Abstract

PROBLEM TO BE SOLVED: To obtain with high productivity a decorated molded article on which a continuous pattern is decorated by a method wherein a thermosetting resin compsn. for decoration is charged in the cavity of a mold and a shape is formed by increasing viscosity and the shaped one face is used as a decorative surface layer and a molding material consisting of a thermosetting resin compsn. is filled on the back surface and heating and pressing are performed. SOLUTION: A decorative surface layer provided with a dish-like shape forming is prepd. by a method wherein a patterning agent-contg. thermosetting resin compsn. is charged in a press molding mold (a bottom mold) 2 in such a way that five layered patterning agent-contg. thermosetting resin compsn. are spread into sheets up and down through a polyethylene terephthalate film for mold releasing and a top mold 1 is pressed by using a press molding machine and a mold cavity for applying the dish-like shape forming in which a continuous decoration is connected from the back surface for a kitchen counter to the outer peripheral side edge is formed and in addition, aging is performed at 40 deg.C for 40 hr to increase viscosity. The bottom mold and the top mold of a mold for press molding are heated respectively at 145 deg.C and 125 deg.C and a shape-molded decorative surface layer is charged in the bottom mold and then, SMC is filled in the mold cavity of the top face of the decorative surface layer and the mold is closed.

As shown in FIG. 3, these decorative molded articles molded from the thermosetting resin composition for decoration are an upper mold (male mold) 1 which is a movable mold and a lower mold which is a fixed mold. Type (female type)
A flat plate-shaped decorating material 3 that can be accommodated in the bottom surface of the mold cavity of the lower mold 2 (decoration surface of a decorative molded product) is used for the heating for decoration including the pattern agent. Precured from the curable resin composition and inserted at a predetermined decorative position, and the molding material, for example, a chopped strand mat, an unsaturated polyester resin, a filler,
A required amount of a sheet-like molding material, abbreviated as SMC4, impregnated with a thermosetting resin composition mixed with a release agent, a pigment, and the like, was weighed and filled, and heated and pressed to mold.

The decorative molded product is, for example, a bathroom flooring material shown in FIG. 4 which is formed into a dish shape, and the flat decorative material 3 has a size protruding from the surface of the mold cavity of the lower mold 2. Using a flat plate, even if the decorative surface is to be a continuous pattern from the floor surface to the rising portion connecting to the periphery of the bathroom, at the time of molding, near the bent portion of the corner surrounded by ○, the upper die 1 Lower die 2 by compressive force
The decorating material 3 does not flex if it gently bends along the surface of the mold.
If the pattern breaks and breaks irregularly around and the pattern is interrupted and intermittent, and in severe cases, the SMC 4 of the molding material filled on the back side breaks in between the continuous patterns, embedding the decorative material 3, There was a problem in molding, such as ruining the decorating material 3.

However, as disclosed in JP-A-63-4915, the decorating material is not preformed, but is supplied in the form of uncured SMC. When supplying mats, it is necessary to supply three different materials to the mold, which increases the number of processes and complicates the process, and also requires extremely complicated positioning of the decorative material. Become. That is, the position of the decorating material is likely to be disturbed by the irregular flow of the molding material, and further, the decorating material SMC and the SMC of the molding material near the periphery of the corner.
However, the decorating material often mixes with each other, and the decorating material is buried in the SMC of the molding material. It was difficult to decorate the area.

Further, at the time of the above-mentioned heat and pressure molding, as shown in FIG. 2, when the upper die 1 and the lower die 2 are clamped, a suction hole opened in the parting line portion of the decorative molded product die. 5, by reducing the pressure in the mold, both the decorative thermosetting resin composition 3 and the molding material thermosetting resin composition 4 adhere to the surfaces of the upper mold 1 and the lower mold 2, and The mirror surface of the mold is transferred and smoothed to form a dense surface, and
The present invention can produce a decorative molded article having extremely few appearance defects such as bubbles and blisters. Reference numeral 6 denotes a sealing material for sealing a gap between parting lines when depressurizing the inside of the mold.

As described above, the method for producing a decorative molded article according to the first aspect of the present invention is a method for manufacturing a decorative thermosetting resin composition containing a thermosetting resin, a curing agent, a patterning agent, and a reinforcing material. Since the mold cavity is charged, thickened and shaped to form a decorative surface layer, it is completely formed from the top plate surface or floor surface to the outer peripheral edge or the rising inner peripheral edge. The dimensional accuracy of the decorative surface layer composed of continuous patterns can be adjusted at an extremely high level. Therefore, a decoration with a three-dimensional depth is exhibited as designed, and an expensive decoration material can be efficiently used with a minimum amount, which can greatly contribute to a reduction in the manufacturing cost of the decoration. It is.

The method for producing a decorative molded article of the present invention further comprises the steps of:
Form a decorative surface layer, the back surface is filled with molding material,
Since the decorative molded article is manufactured by heating and pressing, there is no possibility that the decorative surface layer and the molding material may exude to each other by heating and pressing at the time of manufacturing and stain the decorative surface. Since it is possible to perform decoration with a three-dimensional depth, the decoration surface layer is a material that cures the thermosetting resin compositions in an uncured state by applying heat and pressure.
Both layers are completely integrated and firmly fixed.

Further, the method for producing a decorative molded product of the present invention comprises:
Since the preforming of the decorative surface layer is a thickening and shaping of a single material of the thermosetting resin composition for decoration, the raw material can be supplied by a simple mechanical charge, and the obtained decorative surface is obtained. It can be manufactured by a simple raw material supply operation that only fills the measured molding material in the mold cavity on the back side of the layer,
Since there is no need to charge a plurality of difficult-to-handle raw materials with accurate awareness of the decoration position, it is completely continuous from the top plate surface or floor surface to the outer peripheral edge or the rising inner peripheral edge. A decorative molded product made of a pattern can be manufactured with high productivity.

In the method for manufacturing a decorative molded product according to the second aspect of the present invention, as described above, the inside of the mold is depressurized at the time of the heat and pressure molding, so that the mirror surface of the mold is transferred. Then, a dense surface is formed, and therefore, the decorative molded product surface composed of a completely continuous pattern from the top plate surface or floor surface to the outer peripheral edge or the rising inner peripheral edge is smoothed. Since it is finished with a fine mirror surface, it is possible to make the three-dimensionally rich decoration described above more attractive.

As is clear from Table 1, the surface quality of the decorative molded articles obtained in Examples 1 to 5 was as follows: the decorative thermosetting resin composition and the thermosetting resin composition of the molding material. No mixing of the two-layer resin composition was observed at all, but the surface qualities of the decorative molded products obtained in Comparative Examples 1 and 2 were all mixed with the two-layer resin composition, A clear significant difference is observed between the two groups in the mixing of the two layers of the resin composition. Moreover, the surface gloss of the decorative molded product obtained in Examples 1 and 2 is superior to the surface gloss of the decorative molded product obtained in Examples 3 to 5, and the production of the decorative molded product of the present invention. In the method, it is shown that the reduced pressure of about -600 mmHg of the mold further increases the surface gloss of the decorative molded product and enhances the decorative effect.
