The present invention provides a method for making improved acrylonitrile resins that are easy to process, have improved thermal stability, and a low content of extractable acrylonitrile. Additionally, the present invention provides an improved method for making styrenic monomer/acrylonitrile copolymer resins that are thermally stable at injection molding temperatures and allow high conversion rates, and have high heat distortion temperatures and low acrylonitrile content. It provides a resin that has both before and after processing. These and other benefits in accordance with the present invention include a copolymer consisting of 95 to 25 parts by weight of styrenic monomer and 5 to 75 parts by weight of acrylonitrile, which copolymer can be purified by gel permeation chromatography using polystyrene standards. measure it
The copolymer has a weight average molecular weight unit of 50,000 to 300,000 and has a molecular weight of 7.5 x 10 -5 per part of copolymer.
comprising not more than parts by weight of free acrylonitrile and not more than 7 x 10 -3 parts by weight of oligomers of styrene and acrylonitrile per part of the copolymer, and characterized in that the polymer is made by bulk polymerization at temperatures above 80°C. achieved in a styrenic monomer/acrylonitrile copolymer. Also within the scope of this invention is the preparation of a styrenic monomer/acrylonitrile copolymer by providing a polymerizable stream consisting of 5 to 75 parts by weight of acrylonitrile and 95 to 25 parts by weight of styrenic monomer. In the method,
The stream contains 5 x 10 -5 to 1 x 10 -2 parts by weight of a free radical polymerization initiation catalyst having a half-life of about 1 hour at temperatures in the range of 91°C to 180 ° C per part by weight of the polymerizable stream. , and maintaining the flow at a polymerization temperature sufficient to effect a conversion of at least 20 to 200% monomer to polymer per hour. The article produced by the method of the present invention has as a main component a copolymer obtained by bulk polymerization of 5 to 75 parts by weight of acrylonitrile and 95 to 25 parts by weight of an alkenyl aromatic resinous monomer copolymerized therewith. and comprising no more than 75 parts residual acrylonitrile per million parts resin and no more than 0.7 parts oligomer per 100 parts resin. The term “styrenic monomer” has the general formula: (In the formula, "Ar" represents an aromatic hydrocarbon group or a benzene-based aromatic halohydrocarbon group, and "R" is hydrogen or a methyl group.) Examples of such styrenic monomers include styrene, ortho-methylstyrene, meta-methylstyrene, para-methylstyrene, al-ethylstyrene, al-vinylxylene, al-chlorostyrene, and al-bromostyrene. Polymers made in accordance with the present invention are readily made using commercially pure monomers. Similarly,
Commercial purity catalysts and solvents are also satisfactory. If it is desired to obtain a polymer of generally homogeneous composition, it is desirable either to adjust the monomer composition, ie, the ratio of styrenic monomer to acrylonitrile, or to use known polymerization techniques. In carrying out the polymerization according to the invention, it is important to maintain the temperature of the polymerization between 110°C and 150°C during the conversion of the major amount of monomer to polymer. If lower temperatures than those mentioned above are used, there will generally be unfavorable conversions and the molecular weight of the product will tend to be higher than for easily processed resins. Generally, if the temperature exceeds the upper limits mentioned above, undesirably low molecular weight resins are obtained and temperature control of the process becomes quite difficult. It is desirable to use higher temperatures during the final portion of the polymerization. in general,
Devolatilization of the polymerization mixture is carried out at temperatures of 200 to 260°C. It is desirable to maintain a conversion of at least 20% per hour and advantageously below 200% per hour. If the rate exceeds 200% per hour, it is difficult to control the reaction. The polymerization is carried out as a bulk or solvent system in order to maintain a reaction mass that is capable of maintaining adequate heat transfer and has a sufficiently low viscosity to reduce the energy required to stir or pump the reaction mixture. It is usually desirable to at least start. The reaction can be completed in a bulk or solution system, or in a suspension system. Typically such solvents are used at levels up to 50% of the reactor contents, but for most applications it is desirable to maintain solvent levels between 5 and 20% by weight. However, a wide variety of solvents can be used, with ethylbenzene being preferred, especially for polymers containing less than 50% acrylonitrile, and methyl ethyl ketone effective for polymers containing more than 50% acrylonitrile. It can be used for Other useful solvents include cyclohexanone, dimethylformamide, and dimethylsulfamide. Polymerization according to the invention is easily carried out using conventional reactors suitable for the production of styrene acrylonitrile resins. Stirred tubular bed-forming polymerizers, recirculating coil polymerizers, so-called boiling reactors in which cooling is obtained by condensation of the monomer vapors are all used to advantage. Polymerization is initiated critically using an initiator with a half-life of 1 hour at temperatures of 91°C and 180°C. Suitable initiators for the practice of the invention include, for example: 1 hour half-life temperature °C benzoyl peroxide 91 tert-butyl perbenzoate 125 tert-butyl peracetate 120 1.1- Bis(di-tert-butylperoxy)cyclohexane 115 4-Methyl-1,1,1-bis(di-tert-butylperoxy)cyclohexane 115 Di-tert-butyl peroximide 149 Diphenyl, di-tert-butylperoxysilane
156 Dimethyl, di-tert-butyl peroxysilane
180 α・α′di-tert-butyl peroxy1,4-di-
Isopropyl-benzene 137 1,1-bis(tert-butylperoxy)-3.
3.5 Trimethyl Cyclohexane 112 Di-Amyl Peroxide 135 In order for the desired properties to be obtained and polymers to be produced in accordance with the present invention, the ratio of initiator-induced to thermally-induced initiation is essential. is 1.3
, and a range of 2 to 10 is desirable. The ratio of initiator-induced to thermally induced initiation for the aforementioned purposes is given by using a catalyst or catalyst divided by the rate of polymerization of a similar system in which the initiator is reduced. This is considered to be the conversion rate at a given temperature. If there is excessive thermally induced polymerization initiation, a thermally unstable or less stable polymer composition results. Oligomers are formed during the copolymerization of styrene and acrylonitrile. They have the general formula A X S Y
(wherein A represents an acrylonitrile unit, S represents a styrene unit, and X and Y are each an integer having a value of 0, 1, 2, or 3, but at present all such Like X
The combination of and Y is unknown). The molecular weights of these oligomers range between 157 and 312. During thermally initiated copolymerization of styrene and acrylonitrile, oligomers typically form about
The proportion is 1.5 parts by weight. The presence of these oligomers in polymeric materials causes them to have a reduced heat deflection temperature; and they are thermally unstable and under conditions typically used to process useful articles. This is usually highly discouraged as it causes acrylonitrile to form from the polymer. Their presence in the polymer can be detected using gas-liquid chromatography and quantitative analysis then performed. The present invention minimizes the oligomer content of the product. The following examples further illustrate the invention. Example 1 75 parts by weight of styrene, 25 parts by weight of acrylonitrile, 15 parts by weight of ethylbenzene, 350 ppm bis(di-tert-butylperoxy)cyclohexane and styrene, acrylonitrile and ethylbenzene on a combined weight basis. A stream consisting of 500 ppm n-butyl-mercaptan on a combined weight basis with ethylbenzene is fed to a recirculation coil reactor. The temperature of the feed stream is approximately 20°C. The recirculating coil reactor and contents were maintained at a temperature of 130°C and recycled at a rate of approximately 1.6 coil volumes per minute. The reactor is fully hydraulic and approximately 150 psig (10.5 Kg/
cm 2 ). The effluent was removed from the coil with about 50% solids by weight and passed through a continuous devolatilizer operated at about 325 mm absolute pressure of mercury. The stream was then passed through a second devolatilizer operating at a temperature of 245°C and a pressure of approximately 30 mm mercury absolute. Molecular weights are from KH, edited by M.G.R. Cantow, Academic Press, 1967 edition.

It contained 36 ppm acrylonitrile and had an oligomer content of 0.1%. The polymers were evaluated for thermal stability by placing 1 g of polymer in a glass tube and sealing under approximately 20 mm of mercury absolute pressure. The sealed tube was then placed in a Wood metal bath at 275°C for approximately 1 hour. After 1 hour, the sealed tube was removed from the bath, cooled to room temperature, and the contents analyzed for acrylonitrile monomer using gas-liquid chromatography, showing 35 ppm acrylonitrile and 0.1% oligomer content, which is almost This shows that there is no substantial increase in acrylonitrile under temperature conditions such as those encountered in injection molding machines. A sample of the polymer was heated in a glass sealed tube at 275° C. for 1 hour and then analyzed to show a 58 ppm level of acrylonitrile, an increase of 16% in acrylonitrile content and 1/2% in oligomer content. For comparison purposes, a third polymerization was carried out omitting the epoxy compound and the alpha-methylstyrene dimer and n-butyl-mercaptan. Polymerization at 155℃
It was carried out at a temperature of The polymer had a molecular weight of 190,000 molecular weight units and contained 50 ppm acrylonitrile and 1.5% by weight oligomer. The sample was placed in a sealed glass tube under an absolute pressure of 20 mm mercury.
Exposure to 275° C. for 1 hour and subsequent analysis by gas-liquid chromatography showed an acrylonitrile content of 150 ppm, an increase of approximately 200%. Example 2 A series of polymerizations were carried out by polymerizing various mixtures of styrene-acrylonitrile and ethylbenzene. In two experiments, styrene and acrylonitrile were polymerized in the presence of polybutadiene rubber and mineral oil. Polymerization can be carried out in large coil reactors, small coil reactors, ebulliently cooled reactors, stirred plug-flow
Polymerization was carried out using reactors and ampools. With the exception of the ampool polymerization, all cases were carried out with continuous feed of raw materials and continuous withdrawal of product. All polymerizations were carried out at the indicated temperatures, except in a stirred plug-flow reactor. In the stirred plug-flow reactor, the polymerization temperature varied within the limits indicated, with the lowest temperature being that of the first polymerization zone and the highest temperature being that of the ninth polymerization zone. Ta. The temperature from zone 2 to 8 increases gradually. Percent solids is determined on the effluent before devolatilization at about 200° C. over a period of 30 minutes under 1 mm mercury absolute pressure. The rate of polymerization, expressed as % conversion per hour, is obtained by dividing the % solids by the number of hours or minutes of time required for polymerization. Additives are expressed as weight percent or parts per million. The polymerization schedule and composition are shown in Table 1.
