ポリケトンポリマー組成物
本発明はポリケトンポリマー組成物に関する。
ポリケトンポリマーは多数の望ましい物性を示すため、エンジニアリング熱可
塑性プラスチック用途に適している。特に、高分子量線状交互ポリケトンポリマ
ーは高い強度、剛性、靭性、耐薬品性及び耐摩耗性などの特性をもつ。これらの
特性は多数の用途に十分であるが、耐環境応力亀裂性、耐薬品性、耐クリープ性
、高い使用温度及び高い引張強さなどの特性を更に改善できるならば有利である
。これらの改善を提供するために当業者に公知の1方法は、熱可塑性ポリマーの
線状ポリマー鎖の架橋を利用していた。このようなポリマーの1例はポリエチレ
ンであり、反応器後の架橋により高い耐久性、使用温度及び強度を示すようにす
ることができる。
部分製造中に良好な溶融加工性及び流動性を維持するためには、架橋前に実質
的に線状の分子構造のポリマーを使用することが一般に望ましい。従って、溶融
加工後に実質的に線状のポリマーを架橋できる簡単な方法があれば特に望ましい
。溶融加工後のポリマーの架橋は、最終部分で高い結晶度を維持するのに有用で
あり、射出成形、押出及び吹込成形などの慣用溶融製造方法を使用できる。
本発明は、組成物がポリマーの金属濃度に基づき5.0重量ppmのヨウ化ナ
トリウムを含有する組成物以外のものであるという条件で、主要量のポリケトン
ポリマーと副次的量のヨウ化物塩を含む組成物に関する。このような組成物は架
橋することができ、改善された機械的及び化学的耐性を示す組成物を与えること
が判明した。
本発明の実施に有用なポリケトンポリマーは線状交互構造をもち、各エチレン
性不飽和炭化水素分子当たり実質的に1個の一酸化炭素分子を含む。好適ポリケ
トンポリマーは一酸化炭素とエチレンのコポリマー、又は一酸化炭素とエチレン
と少なくとも3個の炭素原子を含む第2のエチレン性不飽和炭化水素、特にプロ
ピレンなどのαオレフィンのターポリマーである。
好適ポリケトンターポリマーを本発明のブレンドの主要ポリマー成分として使
用する場合には、第2の炭化水素1部分を含む各単位当たりエチレン1部分を含
む単位がターポリマー内に少なくとも2個存在する。好ましくは、第2の炭化水
素1部分を含む単位が10〜100個存在する。従って、好適ポリケトンポリマ
ーのポリマー鎖は反復式:
-[-CO--(--CH2--CH2--)-]x--[CO--(-G)--]-y
(式中、Gはエチレン性不飽和を介して重合した少なくとも3個の炭素原子を含
むエチレン性不飽和炭化水素の部分であり、y:xの比は0.5以下である)に
より表される。一酸化炭素とエチレンのコポリマーを本発明の組成物で使用する
場合には、第2の炭化水素は存在せず、コポリマーはyが0である上記式により
表される。yが0以外の値であるとき、即ちターポリマーを使用するときには、
−−CO−(−CH2−H2−)単位と−−CO−(G−)−単位はポリマー鎖全
体にランダムに存在し、y:xの好適比は0.01〜0.1である。末端基の種
類を厳密に定義してもポリマーの特性はさほど変わらないと思われるので、ポリ
マーは上記ポリリマー鎖の式で十分に表される。
ゲル透過クロマトグラフィーにより測定した場合に1000〜200,000
の数平均分子量、特に20,000〜90,000の数平均分子量をもつポリケ
トンポリマーが特に有用である。ポリマーの物性はポリマーがコポリマーである
かターポリマーであるかに拘わらず分子量にある程度依存し、ターポリマーの場
合には存在する第2の炭化水素の割合の性質にも依存する。ポリマーの典型的融
点は175℃〜300℃、より典型的には210℃〜270℃である。好ましく
は、ポリマーは標準毛管粘度測定装置で60℃のm−クレゾール中で測定した場
合に0.5dl/g〜10dl/g、より好ましくは0.8dl/g〜4dl/
gの極限粘度数(LVN)をもつ。
ポリケトンポリマーの好適製造方法はEP−A−181014、EP−A−2
48483、EP−A−600554、EP−A−314309及びEP−A−
391579に記載されている。
有用なヨウ化物塩は適当な条件下でポリケトンポリマーを架橋することが可能
な塩である。これらの塩の例を表1に挙げる。
十分な(副次的)量のヨウ化物塩を含有する線状ポリケトンポリマーは、組成
物を高温で酸素の存在に暴露することにより架橋することができる。特定の理論
に拘束する意図はないが、ポリケトンポリマーがある程度酸化し、ヨウ化物塩の
存在下で架橋反応を触媒すると考えられる。架橋度は熱及び酸素暴露量により制
御可能である。所望の架橋度を得るために必要な時間は、使用する温度又は使用
可能な酸素濃度に反比例する。有効な酸素源は空気である。所要熱量はポリマー
の架橋を生じるに十分な量である。所要熱量は約70℃の好適作業温度で得られ
る。本発明の方法は十分な酸素の存在下でポリケトンポリマー溶融物を架橋する
ことができるが、一般にはポリマーの結晶融点未満の温度で架橋することが好ま
しい。
当業者に公知のポリエチレン架橋方法は、(1)高エネルギー放射線の使用、
(2)熱化学反応及び(3)湿分に誘導される反応を用いている。方法(1)及
び(2)は放射線又は有機過酸化物などのラジカル開始剤により遊離基中間体の
重合開始を行う。ポリエチレン中でこれらのラジカル中間体はポリエチレン鎖間
の化学的架橋をもたらすが、これらの方法は全てのポリオレフィンに適用できる
訳ではない。例えばポリプロピレンやポリブチレンではラジカル開始は架橋を生
じずにむしろ鎖の分断を生じる。これらの方法には当業者に公知のある種の欠点
もある。
湿分を利用するポリエチレン架橋方法はまず第1に、化学的架橋を生じるため
に水と事後反応することが可能なビニルシラン単位をポリオレフィン上で遊離基
グラフトする必要がある。溶融加工後に架橋が生じるので、この方法は放射線硬
化と同様に慣用製造方法を使用することができ、架橋後に高い結晶度を維持する
。
これらの方法はポリケトンポリマーに完全に適している訳ではない。放射線硬
化はポリケトンでは鎖分断反応を生じる恐れがあるので利用できない。架橋が生
じる直前に実質的に線状のポリマーを所望形態に溶融及び流動させるために十分
な熱を加える熱化学的架橋方法も適切ではない。まず第1に、ポリケトンの加工
温度はポリエチレンよりも著しく高いため、遊離基開始剤(有機過酸化物)の早
期分解を生じる恐れがある。第2に、単純なポリオレフィンとは異なり、ポリケ
トンの反応性は多種多様であり、ポリマーの望ましくない遊離基崩壊反応を生じ
る恐れがある。
遊離基方法以外の何らかの手段によりシラングラフトを実施できるならば、ポ
リケトンポリマーの湿分架橋が可能であり得る。ポリエチレンで一般に使用され
ているビニル基をケトンと反応することが可能な基(例えばアミン)で置換でき
るならば、ポリケトンのシラングラフト方法が実現可能になると予想される。こ
のような基の例として(トリアルキルシリル)アルキルアミン及び(トリアルキ
ルシリル)アリールアミンが挙げられる。
本発明はHFIPA(ヘキサフルオロイソプロパノール)に完全に溶けてこれ
と架橋し、溶剤によってのみ膨潤されるような線状ポリマーを用いる。架橋度を
測定する1公知手段は、適切な溶剤中の溶解度又は膨潤度を測定する方法である
。適切な溶剤は通常は低分子容の極性溶剤、特に強い水素結合特性をもつ極性溶
剤である。このような溶剤の例としては、ヘキサフルオロイソプロパノール、m
−クレゾール及びフェノールが挙げられる。ヘキサフルオロイソプロパノールは
室温でポリケトンポリマーを溶解できるので好適である。
更に、所定のヨウ化物を含有する組成物は改善された酸化安定性を示すことが
意外にも判明した。
一酸化炭素と少なくとも1種のエチレン性不飽和炭化水素の線状交互ポリマー
の欠点は、熱酸化崩壊により物性の劣化を示すことである。この崩壊は空中酸素
によるポリマー鎖の化学的攻撃に起因し、全てではないとしてもほとんどの有機
ポリマーはこの特徴をもつ。酸化は典型的には自触媒反応であり、熱と酸素に応
じて生じるので、熱酸化崩壊という用語が用いられる。熱と酸素の悪影響に対し
てポリマーを安定化させることによりポリマー特性の劣化を阻止することが望ま
しい。このような崩壊に対して熱可塑性ポリマーを安定化させるために多数の熱
酸化安定剤が商業的に使用されている。しかしながら、ポリオレフィン、ポリア
ミド、ポリアセタール、ポリアクリレートなどで有効であることが知られている
熱安定剤の多くは、ポリケトンポリマーで使用する場合にはほとんど又は全く有
効ではない。
酸化に対して安定化されたポリケトンポリマー組成物がここに知見された。該
組成物は、組成物がポリマーの金属濃度に基づき5.0重量ppmのヨウ化ナト
リウムを含有する組成物以外のものであるという条件で、カチオン配位球体が芳
香族置換基により遮蔽された窒素、リン、ヒ素もしくはその組み合わせのヨウ化
オニウム塩、又はアルカリ金属ヨウ化物を含む。EP−A−600554は、ポ
リマーの溶融安定性がアルカリ(土類)金属塩の存在により悪化し得ることを記
載している。実験1には、ポリマーの金属濃度に基づき5.0重量ppmのヨウ
化ナトリウムを含有する組成物が記載されている。
本発明の組成物は、ポリケトンポリマーをヨウ化物塩と接触させることにより
製造することができる。より具体的には、本発明の方法はa)粉末混合又は溶剤
付着によりヨウ化物塩をポリケトンポリマーと接触させた後に溶融添加するか、
b)好ましくはポリマーとヨウ化物塩の両者に対して多少の混和性をもつ溶剤を
用いてヨウ化物塩を含有する溶液でポリマーを処理することによりヨウ化物塩を
ポリマー製品に拡散させるか、又はc)十分な量の熱を加えることによってヨウ
化物塩を生成する前駆物質を含むポリマーブレンドを使用してヨウ化物塩をin
situ生成することにより実施し得る。ヨウ化物塩を拡散により導入するの
が好ましい。
有機ポリマーの熱酸化崩壊は、ポリマーと空中酸素との化学的反応に起因する
ポリマー特性の劣化に関係づけられる。酸化プロセスは複雑であり、酸化の機構
的経路はポリマーによって異なるが、酸化は一般に熱により促進され、多くの場
合には金属イオンや有機崩壊前駆物質などの微量不純物により開始し、全般に自
触媒反応の特徴をもち、炭素基とペルオキシ基が触媒サイクルで主要中間体を構
成する。ポリマーによる酸素の消費は触媒サイクルを増し、ポリマーの一部を構
成するか又は気体生成物として発生される酸素化種を生成する。これらの酸素化
種もポリマーの崩壊前駆物質となり得る。例えばヒドロペルオキシドは本来安定
ではなく、熱又は微量不純物の触媒作用により分解して別の基になることができ
、付加的酸化サイクルを開始し得る。
ポリケトンでは、熱酸化プロセスは老化条件下でポリマー鎖を開裂して分子量
の低下とポリマー絡み合いの損失をもたらす酸素化種を形成すると考えられる。
この結果、最終的にポリマーの機械的特性が劣化し、例えば衝撃強さの低下、破
壊伸びの損失、及び脆化を生じる。従って、総酸化速度を低下させるか又はポリ
マー鎖分断速度を低下させることによりこれらの特性損失に対してポリケトンポ
リマーを安定化させることが有利である。
熱酸化安定化に特に有用なヨウ化物塩を表1に示した。
ヨウ化物塩の存在量は一般にポリケトンポリマーの重量に基づき0.0001
〜10、より特定的には0.001〜10%、好ましくはポリケトンポリマーの
重量に基づき0.1〜1.0%である。
更に、組成物がヨウ化物塩だけでなくヒンダードフェノールも含む場合、より
特定的にはヒンダードフェノールがベンゼンプロパン酸3,5−ビス(1,1−
ジメチルエチル)−4−ヒドロキシオクタデシルエステル及び/又はベンゼンプ
ロパン酸3,5−ビス(1,1−ジメチルエチル)−4−ヒドロキシ−1,2−
エタンジイルビス(オキシ−2,1−エタンジイル)エステルである組成物の場
合にポリマーの老化性能の改善が得られることが判明した。
製造後に、こうして安定化されたポリケトンポリマーを高温及び空気暴露条件
下で試験すると、耐脆化性などの所望の機械的特性の保留の改善を示す。米国特
許第4,994,511号に開示されている試験はポリマーサンプルを種々の温
度で好気オーブン老化に暴露し、180°の角度で鋭く折り曲げて脆性破壊(亀
裂)が生じるまでの時間をモニターする。
以下、実施例と表により本発明の種々の態様を更に説明する。安定化に関する実施例
以下の実施例で使用したポリマーを表2に示す。実施例全体を通してオーブン
老化試験を使用してポリマー添加剤の性能を評価した。この試験では、厚さ5.
1×10-4又は7.6×10-4m(20又は30mil)のポリマーシートを溶
融押出又は圧縮成形により作成した。次に試料を幅1cmのストリップに切断し
、100℃又は125℃の強制空気循環炉に入れた。周期的にストリップを炉か
ら取り出し、冷却して180°の角度に折り曲げた。この試験手順で破壊するに
十分に脆化したときにサンプルを破壊とみなし、脆化までの時間を記録した。
実施例1〜5
実施例1〜5はヨウ化物添加剤をポリケトンポリマーに拡散添加した際の熱老
化に対する有用性を立証する。5.1×10-4m(20mil)シート形態のポ
リマーAを水組成物に20〜25分間90〜95℃の温度で含浸させることによ
り試料を作成した。使用した水はEM Scienceから市販されているHP
LCグレード、OmniSolvであった。実施例2〜5で使用した水組成物は
水単独、0.30重量%ZnI2、2.0%KI及び90〜95℃で僅かに水溶
性の飽和Ph4PIを含むものとした。暴露後、ポリマー試料を冷却し、表面残
液を拭き取り、窒素パージ下に50℃の真空炉で一晩乾燥した。次に、暴露後の
シートから幅1cmの炉試験ストリップを切り取った。Ph4PIに暴露したサ
ンプルについては、中性子活性化試験を行い、この暴露後にポリマー中に存在す
るヨウ化物を測定した。残留ヨウ化物は約900ppmであり、このサンプル中
に存在するPh4PIの計算値は0.33%であった。オーブン老化試験の結果
を表3に示す。
実施例2及び3は、ポリマーシートを単に水単独又はZnI2の溶液に暴露す
るだけでは熱安定性が改善されないことを示す。KI及びPh4PIに暴露する
と熱安定性は改善され、Ph4PIはこのポリケトンポリマーを安定化する能力
が特に優れており、対照(実施例1)の2倍を上回る。実施例6〜10
実施例6〜10で使用した試料は、拡散によって作成した後、ポリマーAと対
応する試験添加剤2.0%を含有する水組成物を使用して実施例2〜5に記載し
たように試験した。結果を表4に要約する。
実施例7、8及び10は、ハロゲン化Ph4P塩のうちでヨウ化物のみがポリ
ケトンポリマーを安定化することを示す。実施例9はヨウ化テトラエチルアンモ
ニウム(Et4NI)などのヨウ化アルキルアンモニウムがポリケトンポリマー
を安定化するのに有効でないことを示す。これは、ヨウ化オニウム塩の全てがポ
リケトンポリマーの安定化剤として有効ではないことを立証するものである。実施例11〜13
実施例11〜13は、ポリマーAの代わりにポリマーBの押出シートを使用し
た以外は実施例1〜5に記載したように作成した。実施例12及び13の試料は
実施例7〜10と同様に作成した。オーブン老化の結果を表5に示す。
これらの実施例も、全てのヨウ化物塩がポリケトンポリマーを安定化する訳で
はないことを示す。ヨウ化カルシウムは対照に比較して脆化までの時間の改善を
示さない。実施例14〜16
実施例14〜16は、Ph4PIとポリケトンポリマーを粉末混合後に溶融加
工すると、改善された熱酸化安定性をもつポリマー組成物が得られることを立証
する。実施例15及び16はポリマーC粉末100gにPh4PI粉末を加えた後
、一晩タンブリングして均質化することにより作成した。その後、各混合物を1
5mm Baker−Perkins二軸押出機で約250℃の溶融温度で押出
した。次に、押出した組成物を使用して圧縮成形により厚さ30milのプラッ
クを作成した。表6に示すように、Ph4PIを添加した組成物は125℃の脆
化までの時間に関して対照よりも著しい改善を示した。
実施例17〜26
実施例17〜26の試料は、ポリマーCの代わりにポリマーDを使用した以外
は実施例14〜16に記載したように溶融加工により作成した。表7に示すオー
ブン老化試験から明らかなように、アルキル置換基をもつヨウ化オニウム塩(実
施例18〜22)はポリケトンポリマーに対して安定化作用を示さない。実施例
25及び26は、芳香族置換基により遮蔽されたオニウムカチオンをも含むPh4
PI以外のヨウ化物塩、即ちそれぞれビス(トリフェニルホスホラニリデン)
アンモニウム及びトリアゾリウム塩の安定化作用を立証する。これらの実施例で
は、安定性の増加はやや少なく、このポリマーでPh4PI(実施例24)によ
り得られる結果と同等であった。
実施例27〜39
実施例27〜39の試料は、表8に示すポリマー及び添加剤を使用して実施例
14〜16に記載したように溶融加工により作成した。実施例30はPPh4I
単独で耐脆化性を改善できることを立証する。実施例31はIrganox 1
076などの市販のヒンダードフェノール酸化防止剤をポリケトンポリマーでP
h4PIと併用した場合の有意改善を示す。この併用の結果、どちらか一方を別
々に使用するよりもオーブン老化性能を改善できる。実施例33〜39は、ホス
フィン及び有機ヨウ化物の成分からヨウ化ホスホニウムをin−situ形成す
ると、Ph4PIを使用した場合と全く同等にポリケトンポリマーの安定性を有
効に改善できることを立証する。実施例34〜37はトリフェニルホスフィン又
は1,4−ジヨードベンゼンのいずれか一方を単独で使用してもポリケトンポリ
マーの安定性を改善できないことを示す。他方、実施例33ではこれらの添加剤
を併用し、著しく改善された熱老化性能をもつポリマーが得られた。実施例38
及び39は更に、有機ヨウ化物とトリフェニルホスフィンを添加剤パッケージで
併用した場合の有益な効果を示す。
架橋に関する実施例 実施例1
15mm Baker Perkins押出機を約250℃の溶融温度で運転
し、融点約220℃及び極限粘度数1.87dl/gのポリケトンポリマーAに
0.3重量%ヨウ化テトラフェニルホスホニウム(Ph4PI)及び0.5%I
rganox 1076を添加した。添加剤を使用せずに上記と同様にポリマー
Aを押出すことにより対照を作成した。この後でペレットを窒素下に50℃の真
空炉で乾燥した後、厚さ5.1×10-4m(20mil)のプラック状に圧縮成
形した。
試料をプラックから幅1cmのストリップ状に切り取り、125℃に設定した
Blue M強制空気炉を使用して酸素と熱に暴露した。11日間暴露後にサン
プルを炉から取り出し、ヘキサフルオロイソプロパノール(HFIPA)を溶剤
として使用してGPC分析した。GPC分析ではZORBAX 1000及び6
0 PSMカラムを直列に使用し、Waters 410示差屈折計を検出器と
して使用した。
表1は、線状ポリケトンポリマーに予想される通り、2種の非暴露サンプルが
HFIPAに完全に可溶性であったことを示す。熱と酸素に暴露後、ヨウ化物添
加剤を添加しないポリケトンポリマーは可溶性であり、分子量低下を示した。ヨ
ウ化物を含むポリマーサンプルは膨潤ゲル(50%ゾル)となり、架橋ポリマー
であることを示す。他方、このポリマーは同一炉で43日まで脆化しなかったが
、PPh4Iを添加しない試料は僅か15日で脆化した。
実施例2
融点約220℃、LVN 1.95dl/gで0.5% Irganox 1
330及び0.5% Nucrel 535を含有するポリケトンポリマーBを
5.1×10-4m(20mil)シート状に溶融押出した。このシートの幅1c
mストリップを実施例1に記載したように熱と酸素に暴露した。これらのストリ
ップ以外に、別の組のストリップを85℃で飽和PPh4I水溶液に20分間暴
露した。ストリップを取り出し、拭き取って窒素パージ下に50℃の真空炉で乾
燥した。拡散によりPPh4Iを含むこれらのストリップを上述のように熱と酸
素に暴露した。表2に示すように、熱暴露後にヨウ化物を含むポリケトンポリマ
ーはこの場合もHFIPAに不溶性の膨潤ゲル(20%ゾル)であったのに対し
て、ヨウ化物処理しなかったサンプルは完全に可溶性であり、分子量低下を示し
た。本実施例は、部分製造後で且つ熱及び酸素に暴露する前にヨウ化物を添加す
ると架橋ポリケトンが得られることを示す。
実施例3
ヨウ化カリウム又はヨウ化テトラエチルアンモニウムを含むポリマーストリッ
プを作成し、それぞれのヨウ化物溶液の2重量%をPPh4I溶液に置き換えた
以外は実施例2に記載したように試験した。125℃で10日後にどちらのサン
プルもHFIPAに溶けないことが判明した。これは、PPh4I以外のヨウ化
物もポリケトンの酸化硬化を促進することを立証するものである。実施例4
融点約220℃及びLVN 1.84dl/gのポリケトンポリマーCを1/
8インチASTM D−638引張試験片に射出成型した。試験片の一部を実施
例1に記載したように熱と酸素に20日間暴露し、別の組は熱暴露前にまず80
℃で飽和PPh4I水溶液で90分間処理した。表3は、熱暴露前後の引張特性
、GPC及びDSCの結果を示す。GPCは引張試験片の表皮と心部の両方で測
定し、DSCは表皮で測定した。本実施例は、PPh4Iが酸化架橋を促進し、
高い結晶度を維持しながら引張強さと耐溶剤性を増加することを示す。
本実施例は、PPh4Iが酸化架橋を促進し、高い結晶度を維持しながら引張
強さと耐溶剤性を増加することを立証する。HFIPA不溶性により示される架
橋は、PPh4Iを含み且つ熱と酸素に十分に暴露されたサンプルのみ、即ちサ
ンプルの外側部分のみに現れる。架橋の結果として、PPh4I含有サンプルは
降伏強さの24%増加を示すが、PPh4Iを含有しない試料は酸化崩壊し、降
伏強さ及び分子量が低下(表皮の数平均分子量(Mn)が40%低下)する。結
晶度に比例する融合発熱量が高いことから明らかなように、上記のような架橋は
非架橋ポリマーに比較して結晶度を低下しなかった。
