45 to 300 micrometers (all 325 mesh). The manganese's particle size was chosen for a size distribution that gave a high surface area to ensure good contact between the gas and the solid. Experiments were carried out for 2 hours with 5 grams of Mn at 300-600°C and a flow rate of AlC^ of 3 grams per hour with the results indicated in table I.
The method will be able to be carried out in ordinary reactors for the reaction between gas and solids and in combinations of such reactors. MnC^ will be able to be removed from the aluminum product by evaporation as a MnC^/AlCl^ gas complex or by dissolution in liquid AlCl^ or another solvent. The reaction can be stopped and the aluminum then produced can be separated from the manganese by e.g. aluminum subhalide distillation, zinc extraction, zone freezing or differential evaporation.
It is obvious that these reactions with AlCl^ in gas phase which
- er angitt ovenfor, kan optimaliseres (med hensyn til reaksjonshastig-het og fullførelse) ved hjelp av høyt trykk og endringer i andre - is indicated above, can be optimized (with regard to reaction speed and completion) by means of high pressure and changes in other
variable, f.eks. ved mindre partikkelstørrelser, lengre eksponerings-tid, høyere gasshastighet som f.eks. i transport- eller cyklonreaktorer eller høyere temperaturer. variable, e.g. with smaller particle sizes, longer exposure time, higher gas velocity such as e.g. in transport or cyclone reactors or higher temperatures.
Eksempel II Example II
2. A batch reactor 40 is designed for effective contact of manganese metal grains with liquid AlCl^ in a continuously stirred container. The device is designed for operation for periods of varying length at 180-600°C and 1-31 atmospheres with fillings of approx. 30-60 g Mn and 120-450 grams A1C13-
The reactor 40 contains an aluminum oxide tube 58 with a diameter of approx. 64 mm contained within a stainless steel tube 60 which is heated externally by means of resistance wires 62. A stainless steel agitator 56 with a shaft 54 and a motor 50 is mounted on an upper flange 46, the shaft extending through a gasket 48 .The charge is introduced through a line 44. A pressure gauge 52 is mounted on the line 42. After the reaction period, the unreacted A1C13 is evaporated through a line 64 and a valve 66 to a condenser 68 which is vented through a line 70 and a valve 72.
Eksempelvise resultater er angitt i tabell II. Exemplary results are shown in table II.
It is worth noting that for the reaction between liquid A1C13 and solid Mn there are not only very favorable equilibrium constants and thermodynamic conditions for completion of the reaction, but also that the kinetics are unexpectedly fast, especially for what would normally be considered a slow "metal-through-metal" diffusion limitation. The reasons for this rapidity of the reaction may be unexpectedly difficult to understand and are currently not known, but the following is speculated: The dissolution of Mnci,, in the moving liquid stream of A1C13 first removes a reaction product from the immediate vicinity of the reaction surface. Next, the liquid A1C13 serves as a solvent for dissolving the solid MnCl2 which is formed on the reaction interface together with the aluminium, whereby a porous particle microstructure is obtained, through which the unreacted manganese is easily reached by the liquid AlCl-j. Thirdly, there will unexpectedly be porosity as a result of another phenomenon, namely that the volume of the MnCl2 product and the aluminum products will significantly exceed the volume of the dense manganese substrate, so that there will be a tendency for a film of solid reaction products or of porous aluminum products will expand away from the manganese and thereby increase the porosity.
Another important advantage of the reaction with liquid AlCl-j lies in the increase in the boiling point of the AlCl-j/MnCl^-liquid as the reaction progresses as a result of increased concentration of MnC^- This allows the use of favorable higher temperatures for the reaction up to 600°C instead of being limited by approx. 352.5°C which is the critical temperature for pure AlCl^. This factor of increased temperature can be used for easy compensation for any decreasing concentration of A1C13 as a result of an increase in the MnCl2 content as the reaction progresses. Additional MnCl2 or other soluble metal salts can be added as needed to provide optimal conditions.
An advantage of the process with liquid AlCl^ lies in the easy separation of the products formed.
For det første reduseres densiteten fra ca. 7,4 g/ml for Mn Firstly, the density is reduced from approx. 7.4 g/ml for Mn
Eventuelt kan vanlig tyngdekraft- to as low as 2.7 g/ml for Al as Mn particles are replaced by Al products. The reaction products can therefore be easily separated by exploiting the differences in density. The product vii e.g. could be fed out of a continuous reactor into the liquid stream at a suitable rate that allows the Mn particles to remain. Alternatively, normal gravity can
separering anvendes under resirkulering av Mn-partiklene. Alternativt kan alt manganet erstattes med aluminium i reaktoren eller en serie av reaktorer for å unngå behovet for separering av aluminiumet fra et mellomprodukt. separation is used during recycling of the Mn particles. Alternatively, all the manganese can be replaced by aluminum in the reactor or a series of reactors to avoid the need to separate the aluminum from an intermediate product.
The aluminum product can be cleaned of accompanying MnCl2 by washing with fresh liquid A1C13 in which MnCl2 is soluble up to 50% by weight. The two salts can be easily separated by crystallization, sublimation or evaporation of AlCl^. Water or organic solvents can also be used to remove any remaining MnCl2 or A1C13.
The A1C1.J remaining on the surface of the aluminum product can be easily removed by sublimation or evaporation. MnCl2 can be removed from the AlCl^ liquid by evaporation of the liquid, which has an atmospheric boiling point of 180°C, while the boiling point of MnCl2 is 1190°C. Optionally, MnCl2 can be crystallized from a hot concentrated solution of MnCl2 and AlCl^ by reducing the temperature. After removal of MnCl2, AlCl^ can be used again.
An unexpected advantage of the reaction with liquid AlCl^ is that the aluminum product is formed on the surface of the manganese metal in a way • that does not block the reaction. This makes it possible to stop the reaction at any desired time and still be able to easily separate and recover the aluminum product. The temperature of the aluminum product can be raised above its melting point so that the aluminum product will flow away from the particles and collect, while the remaining manganese metal is left with a thin film of a high melting point manganese/aluminum alloy on the interface. The manganese residue is returned to the reactor, or it can first be agglomerated if the particle size is very small.
De Al/Mn-legeringer som kan fremstilles direkte ved den foreliggende oppfinnelse, har form av Al^Mn, Al4Mn, Al^Mn og Al8Mn5, Al/Mn alloys can usually be produced only with great difficulty due to the large difference in the melting points of the two metals and the tendency of the metals to oxidize. Aluminum companies therefore usually purchase Al/Mn master alloys for alloying with aluminum ingots to form alloys with the desired Mn content. Such Al/Mn alloys can be formed directly by the present invention, whereby the above-mentioned step of melting a separate pre-alloy is avoided. The Al/Mn alloys that can be produced directly by the present invention are in the form of Al^Mn, Al4Mn, Al^Mn and Al8Mn5,
Agitation resulting in abrading or impacting may cause the aluminum product coating to separate for collection. Furthermore, more unconverted manganese will be exposed. The aluminum product can be separated from the manganese by conventional methods such as e.g. subhalide extraction or zinc extraction. This particular aspect of the invention can be carried out in many forms. Firstly, it can be used in many reactors, flow devices and devices where solid and liquid substances are brought into contact with each other, e.g. reactors with fluidized, static and moving beds, batch reactors, cyclone reactors and tube transport reactors, both in co-flow and in counter-flow and in semi-continuous or batch arrangements. Agitation may be accomplished by means of agitators, slurry flow or recirculation, vibrators, shakers, recirculation of an inert gas or liquid A1C13, rotary or tumble drums with or without paddles or grinding balls or other obvious devices.

Fig. 3 is a schematic diagram showing an apparatus for batch execution of the method according to the present invention. In the method, a reactor 80 of non-corrosive metal or of steel lined with ceramic material is used. The reactor 80 has heating devices such as electric heating coils 82 to regulate the temperature necessary to keep the aluminum chloride in a liquid state and to meet other heating needs. The reactor is filled with AlCl^ and manganese from above through a filling and emptying opening 84. Usually there will be an excess of AlCl3 to keep the reaction components in the form of a slurry of solids in the liquid. The reactor is closed and heated to reaction temperature. At this temperature (180-600°C) the aluminum chloride is liquid and has a vapor pressure of 10-310 N/cm 2 depending on the exact reactor temperature and the composition of the liquid. The mixture of reaction components is maintained at the desired temperature and pressure until the manganese is converted to the desired degree to give the aluminum product and MnC^- The mixture is mechanically stirred by means of a blade 88 which is attached to a shaft 86 which is driven by a motor (not shown) for to increase touch and reduce reaction time. After the reaction, any excess A1C13 is removed by opening the reactor and venting the aluminum chloride as a gas through a line 90 and a valve 92. This removal can be increased by suction using a vacuum and/or by increasing the temperature. The aluminum product and MnCl2 are discharged as solids and then separated using e.g. melting, evaporation or solution extraction.

10-310 N/cm . Granular, solid manganese is continuously introduced from above through an inlet opening 104, and AlCl3 is continuously introduced from the bottom through an inlet opening 106 into the counterflow reactor. The solid aluminum product is continuously removed from the bottom at 110, and MnCl2 is removed above at 108 and/or below at 110 depending on the extent to which it dissolves in AlCl-j.
The addition of inert metal salts of low volatility, especially metal halides, is beneficial in carrying out the reactions described above. The inert metal salts are used to lower the vapor pressure for the aluminum chloride, so that a higher temperature can be reached in the closed reactor at a given pressure.
Forsøksresultater har vist at totaltrykket i reaktoren vil avta etterhvert som reaksjonen skrider frem som et resultat av dannelsen av MnCl2, og det kan derfor være unødvendig å tilsette Experimental results have shown that the total pressure in the reactor will decrease as the reaction progresses as a result of the formation of MnCl2, and it may therefore be unnecessary to add
Eksempler på slike salter er NaCl, CaCl2, KC1, MgCl2, BaCl2 etc. other inert metal salts to the system. Under certain conditions, however, it may prove desirable to carry out the reaction at elevated temperatures with an excess of AlCl^, and the reduction of the AlCl^ vapor pressure as a result of the formation of MnCl2 may be insufficient to allow work to be carried out at the desired temperature and total pressure. In this case, an addition of one or more additional inert metal salts may be highly desirable. Examples of such salts are NaCl, CaCl2, KC1, MgCl2, BaCl2 etc.
