Description
The presently disclosed embodiments relate to printing systems and methods of using the same for use in depositing or printing stretchable and/or radiation curable inks on thermoformable substrates.
Printing processes compatible with thermoforming processes are known in the art. Conventional digital printers operate by repeatedly scanning an array of printheads through a media web, ie indexing the travel of the web, similar to the raster-like function of conventional inkjet printers. This conventional printing process is very time consuming in a manufacturing environment where a printed roll must be transferred to one or more thermoforming presses. Often, the time required for printing greatly exceeds the time required for thermoforming.
Below are two examples of printing systems used with thermoformable materials. Electronics for Imaging's VUTEk GS Pro-TF series digital inkjet printers are said to be capable of producing custom signs, packaging, POP displays, banding panels and other thermoforming applications. Likewise 'FUJIFILM''Acuity Advance Select' is a flatbed inkjet printer used to produce printed thermoforms. Unfortunately, both systems have the disadvantage of using a scanning printhead which severely limits system throughput, for example 'FUJIFILM''s system advertises throughputs of up to 32 m 2 /hr.
What makes the process of printing on thermoformable materials more complicated are the optical characteristics of the material. Many thermoformable materials are transparent, such as strawberries in a clear plastic container, which is a desirable property for storing products that consumers want to see before purchasing. Clear materials have difficulty printing typical CMYK images (cyan, magenta, yellow and key (black)) because incident light is transmitted through the ink. For better visibility, it is common to print CMYK images on a highly reflective white background. In order to maximize the usefulness of the printing system and minimize cost, the white background is preferably created using the same printing process used for CMYK printing.
After printing on the thermoformable material, the material is wound back into a roll. Due to the thermoformability that requires low cross-linking (cross-linking) in cured inks, such as ultraviolet (UV) cured inks, these inks are also referred to as "set-off" in the industry. It has been found that it is prone to known "roll offset" errors. The white ink and/or CMYK image may be transferred from the upper surface of the thermoformable material to the lower surface of a roll portion positioned directly adjacent the image in a process commonly known as setting off. That is, the printed image may move from its intended position to an unintended position while remaining in roll form, resulting in unacceptable print quality. Because of the offset, commercial thermoforming printers generally adopt a wide-format, where the UV cured ink remains exposed to air prior to thermoforming. The foregoing greatly limits the productivity of thermoformed products.
This disclosure addresses systems and methods for high throughput printing on thermoformable substrates without unacceptable set-off of printed images. That is, there is a need for a high-capacity roll-to-roll format system for thermoforming applications.
It has been found that coating a thermoformable transparent ink on top of or on the printed image minimizes or prevents roll offset and does not affect the performance of subsequently thermoforming the printed image. In an exemplary embodiment, it has been found that flexographic inks can be used as overcoats, and thus, the present systems and methods can be used to print inks of this type or similar types after printing the inks to form background layers and/or images. It is proposed to flood coat the inks, for example CMYK inks.

1 is a schematic diagram of one embodiment of a known printing system, namely a
1 shows one printhead array for each of the four conventional colors cyan, magenta, yellow and black, commonly referred to as cyan, magenta, yellow and black (CMYK). The four printhead arrays are represented by
It should be understood that the corresponding ink supply subsystem for each printhead array is generally known in the art of liquid and solid ink printing and is not shown in the drawings or discussed in detail herein. Each ink supply subsystem supplies radiation-curable thermoforming ink to a corresponding printhead array. It has been found that suitable inks should be formulated to permit stretching of at least 400% elongation without cracking or loss of adhesion to the substrate. However, the degree of stretch required depends on the thermoforming process, and inks that provide elongation of less than 400% without cracking or loss of adhesion to the substrate may also be suitable for some applications.
After all the ink has been deposited on the substrate, the web is passed through a radiation curing zone, where the radiation source is selected based on the requirement to fully cure the ink. In some embodiments, a number of broad spectrum UV lamps provide curing of the ink, ie, the required radiation output depends on the curing requirements of the ink, although other devices such as UV spectrum LED arrays may also be used. Accordingly, the
In view of the foregoing, it should be appreciated that
In some embodiments, each of the at least one extensible ink is an ultraviolet curable ink; However, other types of ink may also be used. Also, in some embodiments,
As noted above, surface energy modification can be provided by a variety of devices. In some embodiments, the surface
After all the ink has been deposited on the substrate, the web is passed through a radiation curing zone, where the radiation source is selected based on the requirement to fully cure the ink. Multiple light spectrum UV lamps, such as 'Type D UV Bulb Lamps', for example, provide curing of the ink, i.e., the required radiation, although in some embodiments other devices such as UV spectrum LED arrays may be used. 4 is a schematic diagram of an embodiment of the present printing system, ie,
After all of the ink has been deposited on the substrate, the web passes through a first radiation curing region, where this radiation source is selected based on the requirements to completely cure the ink. A number of wide spectrum UV lamps, such as for example 'Type D UV Bulb Lamps', provide curing of the ink, i.e., the required radiation output, although in some embodiments other devices such as UV spectrum LED arrays may also be used. depends on the curing requirements of the silver ink.
The advantage of including a thermoformable overcoat layer, such as a
The above results can be attributed to at least the following two reasons. First, the thermoformable transparent UV ink has a much higher viscosity than ink-jettable inks, e.g., ink dispensed from the
The present system and method bring a number of simultaneous benefits, some of which are as follows. A transparent thermoformable overcoat prevents offset of wounded rolls in roll-to-roll printing systems. Flexographic inks are more durable than heat-resistant inkjet inks, so the durability of printed inks can be greatly improved. Transparent overcoat can prevent gloss difference of CMYK print due to image height change due to halftone printing technology. A highly cured, cross-linked, transparent layer can act as a barrier to avoid potential safety concerns.
