Abstract
The aqueous emulsion is prepared by a two stage polymerization process. In the first step, the monomer generating the low Tg polymer is polymerized, while in the second step, the monomer generating the high Tg polymer is polymerized. In one or both of the above steps, monomers having at least two carboxyl or carboxylate groups form part of the monomer mixture. The resulting polymers are particularly useful for coating compositions, which polymers provide an excellent binding effect of blocking resistance and scrub resistance to the coating composition.
Description
Paints and coatings based on emulsion polymers are well known and are commonly referred to as latex paints or coatings. Such paints and coatings are water based and have a continuous aqueous phase in which fine polymer particles are dispersed. The polymer particles are usually polymers of methacrylate, styrene, or ethylene-based monomers such as methyl methacrylate, butyl acrylate, 2-ethyl hexyl acrylate, styrene, vinyl acetate, vinyl veova, or ethylene. to be.
Despite being water based, latex paints and coatings tend to contain significant levels of volatile organic compounds (VOCs). Often this tendency is due to the presence of organic cosolvents or coalescing agents, which aid in forming the film when the paint dries. Concerns about the environment, health, and odors are required to reduce the amount of VOCs in the latex paints. The only way to achieve this object is to reduce or completely remove the amount of solvent and coalescing agent in the paint formation.
Unfortunately, removing solvents and coalescing agents from paint formation creates many problems. One problem is that when no binder is present, a polymer with a lower Tg must always be used to make a good film. Lattice of polymers with low Tg is known; However, their use results in a decrease in blocking resistance. "Blocking" is the tendency of the film to stick to itself when stacked under pressure.
The blocking problem can be overcome to some extent by using high extender levels, but this solution can only be applied to paints such as flat interior paints having a relatively high pigment volume concentration (PVC). . Paints with high extender levels are not suitable for satin and semi-gloss applications. In addition, at the binder level used for high PVC paint, scrub resistance and gloss are poor.
On the other hand, low PVC paints tend to have good scrub resistance because of the relatively high binder amount. However, their blocking resistance worsens because the level of extender is low. As such, there is often a trade-off between blocking resistance and scrub resistance, and providing a latex that provides good blocking resistance and scrub resistance in high and low PVC paints, especially at low VOC formulations. Difficulties have been demonstrated.
Accordingly, it would be desirable to provide polymeric latexes that can be formulated into paints and other coating formats that have both good scrub and blocking resistance. In particular, it is desirable for the latex to provide these results over a wide range of pigment volume concentrations (PVC) in the formulation with little or no VOCs.
In one aspect, the present invention is an aqueous solution emulsion having an aqueous phase and a dispersed polymer phase, wherein at least 50% by weight of the polymer phase dispersed therein is composed of particles prepared in a multistage polymerization process. The dispersed polymer phase is present in the form of particles of a size that can remain stably dispersed in an aqueous phase. Suitable sizes for the particles range from 80 to 300 nm in diameter, where diameter means the longest dimension of the particle.
The dispersed particles consist of a polymer prepared in a multistage process. In the present invention, all the data for the Tg is poured into the O-ring coated with 3-inch diameter heated tetrafluoroethylene fluorocarbon at 35-40 ° C., and latex is dried at this temperature. And a polymer obtained by dynamic mechanical thermal analysis (DMTA) on a polymer prepared by further drying it in a forced-air oven at 70-80 ° C. until the sample is completely dried. Samples 1 to 2 mm thick are evaluated based on the Rheometrics RDS-II spectrometer using a 7.9 mm horizontal plate model. A frequency of 1 rad / sec is used and the temperature range is from the predicted Tg below to about 150 ° C. Percentage strain is chosen so that the properties are defined within the linear viscoelastic region.
In some cases, it is difficult to measure the individual Tg of the polymer. In this case, the Tg of the polymer formed in each step can be determined by polymerizing the monomer or monomer mixture only in a single step polymerization process and measuring the Tg of the resulting polymer by the method described above. For example, the Tg of the styrene / 2-ethylhexyl acrylate mixture is determined by polymerizing the mixture in a single stage polymerization and measuring the Tg of the resulting polymer.
A convenient way to measure the Tg of a polymer formed from a particular monomer mixture is to use the FOX equation.
1/TgAN = wA/TgA + wB/TgB = ... + wN/TgN1 / TgAN = wA / TgA + wB / TgB = ... + wN / TgN
여기에서, A, B, 및 N은 N 모노머를 함유하는 혼합물 내에서 개별적인 모노머를 나타내고, wA, wB, 및 wN은 모노머 A, B, 및 N의 중량부를 나타내며, TgAN은 형성된 고분자의 Tg를 나타내고, 그리고TgA, TgB, 및 TgN은 모노머 A, B, 및 N 각각의 단일중합체의 Tg를 나타낸다. T.G. Fox, Bull. Am. Wherein A, B, and N represent individual monomers in a mixture containing N monomers, wA, wB, and wN represent parts by weight of monomers A, B, and N, and TgAN represents the Tg of the polymer formed. And TgA, TgB, and TgN represent the Tg of the homopolymer of monomers A, B, and N, respectively. T.G. Fox, Bull. Am. Physics Soc., Vol. 1 (3), page 123 (1956). By using the above FOX equation, it is possible to screen the bonds of the monomers in order to measure the bonds providing the polymer with the required Tg.

In the art, many of these monomers are usually characterized as "curing" monomers or "softening" monomers depending on the Tg of the homopolymer. Therefore, it is known to select monomers or monomer mixtures for each of the polymerization stages in order to obtain the required Tg polymer for each stage. For example, aromatic vinyls tend to form higher Tg polymers. By mixing the curing and softening monomers of various properties, it is possible to control the Tg of the resulting copolymer within the desired range.

The emulsions of the present invention are conveniently prepared by polymerizing monomers described in two-step emulsion polymerization in aqueous solution. Suitable polymerization methods are well known and are described, for example, in emulsions: theory and practice, P. Becher Reinhold, New York (1966); Emulsion Polymer Technology, Robert D. Eddie Jr. Marcel Decker, New York (1991).
Generally, the emulsion polymerization process involves adding the first stage monomer into a continuous aqueous solution phase while stirring. One or more surfactants are typically present to help form a stable emulsion with separated, droplets of the desired size. Free radical initiators or redox catalysts are always used to provide commercially acceptable polymerization rates and high conversion of monomers to polymers.
The first stage monomer may be added suddenly to the aqueous solution in a batch mode of operation. Alternatively, all or part may be added continuously or increasing as the polymerization proceeds.
The second stage monomer is added after the first stage monomer is added and is generally polymerized with a conversion of at least 70% by weight, preferably at least 80% by weight.
Although the terms first and second stage polymerization have been used, it is important to note that the term is not intended to imply that the steps are performed in any particular way. Importantly, monomers polymerized at the end of the polymerization process produce polymers with high Tg, whereas monomers used early in the process produce polymers with low Tg. As such, for example, the monomer may be added continuously to the reaction vessel (under polymerization conditions) and the transition from the first stage to the second stage is distinguished by a change in monomer composition (or ratio of monomers). do. Changes in monomer composition or ratio may be sudden or constant. The change in monomer composition may be due to the addition of monomer streams, such as when the first stage monomer comprises n-butyl acrylate and the second stage monomer comprises a styrene / n-butyl acrylate mixture. In this example, n-butyl acrylate can be added without interference through the first and second steps and the start of the second step is separated by the start of the styrene flow.
Similarly, the change in monomer composition may be due to the discontinuity of the monomer flow, such as when the first stage monomer comprises n-butyl acrylate and styrene and the second stage monomer comprises styrene rather than n-butyl acrylate. . The second stage begins when the n-butyl acrylate flow ends.
The third method, in which the first and second stages are separated, is by varying the proportion of monomers in the flow. For example, a styrene / butyl acrylate mixture rich in n-butyl acrylate can be added in the first step and the second step can only be started by increasing the amount of styrene in the stream relative to n-butyl acrylate. Of course, the first and second stages can be distinguished by the discontinuity of the first stage monomers and the beginning of a completely different monomer flow that follows.
Another way of performing the polymerization step by step is to supply all of the first stage monomer and then polymerize to at least 70% conversion, and then immediately or gradually add the second stage monomer.
It is within the scope of the present invention to use seed particles at the beginning of the polymerization. When seed particles are used, their weight is preferably not more than 2% greater than the weight of the monomer mixture; In such cases, the composition of the seed particles is ignored when calculating the amount of various monomer forms of the monomer mixture.
In the polymerization process shown, water, surfactants, and optional seed particles are initially charged into a suitable reactor and heated to the desired polymerization temperature. The desired polymerization temperature depends on the particular catalyst and monomer used and typically ranges from 30 to 100 ° C., preferably 50 to 100 ° C., more preferably 60 to 100 ° C. Higher temperatures may be used under special conditions, such as the use of superatmospheric pressure.
The initial charge into the reactor may comprise all or part of the first stage monomer mixture. The mixture may include monomers having multiple carboxyl or carboxylate groups as much as monomers containing a single carbosyl or carboxylate group.
After the initial load is heated to the desired temperature, one or more streams are fed to the reactor. One of these streams includes a free radical initiator. A portion of the first stage monomer mixture that is not added to the initial load can be added in one or more separate streams. The monomer may be before emulsification, but such is not critical.
Additional surfactants may also be added in individual streams or mixed with the catalyst or one or more monomers. The mixture of monomers is polymerized in the first step and the monomers can be added as two or more separate streams.
Following the addition of the first stage monomer, the reactor contents are typically heated for a period of time to polymerize the monomer to conversion of at least 70% by weight, preferably at least 80% by weight. Thereafter, a second stage monomer is added. Again, this second stage monomer stream may comprise all or a portion of monomers having multiple carboxyl or carboxylate groups as much as monomers containing a single carbosyl or carboxylate group. This can be done suddenly, or the second stage monomer mixture can be added continuously or intermittently over a period of time. Additional surfactant and / or free radical initiator may also be fed into the reaction vessel during the addition of the second stage monomer mixture. Following the addition of all monomers, the reactor contents are typically heated for a period of time to complete the polymerization. Often this post addition heating is done at a higher temperature than the main polymerization, preferably at 80-100 ° C.
The amount to be added and polymerized is selected such that the resulting emulsion has the desired amount of solids and is suitable for the copolymer particles to have the desired size. Preferably, the resulting emulsion has a solid amount of 10 to 70% by weight, more preferably 40 to 55% by weight, and the copolymer particles have a volume average diameter of 80 to 300 nm.
A monomer mixture as small droplets separated and a surfactant which helps to stabilize the subsequent copolymer as particles separated in an aqueous solution may be used. Surfactants can be in the form of nonionic, cationic, or amphoteric. Exemplary surfactants include alkali metal alkyl carboxylates, polyoxyethylene alkyl phenols, linear alkyl sulfonates, alkyl allyl sulfonates, alkylated sulfosuccinates, C 6 -C 20 amine oxides, or N, N-bis ( carboxyl alkyl) C 6 -C 20 alkyl amine. Sodium dodecyl benzene sulfonate, sodium lauryl sulfate, disodium dodecyldiphenylether disulfone, N-octadecyl disodium sulfosuccinate, dioctyl sodium sulfosuccinate, N, N-bis- Carboxyethyl lauramine, and sulfonated alkylated phenyl ethers such as DOWFAX * 2EP and DOWFAX * 2A1 are specific examples of useful surfactants. The surfactant is effectively used in an amount of 0.1 to 2%, preferably 0.1 to 0.5%, based on the total weight of the monomers.
Suitable free radical initiators include peroxides such as peroxysulfate (commonly known as persulfate), perphosfate, t-butyl hydroperoxide, 2,2-azobis-isobutylonitrile, cumene hydroperoxide, and hydrogen peroxide. Ammonium persulfate, sodium persulfate, and potassium persulfate are preferred initiators. Redox catalysts are also used, which are activated in the water phase through a water-soluble reducing agent. For example, the mentioned free radical initiators can be used in combination with sodium formaldehyde sulfoxylate, sodium bisulfite, ascorbic acid or ferric nitrate. Hydrogen peroxide / ferric nitrate mixtures have been found in some instances to provide good scrub resistance to the polymer. The free radical initiator is used in an amount of 0.01 to 5%, preferably 0.1 to 2% by weight of the monomer. If desired, additional amounts of catalyst in excess of the amounts described above can be added after addition of the monomer stream to terminate the polymerization.
It is preferable to stabilize the resultant polymer emulsion by adjusting the pH to 7.0 or more, preferably 7.5 to 11, more preferably 7.8 to 9.5. This can be achieved, for example, by adding fugitive bases such as ammonia, dimethylamine, diethylamine, aminopropanol, ammonium hydroxide, or 2-amino-2-methyl-1-propanol. However, it is desirable to stabilize the emulsion through the addition of sodium hydroxide, potassium hydroxide, sodium carbonate, or potassium carbonate for the purpose of using polymer emulsions with low VOC coating formulation or without VOC coating formulation. This base is added at the end of the addition of the monomer stream after all monomer addition is complete or after the polymerization reaction is complete. The carbonate may be present throughout the polymerization process.
Other components can also be used during the polymerization process as desired, such as chain transfer agents, buffers, or preservatives. There may also be post-addition of such ingredients or other ingredients that may be added for a particular purpose.
The resulting emulsion, after polymerization, can be steam stripped or treated to remove impurities and unreacted monomers.
In some instances, paints and coatings formulated from the emulsions of the present invention may tend to be slightly flawed, especially when applied at low temperatures on porous surfaces. This problem is easily overcome by blending a small amount of the second emulsion polymer having a Tg of 15 ° C. or less, preferably 10 ° C. or less, in the second emulsion polymer. The second emulsion can be prepared simply in a single step polymerization, but if the monomers used in each step are polymerized to form a polymer having a Tg as described above, it can also be prepared in a multistep polymerization. The monomers used in the second emulsion may be the same as those mentioned above for the emulsions of the invention, if they are chosen together as known in the art to form a polymer having the required Tg. Preferred are polymers containing a large number of alkyl alkylates. Specific polymers include styrene and n-hexyl acrylate; Styrene and n-butyl acrylate; Copolymers such as styrene and 2-ethylhexyl acrylate. Such copolymers may be modified with small amounts of monomers having carboxyl or carboxylate groups or monomers having sulfonate groups. The emulsion and the second emulsion of the present invention are effectively mixed in a weight part of 85:15 to 98: 2, preferably 90:10 to 97: 3 on a solid basis.
The emulsions of the present invention can be formulated into a variety of paints and coatings. In general, it can be used in the same way as conventional polymer emulsions to format paints and coatings, and various components conventionally used in such paints and coatings can be used in connection with the present invention. The science of coating formalization is well known in the art and is described, for example, in the "Coating Additive Handbook" (ed. Leonard J. Calbo, Decker, 1986).
For example, the formalization is typically calcium carbonate, talc, silica, aluminum hydroxide, glass powder, titanium dioxide, red lead, zinc chromate, zinc phosphate, calcium molybdate, barium borate, red oxide, carbon black, Fillers such as Hansa Yellow, Benzidine Yellow, Phthalocyanine Blue, or Quinacridone Red, opacifying agents, or pigments. These are generally used in sufficient amounts to provide 30-80% of the PVC in the coating. It is an advantage of the present invention that it can be formulated into a variety of paints with good blocking and scrub resistance as well as other useful properties and having a wide range of pigment volume concentrations (PVC's).
In addition, the formalization may include inorganic dispersants such as sodium hexametaphosphate or sodium tripolyphosphate; Organic dispersants such as polycarboxylic acid polymers (eg, Nopcoperse tm 44c from Summopco Co., Ltd); Wetting agents; Viscosity thickeners such as polyvinyl alcohol, polyurethane (eg, Acrysol RM8 from Rohm & Hass), and cellulose derivatives; Crosslinking agents such as polyvalent metal salts, aziridine compounds, water soluble or water soluble or melamine resins which are soluble in water, or blocked isocyanates that are dispersible in water; Surfactants; matting agent; And defoamers. In addition, alcohols, glycol ethers, hydroxy-tertiary amines, ketosims, active methylene compounds and lactams can be added and coalescing agents can be used. However, it is an advantage of the present invention that the use of coalescing solvents is not necessary to obtain good film formation.
An important advantage of the present invention is that it provides blocking resistance and scrub resistance, especially when formulated into good paint properties, even low VOC paints. Blocking resistance can be measured in different ways under different conditions. One measure of blocking resistance is the so-called Byk blocking resistance test, which uses a Byk blocking tester. In this test, a 150 μm (wet thickness) film was drawn on an opacity chart or Leneta foil and dried at room temperature for 24 hours. A 25-75 mm piece of film is cut and stuck to the object carrier of the blocking tester using a joining taper. The two raised films are in contact with an angle of 90 ° resulting in a contact area of 625 mm 2. A weight of 5 kg is applied and removed for the scheduled time period. Blocked samples are stored for 15 minutes without load before operating the blocking tester to measure the deblocking force. Paints formulated according to the invention often exhibit a separation force of 1.75 N / cm 2 or less after being pressed together at ambient temperature and humidity for 4 days.
Scrub resistance is conveniently measured according to ASTM 2468 or DIN 53778 after a aging time of 7 or 28 days. The resistance according to this test has a weight loss not greater than 0.506, preferably 0.45, and usually exceeds 640 stroke, preferably 700 stroke, more preferably 1000 stroke. Scrub resistance is determined as the average of two specimens whose independent values do not vary by more than 25%. Weight loss is measured according to DIN 53778.
As such, although paint formatting may include organic cosolvents and coalescing agents, these are preferably minimized and most preferably removed. Preferred paint formulations comprise 8% by weight of organic cosolvent, more preferably 3% by weight or less, most preferably no organic cosolvent, and 8% by weight of binder, more preferably 3% by weight It contains the following and most preferably does not contain an coalescing agent.

각각의 페인트는 MFFT(minimum film formation temperature)에 대하여 온도 구배를 갖는 가열판 상에서 150㎛의 에멀션 필름을 캐스팅함으로써 평가된다. Each paint was evaluated by casting an emulsion film of 150 μm on a heating plate having a temperature gradient with respect to minimum film formation temperature (MFFT). The film is dried and the minimum temperature at which the coherent film is formed is recorded as MFFT.
Brookfield viscosity of the paint is measured after formalization and again after 28 days. Gloss was measured at 60 ° and 85 ° using a Byk color glossmeter on a film having a 150 μm wet thickness dried for one day at ambient conditions. One-day room temperature blocking of this paint formulation is measured by drawing a double 150 μm wet thick film on Leneta foil and drying the film for one day at room temperature. The films were then placed facing each other and a pressure of 0.1 metric ton / m 2 or 0.5 metric ton / m 2 was applied for 24 hours at room temperature. The films are then separated and the force required to separate them is measured on a scale of 0 to 5, with 5 meaning no blocking and 0 indicating that the film cannot be separated without breaking. The percentage of damage to the film is also observed and reported. Scrub resistance is measured after 7 days and after 28 days according to ASTM 2486; High values indicate good performance. This test is performed twice for each dried coating and both results are reported. The weight loss due to the scrub is measured according to DIN 53778 after 10000 cycles.
Similar results were obtained when latex Examples 1-4 were blended with styrene / 2-ethylhexyl acrylate copolymer latex modified with methacrylic acid and sodium styrene sulfonate.
Latex Examples 1-4 can be formulated into similar paint compositions without blending with a second latex. The paint compositions have good blocking resistance and scrub resistance, but tend to crack slightly when applied to porous substrates at low temperatures.

Initial viscosity (25 ° C., measured with Kreb Stormer viscometer) was less than 140 krebs units. MFFT was 0 degrees C or less. Scrub resistance (measured by DIN 53778 after 7 days drying) was 1300 stroke for each of the two measurements, with weight losses of 2.428 g and 2.22 g, respectively.
The resistance of the paint to cracking is measured by applying and drying a 600 μm thick coating film on the non-printed side of the gypsum board at 5 ° C. Only minimal cracking was found.
Commercially available latexes are also evaluated for scrub resistance in the same coating formulation. The scrub resistance was 700 and 1100 strokes with two tests and the weight loss was 1.93 g and 2.436 g, respectively. This stroke value is much lower than the value of the present invention, indicating poor scrub resistance. In terms of viscosity, MTTP, and cracking, commercially available latexes perform similarly to the case of coatings made with the blended latexes of this example. Opacity, yellowness, and whiteness are also similar for both coatings.
