Description
The present disclosure relates to thermal barrier coatings, and more particularly to lithographically applied layers, patterns, stress elements , or sacrificial layers in thermal barrier coatings.
BACKGROUND OF THE INVENTION High temperature section components of gas turbine engines are often protected with thermal barrier coatings (TBCs) that reduce the temperature of the underlying component substrate and extend the life of the component. Ceramic materials , particularly yttria-stabilized zirconia (YSZ), are widely used as TBC materials due to their high temperature performance, low thermal conductivity, and relative ease of deposition by plasma spray, flame spray , and physical vapor deposition (PVD) techniques. It is used. Plasma spray processes, such as air plasma spraying (APS), yield non -columnar coatings characterized by some degree of non-uniformity and porosity, and have the advantages of relatively low equipment cost and ease of application . TBCs used in the hottest regions of gas turbine engines are deposited by PVD, particularly electron beam PVD (EBPVD), which provides a columnar grain structure that resists strain.
超合金基材で使用されるボンドコートは、典型的には、MCrAlX(式中、Mは鉄、コバルト及び/又はニッケルであり、Xはイットリウムその他の希土類元素である)などの上塗りコーティング又は拡散アルミナイドコーティングの形態である。 To be effective, a TBC must adhere strongly to the part and remain adhered through multiple heating and cooling cycles. The latter requirement is due to the difference in coefficient of thermal expansion (CTE) between the ceramic material and the substrate it protects ( typically a superalloy, but ceramic matrix composite (CMC) materials are also used ) . Therefore , it is extremely difficult. Oxidation-resistant bond coats are often used to promote adhesion , extend the service life of the TBC, and protect the underlying substrate from damage from oxidation and hot corrosion attacks. Bond coats used on superalloy substrates are typically overcoatings or diffusions such as MCrAlX (where M is iron, cobalt and / or nickel, and X is yttrium or other rare earth element). It is in the form of an aluminide coating. Upon deposition of ceramic TBCs and subsequent exposure to high temperatures such as during engine operation, these bond coats form a thin alumina (Al 2 O 3 ) layer or scale with strong adhesion that adheres the TBC to the bond coat. do.
The service life of TBC systems is typically limited by fracture events or foreign object damage (FOD) driven by bond coat oxidation, high interfacial stresses , and resultant thermal fatigue. FOD typically occurs during turbine operation, and the impact of the TBC caused by foreign objects can, and often does, damage the thermal barrier coating. As the TBC wears or falls off, the performance and lifespan of turbine components incorporating the TBC can be reduced.

FIG. 1 illustrates a

After completing the desired number of steps 110-150, a green or uncured ceramic layer is obtained. In order to harden and solidify the resulting "green" ceramic layer, the part is heated in
FIG. 2 shows a schematic cross-sectional view of a portion of a component 200 according to one aspect of the present disclosure. FIG. 3 illustrates a top view of sacrificial layer 260 according to one aspect of the present disclosure. Component 200 is comprised of multiple layers with defined macrostructures and microstructures . The base layer/material or substrate layer 210 may be formed of a superalloy material including nickel, cobalt, iron or combinations thereof. In many gas turbine applications, such as turbine blades, vanes, shrouds , and other components , the base layer 210 is a directionally solidified or single crystal nickel-based superalloy. An intermetallic or intermediate layer 220 can be deposited on the base layer or substrate 210.
Experience has shown that the ceramic insulating layer or TBC should not be deposited directly onto the metallic substrate 210 (in certain applications), in part because these two different materials This is because the adhesion between them is not great enough and, in part, the difference in thermal expansion between the ceramic and the metal causes the ceramic to crack and chip during thermal cycling. That is, as the component 200 heats and cools as the turbine is turned on, operated at various power levels, and turned off, differences in thermal expansion coefficients cause the brittle ceramic to crack. The crack propagates through a particular area and eventually the ceramic shards separate from the substrate in the affected area, a process known in the art as exfoliation. The exposed metal substrate in these areas is then rapidly degraded by the hot gases. If delamination occurs in one area of the blade, the lifetime before failure can be extremely shortened.
To ensure good adhesion and avoid peeling defects, the thermal barrier coating system includes a bond coating 230 and an intermediate layer 220 between the TBC and the substrate 210. One preferred intermediate layer is an intermetallic nickel aluminide, such as the compound NiAl or Ni2Al3 , or a modified intermetallic compound, such as NiAl-Cr. Intermediate layer 220 is deposited on substrate 210 by any acceptable deposition technique, such as pack cementation or physical vapor deposition. Intermediate layer 220 may be about 0.001 inch to about 0.005 inch thick as deposited, or any other thickness as required in the particular application.
A bond coating 230 may be deposited on intermediate layer 220. Suitable bond coats or coatings 230 include, but are not limited to, conventional diffusion coatings such as nickel and platinum aluminides, MCrAlY coatings , and the like . Aluminum-rich bond coats are known to generate aluminum oxide (alumina) scale that grows due to oxidation of the bond coat 230. The alumina scale chemically bonds the TBC to the bond coat 230 and the substrate 210. The thickness of bond coating 230 may be any suitable thickness for the intended application, as will be understood by those skilled in the art , and bond coating 230 may be omitted depending on the specific application. It's okay.
A thermal barrier coating (TBC) 240 is deposited over the one or more bond coat layers 230. Thermal barrier coating 240 may include any suitable ceramic material alone or in combination with other materials. For example, thermal barrier coating 240 can include fully or partially stabilized yttria-stabilized zirconia, as well as other low conductivity oxide coating materials known in the art. Examples of other suitable ceramics include, but are not limited to, unstabilized zirconia, or moiety with one or more of calcia, magnesia, ceria, scandia, yttria, rare earth oxides , or other oxides. Among other known ceramic thermal barrier coatings, such as partially or fully stabilized zirconia, about 92-93% by weight zirconia stabilized with about 7-8% by weight yttria. Thermal barrier coating 240 may include hafnia, zirconia, or a mixture of hafnia and zirconia stabilized with one or more of yttria, scandia, magnesia, calcia, ceria , and lanthanide series oxides.
Thermal barrier coating 240 can be applied by any suitable method. One suitable method for deposition is by electron beam physical vapor deposition (EB-PVD), although plasma spray deposition processes such as air plasma spraying (APS) can also be used for combustor applications. The density of a suitable EB-PVD applied ceramic thermal barrier coating 240 may be about 4.7 g/cm 3 , among other suitable densities. Thermal barrier coating 240 can be applied to any desired thickness and microstructure . For example, coating 240 can have a thickness between about 75 μm and about 3,000 μm . Thickness may vary from location to location on a given part, eg, to provide an optimal level of cooling and thermal stress balance. The top of TBC 240 may further include a roughened or porous layer 250 formed of the same or similar material as layer 240. The roughened and / or porous nature of layer 250 facilitates bonding of the ceramic layer in the form of sacrificial layer 260.
Sacrificial layer ( or ceramic layer) 260 may be comprised of the same or similar material as layers 240 and 250, or the sacrificial layer may be comprised of a rare earth silicate. Suitable rare earth silicates include, but are not limited to, lanthanum, praseodymium, neodymium, promethium, samarium, europium, gadolinium, terbium, dysprosium, holmium, erbium, thulium, ytterbium, lutetium, scandium, yttrium and the like. Mention may be made of silicates of mixtures. The rare earth silicates may be in the form of monosilicates M2SiO5, disilicates M2Si2O7 or combinations thereof. Furthermore, monosilicates, disilicates or combinations may be deposited in combination with rare earth oxides M2O3. Alternatively , sacrificial layer 260 may be comprised of alumina, which can have a dense microstructure as a result of being lithographically deposited. The function of the sacrificial layer 260 is to limit, reduce or eliminate damage to the underlying thermal barrier coating layer 240, 260 due to foreign objects. A suitable thickness for sacrificial layer 260 may be between about 0.1 and about 200 μm . Sacrificial layer 260 is formed by the ceramic slurry and ceramic layer described in connection with FIG. 1 and the methods described above .
The sacrificial layer 260 has microscopic and macroscopic weaknesses and fracture surfaces that allow specific control over how the layer 260 will fail when damaged or impacted by foreign objects. The fracture surface absorbs impact forces through chemistry, microstructure , composition, etc. to reduce foreign object damage by reducing the net impact and stress on the underlying TBC layers 240, 250. Designed. For example, sacrificial layer 260 can have multiple parallel and/ or intersecting fracture planes defined by its surface.
FIG. 3 shows an enlarged cross-sectional view of a portion of the sacrificial layer ( or ceramic layer) 260. The sacrificial layer is comprised of a plurality of elements that reduce damage to the underlying thermal barrier coating layer 240 and / or 250 due to foreign objects. Sacrificial layer 260 includes a plurality of macroscopic support members 310. Macroscopic support members 310 can be arranged in rows 311, each macroscopic support member being connected to a vertically and / or horizontally adjacent macroscopic support member (with respect to the illustration of FIG. 3). can be done. Macroscopic support member 310 can have a generally cubic, rectangular, diamond or polygonal shape. The macroscopic support member defines a fracture surface on its outer surface. For example, the fracture plane defined by the macroscopic support member 310 is at +45 degrees and -45 degrees with respect to the surface of the underlying substrate layer. It should be understood that angles greater or less than 45 degrees may be used.
In the intervening areas between the rows 311 a plurality of parallel sheets 320 of ceramic material are arranged, the sheets 320 being supported by intervening support elements 330. Sheet 320 defines a plurality of fracture planes parallel to each other and parallel to the surface of the underlying substrate layer. For example, the fracture surface defined by sheet 320 may be tilted by 0 degrees or 180 degrees with respect to the underlying substrate layer. The support element 330 is also formed of a ceramic material and may be generally triangular or pyramidal in shape. Foreign objects impacting the parallel sheets 320 will absorb the impact force of the impact and can be dislodged if the impact is strong enough. Regarding the impact on the sheet 320, the impact force is directed horizontally towards the macroscopic support member 310, at which point the impact force is directed at an angle of +/-45 degrees. The support elements 330 add strength to the ceramic layer 260 and the sheet 320, and the spacing or position frequency of the support elements 330 can be varied based on the position or depth within the ceramic layer 260. By way of example only, layers above ceramic layer 260 may have a lower density of support elements 330 than layers below ceramic layer 260, or vice versa. Further, the plurality of fracture surfaces are approximately 10 to 80 degrees, 10 to 70 degrees, 10 to 60 degrees, 10 to 50 degrees, 10 to 40 degrees, 10 to 30 degrees, and 20 to 89 degrees with respect to the upper surface of the base material 210. An angle between 20 and 80 degrees, 30 and 80 degrees, 40 and 80 degrees, 50 and 80 degrees, 30 and 70 degrees or 40 and 60 degrees can be formed. The slanted fracture surface redirects the force of the incoming foreign object (indicated by the dotted FOD line) more laterally, thus forcing the force to penetrate more of the sacrificial layer 260 before reaching the underlying TBC layer. pass. Additionally, the force required to fracture a portion of sacrificial layer 260 reduces the net force of the FOD impact reaching the TBC layer.
The lithographic process allows highly controlled deposition of the sacrificial layer and thus highly complex, multi-fractured, force-absorbing geometries can be produced for the sacrificial/ceramic layer 260. Each fracture surface and each level of sacrificial layer 260 protects the underlying TBC layers 240, 250 by absorbing a portion of the overall impact force.
FIG. 4 shows a diagram of an alternative exemplary embodiment of a pattern 405 for an abradable or sacrificial coating defining a plurality of ridges 410. The layer forming the ridge 410 is formed by the ceramic slurry and ceramic layer described in connection with FIG. 1 and the method described above . Pattern 405 includes curved portions 420 and straight portions 430. The curved portion 420 may be located in a portion of the pattern corresponding to the front of the turbine blade tip if the turbine blade tip is in abradable communication with the pattern. Straight portion 430 is located at a portion of ridge 410 that corresponds to the rear of the turbine blade tip when the turbine blade tip is in abradable communication with pattern 405 . Straight portion 430 is located at the first end of raised portion 410 . A plurality of ridges 410 are disposed on the TBC layers 240, 250 such that each ridge 410 is substantially parallel to the other ridges 410 in the straight portion 430. The pattern of ridges may be located locally on the outer surface of the blade. Further, each raised portion 410 is arranged such that the distance between adjacent raised portions 410 in both the curved portion 420 and the straight portion 430 is equal. The distance 440 between each ridge 410 may range between about 1 μm and about 14 mm, and the preferred distance 440 between each ridge 410 ranges between about 50 μm and about 7 mm. . A portion of the raised portion 410 is placed on the straight portion 430 such that an angle 450 is formed with respect to the reference line 451. Angle 450 ranges from about 20 degrees to about 70 degrees. Curved portion 420 includes a radius configured to substantially match an average bow line shape through curved portion 420 . The advantage of lithographically printed ridges 410 is that no machining is required ( or at least very minimal), and the absence of machining eliminates ( or reduces) residual stresses that would otherwise be caused by the machining process. This means that the life of the parts will be extended. The ridges can take any desired configuration; for example, the ridges 410 can be straight, curved, curvilinear, sloped to one side or the other, or (for turbomachines) radially may be tapered in width along the ridges to form a matrix or crosshatch or hexagonal grouping of ridges. One example of a component that utilizes ridges 410 is, but is not limited to, shrouds configured for use in gas turbines.

In many gas turbine applications, such as turbine blades, vanes, shrouds , and other components , the base layer 210 is a directionally solidified or single crystal nickel-based superalloy. An intermetallic or intermediate layer 220 can be deposited on the base layer or substrate 210.

In the past, metallic anchor structures have been added to bond coats to help better adhere the ceramic coating to the bond coat. However, the metallic materials used in these anchor structures limit the maximum allowable operating temperature because metals melt and fail at lower temperatures than ceramics. A plurality of stress raising elements 550 or anchor structures can be lithographically printed on the bond coating 230 using the method described in connection with FIG. The lithographically printed ceramic slurry and the resulting ceramic layer (forming the stress raising element 550) may be the same or similar ceramic material as the TBC layer 240, and thus have an improved structure compared to the metallographic structure . Indicates temperature performance. The stress raising element 550 (which may be a metal-ceramic composite) is configured to reduce failure of the TBC coating 240 by encouraging the TBC layer 240 to fracture at a desired location and along a desired fracture plane. configured and arranged. For example, the shape, location, size , and height of the stress raising elements 550 can be individually tailored to provide the TBC coating with a natural tendency to fracture at desired locations. The shape of the stress-raising element 550 may be rectangular, or it may be a trapezoid 551 or a dovetail 552 with larger dimensions near the top (in FIG. 5) of the stress-raising element. This " dovetail shape" secures TBC coating 240 to bond coating 230 and component 500.
After stress-raising element 550 is lithographically deposited, a thermal barrier coating (TBC) 240 is deposited over bond coating layer 230 and stress-raising element 550. Thermal barrier coating 240 may include any suitable ceramic material alone or in combination with other materials, as described above. The lithographic process allows for highly controlled deposition of stress raising elements 550 such that highly complex force guiding geometries can be produced. For example, a first group of stress-raising elements 550 can be designed to have a greater height ( or thickness) than a second group of stress-raising elements. Additionally, the methods described herein may be performed on a component to repair damage to the component (eg, FOD or corrosion damage) or to extend the life of the component . The ceramic layer may be applied locally to only those locations on the part that are known to be susceptible to foreign object damage or corrosion, or the ceramic layer may be applied to the entire surface of the part .
